Abstract:The objective of this paper is to develop a non-contact measurement system of freeform surface and propose an algorithm on determining the key geometric characteristics of freeform surface such as unit surface normal vector and principal curvature etc. The procedure begins with measurement of freeform surface. The hardware structure and work principle of the measurement system are analyzed. Then a parametric surface approximation method is used to locally represent the measured points on the surface. On the basis of the local geometry, the key geometric characteristics of freeform surface are determined. The method above avoids the modeling of all the measured points with a single or multi-patched surface, which is difficult or sometimes even impossible. Simulation and experimental results are presented to verify the developed methods.
Non-contact adaptive sampling for unknown free-form surface based on double-probe integration

Abstract:In order to digitize unknown free-form surfaces accurately,quickly and rationally in reverse engineering,a new non-contact adaptive sampling strategy based on double-probe integration was presented.The method was characterized by integrating two laser probes abreast as leading probe and end probe respectively.A piece of gobo was used to shut out reflected light to avoid light interference with each other.During the sampling time,at the measuring direction,the leading probe was applied to detect the measuring path in front of the end probe.The data acquired by the leading probe was processed instantaneously to extract the curvature feature of the measured path.The obtained information was subsequently used to generate rational sampling spacing and guide adaptive sampling for the end probe.While at the cross-section intake direction,section angle analysis algorithm was done to subdivide the cross-section if it was needed.Simulation and experiment results indicate that the sampling points generated by the end probe can be laid out rationally according to the curvature feature of the surfaces,therefore the sampling efficiency and accuracy are improved significantly,and effective sampling data can be offered for model reconstruction.

Abstract:Along with the rapid development of aerospace, automobile, die & mold industries, free-form surface products are widely used, and the measurement and reverse engineering of freeform surface products become research focus. Free-form surface products include many kinds of curve patches (flat, column surface, spherical surface, irregular surfaces, etc). The key in reverse engineering of free-form surface products is numerical measurement. Between the product surfaces and measuring platform is the skip edge, and C0&C1 continual edges are between the patches. Measuring by different areas compartmentalized according to the edges is a good method, which expedites the measurement and modeling. Even in whole measurement, the ship edge and C0&C1 continual edge are also important in surface modeling. In recent years, CCD camera or data point segmentation from massive data point clouds is often applied in edge detection research. But some negative factors still exist when using the CCD to integrate CNC machine such as difficult assembly, complicated system demarcation and high cost and so on. The disadvantages of using data point segmentation are low precision, lots of useless data points and measurement time, reduce the efficiency. In order to overcome the disadvantages, this article aims at laser non-contact measurement, an edge measuring method of free-form surface which is based of sampling is put forward. And it provides an idiographic way for the skip edge or C0&C1 continual edge which are widely uses in free surface parts. Because the edge detection method can make out measurement path according to the edge curve and optimize measurement points, the laser probe can adaptively measure the parts in a fast and accurate mode. Finally experiments show that the method is effective. And this method can be used to regulation part measurement too.
Digitalization of Unknown Free-Form Surface Based on Variable-Direction Point Laser Sensor

Abstract:In order to eliminate the influence of surface inclination on measurement accuracy of point laser sensors,a new digitalization method for continuous unknown free-from surface based on a variable-direction point laser sensor was proposed.In this strategy,a hinge structure was designed to fix the point laser sensor,so the direction of the probe could be changed in a certain extent.At first,the probe was fixed vertically,and scanned the surface with equal step line-by-line until the whole surface was finished.The derived data was processed and fitted into curves immediately,and the angle value α between the exterior normal of the curves and the positive direction of X-axis was figured out to find out the location of the curves with α∈[0°,60°) or α∈(120°,180°].Then second time measurement was performed to rescan the curves of α∈[0°,60°) with the probe tilting to the left and to rescan the curves of α∈[120°,180°) with the probe tilting to the right.Finally,the data generated by different measuring directions was merged as the final result.The experimental results indicate that this method can completely measure the unknown free-from surface with α∈[0°,180°) while the measurement accuracy maintains good.
An Adaptive Sampling Approach for Digitizing Unknown Free-form Surfaces Based on Advanced Path Detecting

Abstract:Reverse engineering technology has been widely recognized as a crucial strategy for innovative design of products. However, currently one of major problems for its application is that huge amounts of digitized points cloud data need to be processed for geometrical surface modelling, especially for unknown free-form surfaces which are widely used in industry fields such as aircraft, automobile, shipbuilding, steam turbine, etc. In order to digitize unknown free-form surfaces accurately and efficiently, an adaptive sampling approach based on advanced path detecting has been presented. The method is characterized by integrating one touch- trigger probe and two laser probes onto the same Z axis of Coordinate Measuring Machine (CMM), and the two laser probes are located on both sides of the touch probe. During sampling, the CMM scans the free-form surface line by line. At the scanning direction, the laser probes are applied to collect the measuring path information in front of the touch probe. And the data acquired by the laser probes is processed and fitted into B-spline curves real-timely, and then the curvature feature of the measuring path is extracted. The obtained path information is used to generate a new measuring path for touch probe to achieve adaptive sampling. While at the cross-section feeding direction, curvature analysis algorithm based on the angle variation between measuring sections is employed to subdivide the cross-sections when needed. Repeating this procedure, the measuring sections will be distributed adaptively. Simulation and experiment results indicate that the sampling points generated by the touch probe are laid out rationally according to the curvature of the surfaces, therefore the sampling efficiency and accuracy can be improved significantly by the proposed approach.

Abstract:Hardware components and working principles of the developed free-form surface non-contact measurement system are introduced. Algorithms such as adaptive allocation of measurement points for given CAD model of free-form surface, measurement path planning and measured points data processing for creating CAD model of new free-form surface are studied. Effectiveness of the algorithms are proved by the results of computer simulation and experiments.

Abstract:Parts of complex surface are widely used now in many fields, and their detection has caused much concern. In China many manufactories still carry on the traditional way of manual detection, which requires highly skilled personnel and efficiency is low. Some large manufactories have imported auto-detecting equipments, which require CAD data on the parts, or just divide the surface into several approximate planes for automatic detection. Phased-array system is seldom used, and the cost is high. Besides, most of the systems have not considered the automatic sensitivity compensation of parts with varying thickness. To improve the detection quality and efficiency of nondestructive test (NDT) of parts of complex surface, this paper puts forward an integrated ultrasonic NDT system characterized by: (1) Use of ultrasonic measurement and reverse of curved surface to solve the CAD data problem; (2) Use of an automatic sensitivity compensation algorithm (based on the part’s modelling information obtained in surface reverse) to fit the variety of the thickness; (3) Use of template matching and pseudo-color imaging to improve the quality of detection results. The system features integration of low cost mature technologies, and is suitable for detection of various parts of different complex surfaces in medium-and-small enterprises. The test results showed that the system can automatically detect parts of complex surface successfully, and that the inspection result is good and reliable.
Measurement of deformed surface and key data processing based on reverse engineering

Abstract:After the metal sheet forming, the strain change should be known through some ways in order to conduct the stress analysis of forming process. To achieve this goal, some special circle marks are imprinted on the sheet surface, and after forming, the deformed circle marks should be measured. The previous method uses a Vernier Caliper to manually measure the stretched rope, which is highly laborious and inaccurate. To overcome this disadvantage, a non-contacting method is adopted to achieve all the coordinates' data based on the structure-light principle. Then the achieved coordinates' data of spatial surface are fitted to be a CAD model through reverse engineering (RE). In RE, the CAD surface is unfolded to be a plane or two orthogonal lines are projected on the CAD surface, so the deformed circle marks - spatial ellipses could be measured in size completely at one time. The experiments prove that the measured accuracy is about 0.01 mm, higher than the previous manual one. © 2013 Springer Science+Business Media New York.
Calibration of Laser Beam-Direction for Point Laser Sensors

Abstract:A new calibration method of laser beam-direction was presented to implement any-orientation measurement for point laser sensors in reverse engineering.A calibration block whose calibration surface could be adjusted was designed to co-operate the calibration approach.During the calibration,the point laser sensor steped in an equal distance along X、Y、Z axes in the calibration surface,then the laser beam-direction could be confirmed according to the relationship between the stepping size and the length change of laser beam.Based on the CMM platform,the coordinate transformation process from the sensor coordinate system to the reference coordinate system was deduced when the point laser sensor was set in any-orientation,and the calibrating process was introduced in details.Finally,a comparison experiment on contact measurement and point laser measurement was carried out to verify the proposed method.Experimental results indicate that the error of the point laser sensor calibrated by the proposed method is (0.045 2±0.016 8) mm,which can satisfy the requirements of sampling accuracy in reverse engineering.

Abstract:For acquiring surface data of sample part in reverse engineering, multiple scanning of measuring process is usually required to adapt to the configuration or topology of the part. We propose a data set registration method based on three datum-points which are measured repeatedly in different coordinate systems to formulate the rotation and translation matrices for data mapping. Least-square method is utilized to counteract the measurement noise error.This approach was tested on a motorcycle surface clay model, the overall shape of reconstructed part surface is accurate and fitting along its boundary is fine, it meets the required design precision well.

Abstract:Processing and technology of ultrasonic nondestructive test (NDT) for curved surface is complex. To improve the detection quality and efficiency of detection of parts of curved surface, modeling data must be obtained for path planning so that detection path can fit the surface of complex surfaces part. So, current situation of curved surfaces detection is surveyed. Then, an integrated ultrasonic NDT system is put forward, which is characterized by: ① Use of ultrasonic measurement and reverse of curved surface to solve the CAD data problem; ② Establish kinematics model for ultrasonic NDT robot with Denavit-Hartenberg theory, then, discretize the CAD model of curved surface, and then, create file of kinematics points for the manipulators by kinematics backward analysis; ③ Use of an automatic sensitivity compensation algorithm based on the part’s modeling information obtained in surface reverse to fit the variety of the thickness. The system features integration of low cost and mature technologies, and is suitable for detection of various parts of different complex surfaces in medium-and-small-scale enterprises. The test results showed that the system can automatically detect parts of complex surface successfully, and the inspection result is good and reliable.

Abstract:In the ultrasonic profiling measurement of free form surface whose CAD model is unknown, it is necessary to estimate position and normal vector of each sampling point in advance. To solve this problem, a twice-sampling digitizing method was proposed. First, characteristic lines of free form surface were sampled using two curve extrapolation method, and initial surface was reconstructed based on the characteristic lines; then, adaptive sampling path was generated with given precision by recursive dividing initial surface using B-spline knots inserting algorithm. The experimental results show that this method can increase ultrasonic distance measurement efficiency greatly.

Abstract:Unlike rotational symmetric surfaces, free-form surfaces have sophisticated degrees of freedom, therefore, are more difficult to be aligned. In this work, a practical and accurate correction method is proposed for the misalignment removal of the free-form surface in a non-null interferometric testing system based on computer modeling. The misalignment aberrations, introduced by axial location error, rotation error and non-axial attitude error, are modeled and corrected step by step. The axial and non-axial positions of the free-form surface in the computer model are adjusted from the ideal position to the misaligned one, matching the actual positions in experiment for the correction. Since the modeled position are tuned to be consistent with the actual one, all the misalignment aberrations can be removed from the test wavefront with the reconstruction algorithm. Computer simulations are displayed to verify the accuracy of the proposed method. Experimental results after alignment show basic consistency with the results of Taylor Hobson Profilometer, in which the peak-to-valley (PV) value error of the profile line is better than 1/30λ.

Abstract:基于电容耦合式非接触电导检测（C4D）技术，设计研发了一种新型径向结构的非接触式电导测量传感器。该传感器利用串联谐振的原理，引入电感模块以消除耦合电容对测量的不利影响，扩大了测量范围，提高了测量灵敏度。同时，用仿真与实验相结合的方法对传感器的电极张角进行了优化研究。在5.0、7.5、9.1、10.2和12.0 mm 5种不同内径的管道中进行了电导测量实验，电导测量相对误差均不超过5%，实验结果表明，所设计的新型非接触式径向C4D电导测量传感器是可行和有效的。

New Inner Surface Profile Sensor for Mini-Diameter Pipes

Abstract:For inspecting the 3D shape and appearance of the inner surface of long and tiny pipe,a new type of sensor was proposed based on the principle of optical triangulation.The working principle of the sensor was introduced,and a model was built to express the relation between the position of the laser spot on the sensitive surface of the position sensitive device(PSD) and the corresponding point on the inner-surface of the inspected pipe.After the ray path of the sensor was designed according to the principle of making the sensor to be shortest,an eliminating method of system structure error was studied,and the signal acquiring circuit and processing method were designed to overcome the impact of PSD dark current with laser signal modulation method.The results show that the proposed sensor with 37.5 mm in length,7 mm in diameter and 4 g in weight can inspect the 3D shape and appearance of the inner pipe surface with interior diameter of 9.5～10.5 mm.The measurement error of the proposed sensor is-0.1～ 0.1 mm.

Abstract:We introduce a new surface measurement method for potential online application. Compared with our previous research, the new design is a significant improvement. It also features high stability because it uses a near common-path configuration. The method should be of great benefit to advanced manufacturing, especially for quality and process control in ultraprecision manufacturing and on the production line. Proof-of-concept experiments have been successfully conducted by measuring the system repeatability and the displacements of a mirror surface.
