Abstract:Selective Laser Melting (SLM) is one of the revolutionary additive manufacturing (AM) technologies to produce metallic mechanical parts. To thoroughly understand the damage and fracture behavior of SLM-fabricated Ti6Al4V alloy under complex stress states, a number of tensile, compressive and torsional experiments covering various stress states were conducted with different types of the specimens. A modified GTN (Gurson-Tvergaard-Needleman) model with dual damage variables characterizing the void growth mechanism and void shear mechanism was adopted to describe and predict the ductile fracture behavior of the SLM-fabricated Ti6Al4V alloy under complex stress states. A new stress state-dependent function was introduced to extend the application of the model to negative stress triaxiality state. A finite element (FE) based inverse analysis strategy was proposed to calibrate the model parameters. The simulation results showed that the damage and fracture behavior of SLM-fabricated Ti6Al4V alloy can be well described by the modified GTN model. The morphologies of the fracture surfaces were successfully predicted by using the developed damage constitutive model, in which the variable of void fraction dominates fibrous zone failure based on the void growth mechanism, and the shear damage variable facilitates shear fracture based on the void shear mechanism.

Abstract:In this work, in-situ SEM tensile investigations were performed to study the fracture mechanism, anisotropic behavior, and the defect effects of selective laser melted (SLM) and then heat-treated Ti6Al4V with a dual-phase α + β lamellar structure in three loading directions (90°/45°/0° to the substrate). The results showed that the surface steps formed due to the deformation mismatch during the plastic stage. The initiation of microcracks was mainly due to the separation between the adjacent lamellae or the lamellae fracture. Near-surface defects could induce the strain concentration and then premature failure, whereas the defects deep inside the specimens presented little effect on ductility deterioration. Based on the grain orientation data, the calculation of most likely active slip systems illustrated the significant difference in the slip traces between the two adjacent α laths accounted for the deformation mismatch and the arising of surface steps. The difference in the overall Schmid Factors revealed the inhomogeneous deformation between the adjacent columnar prior β grains. Finally, the theoretical analysis was conducted and well verified by the experimental results helping a further understanding of the deformation mechanism.

Abstract:The fatigue limit of additively manufactured Ti6Al4V alloy specimens in as-built surface conditions is estimated using a fracture mechanics analysis involving different definitions of an effective crack size related to the areal parameter, S v , of the surface texture, on which the fatigue limit is made to depend. The approach adopts the extreme value statistics (EVS) to determine the largest S v of the individual as well as the entire batch of specimens and is validated by comparison with the experimental fatigue limit. Finally, the applicability of the approach by using the 1D roughness profile parameter, R v , is discussed using the EVS with appropriate hypotheses.

Abstract:To thoroughly understand the damage and fracture behavior of SLM-fabricated Ti6Al4V alloy, a number of tensile, compressive and torsional experiments covering various stress states were conducted with different types of the specimens. The effects of build directions (0°, 45°, 90°) and post heat treatments (annealing and solution-aging) on the behavior were also studied. Metallographic tests were performed to draw out the connection between the material microstructures and mechanical performance, and fractographic analyses were carried out to elucidate the fracture modes and failure mechanisms. Compared with solution-aged material, the annealed material shows higher strength because of its smaller grain sizes of α + β duplex microstructure. While the solution-aged material behaves more ductile than annealed one owing to the larger dislocation slip distance in β phase matrix and the coordinating role of primary equiaxed α phases. The similarity of the microstructures under different build directions accounts for the insignificant anisotropy of the mechanical performance. Furthermore, a 3D fracture locus of SLM-fabricated Ti6Al4V alloy was constructed in the space of equivalent plastic strain at fracture, average stress triaxiality and the Lode angle parameter.

Abstract:Selective laser melting (SLM) is a promising additive manufacturing (AM) process for high-strength or high-manufacturing-cost metals such as Ti-6Al-4V widely applied in aeronautical industry components with high material waste or complex geometry. However, one of the main challenges of AM parts is the variability in fatigue properties. In this study, standard cyclic fatigue and monotonic tensile testing specimens were fabricated by SLM and subsequently heat treated using the standard heat treatment (HT) or hot isostatic pressing (HIP) methods. All the specimens were post-treated to relieve the residual stress and subsequently machined to the same surface finishing. These specimens were tested in the low-cycle fatigue (LCF) regime. The effects of post-process methods on the failure mechanisms were observed using scanning electron microscopy (SEM) and optical microscopy (OM) characterization methods. While the tensile test results showed that specimens with different post-process treatment methods have similar tensile strength, the LCF test revealed that no significant difference exists between HT and HIP specimens. Based on the results, critical factors influencing the LCF properties are discussed. Furthermore, a microstructure-based multistage fatigue model was employed to predict the LCF life. The results show good agreement with the experiment.

Abstract:The USAF requirements for the durability and damage tolerance certification for additively manufactured (AM) aircraft structural parts, which are detailed in Structures Bulletin EZ-19-01, raise a number of new and, as yet, unanswered questions. The present paper attempts to address three questions: How to perform a fracture mechanics-based analysis of crack growth in an AM part so as to account for the residual stresses, how to perform a fracture mechanics-based durability analysis of a cold spray repair so as to account for both the induced residual stresses and the presence of multiple co-located cracks, and how to perform a fracture mechanics-based durability analysis of an AM part so as to account for the presence of multiple collocated surface braking cracks. In this context, the present paper reveals the potential of the Hartman–Schijve variant of the NASGRO crack growth equation to accurately predict the growth of each of the individual (collocated) cracks that arose in a cold spray-repaired specimen and in a specimen from a crack that nucleated and grew from a rough surface.

Abstract:Additive manufacturing offers greater flexibility in the design and fabrication of structural components with complex shapes. However, the use of additively manufactured parts for load-bearing structural applications, specifically involving cyclic loading, requires a thorough investigation of material fatigue properties. These properties can be affected by many factors, including residual stresses and crack tip shielding mechanisms, which can be very different from those of conventionally manufactured materials. This research focuses on super duplex stainless steels (SDSSs) fabricated with wire arc additive manufacturing (WAAM) and investigates their fatigue crack growth rates and the net effect of crack tip shielding mechanisms. Using the compliance-based method, we measured crack tip opening loads in compact tension (CT) specimens with cracks propagating longitudinally and transversely to the WAAM deposition direction. It was found that fatigue crack growth rates were very similar in both directions when correlated by the effective stress intensity factor range. However, the differences in crack tip opening loads explain a quite significant influence of the deposition direction on the fatigue life.

Abstract:In this study, the fatigue crack initiation and growth behaviors of an additively manufactured (AM) Ti-6AI-4V alloy were investigated, and its prospect for fatigue applications was evaluated. The AM specimens were first fabricated by selective laser melting (SLM) and then underwent a cycle of annealing at 800 °C for 2 h and hot isostatic pressing (HIP) treatment at 920 °C/150 MPa/3 h followed by surface machining. Prefabricated spherical defects with different diameters (1.0 mm and 2.0 mm) were introduced to examine the efficacy of HIP treatment for eliminating the built defects. Both fracture morphology and microstructure were characterized to reveal the failure mechanism of these tested specimens. The results suggest that both the fatigue lives and fatigue crack growth resistances of most SLM+HIP-processed specimens are much higher than those of traditional wrought material, thus highlighting that the AM Ti-6AI-4V alloy can be a better candidate for future fatigue applications. However, due to the large variability in fatigue performance, the current SLM+HIP-processed Ti-6Al-4V alloy still cannot meet the demand for high safety and reliability.

Abstract:Optimizing structural designs is crucial today, with additive manufacturing, particularly selective laser melting, gaining prominence. Thorough mechanical characterization of new materials remains vital. This paper investigates fatigue crack growth behavior in SLM 316L specimens under cyclic loading conditions. The study addresses result uncertainties by using CT specimens aligned along three building directions per ASTM E647 standards and a constant loading ratio (R = 0.1), necessitating mean value and confidence interval predictions. Departing from linear prediction models, innovative Bootstrap Polynomial and Power Regression Models and Bayesian Nonlinear Regression Model updated posterior distribution by Markov Chain Monte Carlo are employed. These approaches leverage bootstrapping to construct confidence intervals, offering robustness and flexibility in handling non‐normal data behavior and limited sample sizes. They provide tailored fits to data curvature, revealing limitations of linear prediction models in capturing observed nonlinear behavior, enhancing reliability in additive manufacturing applications, and advancing material science and engineering.

Abstract:Selective laser melting (SLM) is a powerful additive manufacturing (AM) technology, of which the most prominent advantage is the ability to produce components with a complex geometry. The service performances of the SLM-processed components depend on the microstructure and surface quality. In this work, the microstructures, mechanical properties, and fracture behaviors of SLM-processed Ti-6Al-4V alloy under machined and as-built surfaces after annealing treatments and hot isostatic pressing (HIP) were investigated. The microstructures were analyzed by optical microscope (OM), scanning electron microscope (SEM) and transmission electron microscopy (TEM). The mechanical properties were measured by tensile testing at room temperature. The results indicate that the as-deposited microstructures are characterized by columnar grains and fine brittle martensite and the asdeposited properties present high strength, low ductility and obvious anisotropy. After annealing at 800–900°C for 2–4 h and HIP at 920°C/100MPa for 2 h, the brittle martensite could be transformed into ductile lamellar (α+β) microstructure and the static tensile properties of SLM-processed Ti-6Al-4V alloys in the machined condition could be comparable to that of wrought materials. Even after HIP treatment, the as-built surfaces could decrease the ductility and reduction of area of SLM-processed Ti-6Al-4V alloys to 9.2% and 20%, respectively. The crack initiation could occur at the columnar grain boundaries or at the as-built surfaces. The lamellar (α+β) microstructures and columnar grains could hinder or distort the crack propagation path during tensile tests.

Abstract:The objective of the present work is to characterize the effects of microstructural features, including porosity, precipitates, and to quantify their contributions to the damage evolution in the Inconel 718 alloy built by selective laser melting (SLM). 3D morphology of porous defects in the SLM alloy obtained from X-ray micro-computed tomography before and after hot isostatic pressing (HIP) were analyzed and classified based on the pore size, shape, and distribution. The unmelt region pores with the large size and irregular shape are found serving as crack sources and responsible for the anisotropic damage evolution. The inter-dendritic precipitated phases and twin boundaries were observed and preferred to be crack initiation sites and propagation paths, which further promote microstructural damage evolution. The macroscopic anisotropic damage of Inconel 718 alloy was evaluated through the variations of the material stiffness measurement from tensile tests with multiple unloading steps. A microstructure-dependent damage model was introduced to quantitatively describe the contributions of the microstructures o the evolution of macroscopic material degradation. The total damage was decomposed into three components based on the microstructural mechanisms and gives meaningful evolution laws of the microstructural characteristics. The material stiffness degradation processes of SLM can be predicted by the present model with good agreement.

Abstract:The deformation and failure of Ti6Al4V produced by Selective Laser Melting (SLM) under tensile and shear stress states have been experimentally investigated with different types of the samples. The digital image correlation (DIC) method was applied to observe the deformation, crack initiation and propagation behavior. The effects of building direction on the mechanical behavior were studied. The experimental results show that the yield strength and tensile strength of SLM manufactured Ti6Al4V along the build direction is slightly lower than the horizontal one, but the vertical samples have a higher ductility than horizontal samples. Fractographic analyses were conducted to investigate the damage mechanism and fracture mode of Ti6Al4V under different loading conditions. The defects and stress states have a significant influence on damage and failure behaviors of addictively manufactured Ti6Al4V alloy. The tensile stress tends to open up the defects in the vertically built specimen while the defects tend to be closed in the horizontally built specimen due to the building orientation. The nucleation, growth and coalescence of micro voids are the main damage mechanism of SLM fabricated Ti6Al4V alloy under tensile loading condition, and the void shearing mechanism dominates the failure of shear samples. Abstract:The fatigue crack growth of wire and arc additive manufactured Ti-6Al-4V alloys is investigated using in-situ SEM fatigue testing. The small crack initiation and propagation behaviors within grains and across grains are systematically studied, and the inter- and trans-granular crack growth rates are quantified. A synergy and competition among many factors such as persistent slip bands, grain boundaries, and crack branching governs the growth rate. A modified model based on the CTOD is proposed to characterize the growth rate considering the microstructure dissimilitude and local yield strength variations. Results show the proposed model improves the prediction accuracy.

Abstract:In this paper, very high cycle fatigue (VHCF) behavior of an additively manufactured (AM) Ti-6Al-4V by selective laser melting process and post-heat treated by hot-isostatic pressing is investigated by ultrasonic frequency fatigue test and rotating bending fatigue test. It is shown that the fatigue crack initiation is related to loading types in VHCF regime. Under rotating bending fatigue test, the fatigue crack initiates from specimen surface. While for ultrasonic frequency fatigue test, both the surface and the interior crack initiations are observed. For interior crack initiation, the fracture surface presents fish-eye like pattern and fine granular area (FGA) morphology. Electron backscatter diffraction and transmission electron microscopy observations indicate that there are discontinuous refined grain regions beneath the fracture surface in crack initiation and early growth region (i.e. FGA). It is proposed that the mechanism of crack initiation and early growth of titanium alloys in VHCF regime is attributed to the grain refinement caused by dislocation interaction over a number of cyclic loadings followed by cracks combined with the cracks formed at defects, α-phase, interfaces, etc. during cyclic loadings. The paper also indicates that the fatigue performance of the present AM Ti-6Al-4V is comparable to that of the conventionally processed Ti-6Al-4V.

Abstract:The high cycle fatigue (HCF) behaviors of an additively manufactured (AM) Ti–6Al–4V alloy with fully lamellar microstructures processed electron beam powder bed fusion (EB‐PBF) and wire‐fed electron beam directed energy deposition (Sciaky) routes were compared. Ultrasonic fatigue (USF) testing at the stress ratio of R = −1 was applied to monitor the growth of small cracks initiated at surface micronotches. Crack growth rates lower than 10−8 (m/cycle) at ΔK = 6 MPa·m1/2 were measured in samples processed by both methods. The finer α lath thickness (~1 μm) of the Sciaky samples resulted in a slower fatigue crack growth rate than the EB‐PBF samples with coarser laths. The interaction of cracks with the lamellar microstructures was characterized by electron backscatter diffraction. Crack propagation largely followed the lath interfaces in the Sciaky samples, whereas cracks cut across colonies in the EB‐PBF samples. Different fatigue fracture surface characteristics were observed for the EB‐PBF and Sciaky samples.

Abstract:A great research effort has been spent during the latest years in the characterization of additive manufacturing (AM) alloys, mostly focused on the analysis of microstructure and on the assessment of mechanical strength, especially under high cycle fatigue loads. Post-process treatments have been also investigated, as methods to further improve the AM materials performance. On the contrary, still fewer data are available on AM materials ultimate static strength. The present paper is intended to present a comprehensive experimental and numerical static characterization of Ti6Al4V, 17-4PH, and AlSi10Mg alloys processed via selective laser melting. A dedicated set of specimen geometries was devised to induce desired multiaxial stress state, and experiments were carried out both on as built and machined AM samples. The results were employed to identify the constitutive behavior of the materials and to calibrate four different ductile damage models. The failure prediction capabilities of the tuned models were thoroughly analyzed and discussed. The overall mechanical properties and the ductility of the investigated alloys were estimated based on the experimental results and on the information provided by the tuned models. Additionally, a comparison with data collected on the corresponding wrought materials, performing the same experiments, was carried out. The results showed a limited reduction of yield and failure strength and a significant reduction in the ductility of AM materials with respect to their wrought counterparts. Moreover, for the less ductile alloys, a weaker dependence of the strain to fracture from the stress state was observed.

Abstract:Defects introduced during additive manufacturing currently control fatigue resistance and lead to a large scatter in lifetime, with pancake shaped lack of fusion (LOF) defects being particularly potent. In this study the fatigue crack propagation life of selective laser-melted (SLM) AlSi10Mg alloy is considered in cases where single cracks and multiple cracks can initiate from LOF defects under high cycle fatigue (HCF). Firstly, the aspect ratios of initially long fatigue cracks were determined for critical LOF defects obtained from X-ray CT renderings using the critical defect regularization method, and the response surface method used to obtain the stress intensity factor of the crack front quickly and continuously. Then a single crack propagation model considering the evolution of the crack aspect ratio established to predict the crack propagation life which is in good agreement within in situ X-ray CT imaging of the crack front when a single crack is dominant. The crack propagation phase was predicted to represent 35–60% of the total fatigue life representing a larger fraction at high stress amplitudes. Multiple cracks were found to initiate cracks at the larger stress amplitudes. In cases where multiple cracks arise this is non-conservative and so a synergistic multiple fatigue crack growth (smFCG) model was developed based on multiple defects measured a priori by X-ray CT to depict the competitive cracking effect. Compared with the single crack model, the smFCG model predicts a shorter propagation life (by 5–10%) when multiple defects are involved since it considers all the initial defects within the crack initiation region. Given the propensity of large numbers of defects in AM material this approach may be more appropriate in many cases.

Abstract:Processing and microstructure are fundamental in shaping material behavior and failure characteristics. Additively manufactured materials, due to the rapid heating and solidification process, exhibit unique microstructures compared to their as-cast counterparts, resulting in distinct material properties. In this work, the response of the titanium alloy Ti6Al4V has been investigated for different processing conditions through quasi-static testing. AM Ti6Al4V was fabricated by employing Selective Laser Sintering (SLS) and Selective Laser Melting (SLM) techniques. Both materials present a similar microstructure consisting of an acicular martensitic α′-phase. Commercial Ti6Al4V-grade 5 (supplied as bars) was also examined after heat treatment to achieve a microstructure akin to the AM material. The heat treatment involved rapid heating above the β-phase region and water quenching to obtain a full martensite microstructure. A similar constitutive behavior and tensile–compressive asymmetry in strength were noted for the investigated materials. However, AM alloys exhibited a significantly higher deformation at failure, reaching nearly 40%, compared to only 6.1% for the wrought martensitic material, which can be attributed to the dissimilar distribution of both α′ laths and prior-β grain boundaries in the investigated materials. The results indicate that AM can be implemented for the fabrication of martensitic microstructures with mechanical properties superior to those obtained with conventional water-quenching.

Abstract:In today's additive manufacturing sector, one of the most popular areas is selective laser melting (SLM) due to its capability of producing geometrically complex metal parts directly from CAD model in a few short steps. Many studies have been reported on static mechanical properties of SLM components; however, dynamic properties of SLM components of different materials have not been thoroughly investigated. Only few papers have been published on the dynamic mechanical behavior, especially in the crack resistance of selective laser melted AlSi10Mg alloy. In the present study, the effect of loading rate, dynamic versus quasi static, on the fracture toughness of the as-built alloy (X and Z orientations) has been investigated. The experimental results revealed the inherently anisotropic behavior for loading rates where the Z orientation exhibited lower toughness compared to the x orientation. The dynamic loading by impact, resulted in a significant decrease of the toughness values up to about 50% compared to the quasi-static loading. This mechanical response was attributed to the increase in the yield stress which alters the state stress at the crack tip from the planestress to some extent of the mix-mode plane stress/strain.
