Abstract:The geopolymer is an environmentally friendly and high-performance material. Nowadays, how to improve the degree of the geopolymer's reaction and enhance its mechanical properties has become a hot topic. This study used orthogonal tests to design the precursor mixing ratio, considering GGBS content (A), water/binder ratio (B), and alkaline activator modulus (C). The fly ash (FA) ground granulated blast furnace slag (GGBS)-based geopolymers were cured under two standard curing conditions: 40 °C under water and 40 °C in the oven. Then, the influence of these factors on the mechanical properties of geopolymers under different curing conditions was summarized. The contribution of each factor was ranked, which was used to find out the most sensitive factors affecting the mechanical properties. Taking the 7 days and 28 days of compressive strength and flexural strength of the geopolymer specimens as the evaluation criteria, the optimum ratio method for preparing geopolymers was obtained. Then, the prediction model of compressive strength under different curing conditions was established. SEM and XRD were used to analyze the microstructure and hydration products of the samples. The test results showed that the optimum ratio of FA-based geopolymers varied under different curing conditions. The GGBS content was the key factor in determining the mechanical properties. The heat curing condition was the best curing condition, the 28-day compressive strength could reach 76.3 MPa, and the 28-day flexural strength could reach 7.4 MPa. The prediction models established for compressive strength under different curing conditions had high accuracy. The specimens under the best curing conditions exhibited a dense internal microstructure and the presence of C-S-H gels, C-A-S-H gels, and N-A-S-H gels.

Abstract:The commercial alkali activators could account for more than 50% of the cost for producing geopolymers. Thus, to lower the carbon footprint of geopolymer by avoiding the utilization of energy-intensive commercial alkali activators, a novel eco-friendly geopolymer was synthesized from 100% solid wastes comprising red mud (RM), calcium carbide slag (CS), ground granulated blast furnace slag (GGBS) and fly ash (FA) in this study. Effects of GGBS contents and curing conditions on the compressive strength, fluidity and water requirement for normal consistency were investigated. The hydration products in the binders cured at different conditions were characterized by X-ray diffraction (XRD), thermogravimetric (TG), Fourier transformation infrared spectroscopy (FTIR) and scanning electronic microscopy (SEM). The results showed that GGBS improves the compressive strength as well as the mortar fluidity and reduces the water requirement for normal consistency of the geopolymer. Raising the curing temperature up to 60 °C and prolonging the heat curing duration to 12 h facilitate the dissolution and polymerisation of the FA-GGBS and therefore increase the amount of gel and crystalline products, whereas excessive heat-curing at temperatures higher than 60 °C and durations longer than 12 h causes shrinkage cracks at later age, which was detrimental to the compressive strength. The mineralogical characterization revealed that the amount of gel governs the strength development and heat curing favors the formation of secondary crystalline phase hydrotalcite. The developed binder can be used to produce low-carbon clinker-free concrete blocks to improve the sustainability of concrete industry.

Abstract:Geopolymer is a material with high early strength. However, the insufficient durability properties, such as long-term strength, acid-base resistance, freeze–thaw resistance, leaching toxicity, thermal stability, sulfate resistance and carbonation resistance, restrain its practical application. Herein, a long-term stable geopolymer composite with high final strength (ASK1) was synthesized from shell coal gasification fly ash (SFA) and steel slag (SS). Additionally, a geopolymer composite with high early strength (ASK2) was also synthesized for comparison. The results showed that ASK1 exhibited better performance on freezing-thawing resistance, carbonization resistance and heavy metals stabilization compared to the ASK2 at long-term curing. Raising the curing temperature could accelerate the unconfined compressive strength (UCS) development at initial curing ages of 3 to 7 d. Both ASK1 and ASK2 exhibited excellent acid-base and sulfate corrosion resistance. An increase for UCS was seen under KOH solution and MgSO 4 solution corrosion for ASK1. All leaching concentrations of heavy metals out of the two geopolymers were below the standard threshold, even after 50 freezing-thawing cycles. Both ASK1 and ASK2 geopolymer concrete exhibited higher sustainability and economic efficiency than Portland cement concrete. The result of this study not only provides a suitable way for the utilization of industrial solid waste in civil and environmental engineering, but also opens a new approach to improve the long-term stabilities of the geopolymers.

Abstract:Geopolymer gel that possesses advantageous features of fast setting, high strength, and good durability is increasingly used in civil engineering, including rapid retrofit projects, roadway, and other construction projects. Furthermore, geopolymer gel is also a green and economical material as it derives from solid wastes. In this study, activators with different sodium silicate modulus and alkali content were used to activate ultrafine coal gangue and slag powder to prepare coal-gangue-based geopolymers with high strength. To study the influence of slag powder content, sodium silicate modulus, and alkali activator content on strength, a two-stage design was adopted. In the first stage, the orthogonal test with three factors and four levels (10–40% slag, 0.4–1.0 modulus, 16–22%) was used to obtain the influence of each factor on the strength and select the design range of the specimen mix ratio with higher strength. In the second stage, based on the orthogonal experiment, the scope was narrowed to continue to find the optimal excitation scheme and the relationship between the influencing factors and strength. Further, mineral compositional, microstructural, functional group and elemental analyses were performed using X-ray diffraction technique, IR infrared diffraction, electron microscope observation and energy spectrum analysis to elucidate the mechanisms of the strength development. The results show that the factors affecting the geopolymer’s strength were in the order of slag content > alkali content > modulus. The optimum dosage of alkali activator was 18–20%, and the sodium silicate modulus was 0.6–0.8, and the compressive and flexural strength could reach above 40 MPa and 5.9 MPa, respectively. The compressive strength and modulus were in a parabolic relationship. Three types of cementing gels (N-A-S-H, C-A-S-H, and C-N-A-S-H) that were characterized with dense structure and high strength were identified from coal gangue and slag powder after alkali excitation.

Development of a Low-Density Waste-Based Geopolymer Construction Material

Abstract:The construction industry, integral to national infrastructure development, faces environmental challenges attributed to Portland cement's high energy consumption and carbon dioxide emissions during production. To address this challenge, this study integrated waste fly ash and polystyrene into geopolymers to enhance environmental sustainability and economic feasibility. The objectives included developing low-density geopolymers using polystyrene inclusion, optimizing component mixing ratios, assessing activator concentration effects, determining the optimal curing conditions, and characterizing the resulting geopolymers. Through experimental investigation, low-density geopolymers were developed with optimized component ratios and curing conditions. The experimental procedure began with the classification of fly ash to determine its suitability for various applications, revealing it to be type F. Geopolymers were fabricated using a mixture of fly ash, water, sodium hydroxide activator, and polystyrene. Varied concentrations of sodium hydroxide and polystyrene were employed. Two curing temperatures, 60 °C and 100 °C, were explored. The results showed that greater sodium hydroxide concentrations improved the structure and compressive strength of the geopolymers. The results also demonstrated a significant correlation between the curing conditions and the mechanical properties of the produced geopolymers. The goal of reducing the density of the geopolymers for lightweight thermal-resistant applications was achieved through polystyrene incorporation. However, polystyrene incorporation negatively impacted the compressive strength. The optimum production conditions for the sodium hydroxide-varied samples were 8 g sodium hydroxide/g sample cured at 100 °C, while the optimum production conditions for polystyrene-varied samples were 1 g polystyrene/g sample cured at 60 °C. The findings confirmed the viability of utilizing fly ash and polystyrene wastes to produce sustainable, low-density, thermal-resistant construction materials. Overall, increasing activator concentration enhances the strength and durability of geopolymers, while polystyrene contributes to the development of lightweight geopolymers, provided the appropriate amount is utilized. To ensure replicability, the formulation procedure and input quantities must be tailored according to the intended geopolymer application. These insights offer practical guidance for optimizing geopolymer manufacturing processes towards enhanced sustainability and performance.

Abstract:Geopolymers made from ground granulated blast-furnace slag and fly ash could effectively address the issues of high energy consumption and emissions associated with Portland cement, which is commonly used as a soil curing agent. In this study, the unconfined compressive strength and microstructure of geopolymer-solidified sand were presented and analyzed. The study focused on effect of the type and ratio of activator, the ratio of slag to fly ash, and the ratio of water to (activator and cementitious materials) (W/(A + C)) on the behavior of geopolymer stabilized sand. The results of computed tomography (CT), and scanning electron microscope (SEM) indicate that the variation in initial water content significantly affects the porosity of the specimen, which increased as initial water content increased. The cracks were mainly found at the joints between the individual aggregates and at the edges of the individual aggregates. The pore size distribution of the specimens was concentrated in the range 0.0761–5 μm, while the polymer particle distribution was concentrated in the range 0.0761–10 μm, with a concentration of over 90 %. A significant amount of cementing material was densely distributed around both the aggregates and the pores. CT and SEM testing techniques enable a thorough analysis and mutual verification of the self-compacting process, pore distribution, and size, as well as the distribution of cementing material within the specimens. The optimum ratio for B-S19 has been determined.

Abstract:This paper presents a research program aimed towards developing a method of producing lightweight, porous geopolymer composites for the construction industry based on industrial wastes. A direct method involving the addition of chemicals is currently most commonly used to produce the porous mineral structure of a geopolymer matrix. This relies on a reaction in a highly alkaline environment of the geopolymer to produce a gas (usually hydrogen or oxygen) that forms vesicles and creates a network of pores. This paper demonstrates the feasibility of producing a slag-based geopolymer paste foamed with aluminum powder, taking into account different parameters of fresh paste production: the mixing duration, its speed and the timing of foaming agent addition. The foaming process of the fresh paste in terms of the volumetric changes and temperature development of the fresh paste during the curing of the material are observed. After hardening, the physical properties (density and porosity) as well as the mechanical parameters (compressive strength and work of damage) are determined for the nine manufactured foamed pastes. Image analysis software was used to assess the porosity distribution of the material across the cross-section of the samples. The results enabled the design of the mixing procedure to be adopted during the manufacture of such composites.

Abstract:Abstract Due to the environmental problems linked to the production of portland cement, the search for new more economic and non-polluting construction materials has become a current issue of interest. Geopolymers represent new types of “polymeric” materials of mineral nature. The aim of this work is to study the influence of the Na 2 SiO 3 /NaOH mass ratio and curing time on the mechanical and microstructural properties of fly-ash-based geopolymers GP-Fs. The samples were synthesized with different Na 2 SiO 3 /NaOH mass ratios (2.5, 4, and 6) and curing times (2, 12, and 24 h) at 60°C. The GP-F pastes elaborated were analyzed by scanning electron microscopy, Fourier transform infrared (FTIR) spectroscopy, and X-ray diffraction (XRD). The sample with the highest compressive strength and density and the lowest water absorption was produced with a Na 2 SiO 3 /NaOH mass ratio of 2.5 and a curing time of 24 h, which is GP1, as confirmed by FTIR and XRD analyses; in addition, it had a compact structure attributed to a higher pozzolanic reactivity. These optimized geopolymer pastes were studied to assess the durability test, evaluating the resistance to fire and acid attack. Fire resistance was assessed by heating the GP-F pastes to 800°C for 2 h, and acid resistance was studied by immersing specimens in a solution of 6% acetic acid (GP-F-CH 3 COOH) and 6% hydrochloric acid (GP-F-HCl) for 2 months. Physico-chemical and microstructural changes before and after heat and acid exposure were studied using several analyses. Samples exposed to an acidic environment display a completely porous shape with some micro-cracks, inducing a decrease of the residual compressive energy. FTIR analysis showed that the geopolymer gel deformed after heating to 800°C, and pores were formed in their structure due to evaporation of water.

Abstract:This study investigated the physicomechanical, durability and microstructure characteristics of geopolymer foam concrete (GFC) with a unit weight of less than 1500 kg/m 3 produced using attapulgite and diatomite. In the blends, as the main binder was used 10, 20 and 40% attapulgite instead of ground blast furnace slag (GBFS). In addition, 30, 40 and 50 kg/m 3 foam were used in the blends. Three alternative curing methods were used on GFC: steam (80 °C), water (∼22 °C), and an oven (80 °C). Thermal curing regimens last 24 h at a temperature of 80 °C. The blends' porosity ranges from 36.8 to 53.3%, while their levels of water absorption range from 32.5 to 49.4%. Unit weights of hardened GFC samples range from 475 to 1226 kg/m 3 . On the 28th day, after applying the steam curing to blends with a 30 kg/m 3 foam dosage, the compressive strength is greater than 5 MPa. After 900 °C heat treatment (elevated temperature effect), a blend with a foam dosage of 30 kg/m 3 and 40% attapulgite produced compressive strengths of greater than 4 MPa. The blends' depths of water penetration range from 22.1 to 27.8 mm. The drying shrinkage of the blends was increased by adding more foam and attapulgite. GFC's thermal conductivity coefficient varies from 0.134 to 0.354 W/m.K. Increasing the attapulgite and foam decreased the thermal conductivity coefficient. Reaction products such as CASH and NASH gels were observed in SEM examinations. As a result, it has been determined that the most suitable results (In terms of physico-mechanical, thermal insulation and strength Properties) can be obtained if steam curing is applied in blends with 20% attapulgite and 30 kg/m 3 foam dosage.

Abstract:This study compared the feasibility of circulating fluidized bed boiler fly ash (CFBFA), pulverized coal furnace fly ash (PCFA), and coal gasification slag (CGS) for the preparation of geopolymers by investigating the Si and Al dissolution reaction of the raw materials, product structure, and the development of the mechanical properties of the geopolymers. The results indicated that the reaction mechanism for preparing geopolymers were the same for the three kinds of coal based ash, i.e., the depolymerization and repolymerization of Si-O and Al-O bonds in raw materials. The loose and porous microstructure of CFBFA resulted in a high dissolution ratio of amorphous Si and Al, and its self-hardening properties generated ettringite crystals. This resulted in a high initial strength of the CFBFA based geopolymer (CFBFAG). The active Si and Al in PCFA and CGS were released slowly during the curing process, which was conducive to an enhanced compressive strength of the geopolymer in the later stage. The compressive strengths of the CGS based geopolymer (CGSG) after curing for 90 days reached 52.1 MPa, which was 139 % and 11.4 % higher than that of CFBFAG and PCFAG for the same curing time respectively. A microstructure analysis showed that the CGSG had a denser microstructure and more ordered geopolymer gel network than the other geoploymers. Compared with the CFBFA and PCFA, CGS was found to have a greater application potential in the preparation of geopolymers.

Abstract:Purpose The coal-based synthetic natural gas slag (CSNGS) is a solid waste remaining from the incomplete combustion of raw coal to produce gas. With the continuous promotion of efficient and clean utilization of coal in recent years, the stockpiling of CSNGS would increase gradually, and it would have significant social and environmental benefits with reasonable utilization of CSNGS. This study prepared a new geopolymer by mixing CSNGS with PC42.5 cement in a certain mass ratio as the precursor, with sodium hydroxide and sodium silicate solution as the alkali activators. Design/methodology/approach The formulation of coal-based synthetic natural gas slag geopolymer (CSNGSG) was determined by an orthogonal test, and then the strength mechanism and microstructure of CSNGSG were characterized by multi-scale tests. Findings The results show that the optimum ratio of CSNGSG was a sodium silicate modulus of 1.3, an alkali dosage of 21% and a water cement ratio of 0.36 and the maximum unconfined compressive strength of CSNGSG at 7 d was 26.88 MPa. The increase of curing temperature could significantly improve the compressive strength of CSNGSG, and the curing humidity had little effect on the compressive strength of CSNGSG. The development of the internal strength of CSNSG at high temperatures consumed SiO 2 , Al 2 O 3 and CaO and the intensity of corresponding crystalline peaks decreased. Originality/value Moreover, the vibration of chemical bonds in different wavenumbers also revealed the reaction mechanism of CSNSG from another perspective. Finally, the relevant test results indicated that CSNGS had practical application value as a raw material for the preparation of geopolymer cementing materials.

Abstract:Limited studies have been conducted on the synthesis of one-part geopolymer involving coal gasification slag by alkali fusion and component additive method (AFCAM). The ratio of liquid-to-solid (L/S) is the key aspect that has a major impact on the one-part geopolymer's compressive strength (UCS). Our research aims to determine how different L/S ratios affect the microstructure and characteristics of one-part geopolymers. MIP analysis and hydration heat test were conducted to analyze the influence caused by different L/S ratios. The results showed that as the L/S ratio increased, the UCS of geopolymers decreased, and the setting time of fresh slurry increased steadily. Additionally, geopolymer with 0.25 as an L/S ratio (G-L/S-0.25) achieved a higher UCS at 48.31 MPa, whereas the total setting time was more than 23 h. The low L/S ratio produced more gel pores and less total porosity in the geopolymer matrix, which improved the UCS. Moreover, lower porosity suggested that the geopolymer sample had higher compactness and a better internal structure. It is found that the dissolution of the fusion product released heat in the first hour, and no coal gasification slag dissolution heat was detected after one hour. This suggested coal gasification slag showed low reactivity as the additive and was embedded in the geopolymer matrix after 28-day curing. The tested results showed that G-L/S-0.25 had a greater reaction degree. This study illustrated the effects of the L/S ratio on one-part geopolymer and provided a new thought to enhance the UCS of coal gasification slag-based geopolymer.

Abstract:This research aimed to optimize the production conditions for geopolymer matrices by investigating the combination of heat curing conditions and the incorporation of recycled ceramic fines (CFs) as a partial replacement material for fly ash (FA). The obtained physical and mechanical properties of the composites confirmed the positive impact resulting from increasing the curing temperature from 65 °C to 85 °C and using CFs in the amount of 37.5% as a replacement for FA. The results were from laboratory tests performed to evaluate compressive strength, bending strength, bulk density, and water absorption of the geopolymer mixes. In addition, microscopic observations and porosity assessment were also performed, which confirmed that a further increase in the replacement of FA by CFs causes an increase in the porosity of the mixes and, thus, a decrease in all the assessed properties that are relevant to their practical use.

Abstract:In order to protect the environment and counteract climate change, it is necessary to take any actions that enable a reduction in CO2 emissions. One of the key areas is research focused on developing alternative sustainable materials for construction to reduce the global demand for cement. This work presents the properties of foamed geopolymers with the addition of waste glass as well as determined the optimal size and amount of waste glass for improving the mechanical and physical features of the produced composites. Several geopolymer mixtures were fabricated by replacing coal fly ash with 0%, 10%, 20%, and 30% of waste glass by weight. Moreover, the effect of using different particle size ranges of the addition (0.1–1200 μm; 200–1200 μm; 100–250 μm; 63–120 μm; 40–63 μm; 0.1–40 μm) in the geopolymer matrix was examined. Based on the results, it was found that the application of 20%–30% of waste glass with a particle size range of 0.1–1200 μm and a mean diameter of 550 μm resulted in approximately 80% higher compressive strength in comparison to unmodified material. Moreover, the samples produced using the smallest fraction (0.1–40 μm) of waste glass in the amount of 30% reached the highest specific surface area (43.711 m2/g), maximum porosity (69%), and density of 0.6 g/cm3.

The Effect of Different Curing Temperatures on the Properties of Geopolymer Reinforced with Micro Steel Fibers

Abstract:In this study, geopolymer mortar was designed in various experimental combinations employing 1% micro steel fibers and was subjected to different temperatures, according to the prior works of other researchers. The geopolymer mortar was developed using a variety of sustainable material proportions (fly ash and slag) to examine the influence of fibers on its strength. The fly ash weight percentage was 50%, 60%, and 70% by slag weight to study its effect on the geopolymer mortar's properties. The optimal ratio produced the most significant results when mixed at a 50:50 ratio of fly ash and slag with 1% micro steel fibers at curing temperature 240oC for 4 hours through two days. The compressive strength of the geopolymer mortar increased by 11%, 11.5%, and 14% after 3, 7, and 28 days when utilizing fibers. The result shows that fly ash with a ratio of 50% by weight of slag improved the compressive strength of the mixture. It was discovered that a combination with 50% of the weight of fly ash with micro steel fibers, when treated at 240oC for curing age of 3, 7, and 28 days, had a flexural resistance rate of 28%, 30%, 33% higher than a mixture without fibers.
Waste Valorization: Sustainable Geopolymer Production Using Recycled Glass and Fly Ash at Ambient Temperature

Abstract:This research explores the reutilization of waste glass powder (GP) and class F fly ash (FA) in the development of an advanced geopolymer, focusing on reducing natural resource consumption to serve as a green alternative for conventional concrete material. Investigating mix ratios of GP-to-FA (0-to-1), activated with 2-12 M NaOH, followed by ambient temperature curing, this study mainly assesses strength (compressive, and flexural) and durability at different ages. Mechanical properties concerning reaction kinetics and Al/Si ratio, reveal that GP initially acts as an inert filler with slow reaction kinetics, while significant strength improvement at later ages is attributed to the reaction between GP and FA. Optimal performance is achieved with a geopolymer mixture featuring a GP-to-FA ratio of 1:3 (Al/Si ratio of 0.51) and an 8 M NaOH solution, resulting in the highest compressive strength of 40 MPa and superior durability. Microstructural analysis (SEM-EDS, and 29 Si MAS NMR) identifies the reacting product as calcium/sodium aluminate silicate hydrate (C/N-(A)-S-H) gel within the geopolymer matrix. Leaching tests further underscore potential environmental concerns related to excessive alkali leaching, necessitating meticulous mix design management. Embodied energy and carbon footprint assessments confirm the environmental friendliness of the GP-FA-based geopolymer. Overall, this research demonstrates the feasibility of producing effective geopolymers from dry waste at ambient temperature, emphasizing the potential synergy between waste glass recycling and the concrete industry towards sustainable construction practices.

Abstract:The preparation of geopolymer from alkaline solid waste instead of strong alkali presents the disadvantage of low early strength. However, improving the early mechanical properties of the geopolymer to meet the engineering requirements is challenging. In this paper, the effects of different moulding pressures and curing methods on the properties of red mud–ground granulated blast furnace slag activated by municipal solid waste incineration fly ash (MSWIFA)–carbide slag (CRMG) were studied and evaluated in terms of compressive strength and XRD, FTIR, SEM, and MIP techniques analysis. The results showed that the moulding pressure of 30 MPa could increase the compressive strength at 3 d by 182% and decrease the porosity from 30.28% to 27.38%. These results are attributable to the fact that the moulding pressure causes the particles to be tightly bound and promotes the geopolymerisation reaction. High-temperature (HT) curing could accelerate the hydration reaction and increase the compressive strength at 3 d by 133.7% and 141.6% compared with those obtained by water curing (WC) and room-temperature (RT) curing, respectively. Microscopic analyses showed that HT curing can promote the generation of C–(A)–S–H gel, geopolymer gel and hydrate calcium chloroaluminate (HCC), fill the pores, and increase the structure's compactness. Finally, the proposed method was verified by synthesising geopolymer pavement bricks (GPB), and the compressive strength at 3 d was found to reach 54 MPa under an optimal curing method (moulding pressure of 30 MPa, 90 °C for 12 h). Compared with concrete pavement bricks, GPB presents broad application prospects for saving economic costs and protecting the environment. The results provide a theoretical basis and technical support for the application of CRMG in rapid demoulding projects such as unfired bricks.

Abstract:Recently, utilizing industrial waste in the construction industry has gained significant attention to meet sustainability demands and mitigate the adverse environmental impacts caused by the construction industry. This study evaluates the engineering properties of waste foundry sand as a target material after stabilization with an environmentally friendly stabilizing agent (fly ash geopolymer), focusing on achieving adequate strength under ambient curing conditions as a feasible choice for road bases in geotechnical applications. While fly ash geopolymer application is typically linked with temperature curing, this research explores its application under ambient curing to enhance feasibility and reduce production costs. The fly ash geopolymer was synthesized by activating fly ash using a combination of sodium hydroxide and sodium silicate. The experimental program investigated the geopolymer-stabilized waste foundry sand at varying dosages of 7, 15, and 25 %, examining physical properties, non-destructive tests, mechanical properties, XRD phase analysis, and SEM observation. The results demonstrated that increasing fly ash dosage significantly enhanced the physical properties, mechanical properties, and microstructure of the geopolymer-stabilized waste foundry sand samples. Dry density improved from 1.75 to 2.02 g/cm3; longitudinal wave velocity increased from 897.3 to 2028.4 m/s, and unconfined compressive strength rose from 109 to 5261 kPa. Notably, only samples with 25% fly ash achieved the requisite strength to satisfy the road base limit (4100 kPa). These outcomes instill confidence in the potential use of waste foundry sand as a construction material and transition it from mere filling material to a valuable resource, furthermore encouraging the adoption of fly ash geopolymer as an environmentally friendly stabilizing agent in geotechnical applications.
Static Compaction on Coupled Precursors and Optimizing Molarity for Enhanced Strength and Durability of Geopolymer

Abstract:The static compaction technique emphasizes the reduced activator dosage required to develop geopolymers. Therefore, it is crucial to comprehend the optimal alkaline activator concentration for blending low-calcium precursor (fly ash) with high-calcium precursor (GGBS) to produce geopolymer blocks. This work was designed to optimize structural blocks' compressive strength and durability. In experimentation, fly ash (FA) and slag (GGBS) proportions were initially investigated under NaOH solution with varying molarity (8–12) and curing conditions to develop a load-bearing structural block. Subsequently, the durability of the optimized block was evaluated over 56 days through subjection to sulfate and acidic solutions, with efflorescence monitored over the same period. The results reveal that the structural block comprised of 100% FA exhibits the highest compressive strength and lowest bulk density. Conversely, the block incorporating 25% slag that underwent hot curing demonstrates a remarkable 305% strength increase compared to ambient curing. Considering the physico-mechanical performance, the 100% FA block was chosen for durability investigation. The findings indicate a substantial strength loss exceeding 40% after exposure to sulfate and acidic environments over 56 days, coupled with pronounced efflorescence. Catastrophic failure occurs in all cases due to significant strength deterioration. The FTIR spectrum revealed the shifting of the wavenumber to a higher value and verified the depolymerization and leaching of alumina under acidic exposure. However, the developed geopolymer blocks demonstrate superior sustainability and feasibility compared to conventional fired clay bricks and cement-based FA bricks. Despite slightly higher costs, these blocks exhibit greater strength than their counterparts after enduring severe exposures.

Abstract:The coal industry generated tons of waste over the years of mineral extraction, and the waste disposal leads to soil and air pollution caused by acid mine drainage and spontaneous combustion. Seeking environmental sustainability, this paper investigated the valorization of coal tailings as a primary precursor in geopolymer mortar. The effect of Portland cement as a hardened admixture was evaluated on the mechanical and physical properties of geopolymer mortar, by replacing the coal tailings with a lower amount of Portland cement. Six mortars were characterized by several standard tests besides ultrasonic pulse velocity, mercury porosimetry (MIP), and drying shrinkage, the microstructure was evaluated by SEM/EDS analysis and X-Ray diffraction. The workability was slightly higher for geopolymer mortars with calcium by almost 5%, and the addition of sugarcane molasses and flue gas desulfurization increased the fluidity, reaching 220 mm. The Portland cement improved the early strength of geopolymer mortar by almost 10 MPa at 7 days, due to the acceleration of chemical reaction yielding a denser and heterogeneous matrix. The SEM/EDS analysis evidenced the co-existence of the polymeric matrix and C-A-S-H gel. The compressive strength at 28 days was higher than 20 MPa for all geopolymer mortars. A higher reaction rate provided by calcium addition leads to higher densification of the aluminosilicate matrix at early ages. The ultrasonic pulse velocity (UPV) confirmed denser matrix formation, and the geopolymer with 05 wt% of Portland cement presented UPV of 2700 m/s at 07 days, while the non-calcium geopolymer showed 2000 m/s. The denser matrix formed limited the water loss, decreased the open porosity, and improved the stiffness of geopolymer mortars, yielding a drying shrinkage almost 50% lower than for geopolymer without calcium addition. Finally, this paper established the lower replacement (5 wt%) of coal tailings for Portland cement produced efficient geopolymer mortar, with excellent physical and mechanical properties for in situ application without a thermal cure.
