Abstract:Low cycle fatigue (LCF) tests were performed on Ti-6Al-4V alloy at room temperature. The fatigue hardening/softening of the Ti-alloy were determined. Both the back stress (X) and the friction stress (σF) were evaluated from analysis of fatigue hysteresis loops and their cycle-dependent behaviors during fatigue tests were obtained experimentally. It is shown that the cyclic stress response or the fatigue hardening/softening of the Ti-alloy actually results from the competition effect of the back and the friction stress behaviors during fatigue cycling. A two-slope behavior in both the εpa-2Nf and the X-2Nf plots was also obtained. The micro-mechanisms associated with the back and friction stress behaviors as well as the two-slope behavior in the εpa-2Nf and X-2Nf plots were further discussed with the help of OM and TEM observations of fatigue failure specimens at representative strain amplitudes. In this study, the DIC technique was also introduced to characterize quantitatively the cyclic deformation heterogeneity of the Ti-alloy at the grain scale.
Low cycle fatigue behavior of nickel-based superalloy GH4145/SQ at elevated temperature

Abstract:Low-cycle fatigue (LCF) behavior of nickel-based precipitation-strengthened superalloy GH4145/SQ was investigated systematically under fully reversed total strain amplitude control conditions at 538°C in laboratory air. It was shown that the alloy exhibited a pronounced initial fatigue hardening followed by continuous fatigue softening to failure at high strain amplitudes, while at low strain amplitudes the initial hardening was followed by a well-defined saturation stage. Microstructure observations using optical and transmission-electron microscopy revealed that slip band density increased with increasing total strain amplitudes and the size of the γ′precipitates tended to reduction due to repeated shearing by the dislocations with continuous cyclic straining. The above changes in microstructures during cycling were essentially responsible for the fatigue hardening–softening behavior of the alloy. Both optical and SEM micrographs indicated that at low strain amplitudes crack propagation was basically transgranular, while at high strain amplitudes crack propagation was essentially intergranular. Bilinear behavior with a change of slope at a plastic strain amplitude of about 0.2pct was observed in cyclic stress–strain (CSS), Coffin–Manson (C–M) and plastic strain energy–life plots. A change in the number of operating slip systems and the fracture modes with the strain amplitude employed was used to explain this two-slope characteristic. In both the companion specimens test (CST) and the incremental step test (IST) methods the alloy exhibited non-masing type behavior. It was suggested that, for the first approximation, the half-life plastic strain energy could be calculated directly according to the equation without reckoning in the non-masing behavior.
Improved Thermo-Mechanical Fatigue Resistance of Al-Si-Cu 319 Alloys by Microalloying with Mo

Abstract:Thermo-mechanical fatigue (TMF) is one of the most detrimental failures of critical engine components and greatly limits their service life. In this study, the out-of-phase TMF (OP-TMF) behavior in Al-Si-Cu 319 cast alloys microalloyed with Mo was systematically investigated under various strain amplitudes ranging from 0.1–0.6% and temperature cycling at 60–300 °C and compared with the base 319 alloy free of Mo. Cyclic stress softening occurred in both experimental alloys when applying the TMF loading, resulting from the coarsening of θ'-Al2Cu precipitates. However, the softening rate of the Mo-containing alloy was lower than that of the base 319 alloy because of its lower θ'-Al2Cu precipitate coarsening rate per cycle. The Mo-containing alloy exhibited a longer TMF lifetime than the base alloy at the same strain amplitude. Microalloying 319 alloy with Mo enhanced the TMF resistance mainly by slowing the coarsening of θ'-Al2Cu precipitates and providing supplementary strengthening from thermally stable Mo-containing α-dispersoids distributed in the Al matrix. The energy-based model was successfully applied for predicting the TMF lifetime with a low life predictor factor, which agreed well with the experimentally measured fatigue cycles.

Abstract:The eutectic cast Al–Si alloys with excellent high-temperature and casting performance are widely used in engine pistons. During frequent starts and stops, the thermo-mechanical fatigue (TMF) is the most important failure cause. Ultrasonic melt treatment (UT) was chosen to compare and investigate the influence of micro-structures on fatigue life and damage mechanisms of as-cast (AC) eutectic Al–Si alloys under TMF loading. After UT, the grain size, primary Si, and intermetallic particles are reduced significantly in the alloy; fatigue life increases obviously. As a result of pilling-up of dislocations, the competitive effects of the critical strain/stress for fatigue crack nucleation can be found. There are two different crack initiation mechanisms under TMF: one is primary Si fracture for AC alloys with limited critical strain/stress for fatigue crack nucleation at fractured Si particles, and the other is primary Si debonding for UT alloys with increasing critical fracture strain/stress. After the crack initiation, the fractured or debonded primary phases provide the advantages for the further development of main cracks for both alloys. The UT alloy (805 ± 253 cycles) has about twice the TMF life of the AC alloy (403 ± 98 cycles). The refinement of micro-structures is instrumental in improving the fatigue resistance and life of TMF for the UT alloy.

Thermo-Mechanical Fatigue of a SiCW/6061Al Composite

Abstract:In-phase (IP) and out-of-phase (OP) thermo-mechanical fatigue (TMF) experiments were undertaken on 6061 aluminum alloy reinforced with 15% volume fraction whiskers. Both TMF tests were conducted under mechanical strain range control with temperature cycling between 150∼300°C. The mechanical behavior and fatigue resistance of both TMF fatigue was investigated and discussed. The result shows that the two kinds of TMF cycling exhibited continuous cyclic softening, out-of-phase TMF loading gave rise to tensile mean stress, whereas in-phase TMF cycling led to compressive mean stress. It is also illustrated that at small strain range, the in-phase TMF life was longer than that of the out-of-phase TMF; on the contrary, out-of-phase TMF showed longer life at large strain range. This is tentatively explained by the various damage mechanisms with the help of SEM, which were predominantly operative under different strain ranges and different phasing conditions.
Microstructural Evolutions and Strengthening Mechanism according to the Aging Temperatures of a High Si Cast Aluminum Alloy

Abstract:A356 cast aluminum alloy contains 7 at.% Si and 0.3 at.% Mg, producing an approximately 50% eutectic microstructure. This high Si content and various casting conditions play a significant role in strengthening A356 alloy, by controlling the eutectic morphology and precipitates of other intermetallic compounds. Understanding how Si-related precipitates and clusters are soluble in the α-matrix is necessary to provide high strength and fatigue resistance to A356 alloys. The aging heat-treatment temperature in the A356 alloy most likely promotes the formation of these precipitates and clusters. The A356 samples were differently aged at temperatures of 110 o C and 130 o C for 2 h, and were labeled 110A, and 130A, respectively. 110A was found to have improved mechanical properties, such as high strength and elongation, compared to 130A, which may be attributed to the formation of secondary phases in the α-phase matrix. Scanning and transmission electron microscopy and atom probe tomography analyses demonstrated Ti 2 Si precipitation and various-sized cluster formations in 110A. In contrast, 130A had fewer clusters than 110A. Therefore, different aging heat-treatment temperatures relate to a change in the behavior of atoms, affecting the mechanical properties.

Abstract:The LCF (low-cycle fatigue) behavior of a T6-treated low silicon cast aluminum alloy Al-3.5Si-0.5Mg-0.4Cu was investigated under axial symmetric tension-compression cyclic loading conditions. LCF behavior and results of experiment (under 6 different total strain amplitudes from 0.25 % to 0.5 %) are included. OM (Optical Microscopy), SEM (Scanning Electron Microscope), XRD (X-Ray Diffraction) and TEM (Transmission Electron Microscope) are employed to observe and analyze the fracture morphology and microstructure evolution. The results demonstrate that cracks were initiated from surface or subsurface defects. A higher total strain amplitude led to a smaller sum area of fatigue crack initiation region as well as a steady crack propagation regime, and a larger fatigue striation bandwidth. Furthermore, crack propagates along the interface between eutectic silicon and α-Al matrix under lower strain amplitudes. Otherwise, it extends through eutectic silicon particles if higher strain amplitudes are applied.

Abstract:In-phase and out-of-phase thermomechanical fatigue (TMF) tests in the temperature range of 200–400 °C and isothermal fatigue (IF) tests at 400 °C were conducted to investigate cyclic deformation behavior and fatigue life of Ti-2Al-2.5Zr alloy. The back stress and the friction stress were extracted, and the internal stress competition mechanism underlying the cyclic hardening/softening behavior was clarified. The fatigue life of TMF and IF exhibited slight differences at strain amplitudes greater than 0.6%, whereas it depended on loading modes at the strain amplitude of 0.4% owing to the increase in the relative deviation in the plastic strain energy density and in the peak stress.

Abstract:High temperature isothermal mechanical fatigue and in-phase thermomechanical fatigue (TMF) tests in stress control were carried out on a molybdenum alloy. Two temperature levels of 350 and 500 °C were applied to isothermal fatigue tests and a temperature interval of 350-500 °C to TMF tests. The fatigue lives obtained in the in-phase TMF tests is lower than the ones obtained in the isothermal mechanical tests at the same stress amplitude. It appears that an additional damage produced by the reaction of mechanical stress cycles and temperature cycles in TMF situation. Ratching phenomenon occurred during the tests with an increasing creep rate and it was dependent on temperature and load amplitude. The observations of the microstructure of the damaged specimens demonstrated that the fracture was a brittle process under higher cyclic stress conditions. A simple model of lifetime prediction was developed and it is based on Woehler-Miner law. The lifetime prediction gives results corresponding to experimental data.

Abstract:High temperature isothermal fatigue and in-phase thermomechanical fatigue (TMF) tests in stress control were performed on a molybdenum-based alloy, TZM. Two temperature levels of 350 and 500°C were chosen for isothermal fatigue tests and a temperature interval of 350–500°C was applied to thermomechanical fatigue tests. The stress–strain response and the life cycle of the material were measured during the tests. It appears that temperature variations influence the fatigue life of the alloy and the material is further damaged with combined stress and temperature cycles. The analysis of the hysteresis loops showed that a ratcheting phenomenon and a cyclic softening behavior of the material occurred during each kind of the fatigue tests. The observations of the microstructure of the damaged specimens demonstrated that the fracture of the alloy was, on the whole, a brittle process under higher cyclic stress conditions.
Thermo-Mechanical Creep-Fatigue Damage Evolution and Life Assessment of TiAl Alloy

Abstract:Thermo-mechanical creep-fatigue (TMCF) behaviors of a TiAl alloy were investigated by conducting various creep, creep-fatigue, and thermo-mechanical tests and performing detailed microstructural analysis. A new creep model was proposed to unify primary strain hardening and tertiary accelerating damage effects. The TMCF failure of TiAl alloys is accompanied by the crack initiation from surface oxides/carbides and mixed transgranular and intergranular cracking. It revealed that introducing thermo-mechanical cycles significantly reduces the creep damage rate during the creep dwell stage and the fatigue process, i.e., the creep-delaying effect, which is attributed to the non-proportional strengthening effect induced by thermal cycles. A life model based on the average minimum creep strain rate was proposed to predict the creep-dominated TMCF life. This model incorporates the complex creep-fatigue interactions on creep damage and demonstrated good agreement with experimental results under varying loading conditions. The present work provides new insights into understanding the creep-dominant thermo-mechanical damage evolution of TiAl alloys.
Effect of temperature on the fatigue cracking mechanisms in A356 Al alloy

Abstract:This work builds on our previous investigation of the room temperature fatigue cracking mechanisms of an A356 Al alloy [1]. Here, we analyze the elevated temperature fatigue cracking mechanisms in cast and friction stir processed (FSP) A356, and contrast them with the room temperature behavior. Two sets of FSP parameters were used to modify the microstructure of the cast alloy. After heat treatment, both the FSPed microstructures exhibited severe abnormal grain growth (AGG) leading to a very wide grain size distribution (from a few microns to a few millimeters). During room temperature fatigue tests, the FSP conditions exhibited significant improvements in fatigue lives, even up to an order of magnitude. However, with increasing temperature, the difference in the performance of the FSPed and Cast microstructures decreased until, at 200 °C, all three microstructural conditions exhibited similar fatigue response. Detailed electron back scattered diffraction (EBSD) imaging of failed fatigue specimens was used to study crack behavior. At room temperature, cracks initiated at defect sites or along persistent slip bands (PSBs) and propagated transgranularly. The grain boundaries acted as barriers to crack growth. At elevated temperatures, there was a complete role reversal of the grain boundaries. Cracks initiated along grain boundaries and propagated intergranularly in all microstructures.
Determination of relationship between high-temperature low cycle fatigue damage and mechanical property degradation: Experimental and theoretical analyses

Abstract:Mechanical properties of metallic materials gradually degrade under high-temperature low cycle fatigue (HTLCF) loading, which is a manifestation of fatigue damage accumulation. In this study, a mapping modeling is developed to determine the relationship between micro-scale HTLCF damage and macro-scale mechanical property degradation. Strain-controlled HTLCF tests in GH4169 superalloy are carried out at 650 °C and interrupted at various lifetime fractions for subsequent microscopic characterizations and high-temperature tensile tests. Quantitative analysis of electron backscatter diffraction indicates a three-stage increase in kernel average misorientation and geometrically necessary dislocation throughout the cyclic process, along with variations in the fraction of different grain boundaries. Simultaneously, the evolutions of shearing precipitate and de-twinning are characterized using transmission electron microscope. Furthermore, the mechanical properties of GH4169 superalloy, such as yield strength, ultimate tensile strength, elongation and work-hardening rate, demonstrate different degradation characteristics after exposure to HTLCF damage. Based on these results, the mechanism of HTLCF-induced mechanical property degradation is clarified and the mapping modeling is established using tensile plastic strain energy density and kernel average misorientation. Finally, a damage level evaluation method for engineering components is developed after the generality and flexibility of model is verified in different high-temperature materials.

The cracks seemed to propagate along the inclusions and across the grain.
Significantly enhanced fatigue resistance and mechanisms of hypoeutectic Al-Si composite calibrated using trace in-situ nanocrystals

Abstract:Fatigue resistance under extreme stress conditions is an important indicator to evaluate industrial application potential of Al-Si-Mg alloys, but their fatigue resistance is inherently weakened by large grain size, long-needle Si phases and coarse precipitates. This work reports significantly optimized microstructure configuration and fatigue resistance of hypoeutectic Al-Si composite optimized by the nanocrystallization products of a NiNbTi metallic glass. It was proved the in-situ NiTi (B2) nanocrystals can serve as the heterogeneous nucleation sites of α-Al and β-Mg 2 Si and the growth retarder of eutectic Si. Particularly, the optimized composite exhibited nearly 5 times and 6 times longer fatigue life than the unoptimized alloy at 120 MPa and 60 Hz and at 240MPa and 20 Hz, respectively. The fatigue strength ( N = 10 7 ) was increased by 21.7 % and 25.9 % at 60 Hz and 20 Hz, respectively. The α-Al refinement enhanced the resistance to fatigue crack initiation. The refinement and spheroidization of eutectic Si phases reduced stress concentration. Also, the austenite-martensite phase transformation of NiTi afforded more energy for precipitation. Refined β-Mg 2 Si and β'' phases were facilitated to interact with dislocations, improving the resistance to dislocation slip during cyclic strain through the dislocation shearing effect. This work provides a theoretical basis for the future development of Al-Si alloys and composites with excellent fatigue resistance for expanding their industrial application scope.

Abstract:In this work, the fatigue properties of in-situ TiB 2 particle-reinforced 7050 Al-matrix (TiB 2 /7050Al) composites at room temperature (RM), 100 °C and 150 °C were studied, respectively, and the microstructure changes, fatigue fracture characteristics and fracture mechanism were analyzed. The results indicate that when the fatigue temperature increased, the amount of S phase precipitation along grain boundaries increases, forming a banded distribution with TiB 2 particles near the grain boundary regions. The RM fatigue limit of the composite is high up to 307.5 MPa. Under the same fatigue strength, TiB 2 /7050 composites can withstand fatigue cycles far greater than 7050Al alloy. With the increase of temperature, the fatigue performance of the composite gradually decreased, and unlike at RM and 100 °C, the use of Weibull three-parameter model is necessary to obtain a satisfactory S - N curve at 150 °C. In some locations of the steady-state crack propagation stage, the direction and spacing of fatigue striations were influenced by grain orientation, grain boundaries and TiB 2 particle bands. Therefore, the effects of TiB 2 particles, grain boundaries, and precipitations on the fatigue processes were analyzed to reveal the strengthening mechanisms of the composite.

Abstract:In this work, the samples of Ti-6Al-4V alloy are fatigued at room temperature (RT) and 400℃ to reveal the effect of microstructure on high-cycle fatigue behaviors. Results show that the RT fatigue strength monotonically increases with increasing primary α (αp) percentage, while a moderate αp percentage shows slightly higher fatigue strength value at 400℃. Ti-6Al-4V with 45-60% αp exhibit relatively long fatigue life and small scatter in fatigue data. The crack-initiation sites of RT failed specimens show isolated or contiguous αp facets. Fatigue steps associated with the multiple crack-initiation are observed in 400℃ failed specimens.

Abstract:Aggressive downsizing of the internal combustion engines used as part of electrified powertrains in recent years have resulted in increasing thermal loads on the cylinder heads and consequently, the susceptibility to premature thermo-mechanical fatigue failures. To enable a reliable computer aided engineering (CAE) prediction of the component lives, we need more reliable material deformation and fatigue performance data. Material for testing was extracted from the highly loaded valve bridge area of specially cast cylinder heads to study the monotonic and cyclic deformation behaviour of the A356–T7 + 0.5% Cu alloy at various temperatures. Monotonic tensile tests performed at different temperatures indicate decreasing strength from 211 MPa at room temperature to 73 MPa at 300 °C and a corresponding increase in ductility. Completely reversed, strain controlled, uniaxial fatigue tests were carried out at 150, 200 and 250 °C. A dilatometric study carried out to study the thermal expansion behaviour of the alloy in the temperature range 25–360 °C shows a thermal expansion coefficient of (25–30) × 10−6 °C−1. Under cyclic loading, increasing plastic strains are observed with increasing temperatures for similar load levels. The experimental data of the cyclic deformation behaviour are calibrated against a nonlinear combined kinematic–isotropic hardening model with both a linear and non-linear backstress.

Abstract:High-temperature, low-cycle fatigue behavior of the new heat-resistant aluminum alloy was investigated in this study. The aluminum alloy consists of aluminum matrix and small amount of precipitated Mg2Si and (Co, Ni)3Al4 strengthening particles. At room temperature and 523 K, the yield and tensile strengths of Al-Mg-Si-(Co, Ni) the aluminum alloy were maintained with no significant decrease, and elongation increased slightly. Low-cycle fatigue tests controlled by total strain were performed with strain ratio (R) = −1, strain rate = 2×10-3 s-1 at 523 K. The fatigue limit of the low-cycle fatigue of this alloy showed plastic strain amplitude (Δεpa) of 0.22% at 103 cycles. This value was superior to that of conventional aluminum alloy such as A319. The results of the fractographical observation showed that second phases, especially (Co, Ni)3Al4 particles, affected fatigue behavior. This study also attempted to clarify the mechanism of high-temperature, low-cycle fatigue deformation of Al-Mg-Si-(Co, Ni) alloy in relation to its microstructure and energy dissipation analysis.
