Abstract:For batchwise radical chain solution polymerization, the minimum end time problem is studied by considering the initiator concentration (or feed rate) and temperature as two control variables. The kinetic model used is based on a general mechanism and involving the gel effect. It is found that the optimal initiator addition policy is to make the rate of initiation constant and rate of conversion nearly constant throughout the entire process. This results in a small variation of X n and X w with time and therefore in a nearly constant polydispersity (about 1.6 for styrene/toulene system) in the absence of chain transfer agent. For isothermal case, the initiator concentration should remain constant; analytical expression for temperature and initiator concentration are obtained. For nonisothermal case with high conversion, the temperature increases to a maximum and then drops, while the initiator concentration progresses oppositely. Further calculation shows that the optimal initiator addition processes are more efficient than the optimal processes with one-charge of initiator. Abstract:For batchwise radical chain solution multicomponent copolymerization, the minimum end time problem for the predetermined monomer conversion and number average molecular weight has been studied by considering the initiator concentration (or feed rate) and temperature as the two control variables. Applying the maximum principle and “unit segment treatment” (by which the co‐polymerization can be treated as homo‐polymerization in the kinetic analysis), it is found that for initiator addition processes the optimal initiator addition policy is to make the rate of initiation constant for the optimal temperature variation case, and the initiator concentration constant for the isothermal case as in homo‐polymerization. For single charge of initiator processes, the optimal initial initiator concentration is such that it should be maintained at the lowest possible value (by which the polymerization is strongly dead‐end) for the optimal temperature variation case without chain transfer steps, and at some optimal value (by which the polymerization is near dead‐end) for the best isothermal case.

Abstract:For styrene polymerization, a two-stage process is considered. The first stage, initiated by initiator, is operated along the best isothermal policy for a predetermined number average molecular weight and monomer conversion at end of the stage as described in the previous paper. The second stage is operated at higher temperature level at which thermal initiation polymerization is significant. A mathematical model is proposed for describing the changes of conversion and number average molecular weight with time in the second stage based on the experimental data obtained. All parameters involved in the model are calculable using the kinetic constants of the initiator initiation system and the thermal initiation system. Experimental verification on the optimal temperature policies for the second stage shows promising. Further calculations indicate that the optimal two-stage process can be significantly better than the optimal process of initiator initiation or thermal initiation polymerization.

Abstract:The tactics of targeting copolymer composition (CC) and molecular weight (MW) via semibatch controlled radical polymerization (CRP) have been extensively studied. However, little effort is made to target copolymer sequence length (CSL) and its triad sequence, which are among the key microstructures determining material properties of the copolymers. This work presents a method to design and synthesize targeted CSL and copolymer triads in a reversible addition-fragmentation chain transfer radical mini-emulsion copolymerization system (RAFT) through a semibatch chain and sequence model coupled with Alfrey Mayo model. The kinetic model was first derived and correlated with experimental results of the batch St/BA copolymerizations. The semibatch RAFT model was then employed to calculate the feed-rate to target CSL and their triads. St/BA copolymers with different uniform CSLs and their triads are synthesized through the programmed semibatch RAFT mini-emulsion copolymerization processes.

Abstract:A new model was developed to describe the diffusion limitation on free radical polyme-rization. In this model the termination rate coefficient ( k t ) and propagation rate coefficient ( k p ) were expressed as a function of bulk viscosity (η). This model was used to simulate the batch thermal polymerization of styrene (St) and the continuous thermal bulk copolymerization of St (monomer 1) and maleic anhydride (MAH, monomer 2) in a CSTR with on-line monitor of the rheological behavior. The simulated results on polymerization conversion, copolymer composition, molecular weight and its distributions were compared with the experimental data, and the results calculated by two previous gel-effect models i.e. Martin-Hamielec and Tulig-Tirrell models. It was found that the present model produces better prediction than that of the Tulig-Tirrell model and has the same accuracy as that of the Martin-Hamielec model, but is much simpler.

Abstract:By taking advantage of recent theoretical developments in emulsion polymerization and radical polymerization kinetics at high conversion, a model is developed for simulating seeded semibatch emulsion polymerization. The model is used to calculate the time evolution of the polymerization rate, the monomer conversion, the instantaneous degree of polymerization, the monomer concentration in particles, the average radical number per particle, and the propagation rate coefficient and termination rate coefficient over the whole course of the polymerization. Experimental observations by previous workers, including the existence of steady-state phenomenon and the broad distributions of molecular weight, are reproduced in the results of the simulation. The gel effect on emulsion polymerization and the open-loop stability of the semibatch process are discussed.

Abstract:Copolymer composition distribution (CCD) is an important parameter of chain microstructure that has significant impact on the material properties of polymer products. Controlled/living radical polymerization (CLRP) has provided a great opportunity in producing polymers with predesigned CCDs through a model-based monomer feeding policy (MMFP) in homogeneous systems. In this work, the MMFP has been expanded to heterogeneous systems. Reversible addition fragmentation transfer (RAFT) mini-emulsion polymerizations of styrene (St) and butyl acrylate (BA) were carried out with 3-benzyltrithiocarbonyl propionic acid (BCPA) used as a RAFT agent. A kinetic model was developed and correlated to the batch St/BA RAFT mini-emulsion experimental data for parameter estimation. The MMFP was then developed by combining the kinetic model with a semibatch reactor model and applied to the semibatch St/BA RAFT mini-emulsion copolymerization for the synthesis of targeted CCDs. The model agreed well with the polymerization kinetics. A series of St/BA copolymers with predesigned CCDs were successfully synthesized.

Abstract:For batchwise thermally‐initiated bulk polymerization of styrene, the maximum principle is applied to search for an optimal temperature policy, by which the reaction time is minimal, for the system having predetermined average molecular weight and monomer conversion at end time and upper temperature limit. A set of simple equations for calculating the optimal temperature policy is obtained. Some numerical calculations are also presented.

Abstract:Although controlled/living radical copolymerization has been extensively studied, the control of copolymer composition distribution receives little attention. In this paper, taking RAFT copolymerization as an example, we develop a mathematical model and simulate copolymerization systems with various reactivity ratios. It is demonstrated that through semi-batch operations with programmed profiles of slow monomer feeding rate, precise control over copolymer composition distribution (uniform and designed gradient distributions) along polymer chain can be achieved. It is also found that the semi-batch operations have lower rates of polymerization than their batch counterparts. The reason for this difference is analyzed, and the magnitude depends on the reactivity ratios and targeted copolymer composition. The improvement of the semi-batch rate by distributing a part of the initiator amount to the monomer feeding tank is found to be minor.

Abstract:Controlled/living radical copolymerization (CLRcoP) operated in a batch process is subject to composition drifting and thus produces spontaneous gradient copolymer. The composition distribution along the chain length of individual chains is solely determined by the reactivities of comonomers and the as-synthesized product is uncontrolled. Design of the composition vs. chain length profile provides a new route for developing polymer- materials with tailor-made properties. Presented in this article is a theoretical mainframe used for- the control over- composition distribution along the chain length in atom transfer radical copolymerization. The control is based on a semibatch reactor technology with programmed comonomer feeding rates. Illustrated are three copolymerization model systems with representative reactivity ratios. The targeted composition distribution profiles are uniform, linear gradient, parabolic gradient, hyperbolic gradient, and di-block and tri-block distributions. Abstract:In the polymer industry, product quality is usually determined by the molecular weight distribution of polymer products. We propose a comprehensive study of polymer product design through dynamic optimization of average molecular weights and the polydispersity index in batch free radical polymerization. After analyzing and validating the modified Stickler-Panke-Hamielec (SPH) model, this paper extends the model to achieve product design with a specified polymer molecular weight distribution for various optimization goals. Conversion maximization under isothermal conditions was studied first. We concluded that dynamic optimization is useful to obtain desired products. However, some specifications of polymer molecular weight distribution cannot be achieved under isothermal conditions. Therefore, optimization with piecewise constant temperature profiles was also studied to extend the range of product specifications. Considering the practical requirement for productivity in engineering applications, reaction time minimization with specified conversion was studied with various temperature profiles. Besides the strategy of optimizing the temperature profile, dynamic optimization of initiator feed profiles is also presented. The results show that polymer product design with a specified polymer molecular weight distribution can be achieved using dynamic optimization of the temperature and initiator profiles in a batch reaction.

Abstract:The product from free radical and coordination polymerization generally are homopolymer or random copolymer with broad molecular weight distribution.In the past two decades,the breakthroughs in controlled/living radical and coordination polymerization and shuttling polymerization make it possible to use almost all vinyl monomers,particularly those cheap monomers,to produce more complex chain structures like di-,tri-block copolymer and gradient copolymers.With rational design,these copolymers might be high performance and high added value synthetic materials.The mechanisms and the up-to-date progress of these polymerization methods were introduced,and their possible applications were discussed.

Abstract:Polymer chain microstructures, such as copolymer composition distribution (CCD) and topology, play an important role in determining materials properties of the polymer products. The design and control of polymer chain microstructures represents an important task in macromolecular reaction engineering. Semi‐batch copolymerization with the model‐based design of comonomer feeding policies provides a powerful approach enabling precision production of CCD, topology, and their combined structures in controlled radical copolymerization systems. Various novel polymer products with predesigned CCDs and topologies have been successfully prepared by the approach. This article highlights the recent progresses in this area.

Abstract:The Smith-Ewart equation has been modified to describe the kinetics of reversible addition-fragmentation transfer (RAFT) (mini)emulsion polymerization. Two types of radicals (propagating and intermediate) are taken into account. The influence of RAFT reactions on the (mini)emulsion polymerization kinetics is investigated using the modified Smith-Ewart theory. In a simplified zero-one case, the average number of propagating radicals per particle can be described by (n) over bar (-1)(RAFT) = (n) over bar (-1)(blank) + 2K[RAFT](0), where K is the RAFT equilibrium coefficient. It is found that the rate retardation is an intrinsic kinetic property of RAFT (mini)emulsion polymerization. The miniemulsion polymerization of styrene is also carried out with styrene oligomers of 1-phenylethylphenyl dithioacetate (PS-PEPDTA) and 2-cyranoprop-2-yl dithiobenzoate (PS-CPDB) as the RAFT agents. The experimental (n) over bar data are well described by the theory. The K values are estimated to be 314 L/mol for PS-CPDB and 22 L/mol for PS-PEPDTA. The fragmentation rate coefficients appear to be on the order of magnitude of 10(4)-10(5) s(-1).

Abstract:This work reports a kinetic model developed to provide insight into branching mechanisms and control of gelation by semibatch controlled radical copolymerization processes. The semibatch RAFT copolymerization of acrylamide (AM) and N,N'-methylenebis(acrylamide) (BisAM) in the presence of 3-benzyltrithiocarbonyl propionic acid (BCPA) as chain transfer agent (CTA) was carried out for the model validation. The BisAM was fed to the reactor at a constant rate to yield hyperbranched polyacrylamide (b-PAM) without gelation. Different feeding rates and [BisAM](0)/[CTA](0) ratios were theoretically simulated and experimentally investigated to optimize the instantaneous BisAM concentration in the reactor for branching formations. No gel was formed in the semibatch operation up to 99% total monomer conversion, in contrast to gel occurrence at 70% conversion in its corresponding batch operation. The polymer molecular weight and polydispersity as well as branching density increased slowly throughout the semibatch polymerization. Cyclization reactions were significant and helped to suppress the gelation. The model simulations correlated the experimental data very well.

Abstract:With the increase of conversion and viscosity, a batch free radical polymerization (FRP) may encounter complicated phenomena, including the gel, glass, and cage effects. These effects normally lead to a conditional modeling formulation described by a set of differential-algebraic equations (DAEs). Discontinuous gradient exists at model switches triggered by occurrence of the effects, which cause difficulty for dynamic optimization on the batch process. To deal with the discontinuity, interior-point smooth approximations are proposed to describe the model switches at the occurrence of the effects. An adaptive smoothing strategy, which can efficiently balance the efficiency of optimization and the accuracy of the approximated model, is proposed for the dynamic optimization. To show the effectiveness of this smoothing strategy, case studies for optimal operating profiles in a polymerization process of methyl methacrylate are conducted. Good computational performance is achieved with the proposed strategy.

Abstract:Since atom transfer radical polymerization (ATRP) was developed, various strategies have been adopted to design well-controlled ATRP procedures. However, there is no single criterion that could be used for various ATRP reaction conditions (e.g., different monomers, different targeted degrees of polymerization, conversions, etc.). In this work, we introduce a new factor Active Kinetic Chain Length (AKCL) as a parameter that can guide the design of well-controlled ATRPs. Under a certain reaction system with a specific monomer type (kp), monomer concentration ([M]0), and targeted degrees of polymerization, the smaller value of AKCL, i.e., a smaller initial number of monomer units added to a growing chain during a chain active period, can decrease polymer dispersity and also diminish the radical termination. The effects of AKCL were compared with other parameters affecting dispersity and livingness in ATRPs, which clearly demonstrates the design principle of AKCL. The model examples of deactivation-enhanced ATRP (DE-ATRP) have further shown the effectiveness of this criterion.

Abstract:In this paper, the Monte Carlo method for numerically simulating the kinetics and chain-length distribution in radical polymerization is described. Because the Monte Carlo method is not subject to the assumption of steady-state, it is particularly suitable for studying the kinetic behaviour before the steady-state has been reached and for systems in which the steady-state assumption may be violated. Illustrative applications of the algorithm given in this paper not only demonstrate convincingly both the feasibility and usefulness of the algorithm, but also provide some new insight into the illustrative examples. For the case of pseudostationary radical polymerization such as rotating-sector and pulsed-laser initiations, we have found that the pseudostationary radical concentration can be reached after two or three initiation periods. However, the number-average chain-length x(n)BAR reaches the pseudostationary value much slower than the radical concentration. It is oscillatively reaching the pseudostationary value, and the amplitudes of the oscillations are decreasing with time. We have also found that the chain-length distribution of the resulting polymer in the case of pseudostationary radical polymerization with termination by combination has stronger periodic modulation. Hence, it should be easier to locate the points of inflection in practice. Therefore, the rate constant of propagation, k(p), can be determined precisely for systems which are dominated by a combination-type of termination.
