Abstract:Aluminum–lithium (Al–Li) alloys are very attractive for potential aerospace applications due to their lower density, higher specific strength and rigidity, better corrosion and fatigue crack growth resistance properties, compared to conventional aluminum alloys. Laser beam welding (LBW), being an advanced joining method, has already been approved for applications involving aluminum alloys. However, there are still a number of problems and issues to be answered and solved in LBW of Al–Li alloys. In this review, the properties of Al–Li alloys and the characteristics of LBW are introduced, the formation and prevention of the main weld defects such as porosity and hot cracking are discussed, and then the weld microstructure and the joint mechanical properties are described in highlight. At the end, an outlook on future trends is presented.

Abstract:With the wide application of Al alloys in automotive, aerospace and other industries, laser welding has become a critical joining technique for aluminum alloys. In this review, the research and progress in laser welding of wrought Al alloys have been critically discussed from different perspectives. The primary objective of this review is to understand the influence of welding processes on joint quality and to build up the science base of laser welding for the reliable production of Al alloy joints. Two main types of industrial lasers, carbon dioxide (CO2) and neodymium-doped yttrium aluminum garnet (Nd:YAG), are currently applied but special attention is paid to Nd:YAG laser welding of 5000 and 6000 series alloys in the keyhole (deep penetration) mode. In this part of the review, the main laser welding processing parameters including the laser-, process-, and material-related variables and their effects on weld quality are examined. In part II of this article in this journal, the metallurgical microstructures and main defects encountered in laser welding of Al alloys such as porosity, cracking, oxide inclusions, and loss of alloying elements are discussed from the point of view of mechanism of their formation, main influencing factors, and remedy measures. In part II, the main mechanical properties such as hardness, tensile, and fatigue strength and formability are also discussed.

Abstract:Laser welding could provide thermal concentration and penetration to alloys, making microstructural diversity that determines mechanical properties. During laser welding process of aluminum alloys, one of the most important characteristics is the inhomogeneity of microstructure. The study demonstrated microstructure transformation of 2060 aluminum-lithium (Al Li) alloy in laser welding technique using TiC nanoparticle-reinforced filling wire to tailor mechanical properties. Furthermore, the study unveils the microstructural configuration achieved during laser welding of the 2060 Al Li alloy, along with its fine-scale mechanical behavior. The results show that the microstructure of weld seam (WS) with TiC nanoparticle-reinforced ER2319 filling wire was dominated by fine equiaxed crystal, which indicated that the addition of nanoparticles promoted the transformation from columnar crystal to equiaxed crystal. Compared with conventional ER2319 filler wire, the grain size with adding TiC nanoparticles reduced by 47 %, and the strong texture feature of Al-matrix on (001) base plane tended to disappear. Furthermore, the tensile strength and elongation of WS were increased by 8.6 % and 195.5 %, respectively. The direction of crack propagation is deflected under filler ER2319CT wire, gradually tends to be perpendicular to the load direction. This is attributed to the fact that the dispersed TiC particles in WS hinder the movement and migration of dislocations resulting in an increase of strength.

Abstract:Abstract Al-Li alloy 2198 exhibits good combination of toughness and strength but its application is strongly limited by the poor weldability due to the formation of porosities during fusion-welding. This is the first study proposing and verifying a new approach to produce defect-free laser welds of poorly fusion-weldable Al-Li alloy 2198 with applied external pressure, i.e ., feasibility of laser pressure welding to Al-Li alloy 2198 was examined. The microstructures associated with tensile shear behavior of laser pressure welded Al-Li alloy 2198 obtained at various welding parameters were analyzed. The results showed that formation of the welding defect in the weld could be successfully suppressed by applying laser pressure welding, even without shielding gas. Three microstructural zones, including the chill zone, the columnar zone and the equiaxed zone were observed in the fusion zone. Size of fusion zone and area fraction of porosities generally increased with increasing roller pressure and welding heat-input, and they dominantly affected the tensile shear behavior, including the peak load and the failure mode, of the weld.

Research on Interface Characteristic of Laser Welding Joints of Steel/Aluminum Dissimilar Materials

Abstract:： With increasingly serious environmental pollution, automotive lightweight has become an indispensable problem to be solved, and using welding structure of dissimilar metal for steel/aluminum is an effective means to solve the problem of lightweight. Due to rapid speed, high energy density and small deformation, laser welding is regarded as one of prospective methods to join steel to aluminum successfully. It is shown that when welding speed and laser power are 20 mm/s and 0.82-0.83 kW with steel above Al alloy, the formation quality of the lap joint between steel and aluminum joint without interlayer is well. The continuous and island Fe-Al intermetallic compounds forming at the interface of the welded joint are Fe 3 Al, FeAl, FeAl 2 , Fe 2 Al 5 , FeAl 3 , and some of FeAl 3 show needle-like morphology. When Fe-B-Si is used as interlayer, the interface is more flat, the thickness of Fe-Al intermetallic compounds becomes thinner and the number of island zone and needle-like FeAl 3 decreases. The tensile-shear testing shows that the addition of Fe-B-Si can improve joints’ mechanical property.

Abstract:Abstract Laser welding of dissimilar aluminum alloys has gained interest over recent years, especially for the production of lightweight components. Pore and crack formation is one of the most critical factors to be taken into consideration for such applications, in particular when one or more parts are produced by die casting or additive manufacturing (AM). Current laser systems offer several methods for defect reduction and process control, while optimized process strategies must be correlated to key factors influencing welding outcomes. In light of these aspects, the current paper investigates the welding of AA6082 sheets with AlSi10Mg parts produced by AM in a lap-joint configuration typical of battery housings in the e-mobility industry. Both laser welding with and without filler wire are investigated, along with the potential advantages of using a wobbling scanning strategy, in order to understand the impact of process strategies on weld bead quality. The importance of process parameter optimization is highlighted for all of the employed strategies, with special emphasis on defects, weld bead chemical composition, joint morphology, and dilution between the materials involved. The findings demonstrate that by introducing filler wire and employing active wobbling, highly reflective alloys can be welded correctly (porosity below 1%, equivalent ultimate strength up to 204 MPa) with good tolerance to variations in process parameters, while filler wire can be excluded in high-productivity welding where linear scanning is employed and detailed optimization of process parameters is performed (porosity below 2%, equivalent ultimate strength up to 190 MPa).

Abstract:Laser beam welding of aluminum alloy is challenged by poor mechanical properties of weld joint. Here we employ a quasi-continuous-wave laser beam welding to join 7075-T6 aluminum alloy sheets. High cooling rate, unconstrained multi-directional solidification and high overlapping factor of the quasi-continuous-wave laser beam welding produce a dense fusion zone with homogeneous, refined, and equiaxed grain and dendrite structures. The tailored fusion microstructure is beneficial for improved yield strengthen, enhanced plastic deformation and relieved strain concentration of the weld. A 78.56% strength efficiency and a 26.39% elongation efficiency are achieved. The results demonstrate that the microstructural refinement and homogenization of the fusion zone are effective to improve mechanical properties of weld joint.

Abstract:This paper investigated evolutions of α-Al sub-grains' morphology and crystalline orientation in the fusion zone during laser welding of 2A12 aluminum alloys. Based on this, a new method for assessing the weldability of materials was proposed. In laser deep-penetration welding, in addition to the conventional columnar and equiaxed dendrites, there also exhibited a corrugated structure with several 'fine-coarse-fine' transformations. In such regions, an abnormal α-Al coarsening phenomenon was encountered, with a more dispersed crystalline orientation arrangement and a decreased maximum pole density value. Particularly, structural alterations appeared more frequently in the weld bottom than the top. The above results indicated that the laser-induced keyhole presented a continually fluctuating state. Under such a condition, the solid–liquid transformation exhibited an unstable solidification front, a fluctuant undercooling, and a variational solidification rate. Meanwhile, the welding quality of this material is in a critical state to generate pores. Therefore, the appearance and relevant number of corrugated regions can be considered as a new way for judging the weldability, which will help to narrow the processing window with better welding stability.

Abstract:This paper presents a new approach in laser welding of Al-5052 and heat Al-6061 aluminum alloys, which are challenging materials for a good laser welding quality. The process consists of applying very small size of 0.1 mm to provide a high density of power that aims at imposing a high amount of heat that is required for aluminum alloys; simultaneously the wobbling technique is implemented to reduce the risk of overheating in the welding area. Having relied on the capability of the wobbling technique to distribute the generated heat, welding results contained negligible thermal defects compared to the usual defects such as underfill, undercut, and root reinforcement. The resulted welding zones show a fully penetrated welding quality for both alloys with a smooth weld seam at the top and root surface. Analysis indicates a higher tensile strength of 190 MPa for Al-5052 corresponding to an 18% decrease from the base metal, while this reduction of mechanical strength in the welded zone for Al-6061 was about 27%. Also, the hardness profile of Al-5052 reveals a small reduction in the fusion zone in contrast to Al-6061, for which a high hardness decrease happens in the welded zone. This approach is more profitable for the cost-effectiveness of the process since the laser power is set at a low range as the high-power density is mainly related to the small size of the spot diameter.

Abstract:Molten pool and keyhole stability are vital concerns in laser welding of 2195 AlLi alloy, potentially affecting the weld quality and porosity defect. Fiber-diode laser hybrid welding, which coaxially superimposes dual laser beams with different wavelengths and spot diameters, is superior in improving welding stability and quality. In this paper, the molten pool dynamic characteristics associated with the keyhole during fiber-diode laser hybrid welding were innovatively investigated to explore the impact of different laser energy on welding stability. The inner keyhole was observed by utilizing the "sandwich" structure with 2195 AlLi alloy and refractory glass. The experimental results indicate that during fiber-diode laser hybrid welding, a larger molten pool and plasma plume, deeper keyhole depth, and smoother keyhole rear wall are generated compared to single fiber laser welding. It is shown that the closing of the keyhole entrance and the swelling of the molten pool are effectively inhibited due to the superposition of the diode laser. The average keyhole depth during fiber-diode laser hybrid welding at the P D of 2500 W is substantially increased compared to that during single fiber laser welding. Based on the keyhole and molten pool characteristics, the mechanism of stability enhancement with the assistance of a diode laser is understood. In addition, the fiber-diode hybrid welding method can achieve a weld seam (WS) with high-quality surface morphology and a low porosity ratio of 0.7 %. This work provides the necessary theoretical basis and technical guidance for the fiber-diode laser hybrid welding technology of aluminum alloy.

Abstract:Fe-based nanocrystalline alloys have the characteristics of low power consumption, corrosion resistance and good magnetic stability, while pure Al is characterized by good electrical conductivity, high reflectivity and non-magnetism. To combine the respective performance advantages of the two materials, the welding of Fe-based nanocrystalline alloy foil and Al foil was realized by laser impact spot welding. In addition, the microstructure and mechanical properties of welded joints with different standoff distance were observed and tested. The results show that with the increase in standoff distance, the plastic deformation of the flyer surface will be more serious. When the standoff distance increases gradually (0.1 mm–0.2 mm–0.3 mm), the welding interface will transit from straight interface to wavy interface and finally to wavy interface with local melting zone. The maximum tensile force of the welded sample will increase with the increase in the thickness of the flyer.

Abstract:The application of aluminium-lithium alloys over a wide range of engineering technologies will require development of both effective methods for joining these materials and through understanding of their welding metallurgy. This chapter covers the pertinent literature regarding the weld metal porosity, susceptibility to cracking during welding, eqiaxed zone formation and associated fusion boundary cracking, mechanical properties and corrosion behaviour of welds. Microstructural modification is especially attractive for alloys with pronounced hot cracking susceptibility. Aluminum–lithium alloys are one such class of materials. Since the hot cracking tendency is known to be a function of weld metal composition, several crack resistant filler materials such as AA 2319, AA 4043 and AA 5356 are in common use. While primary approach to the problem is thus to modify weld metal chemistry, a secondary solution is to reduce the coarseness of the solidification structure. Of the various techniques available for modifying the structure, pulsed current, magnetic arc oscillation techniques of gas tungsten arc welding and inoculation using grain refining additions offers the greatest promise for practical applications. Improving weldability of these alloys through modification of fusion zone microstructure are covered in this chapter. Lastly, solid state welding processes such as friction and friction stir welding of Al-Li alloys are briefly discussed.
Effect of activating flux Cr2O3 on microstructure and properties of laser welded 5083 aluminum alloys

Abstract:The keyhole was very unstable in the laser welding of aluminum alloys, which was liable to cause welding defects. To solve this problem, the active laser welding (ALW) and the active laser wire filling welding (ALWFW) of 5083 aluminum alloys were investigated with a low laser power. The effect of the activating flux Cr2O3 and process parameters on the weld morphology, the microstructure, the Mg loss, the phase distribution and tensile properties were analyzed. The results showed that the 5083 aluminum alloys with 2 mm thickness were fully penetrated by ALW at a laser power of 1.5 kW. Although the welding process was free of spatter, the weld sagging and the reduction in Mg concentration were serious. With filler wires, the joint morphology changed from concave to flat. In addition, the Mg concentration was supplemented and the β phase was increased. The Al8Cr5 phase generated in the fusion zone was suggested to be the main reason for the increase of the joint strength. The maximum joint strength reached 275 MPa in ALWFW of 5083 aluminum alloys.

Abstract:MBLS10A-200 magnesium-lithium (Mg-Li) alloy is a novel ultralight material, with the density, tensile strength and elongation rate of 1.5 g/cm3, 160 MPa and 60%, respectively. At present, the material is increasingly widely applied in structures with complex shapes of various fields such as aeronautics, astronautics and electronic engineering. At present, the industrial circle has put forward increasingly urgent demand for the welding technique of MBLS10A-200 alloy and the protection technology for corrosion resistance of the welded joints of the alloy. However, related research is rarely reported. Laser welding of MBLS10A-200 Mg-Li alloy with 5 mm in thickness was studied to further obtain the butt joint, with the elongation rate of about 54% and the same strength as base metal (BM). Moreover, the corrosion resistance of laser welded joint was detected by using electrochemistry method. During the experiment, it can be found that the corrosion resistance of metals in the welded seam zone (WSZ) was far higher than that of the BM. The corrosion current density of metals in WSZ was about 10-5 A/cm2, which declined by two orders of magnitude compared with BMs which were about 10-7 A/cm2 and the charge transfer resistance of welded seam zone increased by 4.8 times compared with BMs.

Abstract:Owing to restrictions on forming dimensions, laser powder bed fusion (LPBF) components will continue to require laser welding in the future. The post-weld thermal cracking of LPBF-Haynes 230 superalloys has become a key issue hindering their assembly in service. In this study, it was found that both the continuous TCP phase and M 5 Si 3 silicides near the crack have a large interface strain with the matrix. Replacing the C and Si atoms with B atoms at the crack reduces the melting point of the carbides and silicides at the grain boundaries (GBs), thereby inducing solidification cracking under the residual tensile stress in the weld waist. The weldability of the alloy is influenced by the grain characteristics of the base metal (BM). Compared to parallel welds, vertical welds are inherited from the BM and exhibit smaller grains. Moreover, by reducing the heat treatment (HT) time and temperature, the grain size and grain misorientation of the BM are reduced and inherited into the weld. The GB area of the weld increases by 37% and the GB energy decreases by 7.3%, increasing the resistance to crack extension. In addition, the decreased HT temperature inhibits the carbide growth at the GBs, thereby reducing the interface strain between the matrix and carbides in the heat-affected zone and correspondingly its cracking sensitivity. This study provides theoretical guidance for improving the laser weldability of LPBF superalloys and will help accelerate the successful application of LPBF superalloy assemblies in engines.

Abstract:In this paper, the laser beam oscillation welding (LBOW) was utilized to weld a 2 mm thick AA2060 aluminum-lithium (Al-Li) alloy plate. The weld pool behaviors under three scanning paths (pure laser, O-shaped, and ∞-shaped) were investigated. It was observed that the O-shaped scanning path resulted in the most stable welding process. In addition, the weld macroscopic formation, microstructure, and mechanical property between different paths were studied. The results showed that pure laser and ∞-shaped patterns produced welding defects such as spatters and collapse during the welding process, while the O-shaped pattern exhibited good macroscopic formation at varying laser powers. The O-shaped pattern promoted the finest grain in the weld center and reduced the heat input during the welding process. The equiaxed grain zone (EQZ) width of the O-shaped pattern is the smallest compared to the other two patterns at high laser power. In addition to this, the O-shaped pattern could effectively reduce the porosity in the weld. When an O-shaped scanning pattern was adopted at the ideal laser power parameter of 3000 W, the microhardness of the weld center increased by approximately 5.6% compared to pure laser mode.

Abstract:Thick dissimilar joints of steel and aluminum are still of high interest for shipbuilding in order to reduce the weight and the center of gravity of the ship. Thereby, a reduction of the CO2 emissions as a result of lower fuel consumption and a higher ship stability are achievable. The steel and aluminum ship parts are joined with the aid of an explosive-welded adapter, whose manufacturing is complex, time-consuming, and expensive. Furthermore, the adapter must be oversized to meet strength requirements. Therefore, the shipbuilding industry demands a better alternative. In this study, laser beam welding processes are developed for joining steel S355 J2 (t = 5 mm) with aluminum alloy AA6082-T651 (t = 10 mm) in a lap configuration using a laser beam source with a maximum output power of PL = 6 kW. Laser beam welding of this dissimilar material combination brings certain challenges, such as the formation of brittle microstructures in the weld metal depending on the aluminum content. To improve the microstructure and the associated mechanical properties of the weld seam, a filler material in the form of iron welding powder is used. The welding powder is provided in a groove in the aluminum bottom sheet. In this way, an iron-rich microstructure results, which leads to an increase in the weld seam quality, as shown in metallographic analysis and tensile tests. For example, the cross tension force can be increased by 100%.

Abstract:In industrial applications of laser welding of aluminum alloys, it is often a challenge to find optimal process parameters to produce welded joints of good quality. This study investigates the effect of changes in welding parameters on the resulting welding defects and tensile properties of laser-welded aluminum alloy joints. A high-power disk laser was used for welding 2.54 mm thick AA6061-T6 sheets with four different sets of process parameters. X-ray computed microtomography and full-field microhardness mapping were first used to characterize the as-welded joints. Surface strain mapping based on digital image correlation and a two-mirror optical setup was applied to tensile testing of welded joints up to ductile failure. It was found that the fusion zone of all four laser-welded joints has similar microhardness levels and spatial distributions. Small pores were detected in all four weld joints, except one had a few large pores. Both microstructural heterogeneities and surface geometric irregularities were found to induce highly non-uniform local tensile deformation in laser-welded joints. One set of laser welding parameters was identified to produce the aluminum welds with the best tensile properties even though its weld joint may contain a few relatively large pores.

Abstract:The paper analyzes the properties and structure of welded joints obtained on a laser machine for butt welding of thin sheets for an alloy of the Al-Li system. To assess the compliance of welded joints obtained using laser technology with the requirements of technical conditions, mechanical tests of alloy 1420 with a welded seam were carried out. Despite the undoubted advantages of using laser welding when installing structures made of aluminum-lithium alloys, the resulting welded joints do not meet the requirements of technical conditions, namely, the imperfect structure of the welded joint significantly reduces their ductility. Ultrasonic impact treatment method made it possible to increase the ductility of welded joint by an average of 20%.
