Abstract:Boring trepanning association (BTA) deep hole drilling is one of the most important manufacturing techniques to produce a large length-to-diameter ratio hole for industrial applications. In addressing the challenge of excessive surface damage, inefficiency and poor indexing in BTA deep hole drilling, for which there are limited studies reported. The functional behaviour of deep hole machining and the correlation between the machined surface quality, subsurface layer deformation and the machining conditions are investigated in this paper, together with the drilling mechanism. Various parameter combinations are used to produce different samples on which surface roughness and microstructures are studied. Metallurgical characterization is performed on the subsurface regions, followed by qualitative and quantitative mechanical nanohardness investigations. Electron microscopic analysis reveals various surface features such as grooves and plateaus, folding, material flaking that are exclusive to deep hole drilling. It has been found that improved surface integrity in BTA drilling relies on a trade-off among feedrates and speeds. Although considered sample dependent, combination of a feedrate of 28 mm min(-1) and a speed of 630 r min(-1) can produce nearly excellent surface integrity. Grain structure observations over the subsurface reveal three different layered zones including an ultrafine grain structure layer, a transitional grain structure layer and a substrate material layer. A significantly hardened (56% increase) surface layer on cutting-and-burnishing region comparing with the solely cutting region is detected. The subsurface grain features are induced by repeated thermo-mechanical functioning that causes grain refinement and thus materials hardening. The different surface integrities are the result of comprehensive functions of the machining parameters and combined drilling mechanism.

Abstract:According to the analysis of the affecting f actor and mechanics per formance for drilling axial deviation， the mechanical model was set up for the dr ill bit under offset load， thus the drilling axial deviation mechanism in the pr ocess of rock-drilling was revealed， the feeding force control program was proposed for controlling drilling axial deviation. The experiment results show that the control program can make the feeding force of the propulsion chang e automatically with the rods weight and rock properties. So the drilling axial deviation can be effectively controlled.

Abstract:The ultrasonic vibration effects of the ultrasonic vibration assisted forming process are studied from the view of metal plastic deformation patterns.First,the small-hole filling capacity and radial flow rules are studied for the upset-extruding process.Experimental results show that the ultrasonic vibration can increase not only the length of extruded cylinder but also the radial deformation.The surface morphology of the deformed workpiece are studied by using scanning electron microscope,the data shows that the black material covered the workpiece surface is Al2O3.The metal deformation patterns of the ultrasonic vibration assisted forming process are proposed based the experimental observation.The cause of these metal deformation patterns are considered to have connections with the decrease of plastic modulus,improvement of fi-ictional condition along workpiece-tool interface and intermittent impact of ultrasonic vibration.

Abstract:The full-face tunnel boring machine (TBM) has been widely used in projects nowadays; it is significant to understand the key technology of rock breaking by TBM disc cutters. In order to study the rock breaking mechanism and consider the effect of disc cutter rings' cross-section shape, rock strength and joint orientation, we build a series of two-dimensional numerical models of rock broken by disc cutlers using UDEC method and simulate the process of rock fragmentation by TBM disc cutters. The case study and comparative analysis show that rock breaking mechanism is a composition of shear failure and tensile failure; tensile failure is the main reason for crack initiation and propagation. From the numerical results, it is also shown that wider flat cutters and blunter wedge cutters are good at breaking rock; and flat cutters is better than wedge cutters to break hard rocks, while they are same in soft rocks; and disc cutter is good at breaking the jointed rocks which have a joint angle between thirty degrees and sixty degrees; wedge cutter is better than flat cutter to penetrate jointed rocks due to its splitting effect.

Abstract:The principle of the vibration drilling technology is introduced. The domestic and foreign status of the research and development on vibration drilling micro-hole is summarized, and the applying prospect and the existing problems are also analyzed. To solve the problems such as tool wear, machining accuracy, and surface quality of the micro-hole, a new scheme of electric hot vibration compound drilling is presented. Thus it can improve the machining efficiency and quality of the micro-hole.

Abstract:The characteristics of chip movement in vibration drilling was investigated by establishing its athletics equation in common drilling. The influence of vibration parameters on chip velocity was analyzed. The reasons why vibration drilling can improve chip removal were analyzed. The conclusion that vibration frequency has priority was first put forward and its effect was proved by machining test. It provides a theoretical basis for parameter choice in low vibration drilling.

Abstract:Drilling hole by the drilling machine with axial low-frequency vibration exciter was known as axial low-frequency vibration drilling technique. In order to study the possibility of the application of this technique in deep-small hole machining, a internal chip-removal drilling machine with axial low-frequency vibration exciter was designed, and it was successfully used in drilling deep-small hole in titanium alloy. Compared with traditional drilling method, this vibration drilling technique changes drilling mechanism, improves drilling condition and the locating accuracy of entering drill, and can control the process of chip breaking. The machining accuracy of the drilled hole is higher than that of the hole drilled by traditional drilling method.

Abstract:Abstract Titanium alloy is a typical difficult-to-cut material used in most industrial fields, so its machinability is characterized by low efficiency and poor quality using Conventional Drilling (CD). To address this issue in drilling workpiece of Ti6Al4V the ultrasonic vibration with high-frequency and low-amplitude is applied in the feeding direction of drill bit. Based on Johnson-cook constitutive model of workpiece material, a 3D FEM cutting simulation is conducted to analyse the variation trend of thrust force and the formation of hole burr under different processing parameters. The simulation and experimental results demonstrate that the ultrasonic vibration can convert continuous cutting into periodical intermittent cutting, which is helpful to break chip and deburr as well as enhance inner wall quality of hole significantly. Moreover, ultrasonic assisted drilling decreases the thrust force, improves the rigidity of the cutting tool in the process of drilling and facilitates removing the workpiece material. Therefore, the ultrasonic vibration can effectively promote the drilling quality of titanium alloys Ti6Al4V compared with CD.
A Research To The Stress Model Of The Non-Completely Chip-Breaking In Vibration Drilling

Abstract:With the broader applications of numeric control(NC),flexible manufacturing systems(FMS), computer integrated manufacturing systems(CIMS), ete., modern technologies with new-style chip farmers are employed widely at the present time, vibration drilling is one of the examples among them. Since the chip-breaking performance of the tool is regarded as one of the important factors maintaining the continuity of the machining process, then it is necessary to investigate systematically and comprehensively the rules of chip-breaking in vibration drilling. The paper begins with the chip breakage mechanism in vibration drilling, and delimits a boundary between two types of chip-breaking method- the completely chip-breaking model and the non-completely chip-breaking model. A great deal of highly effective work about the chip-breaking in vibration drilling of the completely chip-breaking model has been done, but the non-completely chip-breaking model is seldom involved. In this paper, a stress model based on the function of the rake angle of non-completely chip-breaking is firstly presented and chip-breaking conditional expression is obtained by considering "the character slip shear plane" cutting model, this approach is quite useful which not only breaks through the judgment that chip-breaking is impossible under zero-phase-difference condition, but also consummates the geometry model based on the function of the relief angle put forward by Prof. Wang. In order to testify the correctness of the stress model based on the function of the rake angle of non-completely chip-breaking in vibration drilling, new kinds of exciter and small diameter internal chip disposal drill(Phi5mm) self-designed are suggested, and they are successfully used in drilling aluminum alloy LY12 and brass HPb59-1, and the good drilling effects are obtained. Since the drill has a quite large relief angle, and the vibration parameters chosen avoid the completely chip-breaking model intentionally, so the vibration drilling is at the non-completely chip-breaking model and effects of the relief angle is ignored, the experimental results is found to agree reasonably well with the stress model of the non-completely chip-breaking.

Abstract:The ability to form regular chips and evacuate them smoothly is crucial for deep hole drilling. In this work, an eccentric cam mechanism is used to apply low-frequency axial vibration at the end of the drill tube for boring and trepanning association (BTA) deep hole machining, and the instantaneous cutting thickness equation of low-frequency axial vibration assisted drilling is derived, which can actively control the length of the chip and achieve a good chip removal effect. Considering the variable geometric parameters and the scale effect of teeth cutting, a new analytical model is established to obtain the instantaneous drilling force of staggered teeth BTA deep hole drill assisted by low-frequency axial vibration. The relevant parameters in drilling force model are identified, and the distribution laws of the normal friction angle, normal shear angle, and shear stress with instantaneous cutting layer thickness and drilling radius values are achieved. The influence of the vibration drilling process parameters, including feed, speed, amplitude, and frequency ratio, on the drilling force is investigated experimentally, and the validity of the drilling force model is verified. These results show that the drilling force model is reliable, and the thrust and torque of the low-frequency axial vibration assisted drilling relative to ordinary drilling are reduced by 21.63% and 13.74%, respectively.

Abstract:LTUV (longitudinal-torsional ultrasonic vibration) makes cutting speed change rapidly; it is obvious that the rapid change makes the cutting edge become sharp and drilling force macroscopically reduce. Most experiment study has indicated that comparing with conventional drilling CFRP/Ti-alloy stacks, the hole quality of LTUV drilling is superior. For in-depth theoretical study of drilling forces of LTUV drilling, the drill bit is regarded as a continuous elastic body under the action of foundation vibration in this paper, its dynamic model is established, and the dynamic component prediction models of both thrust force and torque are derived. The reliability of the prediction model is verified by drilling experiment. This research shows that the ultrasonic vibration of the drill bit is the main factor to improve the cutting condition. The magnitude of both dynamic component of thrust force produced by longitudinal ultrasonic vibration and the torque dynamic component generated by the torsional vibration mainly depends on the vibration parameters (amplitude and frequency) and the drill bit geometric parameters. The drilling parameters (including spindle rotation speed and feed rate) nearly have no effect. When the drilling parameters are certain, the equivalent viscous damping coefficient is related to the geometric parameters of the drill bit, vibration parameters, tool materials, and processed materials. For different materials, the equivalent viscous damping coefficient is different. To conduct a small number of experiments, the damping coefficient of one drilling system can be calculated by measuring the difference of thrust force or torque between the LTUV drilling and the conventional drilling under the same drilling parameters. This work provides a reference for predicting the thrust force and torque of the LTUV drilling, rationally choosing the tool and determining the drilling parameters.

Abstract:Study on micro vibration of foundation plate is very important to high precision dynamic machine. Dynamic three dimensional finite element method for computation of micro vibration of large dynamic machine foundation is given in this paper. The equivalent element is constructed for considering soil structure interaction by implementing this method with common FE program. Contrast between results of theory and experiment proves accuracy of this method. Finally, some useful conclusions are given for reference.

Abstract:Severe tool wear is always considered as a main negative result in the process of drilling Ti-6Al-4V alloy. Although the idea of employing one-dimensional longitudinal ultrasonic vibration in the drilling process to reduce tool wear has been proposed for many years, studies on longitudinal-torsional composite ultrasonic vibration–assisted drilling (LT-UAD) are seldom reported. LT-UAD is a hybrid machining process in which high-frequency and low-amplitude vibrations are superimposed simultaneously on the rotational direction and the axial direction of the drilling bit respectively. In this study, a hollow vibration converter with thread grooves is presented for LT-UAD purpose. Based on an in-depth kinematic analysis, a condition for separating the tool from the workpiece is derived, indicating that a lower feed rate, a lower spindle speed, and a higher amplitude are more advantageous. Machining experiments are performed, wherein good agreement is found between the experimental and theoretical results. The results show that LT-UAD has obvious advantages over longitudinal ultrasonic vibration–assisted drilling and conventional drilling in reducing tool wear. Additionally, the influences of the vibration amplitude, spindle speed, and feed rate on the flank wear width are analyzed, revealing the influences of the three factors in descending order are feed rate, amplitude, and spindle speed. The optimum machining parameters are obtained as 23 μm of amplitude, 385 r/min of spindle speed, and 0.06 mm/r of feed rate. Furthermore, a reliable regression model of flank wear width is established based on response surface methodology. With this prediction model, the flank wear width of drill bit under different machining parameters can be accurately predicted.

Abstract:Ultrasonically assisted turning is a promising machining technology, where high frequency vibration with amplitude is superimposed on the movement of the cutting tool. A two-dimension model of workpiece-tool in vibration cutting is presented in this paper. It is analyzed theoretically by dynamics. A study on the influence of amplitude upon machining dimension error of workpiece is conducted by the method of numerical simulation. And the relationship between the cutting parameters and dimension error is probed into under different cutting conditions.

Abstract:Proceedings of the Institution of Mechanical Engineers, Part E: Journal of Process Mechanical Engineering, Ahead of Print. The friction drilling process is very important in various industries such as automotive, aerospace, and oil and gas industries. Therefore, they have always sought to find methods to improve this process. One of these methods is to optimize the application of ultrasonic vibrations in the process, and limited research has been done in this regard. The current research aims to investigate the effect of ultrasonic vibrations simultaneously with the parameters of drilling on the friction drilling process to optimize this process with the help of finite element simulation. Due to the nature of the complex transformations of the process, a Coupled Eulerian–Lagrangian model of the process was first created in the Abaqus software. Then, the process simulation was carried out in the presence and absence of ultrasonic vibrations. Rotational speed, feed rate, and amplitude of vibrations are the influencing parameters, and sheet temperature and axial force, and torque applied to the tool are the parameters investigated in this research. The results show that higher rotation speed and lower feed rate lead to a reduction of axial force and torque. Also, the application of ultrasonic vibration reduces up to 50.48% the axial force and up to 46.67% torque, and this reduction is improved by increasing the range of vibrations. The optimal mode was selected After analyzing 12 different modes based on the lowest amount of axial force and torque on the pin. It was found that the ideal mode occurs at a feed rate of 4.23 m/s and a rotation speed of 3000 rpm, with a 20-μm range. These findings and optimizing drilling parameters bring new horizons in material bonding techniques in various industries.

Abstract:As an intermittent cutting process, fly-cutting machining often results in unwanted and non-negligible vibrations, which adversely affect the surface quality of the machined workpiece. This work presents a dynamic simulation and active vibration control approach for the ultra-precision fly-cutting machine tool based on the transfer matrix method for multibody systems (MSTMM) and the independent modal space control method. The dynamic model of the ultra-precision fly-cutting machine tool system, incorporating rigid body elements, beam elements, flexible body elements, and hinge elements is established. The dynamic equations of the system are derived by directly combining the body dynamic equations of all body elements and decoupling them using augmented eigenvectors. Further, the state-space representation of the system is obtained and expressed within each independent modal space. The structure of the active vibration control system, including the modal filter and controller, has been meticulously designed. The controlled modes are selected based on norm of each mode, while the optimization of actuator positions is performed using the controllability Gramian. Finally, numerical simulations are conducted to verify the efficacy of the proposed modal space control approach in effectively reducing the tool-tip vibration and improving the machining accuracy.

Abstract:To investigate the drilling process of titanium alloys, the three dimensional finite element model of two flutes twist drill was established. The drilling process of Ti6Al4V was simulated based on the presented model. In addition, the drilling experiments were carried out under the different spindle speed and feeding speed. The drilling forces of the experiment and simulation were achieved. The result of simulation agrees with the result of experiment well. It proves that the finite element model is correct. Simultaneously, the results show that more high drilling speed can improve the quality of hole in drilling process of Ti6Al4V obviously.
