Abstract:Resin matrix composite materials have characteristics such as high strength ratio and modulus ratio,good anti-fatigue properties and technology performance,able to design and so on.In the industrial it has always been attached importance.Various composite materials products have been applied to all walks of life,especially the aerospace field.The process from raw material to create products of composite materials need all to cure and form.The ways of curing and forming have been dozens.We introduce major matrix solidification methods and forming processes of composite materials domestic and foreign,and related researches.Solidification methods mainly include heat-curing,radiation-curing and microwave-curing.Forming processes mainly include die pressing forming,penetration forming,winding forming,draw and wring forming.The prospect of processes research and application are described.

Abstract:The research and application progress situations of liquid composite molding technology on aeronautics were summarized. The aerospace applications of the resin composite were summarized,the meaning of the liquid composite molding, the advantages and disadvantages of several typical liquid composite molding and their applications in the field of aviation were reviewed. The latest research progress of the liquid composite molding were summarized,some technical problems in the current stage of liquid composite molding were analyzed,and the aviation applications of auxiliary liquid composite molding such as automated placement technology and utilization of liquid composite molding on load-bearing structure were generalized. Focus on the gap between domestic and foreign liquid composite molding,it was discussed for that the urgent problems waiting to be solved of liquid composite molding,and the future development prospects were prospected of liquid composite molding. It is believed that the liquid composite molding will gradually realize the integration,automation,digitalization and intelligent development.

Abstract:Automated fiber placement (AFP) is a key technology in the fabrication of composite aeronautical components, but the layup defects associated with uneven and insufficient contact pressure limit its application on irregular surfaces. Existing methods for pressure optimization in AFP are mostly based on extensive compaction experiments, which lacks theoretical basis and is not applicable to complex surfaces. In this paper, an analytical model of pressure distribution in AFP is proposed, which is suitable for any irregular surfaces. The influence of mechanical properties of contact materials and the mold curvatures on the calculation of contact pressure is taken into consideration. The Hertz theory is also extended to the three-dimensional contact area to suit the practical needs. Furthermore, an algorithm for pressure calculation along any layup path is proposed to rapid construct the pressure field. Then three sets of experiments are carried out on two aeronautical molds to validate the proposed model. The results show that the model can accurately calculate the contact pressure distribution in AFP, and compared with the previous model, the comprehensive prediction accuracy of the peak pressure is improved by 27.25 %. Combined with the layup path information, this model can be used to analyze the mechanical mechanism of layup defects, which provides a theoretical basis for the optimization of AFP parameters based on pressure distribution.

Abstract:Manufacturers of lean weight vehicular structures are discovering the advantages of utilizing the high strength to weight ratios found in composite materials. However, traditional closed mold techniques require a long cycle time and relatively expensive tooling. This paper reports on a new technique called Resin Infusion between Double Flexible Tooling (RIDFT). In this innovative process, the resin infusion and resin-fiber wetting are finished between two flexible tools in a two dimensional flat shape and then the entire wetted reinforcement and flexible tooling is formed into a specified part shape by using a vacuum. This process avoids complex resin flow and mold filling issues and saves mold preparation and fiber stacking time. Using a RIDFT prototype, several components were produced. A larger industrial RIDFT machine was constructed to establish its viability for large component manufacture. An evaluation of production parameters, including infusion pressure, resin temperature, number of fiber layers and hardener content, ascertained their effect on mechanical properties and infusion times for the manufactured parts. The interaction between the hardener and fiber layers were found to directly affect tensile strength. The interaction between hardener and infusion pressure was also shown to affect tensile strength.

Abstract:In recent years, carbon composite materials are used more and more widely, and the technology is more and more mature. Among the carbon fiber composites, one material has become an important structural material in the aerospace field, which is carbon fiber epoxy resin composite material (CFERCM). Since the advent of CFERCM, it has been developed into an ideal structural material because of its high strength, light weight, corrosion resistance, high modulus and so on. In order to have a better understanding of the properties and applications of CFERCM, this paper mainly uses research method of review, systematically summarizes the development and applications in the field of aerospace and aviation to display the relationship between its properties and applications, showing the characteristic of CFERCM. As for the development, it mainly includes the history, preparation and properties of CFERCM. After that, this paper introduces two main fields of application, which are aerospace and aviation. Finally, some prospects of CFERCM in the future are presented and suggested for further studies. This paper concludes that CFERCM is a new, relatively simple to prepare, excellent structural material, it is widely used, especially in the field of aerospace.

Abstract:In this paper, a new process is highlighted for mass production of composite structural parts for the automotive and high-volume aerospace markets. This process follows different steps: (1) Simulation of the process to optimize the design of the 3D part and its corresponding 2D blank, (2) High speed Automated Fiber Placement (AFP) of 2D tailored dry preform blanks made from direct fiber, online fiber spreading and binder application, (3) Preform functionalization to improve its formability and permeability, but also to make handling and trimming easier, (4) Forming of the 2D functionalized preform to 3D shape and net shape trimming, (5) Net shape preform impregnation with High-Pressure-Resin-Transfer-Molding (HP-RTM), thanks to excellent through thickness (z direction) permeability, and preform stability. To assess the process performance and resulting parts, 3D parts and 2D coupons were manufactured using the new developed preforms and Non-Crimp-Fabric (NCF), having in both cases the same fiber and matrix. The performances were evaluated all along the process steps and the results show improvements in several key process parameters, equivalent mechanical performances and increase surface quality, hence resulting in less effort for surface preparation.

Abstract:The manufacture of polymer composites through the process of the resin transfer molding (RTM) involves the impregnation of the reactive polymer resin into a mold with preplaced fibrous reinforcements. Determination of RTM processing conditions requires the understanding of various parameters, such as material properties, mold geometry, and mold filling conditions. Modeling of the entire RTM process provides a tool for analyzing the relationship of the important parameters. This study developed a nonisothermal simulation model to simulate the thermal behaviors of the resin and mold during the resin transfer molding process based on the control volume finite element method. The model will be able to simulate the thermal and chemical changes of the resin and the thermal variations of the mold during the filling and curing stages. Thermal effect of the epoxy mold was shown to have large influence on the temperature distribution and curing process of the resin. Results of some numerical studies in RTM show the applications of the proposed model.

Abstract:In the face of the difficulty in achieving high-quality integrated molding of longitudinally and transversely stiffened panels for helicopters by resin-matrix composite materials, we combine the prepreg process and the resin transfer molding (RTM) process to propose a hybrid resin transfer molding (HRTM) for composite stiffened panel structures. The HRTM process uses a mixture of prepreg and dry fabric to lay up a hybrid fiber preform, and involves injecting liquid resin technology. Using this process, a longitudinally and transversely stiffened panel structure is prepared, and the failure modes under compressive load are explored. The results show that at the injection temperature of the RTM resin, the prepreg resin dissolves slightly and has little effect on the viscosity of the RTM resin. Both resins have good miscibility at the curing temperature, which allows for the overall curing of the resin. A removable box core mold for the HRTM molding is designed, which makes it convenient for the mold to be removed after molding and is suitable for the overall molding of the composite stiffened panel. Ultrasonic C-scan results show that the internal quality of the composite laminates prepared using the HRTM process is good. A compression test proves that the composite stiffened panel undergoes sequential buckling deformation in different areas under compressive load, followed by localized debonding and delamination of the skin, and finally failure due to the fracture of the longitudinal reinforcement ribs on both sides. The compressive performance of the test specimen is in good agreement with the finite element simulation results. The verification results show that the HRTM process can achieve high-quality integrated molding of the composite longitudinally and transversely stiffened panel structure.

Abstract:To satisfy the light weight requirements of vehicles owing to the aggravation of environmental pollution, carbon-fiber (CF)-reinforced epoxy composites have been chosen as a substitute for traditional metal counterparts. Since the current processing methods such as resin transfer molding (RTM) and compression molding (CM) have many limitations, an integrated and optimal molding method needs to be developed. Herein, we prepared high-performance composites by an optimized molding method, namely compression resin transfer molding (CRTM), which combines the traditional RTM and CM selectively and comprehensively. Differential scanning calorimetry (DSC) and rotational rheometry were performed to optimize the molding parameters of CRTM. In addition, metallurgical microscopy test and mechanical tests were performed to evaluate the applicability of CRTM. The experimental results showed that the composites prepared by CRTM displayed superior mechanical properties than those of the composites prepared by RTM and CM. The composite prepared by CRTM showed up to 42.9%, 41.2%, 77.3%, and 5.3% increases in tensile strength, bending strength, interlaminar shear strength, and volume fraction, respectively, of the composites prepared by RTM. Meanwhile, the porosity decreased by 45.2 %.

Abstract:During impregnation of the resin into a closed mold containing the preform in the resin transfer molding (RTM) process, increased yield of successful parts can be achieved if one could account for the inherent disturbances such as race-tracking and preform variability. One way to address this is to use sensors and actuators to control the resin flow dynamics during the impregnation process to counteract the disturbances. In this paper, we use a mold filling simulation tool to develop a design and control methodology that, with the help of sensors and actuators, identifies the flow disturbance and redirects the resin flow to successfully complete the mold filling process without any voids. The methodology is implemented and experimentally validated for a mold geometry that contains complex features such as tapered regions, rib structures, and thick regions. The flow modeling for features such as ribs and tapered sections are validated independently before integrating them into the mold geometry. The approach encompasses creation of software tools that find the position of the sensors in the mold to identify anticipated disturbances and suggest flow control actions for additional actuators at auxiliary locations to redirect the flow. Laboratory hardware is selected and integrated to automate the filling process. The effectiveness of the methodology is demonstrated by conducting experiments that, with feedback from the sensors, can automate and actively control the flow of the resin to consistently impregnate all the fibers completely despite disturbances in the process.

Abstract:This paper reports work conducted at the CRC-ACS for the manufacture of advanced composite structural demonstrators using a resin film infusion (RFI) process. The influences of a number of processing parameters on the quality of cured parts are discussed. A number of demonstrators are presented including an aileron skin panel, swaged wing rib and 3-bay aft-box structure. These demonstrators indicate the cost-effectiveness of the RFI process for manufacture of advanced composite structures.

Abstract:The production and consumption of polymer composites has grown continuously through recent decades and has topped 10 Mt/year. Until very recently, polymer composites almost exclusively had non-recyclable thermoset matrices. The growing amount of plastic, however, inevitably raises the issue of recycling and reuse. Therefore, recyclability has become of paramount importance in the composites industry. As a result, thermoplastics are coming to the forefront. Despite all their advantages, thermoplastics are difficult to use as the matrix of high-performance composites because their high viscosity complicates the impregnation process. A solution could be reactive thermoplastics, such as PA-6, which is synthesized from the ε-caprolactam (ε-CL) monomer via anionic ring opening polymerization (AROP). One of the fastest techniques to process PA-6 into advanced composites is thermoplastic resin transfer molding (T-RTM). Although nowadays T-RTM is close to commercial application, its optimization and control need further research and development, mainly assisted by modeling. This review summarizes recent progress in the modeling of the different aspects of the AROP of ε-CL. It covers the mathematical modeling of reaction kinetics, pressure-volume-temperature behavior, as well as simulation tools and approaches. Based on the research results so far, this review presents the current trends and could even plot the course for future research.

Abstract:In this paper, an enhanced VARTM process is proposed and its pressure effect on resin infusion behavior and composite material performance is studied to reveal the control mechanism of the fiber volume fraction and void content. The molding is vacuumized during the resin injection stage while it is pressurized during the mold filling and curing stages via a VARTM pressure control system designed in this paper. Theoretical calculations and simulation methods are used to reveal the resin's in-plane, transverse, and three-dimensional flow patterns in multi-layer media. For typical thin-walled components, the infiltration behavior of resin in isotropic porous media is studied, elucidating the control mechanisms of fiber volume fraction and void content. The experiments demonstrate that the enhanced VARTM process significantly improves mold filling efficiency and composite's performance. Compared to the regular VARTM process, the panel thickness is reduced by 4% from 1.7 mm, the average tensile strength is increased by 7.3% to 760 MPa, the average flexural strength remains at approximately 720 MPa, porosity is decreased from 1.5% to below 1%, and the fiber volume fraction is increased from 55% to 62%.

Abstract:Liquid resin infusion (LRI) processes are promising manufacturing routes to produce large, thick, or complex structural parts. They are based on the resin flow induced, across its thickness, by a pressure applied onto a preform/resin stacking. However, both thickness and fiber volume fraction of the final piece are not well controlled since they result from complex mechanisms which drive the transient mechanical equilibrium leading to the final geometrical configuration. In order to optimize both design and manufacturing parameters, but also to monitor the LRI process, an isothermal numerical model has been developed which describes the mechanical interaction between the deformations of the porous medium and the resin flow during infusion.1, 2 With this numerical model, it is possible to investigate the LRI process of classical industrial part shapes. To validate the numerical model, first in 2D, and to improve the knowledge of the LRI process, this study details a comparison between numerical simulations and an experimental study of a plate infusion test carried out by LRI process under industrial conditions. From the numerical prediction, the filling time, the resin mass and the thickness of the preform can be determined. On another hand, the resin flow and the preform response can be monitored by experimental methods during the filling stage. One key issue of this research study is to highlight the changes in major process parameters during the resin infusion stage, such as the temperature of the preform and resin, and the variations of both thickness and fiber volume fraction of the preform. Moreover, this numerical/experimental approach is the best way to improve our knowledge on the resin infusion processes, and finally, to develop simulation tools for the design of advanced composite parts.
Research on Bending Forming Method of Large Diameter-Thickness Ratio Thin-Walled Tubes for Aerospace

Abstract:Large diameter thin-walled tubes are key lightweight components with important applications in the aviation and aerospace industries. However, bending forming is very difficult due to multi-die constraints and multiple forming defects. In this study, a numerical control (NC) rotary draw bending (RDB) forming method for large diameter-to-thickness ratio thin-walled (LDTRTW) tubes was investigated. First, a bionic elastic mandrel was introduced and applied to the NC RDB forming process. Then, a finite element (FE) model for NC RDB forming of LDTRTW stainless steel tubes was established. Thereafter, a method for engineering translation and design of the bionic elastic mandrel was proposed. Finally, a bending experiment was conducted and the experimental results were compared to the simulation results to validate the rationality of the FE model and the effectiveness of the bionic elastic mandrel, which is important for enriching the bending forming technique of LDTRTW tubes.

Abstract:Lightweight fiber-reinforced composite structures have been applied in aerospace for decades. Their mechanical properties are crucial for the safety of aircraft and mainly depend on manufacturing technologies such as autoclave, resin transfer molding and automated layup technology. In recent years, the rapid development of intelligent technology such as big data, deep learning, and machine learning has encouraged the development of manufacturing technologies to become low-cost, automatic, and intelligent. However, the current situation and intellectualization of manufacturing technologies is not well summarized. This paper reviews the advances in manufacturing technologies for fiber-reinforced composite structures, including autoclave, out of autoclave, resin transfer molding technologies, automated layup technology and additive manufacturing technology. Then, these technologies are compared in advantages and disadvantages, and their intellectualization development and challenges are also discussed. Finally, the development trend of intelligent manufacturing technologies and intelligent composite structures are discussed. This work can provide a reference for researchers in the related filed.

Abstract:The resin transfer molding (RTM) process is used to manufacture advanced composite materials made of continuous glass or carbon fibers embedded in a thermoset polymer matrix. In this process, a fabric preform is prepared, and is then placed into a mold cavity. After the preform is compacted between the mold parts, thermoset polymer is transferred from an injection machine to the mold cavity through injection gate(s). Resin flows through the porous fabric, and eventually flows out through the ventilation port(s). After the resin cure process (cross‐linking of the polymer), the mold is opened and the part is removed. The objective of this study is to verify the application of calcium carbonate mixed in resin in the RTM process. Several rectilinear infiltration experiments were conducted using glass fiber mat molded in a RTM system with cavity dimensions of 320 × 150 × 3.6 mm, room temperature, maximum injection pressure 0.202 bar and different content of CaCO3 (10 and 40%) and particle size (mesh opening 38 and 75 µm). The results show that the use of filled resin with CaCO3 influences the preform impregnation during the RTM molding, changing the filling time and flow front position, however it is possible to make composite with a good quality and low cost.

Abstract:The resin flow in RTM process for thick section parts was investigated. A program HEXCV for three dimensional resin flow process was developed based on the hexahedral element with the finite element/control volume method (FE/CVM). The accuracy and the reliability of the HEXCV program were confirmed, compared with the analytical solutions. Numerical examples show that the HEXCV program can provide an effective reference for the process design.
