Abstract:A new process for the utilization of titanium resources by the rotary hearth furnace (RHF) coal-based direct reduction technology has been proposed in this paper. The process continuously feeds composite pellets in constitution of titaniferous material containing iron oxide, coal and additives into RHF. Iron oxides are efficiently reduced to purified iron, while slag components are separated from the purified iron as beneficiated titanium oxides. Two routes are put forward according to different titaniferous material. One is feed as the mixture of vanadium titano-magnetite concentrate and ilmenite. After reduction and natural separation, pebble iron and slag containing about 50% titanium oxides can be yielded out. The other is wholly feed as ilmenite, then by crushing and magnetic separation after reduction, iron shots and slag, of which the enrichment ratio of titanium oxides could reach by 70%～76%, can be gotten. Fundamental study is carried out for the two routes, and rational processing parameters are determined.

Abstract:The conventional iron and steel industry (ISI), driven by coal utilization as its predominant feedstock, constitutes a substantial source of greenhouse gas emissions. Hydrogen metallurgy presents the opportunity to mitigate carbon emissions in ISI from the origin. Among hydrogen metallurgical approaches, the hydrogen-based direct reduction iron (H-DRI) process stands out for its substantial carbon reduction capabilities and established technological maturity. The present paper provides a comprehensive review of the development and application surrounding the H-DRI process. Firstly, the main chemical reactions of H-DRI and the relevant important parameters are introduced. Subsequently, an overview is provided of several prominent H-DRI processes, including HYL, Midrex, Midrex-H2®, HYL-III, HYL-ZR, BL, and Finmet, elucidating their characteristics through comparative analysis. Moreover, some research results of H-DRI process optimization are summarized. Leveraging insights garnered from globally representative projects exemplifying the industrial deployment of H-DRI technology in recent years, the trajectory of and prospective trends for industrial development in the field of H-DRI processes are explored. Further, prevailing challenges and impediments encountered in the adoption of H-DRI processes are identified, culminating in strategic recommendations tailored towards fostering future advancements. In the long term, the H-DRI process is expected to become a key path to achieve ISI cleaner production.

Abstract:Comprehensive control of greenhouse gas emissions and response to climate change are concerns of countries around the world to protect living homes. The steel industry is responsible for over 10% of global CO2 emissions, with approximately 80% of these emissions coming from the ironmaking process. Great efforts have been made in both blast furnace (BF) and non-blast furnace ironmaking processes to reduce emissions. Fluidized bed technology has become a crucial method used to process iron ore powder in non-blast furnace ironmaking, such as smelting reduction and direct reduction. This paper introduces the working principle and several typical working states of fluidized bed (FB) technology to clarify the key to fluidized bed process operation. And different kinds of fluidized bed ironmaking processes in recent decades are compared, including FIOR, DIOS, Circored, Circofer, FINMET, HIsmelt, FINEX, etc. Finally, the possible problems and solutions in the future development of fluidized bed ironmaking are analyzed. Hope that this work can contribute to the advancement of basic theory and technology research in fluidized bed reduction, and provide support for hydrogen metallurgy in the steel industry.Graphical Abstract

An Analysis of Long-Process Ironmaking in a Reduction Smelting Furnace with Hydrogen-Enriched Conditions

Abstract:The blast furnace and basic oxygen furnace (BF-BOF) is still the main process used for the production of iron and steel in China. With the approach of the "dual carbon" target, the iron and steel industry needs to transform and upgrade to "green" and "low-carbon" practices. At present, the low-carbon hydrogen metallurgy technology route based on hydrogen instead of carbon is mainly adopted at home and abroad, and the domestic route is mainly based on oxygen-rich BFs and hydrogen-based shaft furnaces (SFs). It promotes the transformation of the traditional BF to hydrogen-rich, oxygen-rich, and carbon-recycled (Hy-O-CR) technology. A new ironmaking system and method for a reduction smelting furnace (RSF) with Hy-O-CR is presented in this paper. The ironmaking system includes nine sets of equipment, such as an RSF, gas dust collector, dryer, CO2 separator, electrolytic water device, blower, heat exchanger, storage tank of reduction gas, and chimney. From top to bottom, the RSF includes an indirect reduction zone, a soft melting dripping zone, and a coke combustion zone. The ironmaking methods include coke and ore mixed charging, injection of the mixed reduction gas composed of electrolytic green hydrogen and circulating gas from the furnace gas into the indirect reduction zone, injection of oxygen into the coke combustion zone, CO2 recovery of the furnace top gas, and slag and iron treatment. By redesigning the size of the furnace type and optimizing the parameters, the metallization rate of the indirect reduction zone can be as high as 85–95%, and the carbon consumption per ton of hot metal can be greatly reduced. By using oxygen to recycle the reduction gas produced by its reactor, the process achieves the goal of reducing CO2 emissions by more than 50%, thus realizing green and low-carbon metallurgy.

Abstract:Blast furnace (BF) ironmaking is the most important process that produces hot metal (HM) from iron-bearing materials continuously, rapidly, and efficiently. To date, the process is considered to have reached its limit in view of the achieved high process efficiency. In addition, the required high-quality materials are expensive and gradually getting depleted. Hot gas injection (HGI) into the shaft of the BF is an emerging technology recognized potential to solve the aforementioned problems. However, so far, limited information and studies are available, most of which are preliminary studies with regard to the feasibility and aerodynamics of the technology. This hindered the understanding and thus the effective use of this technology. This work presents a numerical study of the multiphase flow, heat, and mass transfer in a BF by a CFD-based process model. The effects of injection composition in terms of CO and CO2 contents in HGI are studied first. The calculated results reveal that HGI of 100% CO delivers the best BF performance. Then, the effects of key variables in relation to HGI of 100% CO, including position, rate, and temperature, are systematically studied. The in-furnace states and overall performance parameters have been analysed in detail. The results show that, through appropriate control of the injection variables, it is possible to achieve improved BF performance including low fuel rate and high productivity, which are considerably affected by the HGI parameters. The BF process model is also demonstrated to be a cost-effective tool in optimizing the key variables of HGI in BF for obtaining optimum process efficiency.

Abstract:Hydrogen metallurgy is a technology that applies hydrogen instead of carbon as a reduction agent to reduce CO2 emission, and the use of hydrogen is beneficial to promoting the sustainable development of the steel industry. Hydrogen metallurgy has numerous applications, such as H2 reduction ironmaking in Japan, ULCORED and hydrogen-based steelmaking in Europe; hydrogen flash ironmaking technology in the US; HYBRIT in the Nordics; Midrex H2™ by Midrex Technologies, Inc. (United States); H2FUTURE by Voestalpine (Austria); and SAL-COS by Salzgitter AG (Germany). Hydrogen-rich blast furnaces (BFs) with COG injection are common in China. Running BFs have been industrially tested by AnSteel, XuSteel, and BenSteel. In a currently under construction pilot plant of a coal gasification-gas-based shaft furnace with an annual output of 10000 t direct reduction iron (DRI), a reducing gas composed of 57vol% H2 and 38vol% CO is prepared via the Ende method. The life cycle of the coal gasification—gas-based shaft furnace—electric furnace short process (30wt% DRI + 70wt% scrap) is assessed with 1 t of molten steel as a functional unit. This plant has a total energy consumption per ton of steel of 263.67 kg standard coal and a CO2 emission per ton of steel of 829.89 kg, which are superior to those of a traditional BF converter process. Considering domestic materials and fuels, hydrogen production and storage, and hydrogen reduction characteristics, we believe that a hydrogen-rich shaft furnace will be suitable in China. Hydrogen production and storage with an economic and large-scale industrialization will promote the further development of a full hydrogen shaft furnace.

Abstract:Blast furnace (BF) ironmaking is dominant for reducing pollution emission and energy consumption in iron and steel industry. Under the increasingly strict environmental pressure, some innovative technologies of BF ironmaking for environmental protection have been developed and applied in actual operating facilities. The current state of BF ironmaking in Europe, America, Japan, and China were briefly overviewed. Moreover, some innovative BF ironmaking technologies aiming at environmental harmony and operation intellectualization in the world, such as waste gas recycling sintering, BF operation with coke oven gas injection, ferro-coke, lime coating coke, BF visualization and intellectualization, were roundly summarized. Finally, some discussion on the technologies was carried out and the development trends of BF ironmaking were pointed out. The review could provide references and supports for the progress of environment-friendly technologies of BF ironmaking, thereby promoting their practical applications and achieving sustainable development of BF ironmaking, especially for Chinese ironmaking industry.

Abstract:The recent progress and development of ironmaking in China as of 2019 was introduced. China has achieved a remarkable progress in eliminating outdated production capacity of steel industry, accomplishing the upper limit target ahead of schedule to reduce production capacity by 150 million tons during the thirteenth Five-Year plan. The blast furnaces are gradually forming a four-element burden structure of "sinter+pellet+lump+scrap", adapting to the increase of scrap supply in society. Large-scale blast furnaces has been the development trend, 25 blast furnaces with inner volume exceeding 4000 m3 are in operation by now. In order to cope with the environmental protection policy and benefit from the sufficient supply of steel, the direct reduction process has gained a booming development opportunity in China. Although the smelting reduction has formed a certain scale in China, it still cannot compete with blast furnace ironmaking process in terms of energy utilization efficiency.

Abstract:More than 50 million tons per year of zinc-bearing dust with large amounts of zinc and iron resources is produced by iron and steel smelting in China, which is classified as hazardous solid waste. The zinc-bearing dust is an important secondary resource, in which the zinc and iron can be recycled as raw materials for the iron and zinc industries after separating them. Rotary kiln reduction is one of the main methods for separating zinc and iron from zinc-bearing dust. In this study, the 5 mm composite pellets containing zinc-bearing dust is prepared by forced disturbed pelleting as reduction charge. The rotary kiln system with controllable temperature field and atmosphere field by multi-point quantitative air suppling is used as the main equipment of reduction. This technology can realize the treatment of raw materials with high iron and zinc content in rotary kiln, but also can effectively improve the production efficiency and the quality of zinc oxide powder, reduce the kiln-ringing. Compared with the conventional rotary kiln method, the processing capacity of zinc-bearing dust increase by 30%. The zinc removal ratio reaches 95% and the ZnO content of zinc oxide powder is 53.93 wt.%. The TFe content and ZnO content of reduction product are 60.56 wt.% and 0.25%, respectively. The annual operation ratio of zinc-iron separation by rotary kiln with zinc-bearing dust is 92%. The metallization rate of reduction product is controllable. The reduction product with metallization rate of 65.97% can be used as a sintering raw material, and the comprehensive energy consumption is 187kgce/t. The reduction product with metallization rate of 88% can 1 be used as a converter steelmaking raw material, and the comprehensive energy consumption is 253.1kgce/t.

Abstract:Although the blast furnace process is the dominant ironmaking route to supply the feedstocks for steelmaking, a number of alternative ironmaking technologies such as the Direct Reduced Iron (DRI) process have grown rapidly in recent decades. This development is largely in response to the increasingly stringent emission control policies, rising costs of energy and the increasing costs and environmental effects of coke usage. In the DRI processes, iron oxides are reduced to iron at a temperature below its melting point, unlike in the blast furnace where a molten metal is produced. More than 79% of direct reduced iron has been produced by Midrex and Energiron, both of which use gas‐based shaft furnaces. A proper understanding of these processes is required to improve the performance and operation of the plants based on them. Therefore, this paper is aimed to provide a comprehensive review of research that has been carried out over the last several decades to examine the effects of the important phenomena on the performance of the gas‐based shaft furnaces. The review is divided into experimental and mathematical investigations. The main features, limitations, and shortcomings of each study are discussed. Finally, the review concludes with current knowledge gaps and suggestions for further research in this thriving sector of the steel industry. This article is protected by copyright. Abstract:In the context of carbon reduction and emission reduction, the new process of electric arc furnace (EAF) steelmaking based on direct hydrogen reduction is an important potential method for the green and sustainable development of the steel industry. Within an electric furnace for the hydrogen-based direct reduction of iron, after hydrogen-based directly reduced iron (HDRI) is produced through a shaft furnace, HDRI is melted or smelted in an EAF to form final products such as high-purity iron or high-end special steel. As smelting proceeds in the electric furnace, it is easy for pieces of HDRI to bond to each other and become larger pieces; they may even form an "iceberg", and this phenomenon may then worsen the smelting working conditions. Therefore, the melting of HDRI is the key to affecting the smelting cycle and energy consumption of EAFs. In this study, based on the basic characteristics of HDRI, we established an HDRI melting model using COMSOL Multiphysics 6.0 and studied the HDRI melting process, utilizing pellets with a radius of 8 mm. The results of our simulation show that the HDRI melting process can be divided into three different stages: generating a solidified steel layer, melting the solidified steel layer, and melting HDRI bodies. Moreover, multiple HDRI processes are prone to bonding in the melting process. Increasing the spacing between pieces of HDRI and increasing the preheating temperature used on the HDRI can effectively reduce the aforementioned bonding phenomenon. When the melting pool temperature is 1873 K, increasing the spacing of HDRI to 10 mm and increasing the initial HDRI temperature to 973 K was shown to effectively reduce or eliminate the bonding phenomenon among pieces of HDRI. In addition, with the increase in the melting pool temperature, the time required for melting within the three stages of the HDRI melting process shortened, and the melting speed was accelerated. With the increase in the temperature used to preheat the HDRI, the duration of the solidified steel layer's existence was also shortened, but this had no significant impact on the time required for the complete melting of HDRI. This study provides a theoretical basis for the optimization of the HDRI process within EAFs.

Abstract:This study analyzed the current state of technical development of the BF-based process, to determine ways to reduce carbon consumption. The technical features of the hydrogen reduction ironmaking process were also examined as a decarbonized ironmaking method, and related issues that should be considered when converting to hydrogen reduction are discussed. The coal rate consumed by the reduction reaction in the coal-based BF process should be less than 50%. The heat requirement for indirect reduction in hydrogen reduction is higher than that of CO reduction, since hydrogen reduction is endothermic. The BFbased integrated steel mill is an energy independent process, since coal is used for the reduction of iron ore and melting, and the by-product gases evolved from the BF process are utilized for reheating the furnace, the power plant, and steam production. For hydrogen reduction, only green hydrogen should be used for the reduction of iron ore, and the power required to melt the iron and for the downstream rolling process will have to be provided from the external grid. Therefore, to convert to hydrogen reduction, green power should be supplied from an external infrastructure system of the steel industry. It will be necessary to discuss an optimized pathway for the step-by-step replacement of current coal-based facilities, and to reach agreement on the socio-economic industrial transition to hydrogen reduction steel. Role of Exergy‐Based Process Evolution for Sustainable Steel Making: Rotary Hearth Furnace with Electric Arc Furnace Smelting

Abstract:The article demonstrates that modification in process flow in rotary hearth furnace and electric arc furnace combination (RHF‐EAF) improves both its exergy efficiency and CO2 emission, satisfying sustainability criteria of resource utilization and environmental impact. Also, with process flow redesign, the RHF‐EAF process emerges comparable or superior to blast furnace‐basic oxygen furnace (BOF) and consistently superior to the COREX‐BOF system. In conjunction with an electric arc furnace (EAF) process, a rotary hearth furnace (RHF) has emerged as a supplementary ironmaking unit to produce extra iron from iron‐bearing solid wastes from an integrated steel plant. Additionally, such units offer fuel‐switching options to low‐carbon input fuels. Exergy analysis is carried out for two variants of RHF, producing iron nuggets (ironmaking technology mark 3 process) or direct reduced iron (DRI; FASTMET process), involving cold/hot charging of DRI and scrap use in EAF. Process sustainability as characterized by higher exergy efficiency and lower CO2 emission has been analyzed for two variants of RHF‐EAF steelmaking systems, blast furnace‐basic oxygen furnace (BOF), scrap‐EAF, and COREX‐BOF process. Model‐based information for these parameters for RHF‐EAF process has been compared with other major steelmaking routes based on literature information. The RHF‐EAF process variants with some modification in process flow display better sustainability with relatively higher exergy efficiencies and low CO2 emissions as compared to other steelmaking processes and reasonably meet sustainable steelmaking process evolution criterion.

Abstract:The utilization of ultrafast air-cooling has been proposed to reduce energy consumption in hydrogen-based mineral phase transformation (HMPT) technology for more sustainable iron recovery. Optimal conditions, including a grinding fineness of −74 μm accounting for 90 wt%, a reducing gas concentration of 20 vol%, a roasting temperature of 540 °C, and an air-cooling temperature of 300 °C, yielded an iron concentrate with a TFe grade of 59.29 wt% and a recovery of 89.40 wt%. The beneficiation indexes obtained by ultrafast air-cooling were comparable to those of the N 2 -cooling method. The reaction mechanisms were comprehensively studied to optimize the process, which revealed controlled oxidation of artificial magnetite to maghemite and hematite under ultrafast air-cooling conditions. The heat released during oxidation was recycled, leading to reduced energy consumption. Furthermore, ultrafast air-cooling increased particle porosity and cracks, thereby reducing subsequent grinding energy requirements. This research advances carbon reduction efforts in the steel industry, facilitating the transition to carbon neutrality.

Abstract:Hydrogen-based direct reducing iron production (H-DRI) possesses great potential for energy saving and emission reduction of greenhouse gas in metallurgical industries. Although the relevant research has been studied since long, the thermodynamics and process of reduction by pure H 2 in a broad temperature range are not well understood. Hence, we conducted a thermodynamic analysis of different iron ores (hematite and magnetite) reduced by H 2 at 300–1700 K to study the phase-composition variation with temperature. Subsequently, we explored the reduction process of iron ores by pure H 2 at 1173 K and 1673 K, respectively, to further investigate the influence of ore species and temperature on the microstructure evolution of ultimate metallic iron. The results reveal that excessive H 2 favors the transition from FeO to Fe in the last reduction step, and the magnetite achieves a higher reduction extent than hematite. Temperature above 837 K is beneficial for avoiding the occurrence of the disproportionation reaction and promoting the FeO → Fe transition to improve the reduction extent. Meanwhile, the higher volume mismatch and the associated stresses between hetero-phases at 1673 K contributed to the formation of large-size pores or cracks. The higher content of dense Fe layers formed in magnetite at relatively lower temperature served as barriers against the diffusion of O, leading to the retention of abundant closed pores in the iron matrix. The oxide impurities cannot be reduced by H 2 at 1673 K instead translated into oxide inclusions due to their low oxide-formation free energies, of which the coagulation was facilitated by increasing temperature as the higher velocity of migration and movement. With this study, we aim to provide theoretical direction for the practical application development of H-DRI.

Abstract:In this study, high-purity iron with purity of 99.987 wt.% was prepared employing a process of direct reduction–melting separation–slag refining. The iron ore after pelletizing and roasting was reduced by hydrogen to obtain direct reduced iron (DRI). Carbon and sulfur were removed in this step and other impurities such as silicon, manganese, titanium and aluminum were excluded from metallic iron. Dephosphorization was implemented simultaneously during the melting separation step by making use of the ferrous oxide (FeO) contained in DRI. The problem of deoxidization for pure iron was solved, and the oxygen content of pure iron was reduced to 10 ppm by refining with a high basicity slag. Compared with electrolytic iron, the pure iron prepared by this method has tremendous advantages in cost and scale and has more outstanding quality than technically pure iron, making it possible to produce high-purity iron in a short-flow, large-scale, low-cost and environmentally friendly way.

Abstract:In this study, a novel method for producing direct reduced iron (DRI) powders based on microwave-assisted self-reduction of core–shell composite pellets composed of blast furnace (BF) dust and hazardous electric arc furnace (EAF) dust followed by magnetic separation was reported. The proper core–shell structure of the composite pellets was designed according to the rule of impedance matching and properties of BF dust and EAF dust by adjusting the thickness of shell (i.e., thickness of impedance matching layer) via controlling the C/O molar ratio of the raw materials from 0.55 to 0.70. The results showed that the EAF dust with high content of CaO was beneficial to the mechanical strength of green, dried, and metallized pellets (collected after reduction), while the BF dust with high content of carbon enabled sufficient microwave-assisted reduction of the pellets, facilitating subsequent magnetic separation and also the removal of zinc from EAF dust. By reduction of the core–shell BF dust-EAF dust composite pellets with the C/O molar ratio of 0.65 at 1050 °C for 15 min, the resulting metallized pellets showed superior reduction and magnetic separation indexes with higher removal percentages of zinc and lead, in comparison with conventional metallized pellets. The DRI powders obtained after magnetic separation had total iron content of 91.2 wt%, iron metallization degree of 95.8%, yield of 68.1%, and iron recovery of 88.0%. This study provided a good example for efficient and environmentally friendly comprehensive utilization of typical and hazardous wastes in the iron and steel industry.

Abstract:Two strategies to use a rotary hearth furnace (RHF) are discussed from the perspectives of techno-economics and CO2 reduction. One is to use the RHF to produce low-reduced iron (LRI), which is then used in a blast furnace (BF); the other is to use the RHF to produce direct reduced iron (DRI) and use it in an electric arc furnace (EAF). Using a phenomenological model of the furnaces, we compared the mass and energy balances of the two strategies and estimated the unit production cost of the products. The main result is that integration of the RHF with the BF (193 US$ t−1 manufacturing cost; 0.75 tCO2-eq t−1 carbon emission) was more beneficial than with the EAF (656 US$ t−1; 2.62 tCO2-eq t−1). The key difference was the productivity because the two utilization routes require different operating times to reach a specified metallization degree. To optimize the operation of the RHF process, dual objectives of minimizing cost and minimizing CO2 emission were simulated. The Pareto front showed that the emission was reduced by 30% by increasing the cost by 35%.
