Abstract:Abstract With the warpage of a mobile phone case as the index, a numerical model for injection molding was established by CAE software. The process parameters of 5 factors including injection time, mold temperature, melt temperature, packing time and packing pressure were analyzed by orthogonal experiment, the effect of injection process parameters on warpage was studied and the minimum combination of process parameters was obtained. The simulation results show that the warpage was reduced by 6.98% after optimization, and higher quality plastic parts were obtained, which has important guiding significance for the production practice of thin-wall parts.

Abstract:Taking 15 inchs' computer display shell as research object,set up artificial model,arrange the combination of process parameters in orthogonal experiment and get result table from the numerical simulation of injection molding.In addition,the influences of various process parameters are analysed,and the optimized parameter combination is obtained to minimize the warp distortion quantity.The research concludes that the combination of orthogonal experiment and simulation test for the optimization of process parameters can improve the molding quality,reduce the production cost and shorten the development cycle.
Multi-objective Robust Optimization of Injection Molding Process Parameters Based on TOPSIS

Abstract:Present approaches for the robust optimization of injection molding process parameters cannot thoroughly analyze the influence of uncontrollable factors due to the lack of outer experimental runs.And they are often single-objective optimization with no comprehensive evaluation on the characteristics of molded parts.To overcome these shortcomings,a novel multi-objective robust optimization method is proposed on the basis of parameter design using inner-outer array,analysis of signal to noise ratio(SNR) and the technique for order preference by similarity to ideal solution(TOPSIS).The principal process parameters that have the most significant influence on the part quality are firstly screened out by executing two-level orthogonal experiments and analysis of variance(ANOVA),and then both inner and outer orthogonal arrays can be designed by taking the errors of principal process parameters as noise factors.The quadratic polynomial models for predicting the part quality of given process parameter scheme are formulated on the basis of uniform experimental design and stepwise regression analyses,which are then utilized to efficiently compute the values of quality indices corresponding to all parameter schemes arranged according to the inner-outer array.Thus the SNR of every chosen quality index corresponding to all the parameter schemes of the inner array can be efficiently obtained,based on which the preference of all inner schemes are sorted and the most robust one can be determined.The feasibility of the proposed method is demonstrated by the robust optimization of the process parameters for the injection of a mobile phone panel.

Abstract:In this paper, taking mobile phone fixed support as an example, the Creo model is used to get the three-dimensional model of plastic parts. Moldflow is used to mesh and repair the mesh. The plastic part model of the mobile phone shell is designed. The gate position, the gating system and the cooling water system are analyzed. Four technological parameters are established to analyze the warpage of plastic parts. The best technological scheme is selected by orthogonal experiment. The warpage diagram of four factors affecting the warpage is drawn by range analysis method. From this, the warpage trend of plastic parts can be seen, and the warpage deformation can be reduced. The results are of great significance to optimize the design of injection mold and hot runner, and to improve the success rate of mold test.

Abstract:Plastic injection moulding is a popular manufacturing method not only it is reliable, but also efficient and cost saving. It able to produce plastic part with detailed features and complex geometry. However, defects in injection moulding process degrades the quality and aesthetic of the injection moulded product. The most common defect occur in the process is warpage. Inappropriate process parameter setting of injection moulding machine is one of the reason that leads to the occurrence of warpage. The aims of this study were to improve the quality of injection moulded part by investigating the optimal parameters in minimizing warpage using Response Surface Methodology (RSM). Subsequent to this, the most significant parameter was identified and recommended parameters setting was compared with the optimized parameter setting using RSM. In this research, the mobile phone case was selected as case study. The mould temperature, melt temperature, packing pressure, packing time and cooling time were selected as variables whereas warpage in y-direction was selected as responses in this research. The simulation was carried out by using Autodesk Moldflow Insight 2012. In addition, the RSM was performed by using Design Expert 7.0. The warpage in y direction recommended by RSM were reduced by 70 %. RSM performed well in solving warpage issue.

Abstract:Glass lens molding is a high-volume fabrication method for producing optical components. In this paper, combined with the orthogonal test method and finite element method (FEM) simulation, the coupled thermo-mechanical analysis was carried out to analyze the key process factors. In order to reduce the testing time, an orthogonal test with three sets of level factors and three parameters is conducted to obtain the optimal molding process parameters. The result shows that the most significant parameter is molding velocity, the other effect parameters are molding temperature and friction coefficient. According to the previous analysis of orthogonal experiment, it is shown that the best optimal finishing process parameters were A2B1C1.

Abstract:Residual wall thickness is an important indicator to measure the quality of water-assisted injection molding(WAIM).Computational fluid dynamics(CFD) approach is used to simulate the residual wall thickness formation of non-circular cross-section parts.The simulation result is compared with the experiment result,which shows good agreement between the two,thus verifying the accuracy of the simulation model.The results also show that the cross-section geometry has great influence on residual wall thickness.The residual wall thickness decreases obviously with the increase of the cross-section circle-ratio,which indicates that the WAIM is more suitable for the production of parts with large cross-section circle-ratio.System holding-pressure and water flow penetration length affect the residual wall thickness.The increase of the holding pressure can help decrease the residual wall thickness.The increase of water flow penetration length on the one hand makes the residual wall thickness tend to increase,and on the other hand promotes uniform distribution of the residual wall thickness.The research has a strong guiding significance for the study of WAIM process.

Abstract:Abstract In this paper, the new energy automobile front-end frame of a factory is taken as the research object, the polypropylene plastic is used to replace the traditional sheet metal material, and the hyper mesh is used to load the front-end frame's six loading loads, which are the locking limit tension and the cushion impact force, respectively, pedestrian impact strength, condenser support strength, radiator support strength, oil cooler support strength, ensure to achieve certain mechanical properties before production. The maximum warpage deformation is 1.023 mm by mold flow analysis with Moldflow. It does not meet the needs of manufacturers, so it is necessary to optimize the process parameters. We use the mold temperature, melt temperature, holding pressure, injection time, and holding time as test factors, and take the amount of warpage as the optimization goal. Then this paper uses the orthogonal test method to design the test plan and establishes 25 groups of 5-level 5-factor orthogonal tests. Moreover, the effect of the deformation on the warpage is analyzed. These are all to obtain the minimum warpage deformation and find the optimal combination of process parameters. Verification by numerical simulation shows that the warpage is reduced to 0.632 mm. By analyzing the range and variance, the combination of process parameters is optimized, and the warpage is effectively reduced. In the premise of satisfying mechanical properties, plastic instead of steel, to achieve a lightweight design. It provides correct theoretical guidance for setting the actual injection molding process parameters.

Abstract:Integrated with orthogonal design method and numerical simulation, injection molding process of the Y-type electrical connectors was conducted to study the influence of process parameters on volume shrinkage rate and maximum warpage, which are regarded as product quality indices. The multi-indices valuation model for the main influencing factors of the process is developed. The influencing sensitivity to the multi-objective of the processing parameters, such as melt temperature, mold temperature, injection time and holding pressure, is determined by range analysis. Through analyzing the diagrams of influential factors, the optimized process parameter diagram is obtained and verified by simulation. The optimum parameters minimizing the warpage defect and shrinkage are: melt temperature (528K), mold temperature (338K), filling time (0.6s), holding pressure (100%) and holding time (10s). The results show that it is effective to balance the impact of process parameters on the shrinkage and warpage. The work can provide optimal design and process reference for the quality control and assembly precision.

Abstract:This study attempts to investigate the warpage behavior of a flip chip package-on-package (FCPoP) assembly during fabrication process. A process simulation framework that integrates thermal and mechanical finite element analysis (FEA), effective modeling and ANSYS element death-birth technique is introduced for effectively predicting the process-induced warpage. The mechanical FEA takes into account the viscoelastic behavior and cure shrinkage of the epoxy molding compound. In order to enhance the computational and modeling efficiency and retain the prediction accuracy at the same time, this study proposes a novel effective approach that combines the trace mapping method, rule of mixture and FEA to estimate the effective orthotropic elastic properties of the coreless substrate and core interposer. The study begins with experimental measurement of the temperature-dependent elastic and viscoelastic properties of the components in the assembly, followed by the prediction of the effective elastic properties of the orthotropic interposer and substrate. The predicted effective results are compared against the results of the ROM/analytical estimate and the FEA-based effective approach. Moreover, the warpages obtained from the proposed process simulation framework are validated by the in-line measurement data, and good agreement is presented. Finally, key factors that may influence process-induced warpage are examined via parametric analysis.

Abstract:Aluminum alloys have been widely used in various engineering applications due to their excellent physical properties such as low density, high strength and good cutting capacity. In this paper, the semi-solid thixotropic extrusion forming process is proposed to produce aluminum alloy 6063 shells for mobile phones. The effects of the operating parameters on the equivalent stress distribution, velocity field, temperature field, and the load of the top mould were investigated through numerical simulations. Optimal parameters were identified from the simulation results. The experiment was then conducted at these optimal parameters. The macromorphology and microstructure results of the mobile phone shells produced from the experiment are presented and discussed. It was found that the optimal process parameters for preparing aluminum alloy 6063 shell by the semi-solid thixotropic extrusion process were a billet temperature of 630 °C, mould temperature of 400 °C, and top mould speed of 10 mm/s. It was found that the mobile phone shells fabricated under the optimal operating conditions were fully filled with a clear outline and a smooth surface. The solid grains in the microstructure were small, uniform and nearly spherical. The average grain size of the microstructure for the product was obtained as 76.92 μm and the average shape factor was found as 0.76.

Abstract:This study focuses on applying intelligent modeling methods to different injection molding process parameters, to analyze the influence of temperature distribution and warpage on the actual development of auto locks. It explores the auto locks using computer-aided engineering (CAE) simulation performance analysis and the optimization of process parameters by combining multiple quality characteristics (warpage and average temperature). In this experimental design, combinations were explored for each single objective optimization process parameter, using the Taguchi robust design process, with the L18 (21 × 37) orthogonal table. The control factors were injection time, material temperature, mold temperature, injection pressure, packing pressure, packing time, cooling liquid, and cooling temperature. The warpage and temperature distribution were analysed as performance indices. Then, signal-to-noise ratios (S/N ratios) were calculated. Gray correlation analysis, with normalization of the S/N ratio, was used to obtain the gray correlation coefficient, which was substituted into the fuzzy theory to obtain the multiple performance characteristic index. The maximum multiple performance characteristic index was used to find multiple quality characteristic-optimized process parameters. The optimal injection molding process parameters with single objective are a warpage of 0.783 mm and an average temperature of 235.23 °C. The optimal parameters with multi-objective are a warpage of 0.753 mm and an average temperature of 238.71 °C. The optimal parameters were then used to explore the different cooling designs (original cooling, square cooling, and conformal cooling), considering the effect of the plastics temperature distribution and warpage. The results showed that, based on the design of the different cooling systems, conformal cooling obtained an optimal warpage of 0.661 mm and a temperature of 237.62 °C. Furthermore, the conformal cooling system is smaller than the original cooling system; it reduces the warpage by 12.2%, and the average temperature by 0.46%.

Abstract:Thin-walled plastic parts are susceptible to deformation during injection molding. Using the example of a notebook battery cover, optimization of the injection mold design and injection process parameters was performed with Moldflow software, which resulted in about 69% reduction of the deformations. Moreover, the uneven material shrinkage during the injection process has been shown to be the main cause of deformations of thin-walled plastic parts.

Abstract:Quality control is considered a critical aspect of plastic materials in the injection molding process. Two types of deformations occur during the injection molding process, namely, volumetric shrinkage and warpage. This study aims to optimize the warpage of the polyethylene terephthalate preform (PET) used for the packing of carbonated drinks. PET warpage results in an uneven distribution of material over the wall surface of the preform and causes variation in wall thickness. During the filling operation of carbonated drinks, the preforms are subjected to high pressure at the points where the wall thickness is at a minimum, which induces a high-stress concentration. Under high pressure, the preforms are ruptured at the points where the warpage is at a maximum (stress concentration area), causing wastage of the beverage as well as the preform. In this study, the Taguchi method and analysis of variance (ANOVA) are used to determine the most significant parameters to induce warpage during the molding process. Then, we optimize the process parameters in order to reduce warpage through a numerical approach using Solid Works Plastics. The result shows that the ambient temperature and melting temperature are the most critical parameters that contribute to the warpage, yielding 42.115% and 41.278%, respectively. Among the 6 parameters considered for this study, the pressure holding time contributes a minimum of 0.5961% to the yielding of the warpage. Overall, by optimizing the process parameters, warpage of the PET preform is minimized by 7.7202%, which helps to reduce wastage of the carbonated drink as well as the rejection rate of the preform during the filling operation. In a nutshell, the quality of the preform is improved.

Abstract:A single-sided in-mold decoration combined with microcellular injection molding (S-IMD/MIM) process uses one decorative film to cover apparent defects of light-weight plastic products. The S-IMD/MIM process results in unbalanced temperature and uneven cellular distribution, and consequently large warpage deformation. In order to reduce the warpage, an innovative method is proposed by utilizing double-sided in-mold decoration combined with microcellular injection molding (D-IMD/MIM) process. The method sticks two decorative films to both inner walls of mold cavity for injection molding. This work takes a spline as a sample for numerical simulation and molding experiment. The results show that D-IMD/MIM process brings about balanced temperature distribution inside melts such that cells inside splines are stratified and symmetrically distributed. In such a case, there is less thermal stress inside spline as well as small warpage deformation of spline. By comparison with S-IMD/MIM spline, D-IMD/MIM spline has the warpage with a 71.68 % of reduction. It indicated that D-IMD/MIM process may effectively suppress warpage deformation of molded products.
