Abstract:For aluminum alloy 6005A car body extrusion profile with complex section, the extrusion process was simulated by Hyperxtrude software, and the distributions of temperature field, velocity field and deformation field during the extrusion process were analyzed. Then, the aluminum alloy profile was extruded in the extruding machine of 75 MN, and the microstructures and mechanical properties of aluminum alloy profile were investigated by optical microscopy ( OM) , scanning electron microscopy ( SEM) and hardness test. Furthermore, the microstructures and properties of aluminum alloy profiles during extrusion process were studied, and the simulation results were compared. The results show that for the complex section dimension of extrusion profile, the distributions of temperature, velocity and deformation in the same section are quite different. Corresponding to the position with higher temperature, faster velocity and large deformation, the finer grain with more second phase and higher hardness were obtained. Due to the significant thermal effect during the extrusion process, the temperature of profile tail is higher than that of the profile head, resulting in a more uniform microstructure, more dispersing second phase and higher hardness of aluminum alloy profile tail.
Research on the process technology of 7075 aluminum alloy solid profile

Abstract:A solid profile of 7075 aluminum alloy was investigated through heat-simulation test,and also the microstructure and property of the profile were analyzed.The results show that the tensile strength,yield strength and elongation of the solid profile 7075 aluminum alloy can get to 635 MPa,576 MPa and 8.5% respectively,under the condition of extrusion temperature of 380-400℃,solid solution at 480 ℃ for 2.5 hours,and aging at 120 ℃ for 24 hours.

Abstract:At laboratory condition the solution process technology of 7003 alloy has been researched,then quenched and two-step aged;the tensile strength,yield strength and elongation of 7003 alloy with T6 temper can get to 405 N/mm2,351 N/mm2 and 13% respectively.Based on this researching,the influence of on line quenching technology,holding time in air and aging process on mechanical properties has been investigated.The tensile strength,yield strength and elongation of 7003-T6 can get to 407 MPa,353 MPa,15.5%,while after on line quenching it being hold in air for 15 days and two-step aged,but the mechanical properties will be 390 N/mm2,353 N/mm2,15.8% respectively if it being single step aged.

Abstract:In the porthole extrusion of complex profiles, the die structure plays a significant role in the formability of the profile. In this study, numerical simulation was conducted to optimize the porthole extrusion die for a complex cross-sectional profile, with the standard deviation of velocity (SDV) as the evaluation criterion. The optimization involved the introduction of pseudo-mandrels, adjustments to the shape of the 2nd-step welding chamber, and modification of the bearing height. The rationality of the optimized die structure was verified through porthole extrusion experiments, and the microstructure and mechanical properties of the profile at different locations were investigated. The results show that the optimized die effectively controlled the metal flow velocity. The actual profiles obtained from the experiments exhibited improved surface quality and avoided defects such as distortion and dimensional errors. The grain size is uniform at different positions of the profile, and the mechanical properties are comparable. The profile meets the performance requirements. This research provides guidance for the practical production of the profiles.

Abstract:To enhance the formability, production efficiency and mechanical properties of Al–Mg–Si alloy, the 6063 Al alloy was extruded from as-cast, furnace-cooling and air-cooling homogenized billets and followed by online quenching, respectively. The effects of initial billet states, extrusion parameters and online quenching process on the formability, microstructure and mechanical properties of the profile were investigated. It was found that the second phases in as-cast and furnace-cooling homogenized billets not only brought no brittle crack during extrusion, but also refined the grain size. The online quenching of the 6063 Al alloy profiles with complex sections prevented the abnormal grain growth occurring in offline solid solution treatment, so as to improve production efficiency. The strengths of the profiles extruded from as-cast and air-cooling homogenized billets were equivalent. Therefore, most of 6063 Al alloy profiles could be directly extruded from as-cast billet without homogenization treatment, which improved the production efficiency. The furnace-cooling homogenized billet had the lowest flow stress, indicating lower break-through force to activate extrusion. The strength of the profile extruded from furnace-cooling homogenized billet was higher than that of air-cooling homogenized billet. Therefore, the furnace-cooling homogenized billet was recommended for the profile with complex section or higher performance requirement.

Abstract:Aluminum alloy has the characteristics of light weight, high strength, corrosion resistance, easy forming, etc., and is widely used in manufacturing industry. The extrusion speed of aluminum alloy rim is not uniform, which affects the mechanical properties of the product. In order to solve these 1problems, the finite element analysis model of hot extrusion of aluminum alloy profiles was established in HyperXtrude software. The influences of different bar diameters, hot extrusion velocity, bar preheating temperature, die temperature and extrusion cylinder temperature on velocity difference and maximum extrusion pressure at the exit were analyzed. The results show that the designed hot extrusion rim die meets the requirements of strength and deformation, and the best extrusion process parameters of 7075 aluminum alloy rim profiles in improving profile quality and reducing energy consumption are obtained by Taguchi test gray correlation method.

The Effect of Extrusion and Heat Treatment on the Microstructure and Tensile Properties of 2024 Aluminum Alloy

Abstract:Hot extrusion forming is one of the best cost-effective processing methods to obtain high-strength aluminum alloys. In order to obtain high performance 2024 aluminum alloy for the aero and automobile industries, this research comprehensively uses heat treatment and reverse isothermal extrusion technology to prepare 2024 alloy. The effects of homogenization, extrusion and post-extrusion annealing treatment on the microstructure and mechanical properties of 2024 aluminum alloy were discussed in detail. The results indicate that the grain refinement of the extruded alloy material is significant. The coarse eutectic microstructure at the grain boundaries was refined, and these grains tended to be uniformly distributed after the annealing treatment. Extruded 2024 aluminum alloy material mainly has S (Al2CuMg) and Al7Cu2Fe second phases. The appearance of a large number of S phases led to a significant improvement in the properties of the alloy with an increase in tensile strength and elongation of 176% and 547%, respectively. In addition, EBSD analysis showed a significant meritocratic growth in the extrusion direction with the appearance of Copper {112} rolling weaving, which led to process hardening and the strength improvement of the alloy.

Abstract:Porthole die extrusion experiments were carried out on 6005A aluminum alloy under the billet heating temperatures of 420–570 °C and ram speeds of 1–120 mm/min. The effects of extrusion parameters on the microstructure and mechanical properties in the longitudinal weld of profiles were investigated. It was found that the crystal orientation of longitudinal weld region showed the characteristics of gradient arrangement with different oriented grains wrapped in layers and symmetric along the welding line. The Copper{112} grains are formed at the welding line under the combined effect of shear and compression, and the Goss{110} grains are formed on their both sides due to dynamic recrystallization. A shear band is formed when part of metals flow through the 45° inclination angle of port bridge due to a sudden change in velocity, causing the Goss{110} texture in local region to rotate to Brass{110} texture. The 6005A aluminum alloy profiles mainly contain β (Mg 2 Si) phase, Q (Al 3 Mg 9 Si 7 Cu 2 ) phase, AlCrMnSi phase and AlFeMnCrSi phase. Appropriately increasing billet heating temperature and ram speed can promote dynamic recrystallization and the dissolution of β-phase and Q-phase, thus improving the strength and hardness of the profile. However, when the billet heating temperature is too high, the strength and hardness are reduced instead due to grain coarsening. The profile extruded at billet heating temperature of 510 °C and ram speed of 120 mm/min has the best mechanical properties, with the tensile strength in 0° direction and hardness at the welding line of 179.93 MPa and 52.2 HV, respectively.

Study on Temperature Rising Mode of 6063 Aluminum Alloy During Extrusion

Abstract:The data of extruding temperature of 6063 aluminum alloy 8884A-0.8 has been gathered,analyzed and regressed.The deformation ratio of the profile was 92.The extrusion speed were 6 mm/s,8 mm/s and 10 mm/s separately.The heating temperature of the ingot before extrusion were 480℃,500℃ and 520℃.The extrusion mold temperature were 420℃ and 450℃ separately.The analyzed results show that during the extrusion starting 20 mm the extrusion temperature rises 75℃-100℃ suddenly,then tends to go smoothly,during the finishing 50 mm the temperature goes down slightly;the higher extrusion speed the higher temperature rising;the higher stock temperature the smaller extrusion temperature rising;the higher mold temperature the higher temperature rising at the condition of higher extrusion speed(10 mm/s).The mold temperature does not affect the temperature rising at the condition of slow extrusion speed(6 mm/s,8 mm/s).The calculated mathematics model conforms the tested data,so it can be used to calculate the temperature rising of 884A-0.8 profile at the model exit under various extrusion process conditions.
Study on the metal flow and mechanical properties of extruded bent aluminum profile using a novel torsional channel self-bending process

Abstract:Lightweight bent aluminum profiles are widely utilized in transportation fields. In this paper, the torsional channel self-bending extrusion process (TCSE) was adopted to machine AA6063 bent aluminum profiles in a single operation to verify the process's feasibility. Effects of extrusion parameters on the curvature, microstructure, and mechanical properties of the profiles were researched, and the extrusion process was simulated. The results show that the extruded profiles had good curvature stability. The grains were equiaxed in the cross longitudinal section, and the grain size at the outside diameter (OD) position was smaller than the inside diameter (ID) position. When the difference in deformation temperature at the OD edge was above 31 K, a smaller peripheral coarse grain (PCG) layer was formed at the OD edge with a thickness of about 400 μm, resulting in reduced hardness. The Mg 2 Si particles served as the main strengthening phase, which increased in number and decreased in size with increasing billet temperature and extrusion speed. Increasing the billet temperature and speed improved the mechanical properties of the material, with an increase in average hardness of 55.9% and 19.5%, and ultimate tensile strength (UTS) of 12.5% and 7.1%, respectively. By comprehensively considering the factors of extrusion load, microstructure, and mechanical properties, the optimum bent profile for different curvatures was determined. When a large curvature (≥328.67 mm) was required, it was preferred to increase the billet temperature. When a smaller curvature (≤328.67 mm) was required, it was advisable to increase extrusion speed.

Abstract:The effect of extrusion and heat treatment processes on the microstructure and mechanical properties of the spray formed 7055 alloy were systematically studied by three-dimensional X-ray microscope, X-ray diffraction, scanning electron microscopy, transmission electron microscopy, atom probe tomography and tensile testing. It was found that the main second-phases in the as-deposited 7055 alloy include θ (Al2Cu) and Mg(Zn,Al,Cu)2 phases with similar structure to the ƞ (MgZn2) phase dissolved with Al and Cu. The Al2Cu particles embedded in Mg(Zn,Al,Cu)2 phase are widely distributed on the grain boundaries. Compared with the as-cast 7055 alloy, the S (Al2CuMg) phase and T (Al2Mg3Zn3) phases were not detected in the as-deposited alloy due to the change of solidification paths caused by rapid solidification. The microporosity caused by spray forming is always observed in the as-deposited alloy, these micro-pores can be effectively eliminated by the extrusion processing. Meanwhile, compared with extrusion directly after preheating at 420 °C/24 h, additional high temperature two-stage homogenization treatment before extrusion can reduce the adverse effect of S (Al2CuMg) phase and promote the precipitation of high density of Al3Zr dispersoids, which significantly increases the recrystallization resistance and improve the mechanical properties of the alloy.

Abstract:Recently, an efficient integrated forging process has been proposed in which solutionized aluminum alloy extruded bars are directly hot forged and quenched. In this study, the hot deformation behaviors and microstructure evolution of 6082 aluminum alloy extruded bar was investigated via isothermal compression tests under the temperature range of 400–535 °C and strain rates range of 0.1–10 s−1 with different strains. The deformation behaviors were described by the established strain-compensated constitutive model and processing maps. The microstructure evolution of the deformed specimens was revealed by electron back scattered diffraction (EBSD) and transmission electron microscopy (TEM). It was found that the Zener-Hollomon (Z) parameter, which involved temperature and strain rate, exerted a considerable influence on the deformation behaviors and microstructure evolution. Deformation-induced extensive dislocations were pinned by the dispersoids and generated cellular substructures under high ln Z (i.e. low temperature or high strain rate), potentially triggering dynamic instability. The tangled dislocations pinned by the insoluble dispersoids continued to overcome the pinning points as ln Z decreased, while the dislocations were consumed by the rotation of subgrain boundaries. As a result, the geometrically necessary dislocation (GND) was decreased with the significant increase of the fraction of high angle grain boundaries (HAGBs). In addition, the stable-end orientations, namely, Brass {011} and Goss {011} texture components with high Schmid Factors (SFs) are generated during compression, facilitating the dislocation movement and thus promoting the fraction of recrystallization. The above findings demonstrate the foundation for improving forming performance and optimizing the processing parameters for the integrated forging process.

Investigation of the mechanisms on the abnormal features observed in thermal-mechanical testing of AA6061 under extrusion conditions

Abstract:Hot extrusion is the most common forming technology for aluminium alloy AA6061 due to its good extrudability, and thus it is important to study its high-temperature deformation characteristics. In this study, three abnormal features are observed in thermal-mechanical testing under extrusion conditions of AA6061 specimens from one billet: 1) Two types of specimens with grey-coloured surface or silver-coloured surface appear after solution heat treatment (SHT); 2) The silver-coloured specimens show orange peel surface after hot compression tests; 3) The silver-coloured specimens have lower flow stresses than the grey-coloured specimens. This paper investigates the mechanisms behind the above abnormal features. A laser scanning confocal microscope is employed to examine the surface roughening, and electron back scatter diffraction is used to characterise microstructural changes. It is found that the main causes of the above behaviour are due to different initial grain morphologies and the evolution of dislocation density after SHT. The silver-coloured specimens initially have smaller columnar grains which undergo recrystallisation and extensive growth during SHT, and the dislocation density decreases significantly, leading to orange peel defect and low flow stress during compression tests, respectively. The grey-coloured specimens have larger columnar grains. After SHT, some grains undergo recrystallisation, but others still maintain the shape of the large columnar grains, and the dislocation density does not change significantly, resulting in surface oxidation with smooth surface after thermal-mechanical testing and 10–25 MPa (30–50%) higher flow stress compared to the silver-coloured specimens in compression tests.

Abstract:As industrial manufacturing technologies continuously improve, many conventional industrial materials are struggling to meet the needs of today’s industries. Aluminum alloys are currently the most extensively used non-ferrous metal in the industry, whose properties include corrosion resistance, high strength, and high ductility. As a result, they are widely used in many products, such as doors and windows, vehicles, and electronics. Pure aluminum though, is a very soft, silver-white metal, so to increase its strength, aluminum alloy manufacturers add in various chemical elements (such as magnesium, silicon, and zinc) according to international standards, and then adjust the proportions based on customer needs. If the chemical element composition does not meet specification requirements, it will affect the quality of the aluminum alloy product or even delay delivery and subsequently impact the operational performance of the manufacturer. To ensure and increase aluminum alloy quality, this study used a combined Six Sigma quality index (SSQI), Qpc, to develop a multi-characteristic quality analysis model (MCQAM) with five steps for the aluminum alloy industry. A practical example with a manufacturer specializing in producing 6063 aluminum alloys in Taiwan is given to demonstrate the effectiveness and feasibility of this proposed approach. The result shows that the proposed method not only effectively improves the quality of 6063 aluminum alloy, but also enhances its performance and capability (that is, corrosion resistance increases by 17%, strength increases by 8%, and stiffness increases by 3%). Finally, future works are also discussed in this context.

Abstract:Micro-extrusion process of miniature heat pipe (MHP) with axial micro grooves is particularly difficult due to ultra-large extrusion ratio and complex cross-sectional shape. In this study, the shape control of 6063 aluminum alloy MHP fabricated by micro-extrusion was successfully overcome, and the microstructure evolution in micro-extrusion using as-extruded billets was studied. The results obtained by finite element (FE) analysis and experiments show that the material flow deformation behavior in micro-extrusion is highly affected by size effect, and lower ram speed is conductive to forming integrity, dimension accuracy, and surface quality of extruded MHP profiles. The primary mechanism for the micro-extrusion failure of micro-grooves is severely more uneven material flow between the micro rib and base region at higher ram speed, which is caused by size effect and results in shear deformation and even fractures of micro ribs. Further research shows that compared to the extrusion using as-cast billets, much coarser grains were obtained after micro-extrusion using as-extruded billets at an ultra-large extrusion ratio of 205. Besides that, the entirely different texture components after micro-extrusion were obtained instead of the typical < 100 > //the extrusion direction (ED) or < 111 > //ED fiber texture components. These atypical texture components can be regarded as the texture deviating from ideal texture by a certain angle (15° or 20°) along φ axis or φ1 axis.
Investigation of an L-Shaped Cross-Sectioned AA6061 Aluminum Alloy Ring via Extrusion and Self-Bending Integral Processing Technology

Abstract:This study introduces a profile extrusion and bending integrated forming technology to manufacture ring components from AA6061 aluminum alloy. The investigation focuses on the hardness distribution during differential metal flow extrusion molding, the microstructural characteristics at different sampling locations, and the profile properties, evaluated through finite element simulation and experimental validation. The experimental results confirm the feasibility of self-bending extrusion molding of profiles with asymmetric L-shaped cross-sections. The actual diameter of the L-shape cross-sectioned ring was measured at 906 mm, closely matching the simulation result of 993 mm. The L-shape cross-sectioned profile reveals a high strain region at the edges of the long and short sides, leading to significant plastic deformation and impacting the microstructure. Consequently, the long and short edges exhibit more recrystallized structures compared to the core and corners, which contain more substructural features. These microstructural observations correlate well with the hardness test results.

Abstract:Hot-extruded 7075 aluminum alloy was used to form deep cavity cylinders by thixoextrusion. The effects of isothermal temperature and soaking time on the microstructure and mechanical properties of the formed parts were analyzed. The parameters of T6 heat treatment were optimized by orthogonal test, and the influence of T6 heat treatment on the microstructure and mechanical properties of the formed parts was studied. The results indicated that the deep cavity cylinder with a smooth surface could be successfully formed through thixoextrusion. The forming temperature and heating time had remarkable effects on the metallographic structure of the formed components. T6 heat treatment could greatly enhance the mechanical properties of the deep cavity cylinders. The optimum parameters of T6 heat treatment were achieved as: solution at 465 degrees C for 16 h and aging at 150 degrees C for 16 h. When semi-solid billets were heated at 600 degrees C for 10 min, the formed deep cavity cylinder had the best mechanical properties with the ultimate tensile strength of 573.57 MPa, the elongation of 13.44%, and the microhardness of HV 187.12.
Constitutive Model Parameter Identification for 6063 Aluminum Alloy Using Inverse Analysis Method for Extrusion Applications

Abstract:Hot compression tests of the 6063 aluminum alloy were conducted using a Gleeble-3500 thermal simulation testing machine, and the stress–strain curves at different temperatures and strain rates were obtained. The Kocks–Mecking–Estrin (KME) constitutive model was used to describe the rheological properties, and the initial parameters were identified based on experimental data. The final parameters were identified by the inverse analysis method. The KME model was embedded in a plane compression finite element model by the ABAQUS UHARD subroutine. The multidisciplinary optimization design software ISIGHT was used to integrate the finite element method simulation and relative error calculation. A minimal relative error between the experimental and simulated results was set as the objective, and a multi-island genetic optimization algorithm was used to identify the constitutive parameters. The results showed good agreement between the simulated and measured compression specimen shapes, and the global error between the numerical and measured force–displacement data was only 3.8%. The inverse analysis method was more accurate than the fitting method in identifying the constitutive parameters. The extrusion of a round bar was simulated, and both temperature and extrusion force were accurately predicted by using this constitutive model, further proving that the inverse analysis method used in the present study is effective in identifying the constitutive parameters.

Abstract:Abstract Al–Li alloy is a new structural material with the advantages of lightweight and high strength. The extrusion profiles of Al–Li alloy are widely used in aerospace and other fields, which can significantly reduce the weight of the aerospace equipment and improve their carrying capacity and service performance. Particular service conditions of structural components in aeronautical and space areas put forward strict requirements on microstructure, mechanical properties, and dimensional precision of Al–Li alloy profiles. Therefore, it places higher requirements on the shape forming and microstructure controlling of the Al–Li alloy profiles. The manufacturing process of the profiles involves billet homogenization, hot extrusion, solution and quenching treatments, artificial aging, and others. The parameters of each process as well as the die structure have important effects on the final performance of the profiles. This article summarizes the main applications and key mechanical properties of Al–Li alloy extrusion profiles. The technologies related to the manufacturing process of the extrusion profiles are summarized and analyzed. The related studies about the evolutions of the microstructure and mechanical properties during homogenization and extrusion processes are reviewed. The developments of the solid solution and quenching treatments as well as the aging strengthening technology for extruded Al–Li alloy profiles are also introduced. The scientific problems and key technologies that need to be solved in the manufacturing of Al–Li alloy extrusion profiles are presented, and the prospect for future development trends in these fields is given.
