Abstract:A male aged 57 years with acute appendicitis was found to have ST elevations in the EGG (precordial V1-V3 leads) suggesting acute myocardial infarction. The ECG returned to normal postoperatively. The patient showed no signs of ischaemic heart disease and the exercise test and myocardial scintigraphy were found to be normal.

Abstract:3D-printed carbon fiber composites hold significant potential in aerospace applications because of their lightweight, high strength and complex structure fabrication capabilities. However, additive manufacturing characteristics such as high porosity, anisotropy and continuous fiber content significantly affect the mechanical properties of printed parts. The aim of this study is to investigate the influence of hybrid printing of short and continuous carbon fibers on the mechanical properties and failure mechanisms of composites and to develop a model to predict elastic properties considering porosity. First, mechanical testing and characterization of short and continuous fiber reinforced polyamide (nylon) print filaments are performed. The results indicate that the elastic modulus and ultimate strength of continuous carbon fiber filaments reach 60 GPa and 1500 MPa, respectively, while the strength and elastic modulus of short carbon fiber filaments reach 60 MPa and 1 GPa, respectively. Then tensile specimens with different continuous fiber orientations and different continuous fiber placement sequences are printed and tested using a multi-material 3D printing technique. The specimens are characterized before and after testing using scanning electron microscopy and microscopy to assess the porosity and failure mechanisms of specimens with different configurations. The results show that the mechanical properties of the printed parts are much lower than those of the print filaments, which proves the serious negative impact of the material extrusion process on the mechanical properties of the printed structural parts. Finally, an analytical method for predicting the elastic behavior of printed composites is developed by introducing the porosity factor in the volume-averaged stiffness model. For continuous and short fiber filled composites with different fiber contents and printing orientations, the predicted results are in agreement with the experiments, and the prediction error is greatly reduced from 30% to less than 5%.

Abstract:Purpose The purpose of this study is to confirm that the stiffness of fused filament fabrication (FFF) three-dimensionally (3D) printed fiber-reinforced thermoplastic (FRP) materials can be predicted using classical laminate theory (CLT), and to subsequently use the model to demonstrate its potential to improve the mechanical properties of FFF 3D printed parts intended for load-bearing applications. Design/methodology/approach The porosity and the fiber orientation in specimens printed with carbon fiber reinforced filament were calculated from micro-computed tomography (μCT) images. The infill portion of the sample was modeled using CLT, while the perimeter contour portion was modeled with a rule of mixtures (ROM) approach. Findings The μCT scan images showed that a low porosity of 0.7 ± 0.1% was achieved, and the fibers were highly oriented in the filament extrusion direction. CLT and ROM were effective analytical models to predict the elastic modulus and Poisson’s ratio of FFF 3D printed FRP laminates. Research limitations/implications In this study, the CLT model was only used to predict the properties of flat plates. Once the in-plane properties are known, however, they can be used in a finite element analysis to predict the behavior of plate and shell structures. Practical implications By controlling the raster orientation, the mechanical properties of a FFF part can be optimized for the intended application. Originality/value Before this study, CLT had not been validated for FFF 3D printed FRPs. CLT can be used to help designers tailor the raster pattern of each layer for specific stiffness requirements.

Abstract:Pre and post‐printing characterization of FDM feedstock and FDM printed parts. Fused deposition modeling (FDM), a type of additive manufacturing is widely used for complex mold design, single‐part tool manufacturing, and prototyping. The FDM process, especially with fiber‐reinforced filament, induces intricate changes that influence microstructure and properties, highlighting the necessity for a thorough understanding to maximize FDM utilization. This study comprehensively examines microstructural changes and mechanical attributes in polyamide (PA) and carbon fiber‐reinforced polyamide (CF‐PA) before and after FDM printing. Through various characterization techniques including X‐ray diffraction, thermal gravimetric, differential scanning calorimetry, tensile testing, micro‐Computed Tomography (μ‐CT), and fractography, insightful perspectives were obtained. Results reveal substantial fiber breakage, resulting in a 33.03% decrease in the average fiber length from filament to printed parts. X‐ray μ‐CT scans illustrated a more pronounced fiber alignment in CF‐PA filament than in the CF‐PA printed sample. TG analysis confirms approximately 20 wt.% CF content in the filament, with negligible residue in pure PA filament and samples. DSC shows enhanced thermal stability with CF reinforcement, while XRD confirms amorphous behavior in filament and printed parts. Tensile tests reveal anisotropic properties in FDM samples. The addition of short CFs increases Young's modulus but decreases strength. Examination of fractured surfaces reveals different failure modes for filament and printed coupons.

Abstract:Purpose Finite element (FE) analysis can be used for both design and verification of components. In the case of 3D-printed materials, a proper characterization of properties, accounting for anisotropy and raster angles, can help develop efficient material models. This study aims to use compression tests to characterize short carbon-reinforced PA12 made by fused filament fabrication (FFF) and to model its behaviour by the FE method. Design/methodology/approach In this work, the authors focus on compression tests, using post-processed specimens to overcome external defects introduced by the FFF process. The material's elastoplastic mechanical behaviour is modelled by an elastic stiffness matrix, Hill's anisotropic yield criterion and Voce's isotropic hardening law, considering the stacking sequence of raster angles. A FE analysis is conducted to reproduce the material's compressive behaviour through the LS-DYNA software. Findings The proposed model can capture stress values at different deformation levels and peculiar aspects of deformed shapes until the onset of damage mechanisms. Deformation and damage mechanisms are strictly correlated to orientation and raster angle. Originality/value The paper aims to contribute to the understanding of 3D-printed material's behaviour through compression tests on bulk 3D-printed material. The methodology proposed, enriched with an anisotropic damage criterion, could be effectively used for design and verification purposes in the field of 3D-printed components through FE analysis.

Abstract:This paper presents a technique for both structural reinforcement and self-monitoring of thermoplastic parts manufactured by fused deposition modeling (FDM). Continuous carbon fiber tows were embedded into FDM printed structures during the printing process, and the strength and piezoresistive behavior of the printed structures were evaluated. The specimens reinforced with carbon fibers have a tensile strength increase of 70% and flexural strength increase of 18.7% compared to non-reinforced specimens. In addition, the slope of fractional change in electric resistance with strain became a good indicator of strain measurement within the elastic region and damage detection in the yield region. Furthermore, lightweight and print duration reductions were achieved by decreasing the fill density while maintaining the structural strength, where up to 26.01% weight reduction and 11.41% print time reductions were achieved without decreasing the tensile strength. Finally, an artificial hand printed by FDM with embedded carbon fibers is discussed as a demonstration of this approach.

Abstract:Additive manufacturing is becoming a global phenomenon due to its versatile properties and numerous benefits, which is not possible by conventional machining processes. Fused deposition modeling (FDM) shows a huge potential of shift from rapid prototyping toward the rapid manufacturing. Nowadays, the strength of the FDM-printed parts is very important to consider along with all the printing parameters, which affect the strength of these parts. This study includes the investigation of printing parameters (infill density, layer thickness, and shell count) on the strength of FDM-printed parts of acrylonitrile butadiene styrene (ABS) and carbon fiber-reinforced ABS (ABS-CF). These printing parameters directly affect the quality as well as the strength of the 3D-printed parts through FDM. Tensile tests were performed on the universal testing machine on both types of printed parts. The optimized parameters for the 3D-printed samples of the pristine ABS are found to be 0.1045 mm of layer thickness, 57.72% of infill density, and 7.63 numbers of shell count, while the optimum parameters obtained for ABS-CF are 0.2780 mm of layer thickness, 28.37% of infill density, and 9.88 numbers of shell count. The results show that the layer thickness and shell count have a significant effect on the ultimate tensile strength of the 3D-printed parts.

Abstract:The most common method to fabricate both simple and complex structures in the additive manufacturing process is fused deposition modeling (FDM). Many researchers have studied the strengthening of FDM components by adding short carbon fibers (CF) or by reinforcing solid carbon fiber rods. In the current research, we sought to enhance the mechanical properties of FDM components by adding bioinspired solid CF rods during the fabrication process. An effective bonding interface of bioinspired CF rods and polylactic acid (PLA) was achieved by triangular interlocking sutures and by employing synthetic glue as the binding agent. In particular, the tensile strength of solid CF rod reinforced PLA samples was studied. Critical parameters such as layer thickness, extruder temperature, extruder speed, and shell thickness were considered for optimization. Significant process parameters were identified through leverage plots using the response surface methodology (RSM). The optimum parameters were found to be layer thickness of 0.04 mm, extruder temperature of 215 °C, extruder speed of 60 mm/s, and shell thickness of 1.2 mm. The results revealed that the bioinspired solid CF rod reinforced PLA (CFRPLA) composite exhibited a tensile strength of 82.06 MPa, which was approximately three times higher than the pure PLA (28 MPa, 66% lower than CFRPLA), acrylonitrile butadiene styrene (ABS) (28 MPa, 66% lower than CFRPLA), polyethylene terephthalate glycol (PETG) (34 MPa, 60% lower than CFRPLA), and nylon (34 MPa, 60% lower than CFRPLA) samples.

Abstract:Background. Additive technologies based on Fused Deposition Modeling (FDM) modeling methods attract a lot of attention from both industry and research groups, which is explained by low investment costs, ease of production, etc. If the processing parameters are correctly selected, products with mechanical properties close to products obtained by traditional technologies can be obtained. Objective. Practical implementation of the modernized technology for 3D printing of Polylactid Acid (PLA) samples reinforced with continuous Kevlar fiber using the FDM method and determination of their mechanical properties. Methods is based on experimental and theoretical studies of the limit of tensile strength and modulus of elasticity of the composite and includes testing of samples on the SHIMADZU AGS-X testing machine and solving the inverse problem. Results. Experimental samples of thermoplastic composite (PLA+Kevlar fiber Æ0.3 mm) were tested for tension. It was found that the tensile strength of the reinforced composite compared to the unreinforced one with a Kevlar volume fraction of about 12% increases by 2.38 times, and the modulus of elasticity increases by 1.45 times. With a confidence interval of 0.68, the error of determining the ultimate tensile strength is 3.5%, and the modulus of elasticity is 4.5%. A theoretical dependence was obtained for predicting the modulus of elasticity of thermoplastic composites in the range of changes in the degree of reinforcement up to 15%. Conclusions. The application of additive technologies based on FDM for 3D printing of thermoplastic composites with increased mechanical properties is substantiated.

Abstract:Abstract The progression of manufacturing technology has significantly benefited from the adoption of 3D printing techniques, which enable the production of parts with intricate geometries. However, it is important to acknowledge that components fabricated through this additive manufacturing method frequently manifest defects and exhibit a propensity for failure under severe conditions. Therefore, a thorough examination of the mechanical properties of these parts is essential to effectively reduce the failure. This study aimed to explore the mechanical properties of two prevalently used 3D-printed polymers, specifically Onyx and ABS, by integrating computational and experimental analyses. The experimental study utilized a material testing system and digital image correlation (DIC) technology, while the computational analysis covered the finite element (FE) modeling of the 3D-printed samples. The research focused on evaluating the tensile strength and fatigue resistance of the specimens printed in various orientations, alongside a detailed investigation of their fracture behavior. The crack propagation analysis was carried out using the DIC system and the Separating Morphing and Adaptive Re-meshing Technology (SMART) scheme in ANSYS. It was observed that upright build orientation produced the weakest samples for axial loading and specimens with notches failed earlier than those without. Moreover, Onyx was found to have a higher resistance to fracture or failure compared to ABS. The FE modeling results demonstrated strong agreement with the experimental results, validating their accuracy and reliability in characterizing the critical mechanical response of 3D-printed parts rapidly and cost-effectively.

Experimental and Numerical Investigation of the Mechanical Properties of 3D-Printed Hybrid and Non-Hybrid Composites

Abstract:Recent research efforts have highlighted the potential of hybrid composites in the context of additive manufacturing. The use of hybrid composites can lead to an enhanced adaptability of the mechanical properties to the specific loading case. Furthermore, the hybridization of multiple fiber materials can result in positive hybrid effects such as increased stiffness or strength. In contrast to the literature, where only the interply and intrayarn approach has been experimentally validated, this study presents a new intraply approach, which is experimentally and numerically investigated. Three different types of tensile specimens were tested. The non-hybrid tensile specimens were reinforced with contour-based fiber strands of carbon and glass. In addition, hybrid tensile specimens were manufactured using an intraply approach with alternating carbon and glass fiber strands in a layer plane. In addition to experimental testing, a finite element model was developed to better understand the failure modes of the hybrid and non-hybrid specimens. The failure was estimated using the Hashin and Tsai-Wu failure criteria. The specimens showed similar strengths but greatly different stiffnesses based on the experimental results. The hybrid specimens demonstrated a significant positive hybrid effect in terms of stiffness. Using FEA, the failure load and fracture locations of the specimens were determined with good accuracy. Microstructural investigations of the fracture surfaces showed notable evidence of delamination between the different fiber strands of the hybrid specimens. In addition to delamination, strong debonding was particularly evident in all specimen types.

Abstract:Continuous fiber reinforced thermoplastic composites with advantages of high strength, long life, corrosion resistance, and green recyclability have been widely used in aerospace, transportation and high-precision processing equipment, etc. 3D printing is an advanced additive manufacturing technology that enables the rapid manufacture of complex structures and high-performance composites. The aim of this study is to evaluate the precision and stability of 3D printed continuous fiber reinforced thermoplastic composite structures and construct suitable mathematical models to predict tensile properties. Samples evaluated in this study were produced by varying the volume fraction and distribution mode (average and central mode) of fibers within the printed structures. The measured data proved the continuous fiber reduced the printing precision on width and thickness and the printing stability on thickness, while it improved the width stability in the XY horizontal plane. The printing precision and stability of samples with an average mode were slightly better than those of samples with a central mode. The tensile results of 3D printed continuous fiber reinforced thermoplastic composites demonstrated that an increasing volume of fiber reinforcement resulted in the increasing stiffness and ultimate strength of tested samples. The average elastic modulus and ultimate tensile strength of samples with the average mode were higher than those of samples with the central mode, while the average strain at break was quite the opposite. Mathematical models of elastic modulus were established to achieve the relative errors 0.06% and 2.14% for checked samples, while relative errors of the mixing rule were up to 76.15% and 81.71%, respectively. Some typical defects affecting the surface quality and the fracture behavior of 3D printed samples were researched by the analysis of micromorphology.

Basilia Mechanical properties and failure behavior of 3D printed poly (lactic) acid (PLA) reinforced with varying loadings of nano-alumina (Al2O3) (0, 2.5, 5.0, and 10.0 wt.%) were investigated through simulation using a finite element analysis (FEA)-based software. Tensile test specimens were 3D printed via fused deposition modeling (FDM) technique and underwent actual testing. The mechanical properties determined were then used as parameters for the FEA simulation to achieve prediction accuracy. Specifically, this study utilized MSC Patran and Nastran software to simulate the tensile test on the modeled test specimen with tetrahedron mesh. The finite element model was verified by comparing the simulated values with the results of actual experimental testing. Upon calculation, the average percentage differences for the tensile strength, elastic modulus, and displacement were 5.86%, 12.07%, and 10.57%, respectively. Although percentage differences were obtained, using FEA as an initial analysis for the prediction of mechanical properties and failure behavior could serve as a solution for better design and materials optimization.

Abstract:Short carbon fibre reinforced composites (SCFRC) that can be used in 3D printing exhibit excellent properties such as high specific strength and modulus, fatigue resistance, and efficient production at a lower cost. However, in the process of 3D printing, short carbon fibres tend to be distributed along the axial direction of the printed fibre when they flow in the nozzle, leading to anisotropy and dispersity at the macro level. This brings difficulties to the design and application of materials. This paper developed a novel fix point iteration method based on classical laminate theory and Euler's integral method to accurate predict the nonlinear mechanical behaviour of SCFRP and verified via experiments. Results showed that the predicted curve and experimental data were in excellent agreement with only a 5% error for 0°/90° laminate under uniaxial tensile loading. The accuracy of strength prediction for the -45°/45° laminate was improved and stabilised with the introduction of the fix point iteration method. These findings provide a useful framework for predicting the mechanical properties of the short fibre reinforced composited prepared by 3D printing.

Abstract:In this study the mechanical performance of 3D printed intraply hybrid semi-woven composites was investigated. The hybrid composites were fabricated from two types of tow-preg filaments that consist of either carbon or glass fibres impregnated with polyamide, referred to as low elongation (LE) and high elongation (HE) materials respectively. The effect of two printing parameters, weave type and the LE material ratio, were investigated using fifteen unique laminates. The ultimate strain of the hybrid laminates was dependent on the LE material ratio with a transition point at ∼50%. Analytical and FE models were used to predict laminate strength and modulus. In general, the FE model underpredicted the experimental data and the analytical models showed good correlation with experimental observations. The validated analytical model can be used to design hybrid semi-woven laminates to produce a targeted modulus and strength through appropriate selection of weave type and LE material ratio.

Abstract:As a promising technology to revolutionize traditional manufacturing processes, additive manufacturing has received great attention by virtue of its cost savings, minimum material waste, and tool-less production of complex geometries. The development of fiber-reinforced composites via this technique that exhibits superior strength is thus becoming a hot spot in recent years. This paper focused on the 3 D printing of polylactic acid (PLA) composites with the incorporation of chopped long carbon fiber (CF) with an average length of 4.6 mm via FDM fabrication. By varying its loading quantity, the effect of CF contents on the mechanical, thermal, and morphological properties of these 3 D printed composites was thoroughly investigated. The results showed that with the increase of CF contents, all assessed properties of CF/PLA composites including tensile properties, flexural properties, hardness, and thermal conductivity were effectively improved compared to the neat PLA. Their performance exhibited the same upward-downward-upward trend with the addition of CF. It can be attributed to the mutual influence generated from inter-/intra filament porosities and the high stiffness of CF. Meanwhile, a machine learning technique, Gaussian Process modeling was also introduced in this study for the property prediction of the composites. In comparison with the experimental analysis, the optimal CF content of 6.7 wt% with the best overall performance was predicted using this model, which was very close to the best experimental results at 5 wt% CF.

Abstract:Fused deposition modeling (FDM) is one of the most common 3D printing technologies and is becoming a well-established production method. Short fiber-reinforced polymers represent a new class of printing materials that enhance the mechanical properties of final components, thus informing an interesting subject of analysis for this study. FDM-printed parts are characterized by a strong anisotropy, so their behavior should be analyzed accordingly. The authors proposed a modeling strategy based on a transversely isotropic behavior hypothesis, representing material behaviors associated with an elasticity matrix in relation to the elastic field and a combination of Hill's yield criterion and Voce's isotropic hardening law for the plastic field. Material properties of materials were experimentally identified through tensile tests on dog bone specimens printed with different orientations in space. The numerical model was then calibrated using the finite element software LS-DYNA and the optimization software LS-OPT. An agreement between numerical and experimental results showed the robustness of the modeling strategy proposed to describe the stress behaviors of printed materials until a maximum load is reached, while strain behaviors have yet to be correctly defined due to the difficulties associated with evaluating an equivalent deformation.

Abstract:The emergence of additive manufacturing (AM) technologies, such as fused deposition modeling (FDM), have enabled the realization of structures with superior mechanical performance through lightweighting and multi-material architectures. However, the complexity associated with the internal geometric features and potential material configurations have also presented new challenges in designing these structures to optimize mechanical performance. In particular, the failure mechanisms and their relationship to the load bearing capacity of the structures may vary compared to analogous structures designed using conventional manufacturing techniques. In this work, we investigate failure modes of 3 D-printed (3DP) multi-material polymer sandwich beam structures manufactured from acrylonitrile butadiene styrene (ABS) and polycarbonate (PC) materials and subjected to three-point bend loading. Digital Image Correlation (DIC) is utilized to understand the effects of different process parameters on the mechanical response of the 3DP structures. ABS and PC dogbone tensile specimens were printed to establish the baseline properties in tension with varying raster angles and infill patterns. Multi-material sandwich beam structures were then printed with honeycomb cores using different processing and architectural parameters, and the failure modes and loads of these structures were compared with predications from a failure model for sandwich structures that accounts for the following conventional failure modes: (1) indentation, (2) face sheet bending, (3) core bending, and (4) core shear. With minor changes in the processing and geometric parameters, failure modes could be shifted from the face sheets to core bending and core shear, as evidenced by the DIC strain field measurements, and the corresponding max load-to-weight ratios could be increased. Estimations of the tensile properties of the face sheets and core were found to be sufficiently accurate when combining classical lamination theory (CLT) and rule-of-mixtures (ROM) models, while the failure model also predicted the load bearing capacity and failure mode in three-point bending with reasonable accuracy.

Abstract:This paper presents the results of experimental investigation of the mechanical characteristics of 3D-printed acrylonitrile butadiene styrene (ABS) and its modifications reinforced with different types of short-fiber fillers: carbon, glass, and basalt. Elastic modulus, tensile and bending strength, as well as fracture toughness were determined in series of mechanical tests for samples produced with different manufacturing parameters, such as nozzle diameter and infill angle. It was found that the use of ABS filament reinforced with the short fibers can significantly improve the mechanical properties of 3D-printed devices when the infill angle is oriented along the vector of the applied load. In such a case, the elastic modulus and tensile strength can be increased by more than 1.7 and 1.5 times, respectively. The use of a larger nozzle diameter led to the growth of tensile strength by an average of 12.5%. When the macroscopic load is applied along the normal to the printed layers, the addition of short fibers does not give much gain in mechanical properties compared to pure ABS, which was confirmed by both standard tensile and fracture toughness tests. The surface of the fractured samples was examined using scanning electronic microscopy, which allowed us to make conclusions on the type of defects as well as on the level of adhesion between the polymeric matrix and different types of short fibers.

Abstract:Local failure modes occurring in 3D-printed polymer elliptical section tubes in compression are investigated in the present study via a series of experiments, with the results compared to existing design proposals for slender steel analogues. Polylactic acid (PLA) and acrylonitrile butadiene styrene material specimens (ABS) have been printed in three orthogonal layering orientations, and tested in tension and compression to determine orthotropic material properties including strength, elastic modulus, failure strains and Poisson’s ratio. Next, twenty-four 3D-printed elliptical cross-section tubes are tested in compression, with the polymer material, cross-sectional aspect ratio and tube wall thickness varied across the set. Results including the load-deflection behaviour, longitudinal strains, failure modes and ultimate loads are discussed. A design method formulated previously for slender steel elliptical hollow sections in compression is adapted for use with the 3D-printed polymer specimens. Upon appropriate rescaling of the design parameters, safe-sided and accurate predictions are provided by the design method for the compressive resistance of the PLA and ABS elliptical specimens, thus validating its application to cross-sections in materials other than carbon steel.
