Abstract:Three-dimensional (3D) laser nanoprinting with high resolution and low cost is highly desirable for fabricating arbitrary 3D structures with fine feature size. In this work, we use a 405-nm integrated fiber-coupled continuous wave (cw) laser diode to establish an easy-to-build 3D nanoprinting system based on two-step absorption. Two-dimensional (2D) gratings with a sub-150-nm period and 3D woodpile nanostructures with a lateral period of 350 nm have been printed at a low speed. At a faster scan velocity of 1000 µm/s, 2D gratings with sub-200-nm resolution and sub-50-nm linewidth can still be fabricated with laser power less than 1 mW. The two-step absorption of the used benzil initiator enables us to use a second cw laser with 532-nm wavelength to enhance the polymerization with sub-100-nm feature size when starting with insufficient 405-nm laser power, which possess the potential to find applications in high-speed high-resolution parallel-writing and in situ manipulation.

Abstract:Laser polymerization has emerged as a direct writing technique allowing the fabrication of complex 3D structures with microscale resolution. The technique provides rapid prototyping capabilities for a broad range of applications, but to meet the growing interest in 3D nanoscale structures the resolution limits need to be pushed beyond the 100 nm benchmark, which is challenging in practical implementations. As a possible path towards this goal, a post processing of laser polymerized structures is presented. Precise control of the cross-sectional dimensions of structural elements as well as tuning of an overall size of the entire 3D structure was achieved by combining isotropic plasma etching and pyrolysis. The smallest obtainable feature sizes are mostly limited by the mechanical properties of the polymerized resist and the geometry of 3D structure. Thus the demonstrated post processing steps open new avenues to explore free form 3D structures at the nanoscale.

Abstract:Composite photoresists containing silica nanoparticles are demonstrated for direct laser writing by two‐photon polymerization. Microstructures fabricated using such nanocomposites are determined to have superior mechanical and optical properties. It is further demonstrated that the structural color of the microstructures can be easily tuned by controlling the design and fabrication parameters. Nanocomposite materials have been thoroughly exploited in additive manufacturing, as a means to alter physical, chemical, and optical properties of resulting structures. Herein, nanocomposite materials suitable for direct laser writing (DLW) by two‐photon polymerization are presented. These materials, comprising silica nanoparticles, bring significant added value to the technology through physical reinforcement and controllable photonic properties. Incorporation into acrylate photoresists, via a one‐step fabrication process, enables the formation of complex structures with large overhangs. The inclusion of 150 nm silica nanoparticles in DLW photoresists at high concentrations, allows for the fabrication of composite microstructures that show reflected color, a product of the relative contributions from the quasi‐ordering and random scattering. Using common DLW design parameters, such as slicing distance and structure dimension, a wide gamut of structural color, in solution, using a set concentration of nanoparticles is demonstrated. Numerical modeling is employed to predict the reflected wavelength of the pixel arrays, across the visible spectrum, and this information is used to encode reflected colors into different pixel arrays.

Abstract:Fused silica glass is the material of choice for many high‐performance components in optics due to its high optical transparency combined with its high thermal, chemical, and mechanical stability. Especially, the generation of fused silica microstructures is of high interest for microoptical and biomedical applications. Direct laser writing (DLW) is a suitable technique for generating such devices, as it enables nearly arbitrary structuring down to the sub‐micrometer level. In this work, true 3D structuring of transparent fused silica glass using DLW with tens of micrometer resolution and a surface roughness of Ra ≈ 6 nm is demonstrated. The process uses a two‐photon curable silica nanocomposite resin that can be structured by DLW, with the printout being convertible to transparent fused silica glass via thermal debinding and sintering. This technology will enable a plethora of applications from next‐generation optics and photonics to microfluidic and biomedical applications with resolutions on the scale of tens of micrometers.

Abstract:Fiber-integrated micro/nanostructures play a crucial role in modern industry, mainly owing to their compact size, high sensitivity, and resistance to electromagnetic interference. However, the three-dimensional manufacturing of fiber-tip functional structures beyond organic polymers remains challenging. It is essential to construct fiber-integrated inorganic silica with designed functional nanostructures for microsystem applications. Here, we develop a strategy for the 3D nanolithography of fiber-integrated silica from hybrid organic-inorganic materials by ultrafast laser-induced multiphoton absorption. Without silica nanoparticles and polymer additives, the acrylate-functionalized precursors can be locally cross-linked through a nonlinear effect. Followed by annealing at low temperature, the as-printed micro/nanostructures are transformed to high-quality silica with sub-100 nm resolution. Silica microcantilever probes and microtoroid resonators are directly integrated onto the optical fiber, showing strong thermal stability and quality factors. This work provides a promising strategy for fabricating desired fiber-tip silica micro/nanostructures, which is helpful for the development of integrated functional device applications.
Silica‐Rich Sol‐Gel Ink for Two‐Photon Direct Laser Writing of Microscale Structures and Optical Elements

Abstract:A new silica‐rich sol‐gel ink (75 wt%) tailored for high‐resolution 3D printing by direct laser writing and two‐photon activation mechanism is reported. Printed elements present low surface roughness, shrinkage, and absorption, with enhanced mechanical and chemical resistance. Structures printed on substrates and optical fiber tips demonstrate excellent performance under high continuous wave (CW) laser intensities. Innovative materials enable two‐photon polymerization for precise additive fabrication of intricate optical components. Existing polymeric inks suffer from poor optical performance due to their high organic content. Silica‐rich sol‐gel ink (75 wt%, under ambient conditions) is presented for high‐precision three‐dimensional (3D) printing of microscale structures and optical devices. A photoinitiator with high‐efficiency nonlinear absorption is introduced to initiate two‐photon polymerization. Utilizing a commercial direct laser writing system, 3D‐printing is demonstrated including the optimization of printing parameters and ink characterization. The optical performance of the printed microscale elements using the new sol‐gel ink surpasses commercially available polymeric inks on key metrics: Printed elements exhibit extremely low surface roughness, 3nm; visible and near‐IR light transmission is greater than 90%; Printed elements present enhanced mechanical and chemical resistance to common organic solvents; Structures exhibit low isotropic shrinkage, <10%; Elements withstand continuous‐wave laser intensities exceeding 7 × 105 W cm−2. Direct writing onto an optical fiber tip with no need for surface functionalization is presented, with the demonstration of a tall waveguide taper (≈1:5 aspect ratio) with low losses and modal crosstalk, and a freestanding photonic lantern mode multiplexer. The new ink can be utilized in a variety of applications and across many materials, requiring compact, durable, and complex optical elements.

Abstract:Nanofabrication techniques that can generate large and complex 3D structures with nanoscale features are becoming increasingly important in the fields of biomedicine, micro-optics, and microfluidics. Direct laser writing via two-photon polymerization (DLW-TPP) is one such technique that relies on nonlinear absorption of light to form nanoscale 3D features. Although DLW-TPP provides the required nanoscale resolution, its built height is often limited to less than a millimetre. This height limitation is driven by the need to tightly focus the laser beam at arbitrary depths within the photopolymer. This requirement necessitates matching the photopolymer's refractive index to specific values but the required techniques have not been disseminated widely in the open scientific literature. To address this knowledge gap, we test two universal, different approaches to generate refractive index-matched polymeric and preceramic resins and demonstrate their performance by printing of fine submicron features in 3D structures as tall as 2.5 mm. Specifically, we achieve index-matching by mixing commercially-available resins or covalent modification of functional monomers. This work investigates the relationship of voxel shape to RI mismatch, and presents tuning of RI through mixing and covalent modification to a nonconventional material system of preceramic resin which has never been demonstrated before. We demonstrate the material flexibility by generating 3D silicon oxycarbide structures from preceramic resists while simultaneously eliminating the part-height limitation of conventional DLW-TPP.

Abstract:The applicability of direct laser writing by two‐photon polymerization (2PP) is extended to non‐planar substrates. The presented technique transfers 2PP 3D structures to complex surfaces by exploiting polymeric ultra‐thin films which serve both as a sacrificial supporting layer and a final conformal adhesive on targeted interfaces. The method allows micrometric alignment on unconventional substrates and extreme conformability on arbitrarily curved surfaces. Micro‐nano‐fabrication on objects with complex surfaces is essential for the development of technologies in the growing fields of flexible electronics and photonics. Various strategies are devised to extend the fabrication from conventional planar substrates to curved ones, however, significant challenges still exist, especially in the framework of 3D printing and additive manufacturing. In this study, a novel technique is presented to realize 3D micro‐structures on arbitrary complex surfaces providing an extreme level of conformability. This method relies on the fabrication of micro‐structures via two‐photon polymerization on polymeric nano‐membranes that can be efficiently transferred to a specific target. Ultra‐thin polymeric films are exploited as the support to suspend and transfer the printed micro‐structures on the predefined surface. The nanofilm can finally be easily removed, apart from the region underneath the printed elements where it serves as a few tens of nanometers adhesive. The repeatability and feasibility of the proposed process are investigated and shown to provide large flexibility of choice on the printed structures, materials used, transfer procedures, and targeted substrate geometries. By integration with standard fabrication processes, the described technique offers a great potential for the development of next‐generation multidimensional/multi‐material micro‐nano‐technologies.

Abstract:Direct laser writing methods based on two-photon polymerization (2PP) are powerful tools for the on-demand printing of precise and complex 3D architectures at the micro and nanometer scale. While much progress was made to increase the resolution and the feature size throughout the years, by carefully designing a material, one can confer specific functional properties to the printed structures thus making them appealing for peculiar and novel applications. This Review summarizes the state-of-the-art of functional resins and photoresists used in 2PP, discussing both the range of material functions available and the methods used to prepare them, highlighting advantages and disadvantages of different classes of materials in achieving certain properties.
Fabrication of Multifunctional Components in a Glass Chip with Femtosecond Laser Direct Writing

Abstract:Femtosecond lasers have opened up new avenues in materials processing due to their unique characteristics of ultrashort pulse widths and extremely high peak intensities. The short pulse width suppresses the formation of a heat-affected zone, which is vital for ultrahigh precision fabrication, whereas the high peak intensity allows multiphoton absorption to be induced in materials that are transparent to the laser wavelength. More interestingly, irradiation with tightly focused femtosecond laser pulses inside transparent materials provides a facile route to modify the interior of transparent materials in a spatially selective manner, enabling three-dimensional (3D) fabrication and integration of multifunctional micro-/nano-structures and components in a monolithic substrate. For instance, femtosecond laser pulses have been used to write optical waveguides in both passive and active materials by locally modifying their refractive indices. In combination with wet chemical etching, femtosecond laser direct writing has also been used to fabricate microfluidic structures, including microchannels and chambers, microvalves, and micropumps. The same technique has been extended to fabricate free-space optics such as micromirrors and micro-optical lenses in glass materials. By virtue of its unique ability to build different types of functional components into a monolithic substrate, femtosecond laser direct writing offers a flexible approach to fabricate a wide variety of integrated devices and microsystems. Although femtosecond laser micromachining have indeed shown extreme flexibility for fabrication and integration of 3D multifunctional micro- components in bulk transparent materials, several major issues still exist, such as the limited size of the microfluidic structures, the limited fabrication resolution, high surface roughness, and so on. This review focuses primarily on the recent efforts to tackle the two issues as mentioned above. By use of femtosecond laser direct writing in porous glass immersed in water followed by post-annealing, we demonstrated microfluidic channels with nearly unlimited lengths and arbitrary 3D geometries. By controlling the laser peak intensity and polarization, a single nanoplane with sub-50-nm feature size could be achieved inside porous glass based on these strategies, several functional devices and their applications have been demonstrated, including 3D passive microfluidic mixer and an integrated micro-nanofluidic system for single DNA analysis. Furthermore, we demonstrate fabrication of 3D whispering gallery microcavities with quality (Q)-factors on the level of ~1×106 in glass chips by femtosecond laser direct writing followed by CO2 laser reflow.
Laser nanofabrication inside silicon with spatial beam modulation and anisotropic seeding

Abstract:Nanofabrication in silicon, arguably the most important material for modern technology, has been limited exclusively to its surface. Existing lithography methods cannot penetrate the wafer surface without altering it, whereas emerging laser-based subsurface or in-chip fabrication remains at greater than 1 μm resolution. In addition, available methods do not allow positioning or modulation with sub-micron precision deep inside the wafer. The fundamental difficulty of breaking these dimensional barriers is two-fold, i.e., complex nonlinear effects inside the wafer and the inherent diffraction limit for laser light. Here, we overcome these challenges by exploiting spatially-modulated laser beams and anisotropic feedback from preformed subsurface structures, to establish controlled nanofabrication capability inside silicon. We demonstrate buried nanostructures of feature sizes down to 100 ± 20 nm, with subwavelength and multi-dimensional control; thereby improving the state-of-the-art by an order-of-magnitude. In order to showcase the emerging capabilities, we fabricate nanophotonics elements deep inside Si, exemplified by nanogratings with record diffraction efficiency and spectral control. The reported advance is an important step towards 3D nanophotonics systems, micro/nanofluidics, and 3D electronic-photonic integrated systems.

Abstract:Utilization of advanced engineering thermoplastic materials in fused filament fabrication (FFF) 3D printing process is critical in expanding additive manufacturing (AM) applications. Polypropylene (PP) is a widely used thermoplastic material, while silicon dioxide (SiO2) nanoparticles (NPs), which can be found in many living organisms, are commonly employed as fillers in polymers to improve their mechanical properties and processability. In this work, PP/SiO2 nanocomposite filaments at various concentrations were developed following a melt mixing extrusion process, and used for FFF 3D printing of specimens’ characterization according to international standards. Tensile, flexural, impact, microhardness, and dynamic mechanical analysis (DMA) tests were conducted to determine the effect of the nanofiller loading on the mechanical and viscoelastic properties of the polymer matrix. Scanning electron microscopy (SEM), Raman spectroscopy and atomic force microscopy (AFM) were performed for microstructural analysis, and finally melt flow index (MFI) tests were conducted to assess the melt rheological properties. An improvement in the mechanical performance was observed for silica loading up to 2.0 wt.%, while 4.0 wt.% was a potential threshold revealing processability challenges. Overall, PP/SiO2 nanocomposites could be ideal candidates for advanced 3D printing engineering applications towards structural plastic components with enhanced mechanical performance.

Abstract:Based on two‐photon induced nitroxide mediated polymerization, microstructures with high resolution are fabricated by 3D direct laser writing. Thanks to the employment of an alkoxyamine as photoinitiator, the fabricated 3D micro‐objects exhibit a living character allowing their post‐modification by light. This novel strategy provides a simple method to customize and reconfigure on demand their surface properties with high spatial resolution. Photoactivated Reversible Deactivation Radical Polymerization (RDRP) technologies have emerged very recently in the field of 3D printing systems especially at the macroscale in vat‐photopolymerization‐based processes such as digital light processing (DLP). Contrary to conventional free radical photopolymerization, photoRDRP in 3D printing leads to 3D objects with living character and thus confers them the unique ability to be post‐modified after fabrication. While 3D direct laser writing (3D DLW) by two photon polymerization has become a standard for fabrication of complex 3D micro‐objects, the use of RDRP and its associated benefits has so far been under‐investigated at that scale. Herein, a photoresist suitable for 3D DLW based on nitroxide mediated photopolymerization (NMP2) is developed. The photopolymerization efficiency for fabrication of micro‐structures and their subsequent post‐modification are investigated regarding the laser power and the wavelength of excitation. Moreover, highly tunable, precise, and successive surface patterning of 2D and 3D multi‐material microstructures are demonstrated thanks to the spatial and temporal control offered by the photo‐induced post‐modification. This work highlights new directions to be explored in order to accelerate the adoption of RDRP in 3D printing based on photopolymerization.

Abstract:How to fabricate micro-scale 3D structures with an efficient method is the key issue to achieve many long-pursuit exciting goals, such as direct 3D printing to make human organs and fabrication of integrated photonic circuits. Two-photon polymerization (2PP) is more competitive than other 3D printing methods because it is the unique approach capable to acquire around 100 nm resolution to fabricate tiny structures, which are fundamental components in these applications. However, the photoresist used in this method lacks the key material properties to fulfill the requirements of such applications, including mechanical strength and light trapping efficiency. In this work, we present two hybrid methods to modify the photoresist into micro-concretes. With such modifications, the key material properties are enhanced, which transfers it into the feasible building blocks to achieve unique functionalities. These improved hybrid micro-concretes offer tunable mechanical strength, light trapping efficiency and flexible design for bio-medical devices and micro-photonic sources, which represent a new paradigm to nano-engineer the mechanical and optical properties for various applications.

A sinterless, low-temperature route to 3D print nanoscale optical-grade glass

Abstract:Three-dimensional (3D) printing of silica glass is dominated by techniques that rely on traditional particle sintering. At the nanoscale, this limits their adoption within microsystem technology, which prevents technological breakthroughs. We introduce the sinterless, two-photon polymerization 3D printing of free-form fused silica nanostructures from a polyhedral oligomeric silsesquioxane (POSS) resin. Contrary to particle-loaded sacrificial binders, our POSS resin itself constitutes a continuous silicon-oxygen molecular network that forms transparent fused silica at only 650°C. This temperature is 500°C lower than the sintering temperatures for fusing discrete silica particles to a continuum, which brings silica 3D printing below the melting points of essential microsystem materials. Simultaneously, we achieve a fourfold resolution enhancement, which enables visible light nanophotonics. By demonstrating excellent optical quality, mechanical resilience, ease of processing, and coverable size scale, our material sets a benchmark for micro– and nano–3D printing of inorganic solids.

Abstract:A powerful fabrication strategy based on three-dimensional direct laser writing for the rapid prototyping of opto-mechanical components with critical features ranging from several hundred nm to a few mm is demonstrated here. As an example, a simple optical fiber connector with optical and mechanical guides as well as integrated micro-optical elements with nano-structured surfaces is designed and fabricated. In contrast to established three-dimensional direct laser writing, two different polymers are combined in the fabrication process in order to achieve a drastic reduction in fabrication time by substantially reducing the “optical tool path”. A good agreement between the as-fabricated connector and nominal dimensions has been obtained. The developed approach allows the rapid proto-typing of optomechanical components with multi-scale critical features. It is, therefore, envisioned to substantially accelerate the development cycle by integrating functional mechanical and optical elements in a single component.
Femtosecond Laser Nano/microfabrication Via Three-Dimensional Focal Field Engineering

Abstract:In the conventional femtosecond laser direct writing with a Gaussian beam, the focus is an ellipsoid with the long axis along the beam propagation direction, resulting in the ellipsoidal fabricated dot. Due to the simple shape of the dot, complex three-dimensional (3D) nano/microstructures should be written dot by dot by the focus scanning, which is usually timeconsuming. Therefore, a rapid nano/microfabrication technique is becoming highly desired to achieve arbitrary 3D nano/microstructures. By 2D phase modulation of the Gaussian beam, multi-focuses were generated for the direct writing of several same nano/microstructures simultaneously to save fabrication time, and donut and other 2D intensity distributions were produced for the single exposure fabrication of 2D microstructures. Here, we demonstrate the singleexposure two-photon polymerization of a 3D microstructure via the 3D focal field engineering by using the 2D phase-only spatial light modulation. With a single exposure, a whole 3D microstructure like a double-helix is polymerized simultaneously, whose configuration is controlled by the designed 3D focal intensity distribution. In addition, a longitudinal circular intensity distribution is generated for the multi-photon inscription of a depressed cladding waveguide inside glass with single scan transverse writing.

Abstract:Nano-fabrication in silicon, arguably the most important material for modern technology, has been limited exclusively to its surface. Existing lithographic methods cannot penetrate the wafer surface without altering it, whereas emerging laser-based subsurface or in-chip fabrication remains at > 1 micrometer resolution. In addition, available methods do not allow positioning or modulation with sub-micron precision deep inside the wafer. The fundamental difficulty of breaking these dimensional barriers are two-fold, i.e., complex nonlinear effects inside the wafer and the inherent diffraction limit for laser light. Here, we overcome these challenges by using structured-laser-beams and exploiting preformed subsurface structures as seed, in order to establish the first controlled nano-fabrication capability inside silicon. We demonstrate buried nano-structures of feature sizes down to 100 nm +- 25 nm, with sub-wavelength and multi-dimensional control; thereby improving the state-of-the-art by an order-of-magnitude. In order to showcase the photonic capabilities, we fabricated the first in-chip nano-photonic elements, i.e., nano-gratings with record diffraction efficiency and spectral control. The reported advance is an important step towards in-chip nano-photonic systems, micro-/nano-fluidics & NEMS/MEMS, and 3D electronic-photonic integration.

Abstract:Additive manufacturing, also known as 3D printing, is an advanced manufacturing technique that allows the fabrication of arbitrary macroscopic and microscopic objects. All 3D printing systems require large optical elements or nozzles in proximity to the built structure. This prevents their use in applications in which there is no direct access to the area where the objects have to be printed. Here, we demonstrate three-dimensional microfabrication based on two-photon polymerization (TPP) with sub diffraction-limited resolution through an ultra-thin, 50 mm long printing nozzle of 560 micrometers in diameter. Using wavefront shaping, femtosecond infrared pulses are focused and scanned through a multimode optical fiber (MMF) inside a photoresist that polymerizes via two-photon absorption. We show the construction of arbitrary 3D structures of 500 nm resolution on the other side of the fiber. To our knowledge, this is the first demonstration of microfabrication through a multimode optical fiber. Our work represents a new area which we refer to as endofabrication.
