Abstract:Free piston linear generator (FPLG) is a promising range extender for the electrical vehicle with unparallel advantages, such as compact structure, higher system efficiency, and reduced maintenance cost. However, due to the lack of the mechanic crankshaft, the related piston motion control is a challenge for the FPLG which causes problems such as misfire and crash and limits its widespread commercialization. Aimed at resolving the problems as misfire, a single-piston FPLG prototype has been designed and manufactured at Shanghai Jiao Tong University (SJTU). In this paper, the development process and experimental validation of the related control strategies were detailed. From the experimental studies, significant misfires were observed at first, while the FPLG operated in natural-aspiration conditions. The root cause of this misfire was then identified as the poor scavenging process, and a compressed air source was leveraged to enhance the related scavenging pressure. Afterward, optimal control parameters, in terms of scavenging pressure, air-fuel equivalence ratio, and ignition position, were then calibrated in this charged-scavenging condition. Eventually, the FPLG prototype has achieved a continuous stable operation of over 1000 cycles with an ignition rate of 100% and a cycle-to-cycle variation of less than 0.8%, produced an indicated power of 2.8 kW with an indicated thermal efficiency of 26% and an electrical power of 2.5 kW with an overall efficiency of 23.2%.

Abstract:Free piston internal combustion engine linear generator (FPELG) is a novel energy conversion device. Compared with traditional rotary internal combustion engines, FPELG shows many potential advantages due to the elimination of crank-connecting rod mechanism, such as structure simply, the high thermal efficiency, the low emission, the multi-fuel and the multi combustion mode feasibility. Therefore, the FPELG has become a research hot-point in recent years and has achieved a lot of research results. This paper mainly discusses and summarizes the recent technical advances of the FPELG from the research groups worldwide. After a brief introduction on the early research of the free-piston internal combustion engines, its working principle and different configurations are introduced respectively. Then, this paper mainly focuses on the recent research progress of the FPELG from the aspects of modeling and simulation method, experimental approach, and control strategies development. In the end of the paper, the research trend and future development of the FPELG will be prospected. It is concluded that matching and optimizing performances of free-piston internal combustion engine and linear generator are the key research points, and the controlled piston trajectory of the FPELG is the key technology.

Abstract:Bipropellant-powered hydraulic free piston engine (BHFPE), as a new type of HFPE, takes advantage of bipropellant in place of conventional fossil fuel, and adopts a catalytic ignition instead of the conventional spark or compression ignition. In this paper, the operational principle and working process of a BHFPE are described firstly, then the chemical formula and molar mass as well as the heating value of the bipropellant i.e. kerosene/HIP combination are dealt with respectively. Thereafter analysis on the internal energy-flow i.e. energy input, transfer, dissipation and output, during a working cycle of the BHFPE are analyzed. Additionally the operating parameters such as working efficiency, maximum speed of the free piston assembly (FPA) and the output hydraulic energy are derived.

Abstract:The hydraulic free-piston engine (HFPE) is a kind of hybrid-powered machine which combines the reciprocating piston-type internal combustion engine and the plunger pump as a whole. In recent years, the HFPE has been investigated by a number of research groups worldwide due to its potential advantages of high efficiency, energy savings, reduced emissions and multi-fuel operation. Therefore, our study aimed to assess the operating characteristics, core questions and research progress of HFPEs via a systematic review and meta-analysis. We included operational control, starting characteristics, misfire characteristics, in-cylinder working processes and operating stability. We conducted the literature search using electronic databases. The research on HFPEs has mainly concentrated on four kinds of free-piston engine, according to piston arrangement form: single piston, dual pistons, opposed pistons and four-cylinder complex configuration. HFPE research in China is mainly conducted in Zhejiang University, Tianjin University, Jilin University and the Beijing Institute of Technology. In addition, in China, research has mainly focused on the in-cylinder combustion process while a piston is free by considering in-cylinder combustion machinery and piston dynamics. Regarding future research, it is very important that we solve the instabilities brought about by chance fluctuations in the combustion process, which will involve the hydraulic system’s efficiency, the cyclical variation, the method of predicting instability and the recovery after instability.

Abstract:To study the starting performance of hydraulic free piston engine(HFPE),the typical starting phases of HFPE were investigated through experiments.According to different starting energy sources and excitement modes in HFPE,4 starting modes of constant pressure valve control,constant pressure position control,starting hydraulic accumulator(SHA) valve control and SHA position control were given.With the change in supply-oil pressure,4 starting performance parameter curves including displacement of the piston assembly,the pressure difference in scavenging chambers,the pressure difference in combustion chambers and the one in the hydraulic chambers of the pump were tested in constant pressure starting mode.The relationship of the 4 parameters above-mentioned and initial accumulated pressure were analyzed in the SHA starting mode.The differences among 4 starting modes on excitement method and energy supplement were discussed.Results show that the position-control mode has better starting performance than valve-control mode,and is suitable for a higher power occasion.Valve-control mode is applicable to a case with lower starting-frequency.

Abstract:The Free-piston linear generator (FPLG) is a novel energy converter which can generate electrical energy and is regarded as a potential technology for solving the restriction of the short driving range of electric vehicles. Getting rid of the crank and flywheel mechanism, FPLG obtains some advantages of a variable compression ratio, compact size, and highly-efficient power generation. Linear electric machine (LEM) design and piston motion control are two key technologies of FPLG. However, they are currently the main obstacles to the favorable performance of FPLG. LEM being used to drive the piston motion or generate electric energy is an integrated design including a motor/generator. Various types of LEMs are investigated, and suitable application scenarios based on advantages and disadvantages are discussed. The FPLG’s controller is used to ensure stable operation and highly-efficient output. However, cycle-to-cycle variations of the combustion process and motor/generator switching make it difficult to improve the performance of the piston motion control. Comments on the advantages and disadvantages of different piston motion control methods are also given in this paper.

Abstract:Renewable fuels attract more attention owing to reduction of both air pollution and greenhouse gas emissions compared to fossil fuels. The free-piston engine generator is a new energy conversion with compact structure, multifuel combustion mode possibility, and less friction loss, and it can be applied to a variety of renewable fuels. This study investigated the effect of operating parameters on power generation and motion characteristics for free-piston engine generator. A test bench and a detailed and validated numerical model of the free-piston engine generator were presented. Results show that with the increase of the average velocity, the output power root mean square (RMS) and efficiency of the generator gradually increase. The output power RMS grows rapidly, whereas the generator efficiency gradually stabilizes. Under the same average velocity but different strokes and frequencies, the generator power and efficiency are the same. This result means that the multiple-point operating condition can achieve the same output power and generator efficiency goals. Moreover, the optimal operating conditions can be selected comprehensively, considering factors such as fuel properties, combustion efficiency, and performance. The influence of the generator on motion characteristics of the system under pure resistive load and high-frequency operation should be noted.

Abstract:A hydraulic free piston engine (HFPE) integrates one hydraulic pump and diesel engine into one compact assembly. As a compound engine used for nonstiff-transmission of power, its internal energy conversion and external energy recuperation process were analyzed. The great advantages such as high fuel-economy, low energy-conversion loss, flexible power combination, multi-substitute fuel and energy recapture were described. Last but not the least, HFPE makes multi-load control easy through serving as power central station and using hydraulic transformer as interface between hydraulic motors and common pressure rail. HFPE has a promising potential in mobile machinery that starts and stops frequently.

Abstract:The free piston linear generator (FPLG) is a promising generation device that can be applied in distributed generation systems with its many advantages. At present, due to the lack of reliable and effective control, the free piston generator has not been applied in the automobile. This paper analyzes the working principle of the free piston generator and establishes a mathematical model. The traditional PI control method is not ideal for piston position control. On this basis, the PI regulator of the current loop is replaced by a model predictive control (MPC) algorithm, and the corresponding simulation and experiment are carried out. The simulation and experiment results show that MPC has better performance than PI control in terms of the speed accuracy and dynamic response as well as position accuracy.

Sustainable Energy Technologies and Assessments

Abstract:Free-piston engine generator (FPEG), as an important branch of range extender, is a very competitive development direction. In this paper, a hydrogen-fueled opposed-piston FPEG is proposed, which adopts a mechanical-pressurized structure and a two-layer control strategy based on the inner and outer dead center. The prototype well meets the requirements of stable power generation and vehicle loading. The experimental tests have been conducted, which show that the pure hydrogen is successfully ignited under the cold start condition, the combustion efficiency and generation efficiency reach 30 % and 20 % respectively, and the peak pressure is close to 40 bar. However, the prototype was unable to enter the stable operation stage due to frequent misfire phenomena. Based on the above, the causes of abnormal combustion were discussed and the energy loss of the prototype was calculated. The prototype was simulated to run in the stable operation stage finally, and the future optimization scheme based on control strategy and structure was concluded.

Abstract:To develop high energy-density micro power generation systems, a novel two-stroke cycle micro free-piston swing engine (MFPSE), inspired by the concept of the micro internal combustion swing engine, is proposed to supply mechanical power for a micro power generation system. The working principle, gas exchange and ignition timing control cycles, and structure and operation advantages of the MFPSE are discussed in detail. A prototype where the timing control and geometric parameters are designed with reference to a traditional two-stroke cycle internal combustion engine is fabricated. The successful ignition experiment shows that this new concept engine is feasible and is worthy of further study.

Abstract:A new type of hydraulic free piston engine was proposed to overcome the shortcomings of the traditional internal combustion hydraulic free piston engine which needs to control the compression ratio exactly.The new type engine uses the decomposed hot gases released by the monopropellant to drive the piston assembly to and fro and output hydraulic energy.The influences of the bed load,area ratio,porous and resistance of the catalyst bed on the monopropellant decomposition were studied,and the life of the catalyst bed under the pulse working style was analyzed using Fluent.The operation frequency of the piston and the power output were improved by inserting an exhaust solenoid valves to the dynamic cylinder.The adiabatic ceramic and the suitable design of exhaust ports can reduce the heat loss through the dynamic cylinders.Both the soft seal and hard seal were introduced to reduce the gas in the dynamic cylinder flow into the hydraulic pump and made the system work reliably.
Bipropellant-powered Hydraulic Free Piston Engine:Background and Feasibility Analysis

Abstract:A hydraulic free piston engine (HFPE) integrated a prime mover and a hydraulic pump-into one compact unit, which realized non-stiffness power transmission utilizing hydraulic pressure energy. Based on the analysis of the developing internal combustion(I.C.) type and monopropellant-powered type hydraulic free piston engine(HFPE), a new type HFPE i.e. bipropellant-powered type HFPE was presented. The working principle, the structure features, the energy-releasing way, the unit power and the advantages of BHFPE (bipropellant-powered type HFPE) were discussed and condensed by comparing with the ICHFPE and MHFPE. The key problems to develop a BHFPE were summarized. It can be concluded that the BHFPE is promising and worthy of research deeply as a new type HFPE.

Abstract:Free Piston Linear Generator (FPLG) is an ideal power resource in Hybrid Electric Vehicle (HEV) for its potential advantages of low friction loss, variable compression ratio, being suitable for various fuels, high thermal efficiency, etc. No FPLG has been successfully applied to an actual vehicle as lack of reliable control. The first part of this paper consists of introduction to FPLG and its research status. Structure and working principle of FPLG are analyzed in the second part. Then the thermodynamic process is analyzed and mathematical models of all kinds of FPLG using real-time motion control strategy based on location domain are established. After these, verifying work of the six different models established before and the realtime control strategy is carried out. Results show that the mathematical models of FPLG based on location domain work well and the control strategy effects with proper linear generator.

Abstract:Due to their unique operating characteristics and high thermal efficiencies, free-piston engine linear generator (FPELG) has attracted research interest in recent years, thanks to the crankshaft absence. The FPELG has three typical structure configurations: single-cylinder single-piston, dual-cylinder dual-piston, and opposed-piston. These structure configurations have different benefits owing to their distinctive piston operating characteristics and engine performances. This paper analysed the piston operating characteristics and engine performances of the three typical FPELG structure configurations using a quantitative comparison method. The results revealed that the output power of the dual-cylinder dual-piston FPELG was the highest, at 3.7 kW. The opposed-piston FPELG exhibited the highest indicated thermal efficiency of 34%. In addition, the indicated power of FPELG was negatively correlated with the heat transfer area. The friction loss of each FPELG was < 5% of the overall energy consumption. Our study comprehensively analysed the various FPELG structure configurations and highlighted their advantages.

Abstract:In order to solve the matching problem,the mathematic model of starting process of free-piston engine-generator was analyzed.By simplifying the displacement and velocity of the piston,simplified expressions of driving force of linear motor was deduced.The result showed that the larger piston mass could advisably increase inertial force and decrease the minimum starting force,but reduce the maximum speed and slower the starting process.Less frictional coefficient and effective compression ratio could also reduce the starting force.With the simplified formula,the starting process of a prototype free-piston engine-generator was analyzed and the minimum starting force was achieved.

Abstract:The proposed paper deals with the development process and initial measurement results of an opposed-piston combustion engine for application in a Free-Piston Linear Generator (FPLG). The FPLG, which is being developed at the German Aerospace Center (DLR), is an innovative internal combustion engine for a fuel based electrical power supply. With its arrangement, the pistons freely oscillate between the compression chamber of the combustion unit and a gas spring with no mechanical coupling like a crank shaft. Linear alternators convert the kinetic energy of the moving pistons into electric energy. The virtual development of the novel combustion system is divided into two stages: On the one hand, the combustion system including e.g. a cylinder liner, pistons, cooling and lubrication concepts has to be developed. On the other hand, 3D-CFD-simulations are used in the early stage within the virtual development process toward the optimization of the geometry of the scavenging ports and ducts, the gas exchange, injection and ignition. With the high variability of the free piston concept, a strategy for a dual combustion mode operation with spark ignition and homogeneous charge compression ignition (HCCI) is developed. The new engine is constructed on and implemented at a hydraulic free-piston test bench at DLR which controls the piston movements by two hydraulic actuators. In this stage, the power is not converted by linear generators yet. First measurement results show the engine behavior with dual spark ignition and two opposed injectors.
