Abstract:Rotary sinking electrochemical discharge milling (RSECD milling) is proposed.Material removal rate of RSECD milling is markedly higher than that of pure ECM.The salt solution with high-conductivity and non-pulsed power supply are employed to increase ECM effect.An appropriate low applied voltage can significantly improve the machined surface quality and reduce tool wear.Electrochemical milling is a modified technique of traditional electrochemical machining (ECM) that can be used to manufacture some helicopter transmission system parts. The use of rotary tools and an inner-jet electrolyte supply pattern can greatly improve the material removal rate (MRR) in a single pass. However, the feed speed is generally limited to minimize the tool wear. To increase the MRR, electrical discharge machining (EDM) is introduced into the electrochemical milling process. The tool rotation is employed to interrupt the discharge and the high-conductivity salt solution and non-pulsed direct current power supply are also adopted to increase ECM, eventually, a new machining method is proposed, which can be called rotary sinking electrochemical discharge milling (RSECD milling). The mechanism of it is explored in this study by analyzing the machined current, MRR, surface morphology, and tool wear at different applied voltages and feed speeds. Besides, the RSECD milling using the tool with a larger diameter is also conducted to further verify the effectiveness. Method for controlling the area of the electrolyte outlets in the flow field simulation and experimental verification of electrochemical machining

Abstract:Electrochemical machining (ECM) is regarded as a promising and cost-effective manufacturing method for difficult-to-cut materials with complex shapes and structures. Many methods have been successfully developed for the flow field state of machining gaps, which is a key factor affecting machining performance in ECM engineering practice. However, little attention has been given to the area of the electrolyte outlets. This study attempts to present a method for controlling the area of the electrolyte outlets in the flow field simulation and experimental verification of electrochemical machining. The simulation results indicate that the convergent outlet mode can effectively enhance the turbulent effect of the fluid in the inter-electrode gap, especially in the near-wall region, and improve the mass transfer effect of electrolyte. Meanwhile, the simulation results also showed that better material removal rate (MRR) and surface roughness can be obtained when the convergent degree is about 50–70% combined with the effects of bubble volume compression and flow velocity reduction. The experimental results confirmed that the convergent outlet mode can obtain better MRR and surface roughness. Energy-dispersive X-ray spectroscopy results of machined specimens showed that oxides with strong adhesion on the specimen’s surface were effectively eliminated due to stronger turbulence effect under convergent outlet conditions. This should be considered as the main reason for improving machining performance by changing the electrolyte outlet area. These conclusions can provide some useful assistance for ECM engineering practice.

Electrochemical Machining for Micro Holes with High Aspect Ratio on Metal Alloys Using Three-Electrode PPS in Neutral Salt Solution

Abstract:To get micro holes with high aspect ratio on metal alloys by electrochemical machining (ECM) process, the mutual restricted problems between machining localization and efficiency are researched. By analyzing the thickening process of passive film, the mechanism of gas inhibition and dissolution promotion (GIDP) is explored. Thereby, a three-electrode pulse power supply (PPS) is designed to acidize on the workpiece/solution interface, for both better machining localization and efficiency. Micro ECM experiments, using the three-electrode PPS in neutral salt solution as electrolyte, are carried out on 304 stainless steel and 18CrNi8 alloy, in which a micro hollow electrode is used to flush electrolyte under high-pressure supply. It is found that the material removal rate (MRR) is increased by at least 80% and surface roughness R a is dropped by 40%, compared to those of two-electrode PPS. Micro array holes with diameter of about 175 μm are machined through metallic plates with thickness of 0.5 and 1.1 mm respectively. The micro array holes obtained have high consistent precision, good surface quality, and aspect ratio up to 6.5. Experimental results show the feasibility of micro ECM techniques proposed for micro hole with high aspect ratio.
Electrochemical machining of a rhombus hole with synchronization of pulse current and low-frequency oscillations

Abstract:Metal gratings with rhombus holes are widely applied in lightweight aircraft components. Electrochemical machining (ECM) is a nontraditional processing technology with no tool loss and no thermal deformation that has unique advantages for the high-quality processing of rhombus holes. However, the flow paths of the electrolyte in the lateral gap are quite different, and stray corrosion easily occurs on the sidewall due to the different diagonal lengths of a rhombus hole. In this paper, a method was proposed to improve the flow field and processing localization by the synchronization of the pulse power supply and low-frequency oscillations. The on and off positions of the pulse power supply are symmetrical with respect to the wave trough of the oscillation waveform. Based on the coupled simulation of the gas-liquid two-phase flow field and electric field, the effects of assisting oscillations and synchronization of the pulses and oscillations on the void fraction, electrical conductivity, current density, dissolution rate and evolution of the anode profile were investigated. Moreover, the effects of assisting oscillations and synchronization of the pulses and oscillations on the lateral gap, sidewall slope, machining fillet and surface quality were experimentally studied. The experimental results of different ECM methods showed that the coupled simulation was effective and feasible. Moreover, the simulation analysis and experimental results both revealed that the processing accuracy and surface quality of a rhombus hole could be improved by using the synchronized ECM method. The lateral gap at the rhombus hole entrance was only 0.13 mm, the sidewall slope was 0.026 and the surface roughness was Ra0.134 μm under the optimized parameters.

Abstract:Deep-small holes with internal features have important applications in thermal engineering but pose significant difficulties for traditional machining methods. Electrochemical jet machining (EJM) is an effective surface micromachining technique with numerous merits. Applying EJM to create complicated features on the internal surface of deep-small holes is attractive. However, this concept remains challenging due to the narrow and enclosed processing space. In this work, a novel gas assistance tool is developed to achieve the EJM process in deep-small holes for the first time. The hydrodynamic conditions to realize well-shaped and unsubmerged jets in both open space and deep-small holes using the specifically designed tool are investigated. The appropriate electrolyte flow rates and sidewall orifice dimensions enable the desired jet to be ejected laterally from the tubular cathode sidewall orifice. While in the deep-small hole the assist gas creates a local gas cavity around the orifice to prevent the jet from submerging, forming the jet shape required for EJM and consequently achieving localized machining of the internal surface. Excessive assist gas pressure should be avoided as it causes the jet to incline and deform, resulting in reduced machining accuracy. Furthermore, the influence of the main parameters on machining performance is examined. The developed gas-assisted EJM method demonstrates similar machining characteristics to the conventional EJM process when appropriate gas assistance conditions can produce the well-shaped unsubmerged jet. As such, various features with smooth surfaces and good shape accuracy are successfully machined on the internal surface of deep-small holes.
Investigation on pulse-vibration electrochemical machining of parallel micro-grooves

Abstract:The micro-groove structure has attracted extensive attention in mechanical seals and cutting tools as an effective surface modification method. Electrochemical machining (ECM) is a non-contact machining method that can fabricate a large area of micro-grooves on difficult-to-cut metal materials. However, there are significant differences in the dissolution rate in different processing areas when multiple micro-grooves are processed simultaneously, resulting in poor machining accuracy and consistency of micro-grooves. In this work, a pulse-vibration ECM method was given to enhance the machining localization of parallel micro-grooves. The variation laws of flow velocity, void fraction, temperature rise, conductivity, and dissolution rate in different ECM methods were studied through the coupling simulation of the gas–liquid two-phase flow field, temperature field, and electric field. In addition, the effects of different flow modes and different ECM methods on the changes in groove width, groove depth, and cross-sectional profile of the micro-groove were studied based on experimental research. The results verified that combining a pulse-vibration ECM method and a flow-direction switching mode could significantly improve micro-grooves machining accuracy and consistency, the average groove width of micro-grooves processed by the combined method was 587 μm, and the groove width deviation was 8 μm. Moreover, compared with the die-sinking ECM, the average groove width of micro-grooves processed by pulse-vibration ECM was reduced by 13%, and the groove width deviation was reduced by 47%. Besides, the cross-sectional shape of the micro-groove contour gradually changed from a circular arc to a trapezoid.

Abstract:Electrochemical machining (ECM) is regarded as a promising and cost-effective manufacturing method for difficult-to-cut materials with complex shapes and structures. The flow-field state of machining gaps is considered a key factor affecting machining performance in ECM engineering practice and has been widely studied. However, little attention has been given to the fluid energy of electrolytes during the ECM process. This study mainly focuses on the influence of the conversion between dynamic and static pressure energy of electrolyte fluid on ECM performance. The simulation results show that by changing the degree of convergence of the electrolyte outlet, the dynamic and static pressure energy of the electrolyte can be effectively adjusted, and increased static pressure energy can be obtained by sacrificing dynamic pressure energy. The experimental results show that electrolyte energy conversion can achieve better surface quality and material removal rate (MRR). However, excessive sacrifice of fluid dynamic pressure energy will also worsen the ECM performance. By combining MRR and Ra, moderate fluid energy conversion can achieve better machining performance, with a degree of convergence of around 50%–70%. The experimental results also show that moderate energy conversion of the electrolyte fluid can improve the utilization efficiency of electrical energy in the ECM process. This may be because the static pressure of the electrolyte can effectively compress the volume of gas products and reduce the electrical resistivity of the machining gap. These conclusions can provide some useful assistance for ECM engineering practice.

Abstract:Electrochemical machining (ECM) is one of the most promising non-traditional machining methods, known for its advantages such as high processing speed, excellent surface quality, no tool wear, and the ability to process difficult-to-cut metal materials. This study proposes a novel electrolytic gas mixing method for the electrochemical micro machining process, which effectively enhances mixing control precision also maintain small device overall size. The process was investigated by using an electrolytic gas mixing device from both theoretical and experimental perspectives. The study focused on the simulation and experimental verification of physical fields related to bubble size, electrolyte flow rate, and electrochemical machining characteristics. The results indicate that the developed mixing method in this study achieves high resolution mixing ratio control, coupled with high response speed and uniform bubble size. In microslot electrochemical machining verification, the results show that using this mixing device under the same parameters can effectively enhances the depth processing capability, suppresses surface flow marks, and reduces surface roughness.

Abstract:Deep-narrow slots (DNSs) (width 2 mm) are inherent features in die-casting molds as heat-dissipating slots and turbomachinery components for seal slots. Electrochemical milling (EC-milling) is a flexible method to machine variety of structures by controlling the tool path. The process employs a tubular tool with a flat end face through which the electrolyte is supplied coaxially. However, owing to the small inter-electrode gap (IEG), the quantity and velocity of electrolyte flowing into the IEG are weakened during machining of DNSs. This reduces the machining quality and efficiency. Therefore, this paper proposes a method of EC-milling of DNSs with a pulsating flow field. A tubular tool with a wedge-shaped end face (WS-tube) is designed, and both the quantity and velocity of electrolyte flowing into the IEG will be changed with the rotation of WS-tube. Thus, a pulsating flow field is generated which can enhance the mass transport in the IEG. Consequently, both the machining efficiency and quality are improved. Flow-field simulation results indicate that as compared with the traditional flat end face tube (F-tube), WS-tube can generate a periodic pulsating flow field in both front and side IEG, and the peak electrolyte flowing velocity is also increased. The experiment results reveal that compared to that of 0.24 mm/min with F-tube, the maximum feeding speed reaches to 0.42 mm/min with WS-tube, and both the surface quality and taper are improved at the same time. Increasing the rotation speed of tube tool and pulse frequency further enhances the transport of electrolytic by-products, and the machining quality is improved. With the optimized parameters, a 5 mm deep DNS with width of 1.48 mm ± 0.02 mm, taper of 1.44° ± 0.27° and the surface roughness (Ra) of 0.7 μm has been successfully fabricated.

Abstract:Electrochemical jet machining (EJM) has attracted considerable attention in alloy manufacturing due to its versatility and flexibility. However, for EJM of titanium alloys, the Material Removal Rate (MRR) is low due to the formation of the refractory oxide layer and the non-participation of end face of tool electrode. In order to improve the MRR in this study, a novel hybrid method called gas electrical discharge and electrolyte jet simultaneous machining, which combines electrical discharge machining (EDM) and electrochemical jet machining (EJM), is proposed to effectively reduce the oxide layer and promote the participation of the end of electrode tool in machining process. In the hybrid EDM-EJM method, an instantaneous high voltage spark discharge breaks down the air between two electrodes to remove instantaneously the oxide layer, and then the workpiece is machined to a smooth surface by subsequent and highly efficient EJM. Each point on the workpiece surface is treated successively via EDM and EJM, so the entire surface is machined by the two separate machining modes. The EDM and EJM act simultaneously on the workpiece and in synchronization throughout the machining process. Also, the end face of the workpiece contributes to material removal, hence the MRR is improved. Due to the periodic change of the machining voltage at the EDM stage, the reflection angle of the flowing electrolyte also changes periodically, and this is conducive to increasing fluctuations in the flow of electrolyte and hence accelerating the removal of the electrolysis products. Our studies shows that this new combined approach improves not only the MRR, but also greatly reduces erroneous corrosion effects and reduced the surface roughness Ra from 0.800 μm to 0.177 μm.

Abstract:Micro-hole fabrication at a high speed and accuracy of machining while maintaining high surface quality is challenging. A core difficulty is the removal of the products of machining from extremely narrow gaps. To solve this problem, this study proposes an approach that combines high-speed electrical discharge machining (EDM) with electrochemical machining (ECM) by using a helical tube electrode with matched internal and external flushing. During high-speed electrical discharge drilling, matching the internal flushing with the clockwise rotation of the helical electrode can help remove debris from the bottom of the blind hole. During ECM, matching the external flushing with the anticlockwise rotation of the helical electrode can improve the flow of electrolyte in the gap. First, the flow field was simulated to show that matching the internal and external flushing of the helical electrode can enhance the flow of the medium and reduce particle concentration in extremely narrow gaps. Second, a series of experiments were conducted to verify that the taper of the hole and the surface quality of its wall can be improved by using the helical tube electrode. Finally, an experiment was carried out to optimize the machining parameters and yielded a minimum taper of 0.008 at a speed of rotation of 460 rpm, and pressures of internal and external flushing of 9 MPa and 4 MPa, respectively.

Abstract:Electrochemical discharge machining (ECDM) is a non-traditional machining technology used for micromachining of non-conductive materials including glass and ceramics. However, deep micro hole drilling (usually more than 500 μm) always encounters many problems, such as low repeatability, tool bending, and low machining efficiency. All these problems are mainly due to the bubble accumulation on the entrance hole. The phenomenon inhibits the electrolyte to enter the tip of the tool; therefore, the melting conditions will not be satisfied. The recent research shows that gas film formation and the motion of electrolyte are highly influenced by magnetohydrodynamic (MHD) effect. Further, the electrolyte circulation is improved by the MHD effect, and higher machining efficiency can be achieved. However, the poor electrolyte circulation in deep micro hole drilling is still exist, and the machining performance needs to be enhanced. In this paper, a simple, direct strategy for precisely tuning the machining parameters (i.e., supplied voltage and magnetic density) under MHD effect was introduced. Results show that the depth around 1000 μm can be achieved within 100 s with quite good surface quality and even deeper micro hole can be achieved. The method using MHD effect brings a great potential for the development of feedback control algorithms for micro hole machining.
Multiphysics Research on Electrochemical Machining of Micro Holes with Internal Features

Abstract:Micro electrochemical machining (ECM) is practicable for machining micro holes with internal features by adjusting machining parameters along with machining depths. However, it is difficult to maintain the shape accuracy due to dramatically varied electrolyte temperature ( T ) and gas void fraction ( vol ) caused by the parameter variations. Taking the reverse tapered hole as an example, this research presents a multiphysics model to investigate the effects of machining parameters on T and vol and further optimize parameters for shape accuracy improvement. Firstly, the rules of current efficiency with various pulse-on times are measured from dissolution experiments. The gas fluxes are calculated from the Faraday current, and then multiphysics models coupling electric field, electrolyte flow, gas transport, and heat transfer are established by COMSOL software. The effects of the machining voltage, pulse-on time, duty ratio, and inlet pressure are investigated. Simulation results indicate that T and vol increase with the machining voltage or duty ratio and decrease with the inlet pressure. By using a smaller duty ratio or a higher inlet pressure, the sidewall dissolution region expands in a larger range. Increasing the inlet pressure is beneficial for reducing the negative influence of rising T and vol . However, excessive inlet pressure causes undesired material dissolution. The optimal inlet pressures are obtained from simulation results of the electrolyte vortex area. Micro ECM experiments are carried out to verify the simulation results and optimize the parameters. Micro reverse tapered holes with sidewall straightness of 8.6 μm are machined, and the shape accuracy is significantly improved.

Abstract:Electrochemical machining (ECM) is an efficient technique for machining hard-to-cut metallic materials such as titanium alloys. Based on ECM, jet electrochemical machining (jet-ECM) in which electrolyte is continuously ejected from the cathode tool nozzle improves the mass transfer. In jet-ECM, the electrolyte usually forms a flow along the workpiece after the impacting, leading to a weak current density distribution which surrounds the machining region. In jet-ECM of titanium alloys, stray corrosion easily occurs on the un-machined surface around the machining region as a result of the susceptibility of titanium alloys to stray current. In this paper, a method for rapidly obtaining the ideal jet reflection shape by applying an ultra-high current density is proposed. This method effectively separates the reflected electrolyte from the workpiece, thus protecting the un-machined surface from stray corrosion. Simulations with multiple coupled physical fields are established to investigate the interactions among the electric field distribution, flow field distribution, and geometry deformation in jet-ECM. A series of observational experiments are carried out to verify the simulation results. To study the influence of the current density on the machining characteristics, the performance of jet-ECM using current densities from 200 to 600 A/cm 2 was discussed in terms of the achievable groove dimensions, material removal rate, current efficiency, and energy efficiency. The results reveal that a proper jet reflection shape can be rapidly formed in jet-ECM by applying an ultra-high current density, and the grooves fabricated in this way are free from stray corrosion and possess shape edges.

Abstract:The electrochemical machining (ECM) technology is applied to the rifling processing field to solve the problem that new structure rifling with gradually changing grooves cannot be processed. By establishing the mathematical and geometric models of flow field in ECM gap, the distribution state of the deep spiral hole with gradually changing groove flow field in ECM gap was studied. By analyzing the simulation results of the flow field, it can be seen that the electrolyte is not evenly distributed in ECM gap and the electrolyte flow rate is insufficient at the tail of cathode process zone. Therefore, the cathode structure was secondarily improved to improve the electrolyte flow field distribution, so as to establish an optimized cathode model. Carry out ECM experiments of the deep spiral hole with gradually changing grooves and test experiment results under different parameters. The relationship between process parameters and deep spiral hole with gradually changing groove size can be obtained by analyzing the test results. The test results show that when the voltage varies from 12 to 18 V, the section shape of gradually changing groove rifling is respectively changed to 0.54 mm in diameter and 0.31 mm in groove width; for every 2-V increase in voltage, the average increase in diameter is 0.18 mm and in groove width is 0.10 mm. The simulation in ECM gap by using COMSOL is effectively shortening the cathode development cycle. The realization of ECM deep spiral hole with gradually changing grooves lays a technical foundation for the leap from design theory to engineering practice.
Analysis of flow field for ECM square deep hole with two-section square cone combination cathode

Abstract:Electrochemical machining technology is adopted to solve the thorny problem of square deep hole machining. The distribution of the electrolyte flow field in the electrochemical machining gap of the deep square hole is simulated with the COMSOL simulation software based on the establishment of the gap electric field and the mathematical model of the gap electrolyte flow field. The simulation results show that the electrolyte flow field distribution in the machining gap is uneven and the electrolyte is not full. Therefore, the cathode structure in the corresponding machining gap area is optimized by the method. The two-section square cone combination cathode with the bi-directional liquid supply is designed, and two groups of 16 added liquid holes with a diameter of 1.5 mm, a slope of 20° and an angle of 22.5° are adopted to improve the flow field distribution. After optimization, the extreme value of current density on the anode surface of the workpiece is reduced from 9.4 to 1.7 A/cm 2 , which significantly improves the uniformity of current density distribution. Finally, orthogonal experiments are conducted with different voltages, duty cycles, inlet flow rates and feed rates to obtain the experimental results of square hole size and surface roughness. The machining process parameters are selected by the grey correlation method: voltage 17 V, duty cycle 55%, an inlet flow rate of 20 m/s and feed rate 0.4 mm/min. The dimensions of the specimens meet the product requirements, enabling stable processing of square deep holes, significantly shortening the cathode design cycle and optimising the cathode structure.

Research On Micro Ecm Using Micro Array Electrode

Abstract:A micro electrochemical machining (ECM) process is proposed for better machining performance by taking the integrated technical measures including array micro electrode and its side insulation, micro gap control between the cathode and anode, as well as control of the retraction of electrode synchronized with switching off of pulsed current supply intermittently in process etc.The array micro electrode is fabricated by LIGA process and then insulated with epoxy film by spin-coating process. A micro ECM setup is designed for the machining experiments, in which a moving coil actuator is used as the fast servo unit for micro gap control. Through theoretical and experimental works for process improvement, machining results of 11 x 11 array micro holes have been obtained. By using the side insulated array electrodes with epoxy film of 5 similar to 8 mu m thickness, added by micro gap control, the hole diameter. and taper are significantly reduced.

Abstract:Conventional mechanical machining of particle reinforced aluminum matrix composites (AMCs) is challenging because the hard ceramic particles in the soft aluminum matrix lead to an increased tool wear. Furthermore, the mechanical and thermal impact during conventional machining affects the microstructure of the AMCs. Electrochemical machining (ECM) is an alternative method to machine AMCs. Based on anodic dissolution, ECM has a slight influence on the work piece material structure and is independent of material strength and hardness. So the microstructure of the work piece remains unaffected. One method of ECM is electrochemical machining with continuous electrolytic free jet (Jet-ECM). Hereby the electrochemical removal is localized by the geometry of the electrolyte jet. By moving the electrolyte jet micro-structures and microgeometries can be generated quickly and flexibly in metallic parts [1]. Another advantage of Jet-ECM is the low consumption of electrolyte which allows an easy and inexpensive change of electrolyte for investigations with different types of electrolyte. In this study AMCs reinforced with different amounts of SiC-particles are machined with two pH-neutral electrolytes using Jet-ECM. The results provide information about the suitability of the selected electrolytes for the machining of AMCs. In addition, the influence of the particle content on the electrochemical removal result will be evaluated.

Abstract:Electrochemical machining (ECM) uses a direct current (DC) at high density of 0.5–5 A/mm2 which is passed through the electrolytic solution that fills the gap between an anodic workpiece and a pre-shaped cathodic tool. At the anodic surface, metal is dissolved into metallic ions and thus as the tool moves towards the workpiece at a constant feed proportional to the dissolution rate of the anodic surface, then its shape is copied into the workpiece. During ECM, the electrolyte is forced to flow through a narrow interelectrode gap at high velocity of more than 5 m/s to intensify the mass/charge transfer through the sublayer near the anodic surface. The electrolyte removes the dissolution by-products, e.g., hydroxide of metal, heat, and gas bubbles generated in the interelectrode gap. These machining by-products affect the process accuracy, efficiency, stability, and productivity. Ensuring the continuous flushing of these products is, therefore, essential. One of these methods is through the use of pulsed voltage. Introducing vibrational motion, at low or ultrasonic frequency, to the tool/workpiece or the machining medium became a viable alternative for the evacuation of the machining products during the vibration-assisted ECM (VA-ECM). Other attempts to further enhance VA-ECM performance include the proper tool design, addition of abrasive particles to the electrolyte medium, and use of magnetic flux assistance. This paper reviews the principles of VA-ECM, main research directions, process parameters, and performance indicators. Numerous fields of VA-ECM which include micro-slotting, micro-drilling, macro-drilling, electrochemical wire cutting (ECWC), polishing and finishing, and micro-tool fabrication have been covered. Several mathematical and statistical modeling and optimization techniques have been also examined. The current paper also outlines possible trends for future research work.

Abstract:The electrochemical machining(ECM) has great potential in micro and precision manufacturing fields due to its processing principle of anodic dissolution,but the practical machining accuracy of micro ECM is hampered by stray current and harsh flow field conditions in the micro machining gap.The predominant influencing factors in micro ECM were analyzed,and a comprehensive technical way was proposed to improve the machining performance,which integrated preparing high quality array electrode by LIGA process,side insulating of electrode,applying high frequency pulsed power,using passivating electrolyte and controlling the withdrawal of electrode intermittently.The theoretical and experimental investigation indicated that better accuracy can be achieved owing to the confinement of electric field and improvement of flow conditions.
