A Sustainable Machining Method with High Efficiency, High Quality and Low Wear - Electric Arc Electrochemical Composite Machining

Abstract:Electric arc machining (EAM) is a preferred process for efficient machining of hard-to-cut conductive materials. However, EAM surface suffers from significant defects such as recast layer and microcracks, and strong thermal erosion increases the electrode wear. Semi-finish machining is required to reduce the defective layer, and the additional process decreases the productivity and increases the cost. In response to these problems, a sustainable manufacturing process with high efficiency, high surface quality and low wear, electric arc electrochemical composite machining (EAECM), is proposed. Comparative experiments between EAM and EAECM are conducted. The results showed that EAECM retained the high efficiency advantages of EAM. It also utilizes electrochemical dissolution of the surface defect layer, which significantly improves the surface quality. The process and production time for subsequent removal of the defective layer are effectively reduced. The stabilized discharge gap also minimizes the electrode wear. Subsequently, response surface experiments are designed for the material removal rate, relative electrode wear rate, and surface roughness, revealing the patterns and significance of the key factors on the three responses. Finally, the optimal parameter combinations consistent with high efficiency, high surface quality, and low wear are obtained using the consensual function method and nondominated sorting genetic algorithm-Ⅲ to maximize the benefits of sustainable production.
