Dimensional Deviations and Distortion Mechanism of Polymer Spur Gear Fabricated by Fused Deposition Modeling

Abstract:Polymer gears have been widely used in various industries, such as toys, watches, daily necessities, automobiles, and aerospace due to their lightweight, low operating noise, and low rust and corrosion resistance. Fused deposition modeling (FDM) technology is considered to be an ideal alternative approach for low-volume customization of polymer gears due to its low equipment cost, wide range of raw materials, low environmental impact, and high raw material utilization. However, FDM gears are prone to shrinkage and distortion during the building process. In the present study, an 18-tooth ABS (acrylonitrile butadiene styrene) spur gear with a module of 3 was 3D printed using FDM technology, and the geometric deviation of the gear was measured using a 3D laser scanner. It was found that shrinkage occurred at keyslot, center hole, and tooth tip, and the largest shrinkage deformation was located at the corner of the keyslot with a shrinkage of 0.497 mm. Expansion occurred at the dedendum flank with a maximum deviation of 0.388 mm. Warpage occurred at the bottom edge near the tooth tip with a maximum warpage of 0.489 mm. The temperature field and stress field of the FDM spur gear during the building process were analyzed by finite element (FE) simulation, and the distortion mechanism of the FDM spur gear was discussed in terms of temperature gradient and stress state.
