Back Propagation neural network modeling for warpage prediction and optimization of plastic products during injection molding

Abstract:Warpage of plastic products is an important evaluation index for Plastic Injection Molding (PIM). A Back Propagation (BP) neural-network model for warpage prediction and optimization of injected plastic parts has been developed based on key process variables including mold temperature, melt temperature, packing pressure, packing time and cooling time during PIM. The approach uses a BP neural network trained by the input and output data obtained from the Finite Element (FE) simulations which are performed on Moldflow software platform. In addition, a kind of automobile glove compartment cap was utilized in this study. Trained by the results of FE simulations conducted by orthogonal experimental design method, the prediction system got a mathematical equation mapping the relationship between the process parameter values and warpage value of the plastic. It has been proved that the prediction system has the ability to predict the warpage of the plastic within an error range of 2%. Process parameters have been optimized with the help of the prediction system. Meanwhile energy consumption and production cycle were also taken into consideration. The optimized warpage value is 1.58 mm, which is shortened by 32.99% comparing to the initial warpage result 2.358 mm. And the cooling time has been decreased from 20 s to 10 s, which will greatly shorten the production cycle. The final product can satisfy with the matching requirements and fit the automobile glove compartment well. Keywords A. Polymers C. Molding F. Defects 1 Introduction Plastic Injection Molding (PIM) is an advanced technique to process plastic products. As one of the most significant evaluation indexes of the quality of plastic articles, warpage of plastic during the injection molding process has attracted more and more attentions. Many researches have been carried out to reveal the relationships between process variables and warpage of the plastics to reduce the warpage of injected plastic products. In 2010, Deng et al. proposed a hybrid optimization method that combines a Mode-Pursuing Sampling (MPS) method with the genetic algorithm for minimizing the warpage of injection molded plastic parts. And the warpage value of a food tray plastic part was minimized by using the proposed method [1] . Farshi et al. demonstrated an optimization method for injection molding process parameters by using sequential simplex algorithm. And they minimized the warpage as well as the shrinkage of a kind of automotive ventiduct grid by the proposed method [2] . Shi et al. proposed an adaptive optimization method to minimize the warpage of the injection molding parts based on neural network [3] . Kurtaran et al. considered mold temperature, melt temperature, packing pressure, packing time and cooling time as the key process parameters during PIM. And they got the optimum process parameters resulting in the minimum warpage value of a bus ceiling lamp base by using artificial neural network and genetic algorithm [4] . Ozcelik and Sonat performed the warpage analysis on the Computer-Aided Engineering (CAE) software Moldflow platform and they found that packing pressure is the most influential parameter on the warpage of Polycarbonate/Acrylonitrile Butadiene Styrene (PC/ABS) material by using Taguchi experimental method [5] . Huang and Tai also indicated that packing pressure has the greatest influence on the warpage of plastic parts, followed by mold temperature, melt temperature, and packing time, while the warpage is only slightly influenced by the gate dimension and the filling time in thin shell injection molding. And the optimum values for those parameters were revealed [6] . Kong and Kim studied the effects of processing conditions, package geometry and materials on the occurrence of the warpage, and they pointed out that a lower molding temperature and a smaller coefficient of thermal expansion can significantly reduce the warpage value of the plastic parts [7] . Erzurumlu and Ozcelik minimized the warpage of the plastic parts by using Taguchi optimization method, the signal-to-noise ( S / N ) ratio and the analysis of variance (ANOVA) [8] . Wang et al. minimized the warpage of the front panel of large Liquid Crystal Display (LCD) TV by the application of Taguchi experimental design [9] . Gao and Wang developed an effective optimization method by using the Kriging model to minimize the warpage value of plastic products during plastic injection molding [10] . All the researches cited beforehand accomplished their purpose of optimizing process parameters during PIM and minished the warpage value of the parts greatly via a series of optimization methods. However, these researches mainly focus on the procedure of optimization, a clear and reliable prediction model that could be used as the surrogate model during process optimization as well as a systematical procedure of the establishment of the Back Propagation (BP) neural network based warpage predictor model are still required. In addition, previous researches just optimized the warpage of the parts, while the energy consumption and the production cycle greatly affecting the economic benefits during PIM were rarely taken into consideration. In this study, mold temperature, melt temperature, packing pressure, packing time and cooling time were considered to be the critical process parameters that can greatly influence the warpage of the plastics during PIM referring to the cited literatures. Finite Element (FE) simulations were carried out under Moldflow software environment. And a mathematical function mapping the relationship between warpage value and process parameters was acquired by using BP artificial neural network and the experimental data obtained from the FE simulations. Warpage of plastic articles can be predicted accurately and quickly by using the warpage predictor. The prediction model was then employed as a calculation platform. Meanwhile, energy consumption and production cycle were also taken into consideration as constraint conditions to determine process parameters during PIM. A better and more suitable combination of the process parameters can be got by changing the input of the prediction system. Although the best solution resulting in the minimum warpage value of the part cannot be revealed via this simple method, a better and more suitable solution can be obtained to satisfy the demands of the manufacture. And a case study confirmed the validity and practicality of the proposed method. 2 BP neural-network model for warpage BP neural network has the powerful ability of non-linear interpolation. It can obtain the mathematical mapping reflecting the internal law of the experimental data [11–14] . Hence, it has been widely used in engineering application for prediction and optimization [15–18] . In 2000, Cook et al. developed a neural-network model to predict the value of a critical strength parameter in a particleboard manufacturing process [19] . Sadeghi predicted the quality of the injected parts by using the neural network [20] . Altan minimized the shrinkage of rectangular-shaped specimens by Taguchi, experimental design and the analysis of variance method. And neural network was employed to predict the shrinkage of the part. They suggested that neural network is an efficient predictive tool for shrinkage [21] . Lotti et al. developed a neural-network model to predict the shrinkage of an injection molded plaque, and they suggested that the artificial neural network has the best performance in the shrinkage prediction, even using limited experimental data, confirming its great capacity to model non-linear systems [22] . Referring to the cited literatures, a three-layer BP neural-network model is designed by using the Matlab neural network toolbox in this paper. And the structure of the BP neural network can be seen in Fig. 1 . Fig. 1 shows the structure of the BP neural network. The network consists of one input layer with five neurons standing for mold temperature, melt temperature, packing pressure, packing time and cooling time, respectively; two hidden layers with 20 neurons each and one output layer having one neuron representing warpage value of plastics. The input of each neuron comes from the output of the neurons contained in the preceding layer by the transition function shown as follow: (1) net i = ∑ j = 0 N ω ij x j where net i denotes the total input of the i th neuron in the computing layer; N denotes the number of the neuron in the forward layer; ω ij represents the connection weight of the jth neuron in the forward layer and ith neuron in the computing layer and x j denotes the output of the jth neuron in the forward layer. The ith neuron in the computing layer produces its output out i by processing the input through a transfer function f s , the tangent hyperbolic function chosen in this study as below: (2) out i = f s ( net i ) = 1 - e - net i 1 + e - net i The system should be trained by the experimental data before it can predict the warpage of plastics. During training process, the connection weight ω ij is calculated by minimizing the error between the predictive value and the actual value. In this paper, a kind of automobile glove compartment cap to be assembled on the automobile glove compartment is taken for an example, and the warpage of this plastic part is expected to be predicted accurately and quickly to instruct the production. 3 FE simulation of automobile glove compartment cap 3.1 3D FE model The automobile glove compartment cap utilized in this study is shown in Fig. 2 . Its width, length and thickness are 230 mm, 350 mm and 2.5 mm, respectively. The material of the glove compartment cap is polypropylene (PP). And the material mode of PP with the trade name of BP Amoco 1046 and manufactured by BP Chemicals which is from the library of the Moldflow software database was employed as the material of the part during simulations. The detailed material properties are given in Table 1 . The FE model of the automobile glove compartment cap is established under Moldflow software environment. Moldflow is good at solving pressure, flow and temperature fields during PIM [23] . The FE model includes 37,999 triangle elements, mesh condition and the filling system as well as the cooling system can be seen in Fig. 2 . 3.2 FE analysis FE analysis of the automobile glove compartment cap was performed and the parameters values during the analysis were set as shown in Table 2 . During the simulation, injection process was controlled by the injection time which has been set as 1s in this study. And the injection pressure was calculated by the computer automatically. The maximum injection pressure is 148.11 MPa, occurring at the transition point between injection process and packing process. Packing pressure was set as a percentage of the maximum injection pressure during packing process. The analysis took about 2500 s of CPU time on HP personal workstations. And the results of the warpage analysis of the glove compartment cap can be seen in Fig. 3 . Fig. 3 illustrates the warpage analysis result of the glove compartment cap. According to the result, the warpage of the part can be seen directly from the picture. The maximum warpage value of this part is 2.358 mm, occurring at the place far from the gates. 4 Warpage prediction system 4.1 Generation of training data To calculate the connection weights between each neuron, the designed Back Propagation 5-20-20-1 neural network should be trained by a group of experimental data. And the experimental data should reflect the inner relationship between the warpage and process parameters objectively and globally. A full factorial experimental design is no doubt an excellent idea, but that means there will be a large number of simulations, that is 243, should be taken, which will obviously consume much time. With the features of level uniformity and vertical uniformity of experimental data, the orthogonal experimental design method can reflect the inner law between the input data and output data globally and objectively, and at the same time the number of the CAE analysis is sharply declined. Consequently, the orthogonal experimental design method is used to conduct the FE simulations. Each experimental factor range is divided into levels between the lowest and the highest values. The setting of the processing parameters can be seen in Table 3 . 4.2 Training of the neural network The purpose of the network training is to calculate the connection weights to minimize the mean square error between the network prediction data and experimental data. At the beginning of the training, the weights are given at random, and then they are iteratively updated until convergence to the certain values by using the gradient descent method. The iterative procedure of the connection weights is set as below: (3) ω ij new = ω ij old + Δ ω ij (4) Δ ω ij = - η ∂ E ∂ ω ij out i where ω ij new denotes the contemporary connection weights of the net; ω ij old represents the previous connection weights of the net; E is the mean square error; outi is the output of the ith neuron; η is the learning rate parameter controlling the convergence rate of the net. Generally, the learning rate η is a constant between 0 and 1 and it was taken as 0.005 in this study. Training process takes about half an hour of CPU time on HP personal workstations for 900,000 epochs and the mean square error of the training data is set as 0.0001. Fig. 4 illustrates the training progress of the network. Fig. 4 shows the training process of the BP neural network. The training curve illustrates that with the updating of the connection weights, the mean square error between the network prediction data and training data declines gradually and converges to 0.0001 interminably within 9000,000 epochs. The mathematic mapping between the values of processing parameters and warpage value is stored in the trained net, and the mathematic function can be seen as follow: (5) W = f l ∑ w 3 f s ∑ w 2 f s ∑ w 1 X where W is the warpage value of the glove compartment cap; X = [ x 1 , x 2 , x 3 , x 4 , x 5 ]′ is the matrix consists of the values of mold temperature, melt temperature, packing pressure, packing time and cooling time; f l is the liner transfer function between hidden layer 2 and output layer; f s is the transfer function between input layer and hidden layer 1, as well as hidden layers 1 and 2; w 1 , w 2 , w 3 represent the connection weights between input layer and hidden layer 1, hidden layer 1 and hidden layer 2, hidden layer 2 and output layer, respectively. 4.3 Testing of the prediction system To test the accuracy of the neural network prediction system, 30 groups of process parameters not used in the training process are used in the testing. As shown in Fig. 5 , most of the predictive values can agree with the numerical experimental values very well. And a detailed comparison between the neural network prediction system and FE simulations can be seen in Table 4 . Table 4 shows the comparison between the neural network prediction system and FE simulations from the respect of running time and the warpage results. The average running time of the FE simulation is about 2500 s and that of neural network prediction system is only about 0.001 s; In addition, the forecast error of the predictive system is defined as follow: (6) F e = ( W P - W F ) / W F × 100 % where F e represents the forecast error of the prediction system, W P is the prediction value of the warpage, W F stands for the experimental value of the warpage. It can be seen from Table 4 that the forecast errors are ranging from −1.32% to 1.59%. The prediction system is in good agreement with the FE analysis, and the running time of the prediction system is sharply decreased comparing to that of the FE analysis. The efficiency of design and manufacture of the products can be dramatically improved by using the prediction system. 5 Parameter optimization using the prediction system For its high prediction accuracy and rapid response, the warpage prediction system was used as the surrogate of the simulative analysis to optimize the process parameters during PIM. Fig. 6 illustrates the technique line to optimize the process parameters during PIM. During the optimization, energy consumption, mainly influenced by packing pressure and packing time, and the production cycle, greatly determined by packing time and cooling time during PIM, were taken into consideration. The constraint functions employed in the optimization model can be formulated as follows: (7) P p ⩽ Upper p T p ⩽ Upper tp T c ⩽ Upper tc where P p represents the packing pressure; T p is the packing time; T c denotes the cooling time; Upper p , Upper tp and Upper tc represent the upper limit value of the packing pressure, packing time and cooling time, respectively. Here, Upper p , Upper tp and Upper tc were set as 120, 10 and 10, respectively. The process parameters optimized in this method are shown in Table 5 . And the predictive warpage value is 1.552 mm. Comparing with the process parameters recommended by the Moldflow software, the optimized process parameters have a lower mold temperature and a higher melt temperature. Meanwhile, a higher packing pressure and a longer packing time are needed to get a lower contractions and lower warpage. And the cooling time has been greatly decreased, which is from 20 s to 10 s, because of the consideration of the production cycle. A detailed comparison between the optimized process parameters and the recommended process parameters can be seen in Table 6 . It can be seen from Table 6 that the melt temperature, packing pressure and packing time of the optimized process parameters have been increased by 8.33%, 20% and 25% than that of the recommend process parameters, respectively. And on the other hand the mold temperature and the cooling time of the optimized process parameters have been decreased by 33.33% and 50% than that of the recommend process parameters, respectively. The optimized process parameters were then used in the FE simulation under software Moldflow environment. The warpage analysis result (shown in Fig. 7 a) is 1.580 mm, which is shortened by 32.99% comparing to the initial warpage result 2.358 mm (shown in Fig. 3 ). And Fig. 7 b illustrates the final product produced by using the optimized process parameters with the injection machine. With the instruction and control of the prediction system, the process parameters were optimized to decrease the warpage value of the part, meanwhile the energy consumption and production cycle were also restricted in a certain range from the economical point of view. Although the best solution resulting in the minimum warpage value of the part cannot be revealed through this simple optimization method, a better and more suitable solution can be obtained to satisfy the demands of the manufacture and engineering application. Fig. 8 shows the final product assembled on the automobile glove compartment on the assembly line. It can be seen from Fig. 8 that the final product can satisfy with the matching requirements and fit the automobile glove compartment well, which confirms the validity and practicality of the proposed method. 6 Conclusions In this study, a BP neural network predictor model is developed to predict and minimize the warpage of plastic during PIM. The following conclusions are drawn: (a) A Back Propagation 5-20-20-1 net is designed by using the Matlab neural network toolbox. Taking a kind of automobile glove compartment cap for example, the designed network is trained by the experimental data obtained from FE simulations. A mathematic function reflecting relationship between the process parameters values and warpage values of the plastic part is contained in the neural network predictive system. The neural network prediction system can predict the warpage of the plastic within 0.001s and the prediction error is less than 2% on average. (b) With the instruction and control of the prediction system, the process parameters during PIM are optimized to minimize the warpage value of the part. Meanwhile, energy consumption and production cycle were also taken into consideration. The optimized warpage value is 1.580 mm, which is shortened by 32.99% comparing to the initial warpage result 2.358 mm. At the same time the cooling time has been decreased by 50% comparing to that of the recommended process parameters. And the final product can satisfy with the matching requirements and fit the automobile glove compartment well. (c) The prediction system can also be used as a reliable mathematical model for global optimization of the process parameters automatically in future because of its high prediction accuracy and rapid response. Abstract:Warpage and volume shrinkage are important indicators of the quality of thin-walled parts during injection molding. In this study, the optimization goals are warpage and volume shrinkage. Design parameters include mold temperature, melt temperature, injection time, holding time, cooling time, and holding pressure. Based on the orthogonal experimental design and response surface experimental design, the MoldFlow software is applied to the simulation of the thin-walled part injection molding process. The importance of various parameters on warpage and volume shrinkage was analyzed by using analysis of variance. Based on the simulation results, a two-layer hidden-layer back propagation (BP) neural network model is established and the genetic algorithm (GA) is used to optimize the weights and thresholds of the back propagation neural network (BPNN) model to reduce warpage and volume shrinkage by optimizing the design parameters significantly. A support vector machine (SVM) combined with GA-BP was used to build a prediction model for predicting warpage and volume shrinkage. Taking the automobile wire harness protection frame as an example, and verified by numerical simulation, the GA-optimized two-layer hidden-layer BP neural network combination method is an effective method for injection molding to reduce warpage and volume shrinkage of thin-walled parts. SVM-BP-GA can accurately provide predictions for optimization goals; the amount of warpage and the volume shrinkage were 0.93% and 1.9%, respectively.

Application of BP Networks Based on Genetic Simulated Annealing Algorithm for the Quality Prediction

Abstract:The accuracy of warpage prediction is the difficulty in injection molding optimization.Taking wrap of plastic part as the study object,the paper set up the numerical simulation experiment with selecting injection temperature,mold temperature,packing pressure,packing time,injection speed as the experimental parameters,based on the simulation experiment,created the BP neural network prediction model for warpage.Due to the trap in local defects,a BP network optimized by genetic simulated annealing algorithm to improve the accuracy of warpage prediction was designed,comparing the prediction accuracy.The results show that the optimized BP network can not only speed up convergence rate,but also enhance the global searching ability,the accuracy of the optimized BP network is higher than that of BP network.

Abstract:In this paper, a Hybrid Neural Network trained by Modified Particle Swarm Optimization (MPSO-HNN) is first proposed for predicting warpage. Then the minimum warpage problem is solved by MPSO-HNN coupled with MPSO algorithm based on process parameters in injection molding. A model based on Taguchi experiment is designed to find process parameters' optimum levels by Signal-to-Noise (SN) ratio. All results show that proposed algorithm needs less calculating amounts and spends less time and has better generalization ability than those in related literature. Meanwhile, the method of combining MPSO-HNN with MPSO is suitable to optimization warpage compared with the Taguchi method.

Abstract:The microcellular foaming injection molding process can effectively reduce the product weight and facilitate the realization of automobile lightweight, which is greatly affected by process parameters. Warpage of microcellular foaming material will increase, affecting the dimensional stability of the product, unless the process parameters are effectively controlled by process parameters. Warpage of microcellular foaming material has been based on key process variables including mold temperature, melt temperature, coolant temperature, coolant Reynolds number, v/p switch over, initial foaming volume, initial bubble radius and initial gas concentration. In order to reduce warpage of microcellular foaming material, the input and output data obtained from the Finite Element (FE) simulations are used to train BP neural network, GABP neural network and PSOBP neural network as prediction model for the warpage. Comparing the performance of the three methods in prediction error and training time, PSOBP is considered as the best prediction model for the warpage of microcellular foaming material. It has been proved that the prediction model has the ability to predict the warpage of the plastic within an error range of 1 %. The prediction model can be optimized by genetic algorithm to find the best combination of process parameters. The optimized warpage value is 0.7038 mm, which effectively reduces warpage of microcellular foaming material. Finally, finite element simulation and physical tests are carried out to verify the accuracy of the method to optimize microcellular foaming injection molding process parameters.

Optimization of Process Parameters for Thin Plastic Shell Injection Molding Based on Neural Network and Genetic Algorithm

Abstract:This paper establishes an optimization system for thin plastic shell injection molding based on artificial neural network combined with orthogonal test and genetic algorithm .The sample for neural network model is designed by using orthogonal experimental method. A predictive model for warpage is created using artificial neural network. Through genetic algorithm, the injection molding parameters that affect thin-wall mould warpage,namely the mold temperature, melt temperature, filling pressure, packing pressure, packing pressure time and cooling time, etc,are optimized,and their optimum values are obtained as well. The experimental effect was excellent with the obtained parameters and the thin-wall mould warpage can be efficiently decreased, which prove the optimizing method adopted is feasible.

Abstract:Warpage is an important index in measuring part quality in the short fiber-reinforced composite injection molding process. In addition to process parameters, fiber parameters have an important influence on part warpage. In this study, the objective function is a minimum problem of the warpage. The design parameters include fiber aspect ratio, fiber content, injection time, melt temperature, mold temperature, and holding pressure. The combined back propagation neural network (BPNN) and genetic algorithm (GA) approach is proposed to optimize the fiber-reinforced composite injection molding process. On the basis of orthogonal experiment design, Moldflow software is applied in the short fiber-reinforced composite injection molding process. The importance of various parameters on the influence of warpage is researched by the range analysis method. Thereafter, a back propagation neural network model is developed on the basis of the simulation results to map the complex nonlinear relationship between design parameters and warpage. The GA is interfaced with this predictive model to improve the warpage significantly by optimizing the design parameters. A case study of a part is presented. The optimum values of design parameters are determined to minimize the warpage. Results show that the combined BPNN/GA approach is an effective method for the warpage optimization of fiber-reinforced composite injection molding.

Abstract:<p class="a-plus-plus">Plastic composites are used in vehicle components to improve fuel efficiency. Thus, the warpage of injection-molded plastic parts has become a quality issue. Factors, such as product shape and thickness, resin, and other injection molding conditions, can be modified to improve the warpage problem. However, if these factors are set with no possible adjustments, reverse engineering may be required. Reverse engineering is a difficult process that requires many trials and errors; thus, it is only used as a last resort. With respect to the warpage issue, reverse engineering considers the following: (1) Predicting and (2) modeling the warpage in opposite directions. Autodesk Moldflow Insight accommodates these key considerations, but many researchers are reluctant to use it. Although existing injectionmolding analysis programs are mainly used to predict qualitative results, computer-aided engineering (CAE) for reverse engineering requires quantitative analysis. Hence, the considerations are different from the existing analyses. An error in warpage prediction may lead to a costly mold modification because of the molds' complex structures. Quantitative warpage prediction for reverse engineering depends on process variables; thus, understanding how warpages are affected by uncertain process variables is important to improve the reliability of reverse engineering. Moreover, even if appropriate process variables are set, they cannot be applied due to tolerance in lengths. For this reason, mold shrinkage must be identified before designing a mold. This study conducted injection molding analysis for a radiator tank that uses glass fiber-reinforced plastic using Autodesk Moldflow Insight 2018.2. Data for warpage prediction were generated in accordance with five process variables to identify the relationship between the level of warpage and process variables. CAE also showed the level of mold shrinkage that can reduce warpage. In addition, a predictive model was created using the multilayer perceptron (MLP)- supervised learning technique, which is a deep learning method for artificial neural networks. The predictive model was compared with typical regression models, such as polynomial regression (also known as response surface model), EDT and RBF, to determine the optimal approximation model. The real modeling time for a radiator tank product is 1 h, but the MLP approximation model required only 1 min and 8 s to perform 8530 iterations with a similar reliability.</p>

Abstract:Plastic is used more in vehicle exterior,and requires better quality.In traditional computer aided engineering(CAE) method,it needs many times to get better parameters.Aiming at solving the problem,a model was used to build neural network(both BP neural network and RBF neural network) to indicate non-linear relationship between the injection process parameters and the degree of warp distortion,which is based on the outside rear view mirror.The results indicate that,it's an effective way to optimize the process parameters and can predict the degree of warp distortion.

Abstract:ECG recorders are precision medical devices, but their thin-walled shells are susceptible to warpage and shrinkage during injection molding production due to the injection molding process, which greatly shortens their service life. To address this problem, a multiobjective optimization method for injection molding process parameters based on a combination of a BP neural network model optimized by an ant colony algorithm (ACO-BP) and an improved non-dominated sorting genetic algorithm (NSGA-II) is proposed. The study takes the warpage deformation amount and volume shrinkage rate of the plastic part as the optimization objectives, and the melt temperature, mold temperature, injection pressure, holding pressure, holding time, and cooling time as the design variables. However, for BP neural networks, it is crucial to choose an appropriate number of hidden layer neurons, so the particle swarm algorithm combined with the grey wolf algorithm (GWO-PSO) is used to solve for the optimal number of hidden layer neurons. Firstly, the number of hidden layer neurons of the BP network model was solved based on the samples obtained from the Box–Behnken experimental design and the GWO-PSO algorithm, and the ACO-BP algorithm was used to build the prediction models for warpage and volume shrinkage, respectively, and then combined with NSGA-II for global optimisation. The pareto optimal solution set was subjected to CRITIC analysis and the optimal process parameters were finally obtained, with a minimum warpage of 0.3293 mm and minimum volume shrinkage of 4.993%, a reduction of 8.93 and 6.95% respectively compared to the pre-optimisation period. At the same time, injection molding tests were carried out on the optimum process parameters, and it was found that the molding quality of the plastic parts was better and met the actual production requirements through measurement. The research in this paper provides a theoretical basis for further improving the quality defects of the thin-walled injection molded parts.

Abstract:Warpage deformation is a common defect in the glass fiber-reinforced plastic (GFRP) injection molding process. In this study, a case study of the GFRP product is proposed. Firstly, with the minimum warpage deformation as the optimization objective, three significant factors affecting product quality (the first stage packing pressure, injection time, and melt temperature) are selected from nine process parameters by using Plackett Burman. Then, the three selected significant factors are considered as design variables, and Box-Behnken design (BBD) is used to design the experiment. Warpage analysis is performed based on Moldflow simulation software. Secondly, on the basis of the BBD experimental samples and results, a regression model by compound optimization, back-propagation neural network based on adaptive boosting and genetic algorithm (AdaBoost-GA-BP) model is established. To further illustrate the prediction accuracy of the model, response surface methodology model, back propagation neural network (BPNN) model, back-propagation neural network based on genetic algorithm (GA-BPNN) model are taken as comparative algorithms. The results show that the prediction system of the AdaBoost-GA-BP model has good stability and accuracy. Finally, the particle swarm optimization approach is used to search for the minimum warpage. It can be concluded that the quality of the plastic part after optimization has been improved.

Abstract:Warpage deformation is a typical phenomenon for polymer injection-molded parts, mainly caused by unbalanced cooling, and it is inevitable. Complex process parameters usually lead to uncontrollable thermal behavior of the polymer materials during injection molding and significant experimental errors. This work presents an experimental mold with a flat mold cavity and nine local heating sections to determine the exact effect of temperature difference on the thermal deformation of injection molded parts. Through local heating at different positions, different warpage deformation was caused. Experimental results demonstrated the relationship between the local temperature and the local thermal warpage. The predicted results of local temperature distribution by numerical simulation presented a strong negative correlation with the experimental results ( R 2 = 67%); however, the warpage prediction results by numerical simulation were moderate ( R 2 = 35%). Machine learning with neural networks was further conducted based on the experimental results. When more data was given with a suitable neural network structure, the model prediction accuracy of warpage could be up to 97%, while for the extrapolation test, the prediction accuracy could also be up to 89%. This local thermal heating technique and neural network modeling method can be applied in further theoretical investigation of warpage of injection molded parts and support the development of new models with high accuracy in predicting warpage deformation.

Abstract:This paper investigates a plastic sealing device layering problem, A BP neural network combined with genetic algorithm (GA) is proposed to optimize injection molding process parameters based on Moldex3d mold flow analysis. Firstly, an orthogonal test is established, with five process parameters, namely mold temperature, injection pressure, holding pressure, holding time and injection speed, as the factor variables and warpage deformation amount as the optimization index, and the initial parameters are obtained by using Moldex3d software for mold flow analysis. Then the BP neural network is established by using Matlab software to train the parameters and obtain the objective function. The total warpage of the plastic device is significantly reduced, the delamination problem of the plastic device is improved to a certain extent, and the optimal combination of process parameters is obtained. The warpage amount is smaller than the orthogonal test results, which is verified by Moldex3d simulation. The optimization of parameters and improvement of delamination problem proved the feasibility of the injection molding process optimization approach of plastic sealed devices based on Moldex3d, GA and BP neural network.

Abstract:When the melted temperature or mold temperature of plastic injection molding process was altered, the mass of injected plastic part would be caused to rise and fall, adequate adjustment of molding process variables would be required, thus, the very accurate predictions of molded mass are indispensable. The paper put forward a approach that the fluctuation of injected plastic part mass can be predicted using artificial neural networks quite accurately when key molding process variables are changed, which mainly includes two sections: the experiment model to obtain the weights trained by the back-propagation network (BPN) which apply to real-time control model; the process control model based on the weights and molding process variables to realize the adaptive molding process. The experiment modeling must satisfy the practical request and incarnate the dynamic character when it establishes the relationship between process variables and the mass of molded part. The BPN can be trained by the site data of the modeling, and after it has been trained successfully, it can be used to control the fluctuation of molded mass caused by the change of molding process variable by means of rule-based reasoning. Abstract:In terms of injection processing parameters, a mathematical model for prediction of warpage was formulated based on design of experiments (DOE). First, the five most influential parameters were screened by using fractional factorial design (FFD): melt temperature, coolant temperature, injection time, V/P switch over and mold temperature. Second, considering the other four principal processing parameters except the melt temperature, the predicting mathematical model was founded by using central composite design (CCD) of experiments and FE simulation. Finally, the results of statistical analysis were collected from software Moldflow. The results suggested that the mathematical model can be used to predict warpage with adequate accuracy. Hence, it indicated that corrective and iterative design steps can be initiated and implemented for better quality of products without resorting to physical trials in plastics injection mold by using this predicting mathematical model.

Abstract:Aiming at the warping deformation and volume shrinkage of the closed plastic impeller, the relevant compression molding process parameters were optimized.Based on the theoretical equation of the pressing pressure for general sheet plastics, the theoretical derivation of the pressing pressure suitable for cylindrical cavities was carried out, and the theoretical derivation of the pressing pressure suitable for closed plastic impeller molding was derived, and the pressing pressure was calculated to be 15 MPa. The warpage deformation and shrinkage rates under different combinations of process parameters were obtained, and the influence of process parameters on warpage deformation and shrinkage rates, as well as the two combinations of process parameters that satisfy the best warpage deformation and shrinkage rates, respectively, were obtained by extreme difference analysis. A GA-BP neural network model was established for the prediction of the process parameters of closed plastic impeller compression molding, and the prediction curves were fitted into a function to obtain a set of process parameter combinations with optimal warpage and shrinkage at the same time by using the multi-objective optimization function of NSGA-II algorithm.

Abstract:This study presents a novel hybrid optimization approach for intelligent manufacturing in plastic injection molding (PIM). It focuses on globally optimizing process parameters to ensure high-quality products while reducing cycle time, material waste, and energy consumption. The method combines a backpropagation neural network (BPNN) with a genetic algorithm (GA) and employs a multi-objective optimization model based on design of experiments (DoE). A BP artificial neural network captures the relationship between optimization goals and process parameters. Leveraging the genetic algorithm, it effectively optimizes process parameters for achieving global optimization goals. The case study involves a polypropylene product, considering dimensional deviation, weight, cycle time, and energy consumption during the PIM cycle. Design variables include melt temperature, injection velocity, injection pressure, commutation position, holding pressure, holding time, and cooling time. The results demonstrate that this approach efficiently adjusts process parameters to meet quality standards, significantly reducing raw material consumption (2%), cycle time (12%), and energy consumption (16%). This offers substantial benefits for companies in highly competitive markets demanding swift adoption of smart production methods.

Abstract:Back-propagation (BP) neural network is used to develop process models for the parison extrusion in extrusion blow molding based on experimental data. In applying the BP network, some modifications, such as using a self-adaptive learning rate coefficient, determining the number of hidden neurons through experimentation, and so on, to the original BP algorithm are carried out to speed up learning. Quite a good agreement has been reached between the predicted parison length and swells using the trained BP models and the experimentally determined ones. The prediction of the parison diameter and thickness distributions can be made online at any parison length or any parison drop time within a given range using the trained models. It has been demonstrated that nonlinear swells, under the effect of sag, can be predicted within a reasonably adequate accuracy.

Abstract:The water-assisted injection molding (WAIM) is a new injection molding technique. It is difficult to describe the WAIM process using mathematical method due to its complexity. In this work, a predicting model for the WAIM process was developed via an inverse hybrid algorithm combining genetic algorithm (GA) with Levenberg-Marquardt back propagation (LMBP) neural network. By adopting the model, processing parameters, such as melt temperature, water pressure, water injection delay time, and short-shot size, can be predicted quickly and accurately for desired residual wall thickness of molded parts.

Abstract:Injection molding is the most widely used process in manufacturing polymer products. The warpage induced during injection molding process has an important influence on the mechanical performance of injection molded products. Therefore, how to optimize process parameters becomes the key issue in improving the mechanical performance of the product towards the expected service conditions. In this paper, a combined artificial neural network and particle swarm optimization (PSO) algorithm method is proposed to optimize the injection molding process. An integrated finite element analysis of the injection molding process, the warpage-induced residual stresses during assembly, and mechanical performance of serviced product is firstly proposed. A back propagation neural network model is then developed to map the complex nonlinear relationship between process parameters and mechanical performance of the product. The PSO algorithm is interfaced with this predictive model to optimize process parameters and thereby significantly improve the mechanical performance. A case study of vehicle window made of polycarbonate (PC) is presented. Optimum values of process parameters are determined to minimize the maximum von Mises stress within the PC vehicle window under impact loading.

Abstract:The three-dimensional (3D) mathematical models for thermal residual stress and warpage are proposed in injection molding, in which the temperature model is rebuilt by considering the phase-change effect to improve the computational accuracy. The 3D thermal residual stress model is transformed into the incremental displacement model so that the boundary conditions can be imposed easily. A modified finite element neural network (FENN) method is used for solving 3D warpage model based on the advantages of finite element method and neural network. The influence of phase-change on temperature is discussed. The numerical simulations of thermal residual stress and warpage are realized, and the influences of processing parameters on thermal residual stress and warpage are studied. The numerical results are in accordance with the results in related literature and the theoretic analysis.
