Abstract:Major challenges existing in the photocatalytic gas-liquid mixing system model include the mass transfer limit at the gas-liquid interface and the depth of light penetration. For this purpose, amphiphilic molecular catalysts were prepared by monovacancy phosphomolybdate modified by propyltrimethoxysilane. It is also used as a photocatalyst in the model reaction (molecular oxygen oxidation of aromatic alcohol). The amphiphilic molecular catalyst in the reaction is similar to surfactant behavior, not only can adsorb in the gas-liquid interface, ensure the direct contact between oxygen, catalyst and reactants, improve the efficiency of mass transfer, and also reduce the surface tension of aromatic alcohol, gas-liquid-solid three-phase system into foam system. The formed foam system amplifies the interface area of the reaction, enhances the light penetration depth and significantly promotes the reaction rate. The insights gained from our study provide a new perspective on the design of photocatalysis in a gas-liquid hybrid system.

Abstract:Recently, the continuous tube-in-tube reactor based on the Teflon AF membrane is emerging as a powerful toolkit for accelerating gas-liquid mass transfer and reaction rate. Because of its large gas-liquid interfacial area and short mass transfer distance, the reactor can allow a fast gas-liquid mass transfer without direct contact between gas and liquid phases, offering an efficient and safe platform for implementing gas-liquid reaction and rapid determination of gas-liquid parameters. In this review, a detailed description and construction method of this reactor are provided. Then, the recent advancements of the tube-in-tube reactor in fundamental studies and practical applications in gas-involved chemical reactions and biosynthetic processes are discussed. Finally, a perspective on future potential applications of such flow reactors is provided.

Abstract:Abstract Gas-liquid-liquid flow in microreactors holds great potential towards process intensification of operation in multiphase systems, particularly by a precise control over the three-phase contact patterns and the associated mass transfer enhancement. This work reviews the manipulation of gas-liquid-liquid three-phase flow in microreactors for carrying out efficient reaction processes, including gas-liquid-liquid reactions with catalysts residing in either liquid phase, coupling of a gas-liquid reaction with the liquid-liquid extraction, inert gas assisted liquid-liquid reactions and particle synthesis under three-phase flow. Microreactors are shown to be able to provide well-defined flow patterns and enhanced gas-liquid/liquid-liquid mass transfer rates towards the optimized system performance. The interplay between hydrodynamics and mass transfer, as well as its influence on the overall microreactor system performance is discussed. Meanwhile, future perspectives regarding the scale-up of gas-liquid-liquid microreactors in order to meet the industrial needs and their potential applications especially in biobased chemicals and fuels synthesis are further addressed.

Abstract:Catalytic gas–liquid reactions have potential as environmentally benign methods for organic synthesis, particularly hydrogenation and oxidation reactions. However, safety and scalability are concerns in the application of gas–liquid reactions. In this work, we develop and demonstrate a scalable, sustainable, and safe thin-layer membrane reactor for heterogeneous Pd-catalyzed hydrogenations and homogenous Cu(I)/TEMPO alcohol oxidations. The implementation of a Teflon amorphous fluoroplastic (AF) membrane and porous carbon cloth in the membrane reactor provides sufficient gas–liquid mass transfer to afford superior performance compared to conventional packed-bed or trickle-bed reactors. The membrane separates the gas from the liquid, which avoids the formation of explosive mixtures for oxygenation reactions and simplifies the two-phase hydrodynamics to facilitate scale-up by stacking modules, while significantly reducing gas consumption. In addition, 3-dimensional simulations deliver insights into the mass transfer and hydrodynamic behavior to inform optimal membrane reactor design and operation.

Abstract:An automated flow platform based on a tube-in-tube contactor and micro-packed bed reactor is developed to measure the kinetics of gas-liquid-solid hydrogenation reactions. The liquid flowing in the inner tube of the tube-in-tube contactor is rapidly saturated to ensure a constant H(2)concentration before entering the micro-packed bed, which transforms the gas-liquid-solid system into a liquid-solid system. A ramping strategy is adopted in which the continuously varied residence time and the corresponding conversion data are obtained in a single experiment. Two reactions including hydrogenation of alpha-methylstyrene and nitrobenzene are chosen to demonstrate the accuracy and efficiency of this automated platform. Varying the flow rate ramping shows that accurate kinetic determination requires a specific range of flow rate ramps. A kinetic curve of conversionversusresidence time (more than ten thousand data points) can be obtained in a single experiment within 50 min. The kinetic parameters obtained with this strategy agree well with literature values. The automated flow platform with flow rate ramping enables accurate determination of gas-liquid-solid reaction kinetics with higher efficiency and lower reagent cost compared with other methods.

Abstract:Precise knowledge of gas diffusivity in liquids is critical for describing complex multiphase reaction systems. Here we present a high-throughput flow concept to measure gas diffusivity in liquids. This strategy takes advantage of the tube-in-tube reactor design whereby semipermeable Teflon AF-2400 tubes facilitate fast mass transfer between gas and liquid without directly contacting the two fluids. Coupled pseudosteady-state flux balances over the gas and liquid describe the gas dissolution rate and corresponding diffusivity with the aid of a single gas flow meter and a continuously ramped liquid flow rate. This in situ method demonstrates excellent accuracy in diffusion coefficient measurements, with less than 5% deviation from established techniques.

Abstract:Gas-liquid-solid catalytic reactions are widespread in nature and man-made technologies. Recently, the exceptional reactivity observed on (electro)sprayed microdroplets, in comparison to bulk gas-liquid systems, has attracted the attention of researchers. In this perspective, we compile possible strategies to engineer catalytically active gas-liquid-(solid) interfaces based on membrane contactors, microdroplets, micromarbles, microbubbles, and microfoams to produce commodity chemicals such as hydrogen peroxide, ammonia, and formic acid. In particular, particle-stabilized microfoams, with superior upscaling capacity, emerge as a promising and versatile platform to conceive high-performing (catalytic) gas-liquid-(solid) nanoreactors. Gas-liquid-(solid) nanoreactors could circumvent current limitations of state-of-the-art multiphase reactors (e.g., stirred tanks, trickle beds, and bubble columns) suffering from poor gas solubility and mass transfer resistances and access gas-liquid-(solid) reactors with lower cost and carbon footprint.

Perera et al. now show that a flow apparatus can also accelerate reaction optimization earlier in the drug discovery process. They modified a high-performance liquid chromatography system to screen a wide variety of solvent, ligand, and base combinations to optimize carbon-carbon bond formation. Injecting stock solution aliquots of the catalyst and reactants into a carrier solvent stream let the authors vary the main solvent efficiently and scale up the optimal conditions for product isolation. Abstract:Continuous flow reactors are used in a wide variety of chemical and biological processes. However, problems with mechanical pumps and lack of reactive components are the current challenges in the setup of contemporary flow reactors. Here we introduce a proof-of-concept liquid metal enabled continuous flow reactor that can promote both mass transport and reactions. We show that a continuously operating system based on a gallium metal droplet can pump a solution containing reagents, while spontaneously allowing a reaction to take place at the metal droplet interface. Model examples are demonstrated for generating Mn3O4, MoS2, and reduced graphene oxide. The system is characterized at different voltages and frequencies to show the gamut of its performance, while characterization of the produced materials showcases the controlled qualities of the synthesized materials and properties of the flow reactor. The proposed continuous flow reactor can find many applications within the food, chemical, and pharmaceutical industries.

Abstract:AbstractMicrodroplet chemistry is attracting increasing attention for accelerated reactions at the solution–air interface. We report herein a voltage‐controlled interfacial microreactor that enables acceleration of electrochemical reactions which are not observed in bulk or conventional electrochemical cells. The microreactor is formed at the interface of the Taylor cone in an electrospray emitter with a large orifice, thus allowing continuous contact of the electrode and the reactants at/near the interface. As a proof‐of‐concept, electrooxidative C−H/N−H coupling and electrooxidation of benzyl alcohol were shown to be accelerated by more than an order of magnitude as compared to the corresponding bulk reactions. The new electrochemical microreactor has unique features that allow i) voltage‐controlled acceleration of electrochemical reactions by voltage‐dependent formation of the interfacial microreactor; ii) “reversible” electrochemical derivatization; and iii) in situ mechanistic study and capture of key radical intermediates when coupled with mass spectrometry.

Abstract:We have developed an efficient system for triphase reactions using a microchannel reactor. Using this system, we conducted hydrogenation reactions that proceeded smoothly to afford the desired products quantitatively within 2 minutes for a variety of substrates. The system could also be applied to deprotection reactions. We could achieve an effective interaction between hydrogen, substrates, and a palladium catalyst using extremely large interfacial areas and the short path required for molecular diffusion in the very narrow channel space. This concept could be extended to other multiphase reactions that use gas-phase reagents such as oxygen and carbon dioxide.

Abstract:Flow chemistry has emerged as the enabling field of high-throughput, data-driven discovery, and process chemistry, yet solids handling remains its key challenge. Insoluble salt by-products can stop flow, fluctuate reagent concentrations in reactors, and cost unexpected time and materials consumptions. The clogging of perfluoroalkoxy (PFA) tubing, stainless steel (SS) tubing, and a silicon microreactor by NaCl during a Pd-catalyzed amination using XPhos ligand was each studied. Our goal of understanding the appropriate reactor design provides in-depth analyses of constriction and mechanical entrapment. Calculations of Stokes number (St)>1 revealed that NaCl particle depositions were independent of the reactor materials. Analyses of the clogging time’s dependence on the residence time (τ) and particle volume fraction (ϕ) discovered commercial tubing to be inadequate for the decoupling of the kinetics. The results prescribe why fabricated microreactors with on-chip analytics, particle formations and dissolutions, and without fluidic connections are solutions to discover and develop ubiquitous reactions that form inorganic salt by-products.

Abstract:Microchannels have great potential in intensification of gas–liquid–liquid reactions involving reacting gases, such as hydrogenation. This work uses CO2–octane–water system to model the hydrodynamics and mass transfer of such systems in a microchannel with double T‐junctions. Segmented flows are generated with three inlet sequences and the size laws of dispersed phases are obtained. Three generation mechanisms of dispersed gas bubbles/water droplets are identified: squeezing by the oil phase, cutting by the droplet/bubble, cutting by the water–oil/gas–oil interface. Based on the gas dissolution rate, the mass transfer coefficients are calculated. It is found that water droplet can significantly enhance the transfer of CO2 into the oil phase initially. When bubble‐droplet cluster are formed downstream the microchannel, droplet will retard the mass transfer. Other characteristics such as phase hold‐up, bubble velocity and bubble dissolution rate are also discussed. Abstract:The demand for efficient and sustainable chemical process development has driven significant advancements in automated droplet flow platforms, which, when coupled with high-throughput experimentation, offer powerful solutions for generating synthetic libraries and optimising reaction parameters. Droplet flow platforms allow for reactions to take place on a microfluidic scale, enabling rapid and sustainable process optimisations. The size of the droplet is varied, with the technique of generating the droplet differing from multiple pumps to advanced robotics. Approaches to integrate multiple analytical tools, phase sensors and parallel reactors have been developed, broadening the capabilities and increasing the throughput of these platforms. Herein, we review recent advancements made within this field, highlighting the type of chemical reactions investigated and the digital technologies which have enabled closed-loop optimisations.

Abstract:In recent centuries, the traditional tank reaction provides a large number of chemical products thermolysis of azidoacrylates. However, potential safety hazard, environmental pollution, huge energy consumption, huge site area and scale-up difficulties are the shortcomings. Continuous flow micro-reactor, with its high efficient heat transfer and mass transfer, accurate temperature control, security and stability, no amplification effect and the advantages of real-time monitoring, can solve the problems which existing in the traditional reaction. This review focuses on new findings in continuous flow micro-reaction in the last five years. The nitration reaction, thermolysis of azidoacrylates, Grignard and Grignard-type reactions, coupled reaction, amination reaction, oxidation and reduction reaction, condensation reaction, cyclization reaction, multistep reaction in flow condition and the continuous flow micro-reactors are introduced. Meanwhile, the potential strengths of the continuous flow micro-reaction as well as the weaknesses are discussed.

Abstract:Flow chemistry has greatly expanded the reaction toolbox by demonstrating a wide range of individual chemical transformations. For commercial scale processes, it provides an appealing alternative to batch reactors by reducing production costs, increasing product yield and overall process robustness. We describe an approach for continuous processing of a specialty chemical manufactured using a batch process with a typical yield of 150 kg per hour and concomitant adiabatic temperature increase of up to 250 °C. This necessitates controlled feed addition causing longer processing time, lower productivity, and undesirable polymerization reactions. We present a continuous process that addresses the challenges of thermal management and reaction selectivity using flow chemistry thereby enabling up to 12-fold reduction in residence time with a comparable product profile. Fundamental reactor engineering and design principles and associated safety considerations used for designing the reactor and continuous process are described. Guided by this analysis, a continuous process using a 1⁄4 inch tubular reactor is investigated. The results indicate residence time reduction from 6 hours to 30 minutes for comparable feed conversion of 87% and similar product composition. Greater than 90% conversion could not be achieved in the current reactor configuration and associated reactor runaway analysis suggests feed decomposition due to pressure fluctuations or insufficient reactants in the reactor. The analysis highlights the need for designing a reactor with better pressure control using a back pressure regulator and choosing a smaller diameter tube. These insights underscore the importance of applying fundamental reactor engineering principles for designing safe and efficient processes at an industrial scale.

Abstract:With the dramatic increase in the international oil price, gas-to-liquid processes of Fischer-Tropsch (FT) synthesis, methanol synthesis, and dimethyl ether (DME) synthesis have become increasingly important and received much attention from both academic and industrial interests. The slurry reactor has the advantages of simple construction, excellent heat transfer performance, online catalyst addition and withdrawal, and a reasonable interphase mass transfer rate with low energy input, which make it very suitable for gas-to-liquid processes. However, its multiphase flow behaviors are very complex and the multiphase reactor has some remarkable scale-up effects; therefore, extensive studies are still needed for the development and design of a high-performance slurry reactor. This article gives a state-of-the-art review of the recent studies on the slurry reactor for gas-to-liquid processes. The influences of the superficial gas velocity, operating pressure and temperature, solid concentration, column dimensions, and gas distributor are discussed. Some recent developments in the liquid-solid separation in a slurry reactor are also summarized. The concept of using internals to intensify the mass transfer and improve the hydrodynamics is discussed based on both experimental results and theoretical analysis. Modeling and simulations of the gas-liquid and gas-liquid-solid flows are briefly reviewed, with focus on the new trend of coupling the population balance model (PBM) into the computational fluid dynamics (CFD) framework to describe the complex bubble behaviors and gas-liquid interphase interactions. The results of a 3000 ton/year pilot plant for DME synthesis are given, showing that the slurry reactor has promising applications in gas-to-liquid processes.
