Abstract:Based on fundamental theory of solidification and heat transfer,the three-dimensional steady solidification-heat transfer mathematical model describing continuous casting process of slab was found.The model considered the influence of thermal -physical parameters such as components,solid fraction and temperature and used solute transfer and back diffusion theory to deduce the liquidus and solidus in mushy zone.The slab continuous caster in the No.1 Steelmaking Plant of Anshan Steel Co.,Ltd.was simulated.Three-dimensional temperature and solid fraction distribution was predicted with boundary conditions including the real nozzle spray flux and the roll contact with slab.The simulation results were agreement with data of measurements of surface temperature and solidified shell thickness of slab in various segments of secondary cooling zone.

Abstract:A transient, thermoelastic–viscoplastic finite element model has been applied using ANSYS to study the thermal and mechanical behaviour of the solidifying shell during continuous casting of steels. In the model, a gap dependent heat transfer condition was imposed in the boundary between shell and mould. Thermophysical properties (e.g. thermal linear expansion) depending on temperature and composition were derived from experiment data and empirical correlations. Continuous casting of square billets with different steel grades, B72LX and ER70S6, were simulated to investigate the evolution of shell temperature, stress and shrinkage with an indirect coupled approach. The results indicated that carbon content, pouring temperature and casting speed have obvious influence on shrinkage of billets. According to shrinkage compensating principle, the mould taper and inner cavity geometry were designed and optimised based on average shrinkage histories of the solidifying shell. The new design has performed well in industrial trials.

Abstract:The latest progress on the numerical simulation of mold-filling and solidification process of shaped iron casting in China was reviewed. In order to obtain an accurate profile of the velocity distribution and to track the free surface in the mold-filling process of castings, the SOLA-VOF algorithm was improved, in particular with respect to efficient free surface treatment and turbulence. Parallel computational techniques were implemented to accelerate the fluid flow calculation time. Based on a series of experimental studies, a new dynamic contraction expansion accumulation method (DECAM) was developed to predict the shrinkage cavity of S,G, iron castings. For stress simulation, a combined FDM/FEM method was implemented to analyze the residual stress and deformation of castings. Models for the simulation of microstructure and prediction of mechanical properties of S,G, iron were established. The verifications and practical applications of the simulation software show that the models and techniques are efficient and appropriate for the numerical simulation of shaped castings.

Abstract:A program Visual Cast has been developed to calculate the heat transfer, fluid flow and solidification in the continuous slab casting mold by using the SIMPLER algorithm. The Compact Strip Production (CSP) mold and nozzle structures were constructed for the numerical simulation by CAD solid molding. The flow patterns in a CSP mold and a thin plate mold were compared. The calculated turbulent fluid flow in the mold agrees with water modeling. The results of solid shell prediction show that the solid shell in the mold may be remelted because of the hot jets from the nozzle, and the shell thickness is uneven because of the fluid flow.

Abstract:Based on fundamental theory of solidification and heat transfer,the three-dimensional steady solidification-heat transfer simulation software describing the slab continuous caster in the No.1 steelmaking plant of Angang Steel Co.Ltd.was established.The software can be used to predict three-dimensional temperature and solid fraction distribution with boundary conditions including the real nozzle spray flux and the roll contact with slab.In practice,the temperature difference of cooling water in summer and winter was considered to calculate the temperature fluctuation on the surface of slab.According to the simulation results,the cooling water flow in winter was adjusted for improving the quality of slab.

Abstract:The heat transfer and solidification microstructure evolution during continuous casting were experimentally studied in this work. A new approach to physically simulate the steel solidification behavior during continuous casting was developed. Six steel grades with different solidification mode were introduced to elucidate the carbon equivalent dependent mold heat flux, prior austenite grain size and secondary dendrite arm spacing. It is found that the non-steady mold heat fluxes in the experiment against time for all steel grades are comparative to that versus distance in practical continuous casting. Due to the occurrence of L→L+δ→δ+γ→γ transformation with the largest amount of volume contraction in hypo-peritectic steel, it shows the lowest mold heat flux among these six steel grades. It is also demonstrated from the solidification microstructure results that the prior austenite grain size and secondary dendrite arm spacing in the physical simulation are in good agreement with those in continuously cast strand. In addition, the steel with a higher temperature for the onset of δ→γ transformation reveals the larger prior austenite grains resulted from the higher grains growth rate in the post solidification process.

Abstract:In this paper, a new solution of solidification problems in continuous casting based on meshless method is presented with multiple strategies to solve the practical problems. An additional term is added to stabilise the computation with Neumann boundary. The enthalpy method is used to calculate the latent heat and the corresponding iterative solution is given. An iteration scheme for non-linear material calculation is also constructed. The model is verified by a 2D FEM solidification example. Finally, it is applied to the simulation of the solid shell growth in the continuous bloom and billet casting moulds. The result is coincided with the measurement.

Abstract:The latest progress on the study of numerical simulation of mold-filling and solidification process of shaped casting is reviewed. In mold-filling process simulation of castings, the SOLA-VOF algorithms is improved in efficient free surface treatment and turbulence consideration, and parallel computational techniques are implemented to accelerate the fluid flow calculation time as well. Methods for predication of shrinkage defects of steel castings and S.G. iron castings are developed based on the solidification simulation. In order to reduce the residual stress and deformation of castings, a combined FDM/FEM method is implemented for the modelling of stresses. Numerical models for the simulation of micro-structure and prediction of mechanical properties of S.G. iron are developed. The verifications and applications of the simulation software show that the models and techniques adopted in current research work are efficient and appropriate for the numerical simulation of shaped castings.

Abstract:A finite difference model was developed and applied to calculate the temperature distribution and solid shell thickness profile of continuous cast in a steel plant and to control the process of continuous casting. In the developed model, the optimization module of the water distribution of secondary cooling zone was established according to the metallurgical criterion for billet and target temperature controlling principle. The quantitative relation expressions of casting speed and water amount can be regressed by the result data. Meanwhile, the non-linear material properties of specific heat and thermal conductivity as well as phase changes during solidification were considered in the model. The calculated results of the model were in good accordance with measured data in the steel plant. Finally, a continuous casting and control system was developed based on the model. The relations between technology parameters including casting speed, cooling intensity, superheat of melt, and the casting process were analyzed with the system. The system could also be used to predict the optimum process parameters and the water distribution of secondary cooling zone on the new steel grade continuous casting.

Abstract:An advanced approach for modeling solidification, heat transfer, and fluid flow is used to study an industrial bloom caster with a bifurcated submerged entry nozzle. The advantage of this approach is the increased accuracy from using temperature‐dependent material properties and precise heat transfer boundary conditions. The computational domain encompasses the whole liquid pool and computational factors affecting the accuracy are analyzed. According to the results, severe shell thinning on the narrow faces is caused by impinging jets from the submerged entry nozzle, which are highly localized and affect the superheat distribution. Most of the superheat is dissipated in the mold, but the remainder is spread to a large area in the secondary cooling zone, which can only be investigated by coupled CFD models extending far enough. Heat transfer models based on the effective thermal conductivity method can be used to determine the end of the liquid pool and solid shell temperatures, but cannot capture the features of areas, where the liquid fraction is high. Advanced computational fluid dynamics modeling is used to show that convection dominates the superheat distribution. In‐house programs are used to provide temperature‐dependent material properties and realistic boundary conditions to increase the accuracy of this coupled model, which is used to show that the superheat distribution is highly localized and leads to shell thinning in bloom casting.

Abstract:A mathematical heat transfer model to describe the solidification process of continuously cast bloom has been developed. The liquidus and solidus in the mushy zone was calculated based on back diffusion and a database for multi-component steel with the thermal-physical parameters depended on composition, temperature and solid fraction. Three-dimensional temperature distribution and solid fraction in a bloom were predicted with complicated boundary heat transfer conditions which involve real nozzle spray flux and individual roll contact in the secondary cooling region of the caster. The calculated results agree well with measured values.

Abstract:A 3-D mathematical model for fluid flow, solidification and inclusions movement in continuous casting is built based on CFD. Influence of solid shell on fluid flow and inclusions movement is studied by considering the SEN configuration and the slab curvature. The inclusions floating rate and distribution in slab are obtained. The results indicate that the solidification is an important factor for the fluid flow. The length of re-circulation region in the strand with solidification is shorter than that without solidification, because the solidified shell would hinder downward flow of fluid. The fluid moves toward the slab center along the solid shell after it flows out of the lower re-circulation region. The inclusions floating rate with solidification is higher than that without solidification.

Abstract:Aiming at dealing with the center segregation, center porosity and slab crack in the steel-making process. We propose a continuous casting slab soft reduction and two cooling control method. This method is implemented in a software system. Through the establishment of two-dimensional unsteady heat transfer model for discretization draw reasonable temperature field distribution model, cold water model and pressing position prediction model. The experimental results show that the proposed method appears to be better accuracy.

Abstract:A simple, but comprehensive model of heat transfer and solidification of the continuous casting of steel slabs is described, including phenomena in the mold and spray regions. The model includes a one-dimensional (1-D) transient finite-difference calculation of heat conduction within the solidifying steel shell coupled with two-dimensional (2-D) steady-state heat conduction within the mold wall. The model features a detailed treatment of the interfacial gap between the shell and mold, including mass and momentum balances on the solid and liquid interfacial slag layers, and the effect of oscillation marks. The model predicts the shell thickness, temperature distributions in the mold and shell, thickness of the resolidified and liquid powder layers, heat-flux profiles down the wide and narrow faces, mold water temperature rise, ideal taper of the mold walls, and other related phenomena. The important effect of the nonuniform distribution of superheat is incorporated using the results from previous three-dimensional (3-D) turbulent fluid-flow calculations within the liquid pool. The FORTRAN program CONID has a user-friendly interface and executes in less than 1 minute on a personal computer. Calibration of the model with several different experimental measurements on operating slab casters is presented along with several example applications. In particular, the model demonstrates that the increase in heat flux throughout the mold at higher casting speeds is caused by two combined effects: a thinner interfacial gap near the top of the mold and a thinner shell toward the bottom. This modeling tool can be applied to a wide range of practical problems in continuous casters.

Abstract:Measurement and Control, Ahead of Print. The numerical simulation of casting process can calculate casting filling process, solidification process, and obtain change and coupling information of temperature field, velocity field, pressure field, stress field and microstructure. At present, numerical simulation of casting process has been quite mature at the macro level, and is developing towards the direction of micro level. The coupling and integration of different fields between temperature, flow, stress, and microstructure, is the shape of things for numerical simulation research of casting process. This paper reviews and summarizes the research history and current situation of numerical simulation of casting process. The progress in numerical simulation from five aspects of casting solidification, casting filling, stress field, microstructure, commercial software, is presented.

Abstract:The continuous casting process of different steel grades is the casting process used to produce different grades of steel without stopping the operation. In this study, an analysis model for which a solidification phenomenon, mixing phenomenon and turbulence taking place inside the mold and the bloom in a continuous casting process of different steel grades were all considered was developed. Based on the comparison between the analysis results of the analysis models for implementation of each phenomenon, an analysis model suitable for analysis of the phenomenon taking place in a continuous casting process of different steel grades was selected. A three-dimensional analysis model was completed by combining the selected optimum analysis methods, and its accuracy was verified by comparing the present numerical result with the result of the experiment. The result of the numerical analysis conducted using the selected model showed that mixing the different grades of steel was promoted and the mixing length was increased by the three-dimensional characteristics of the flow generated inside the mold. The mixing length in the bloom was predicted after the two grades of steel were mixed completely.

Abstract:Abstract Solidification of continuous casting slab is a complex process including a series of phenomena such as heat transfer, mass transfer and flow. The secondary cooling process plays an important role in the production quality of continuous casting slab. In this paper, an improved particle swarm optimization algorithm has been proposed. The simulation results show that the optimized slab temperatures have more reasonable and uniform distribution. The purpose of slab quality improving is achieved and the feasibility of secondary cooling water distribution scheme is verified.

Abstract:Fluid flow, heat transfer and solidification of steel in the mold are so complex but crucial, determining the surface quality of the continuous casting slab. In the current study, a 2D numerical model was established by Fluent software to simulate the fluid flow, heat transfer and solidification of the steel in the mold. The VOF model and k-ε model were applied to simulate the flow field of the three phases (steel, slag and air), and solidification model was used to simulate the solidification process. The phenomena at the meniscus were also explored through interfacial tension between the liquid steel and slag as well as the mold oscillation. The model included a 20 mm thick mold to clarify the heat transfer and the temperature distribution of the mold. The simulation results show that the liquid steel flows as upper backflow and lower backflow in the mold, and that a small circulation forms at the meniscus. The liquid slag flows away from the corner at the meniscus or infiltrates into the gap between the mold and the shell with the mold oscillating at the negative strip stage or at the positive strip stage. The simulated pitch and the depth of oscillation marks approximate to the theoretical pitch and measured depth on the slab.
