Abstract:Lightweighting is one of the key solutions to reduce the carbon footprint of vehicles. Nowadays, it is still challenging to achieve this target because there is a conflict between the cost and final material performance, as well as the fact that many lightweight solutions are restricted to laboratory or small-scale production. In this work, a commercially feasible strategy was adopted to fabricate materials for lightweight applications. Hollow glass bubbles, jute fibres, and rubber powder were used as fillers with polypropylene as the base polymer. Various samples were fabricated using conventional and MuCell® injection moulding. Their performance was then characterised by their density and morphological, mechanical, and rheological properties. A comparison among hybrid fillers/polypropylene compounds with and without MuCell® technology was investigated. The filler hybridisation resulted in not only a density reduction of up to approximately 10%, but also improved tensile/flexural modulus and strength. The use of MuCell® led to a further reduction in density of roughly 10%. Meanwhile, although some compounds fabricated by MuCell® exhibited some deterioration in their tensile yield strength, tensile modulus, and impact strength, they maintained acceptable mechanical properties for automotive applications.

Abstract:The presence of voids within the microstructure of short carbon fiber polymer composites produced by additive manufacturing (AM) technology are known to alter the expected material behavior that impair part performance. Previous research efforts aimed at understanding the formation mechanisms of these micro-voids during the polymer extrusion/deposition process have not kept up with the advancement of this AM technology. The present study investigates the phenomenon of micro-void nucleation at the fiber/matrix interface, especially those that form at fiber tips, by characterizing the microstructural configuration of a 13 % carbon fiber filled ABS polymer composite print bead specimen using 3D X-ray micro computed tomography image acquisition and analysis. The results reveal a high level of micro-voids segregation at the ends of fibers that are relatively larger in size and less spherical as compared to micro-voids isolated within the ABS matrix. Additionally, by simulating the hydrostatic flow-field pressure distribution surrounding a single rigid ellipsoidal fibre in colloidal suspension using Jeffery's model equations, we show that the pressure drops to a critical value at the fibre tips where the micro-voids nucleation is experimentally observed to occur. The study helps to improve our understanding of the potential mechanisms that may be responsible for micro-void development within beads printed with extrusion/deposition AM.

Abstract:Lightweight materials are highly desired in many engineering applications. A popular approach to obtain lightweight polymers is to prepare polymeric syntactic foams by dispersing hollow particles, such as hollow glass microbubbles (HGMs), in a polymer matrix. Integrating shape memory vitrimers (SMVs) in fabricating these syntactic foams enhances their appeal due to the multifunctionality of SMVs. The SMV-based syntactic foams have many potential applications, including actuators, insulators, and sandwich cores. However, there is a knowledge gap in understanding the effect of the HGM volume fraction on different material properties and behaviors. In this study, we prepared an SMV-based syntactic foam to investigate the influence of the HGM volume fractions on a broad set of properties. Four sample groups, containing 40, 50, 60, and 70% HGMs by volume, were tested and compared to a control pure SMV group. A series of analyses and various chemical, physical, mechanical, thermal, rheological, and functional experiments were conducted to explore the feasibility of ultralight foams. Notably, the effect of HGM volume fractions on the rheological properties was methodically evaluated. The self-healing capability of the syntactic foam was also assessed for healing at low and high temperatures. This study proves the viability of manufacturing multifunctional ultralightweight SMV-based syntactic foams, which are instrumental for designing ultralightweight engineering structures and devices.

Abstract:In this paper, we discuss the chemorheology of epoxy based syntactic foams containing glass microballoons of varying density, with an aim of establishing the effect of microballoon loading on its processability. The primary objective is to determine the maximum microballoon loading that disperses uniformly in the resin without the aid of any diluent. The viscosity and dynamic mechanical properties of epoxy formulations containing varying amounts of glass microballoons were established by parallel plate rheometry. Our studies reveal that solventless processing of formulations with microballoon loading > 60% poses practical difficulties due to prohibitively high viscosities, although a packing efficiency of 74% is theoretically allowed in the case of hexagonal close packing. The presence of microballoons does not alter the curing mechanism. The mechanical properties of syntactic foams were inversely proportional to the loading and type of glass microballoons.

Abstract:The goal of this paper is to enable 3D printed lightweight composite foams by blending hollow glass micro balloons (GMB) with high density polyethylene (HDPE). To that end, lightweight feedstock for printing syntactic foam composites is developed. The blend for this is prepared by varying GMB content (20, 40, and 60 volume %) in HDPE for filament extrusion, which is subsequently used for three-dimensional printing (3DP). The rheological properties and the melt flow index (MFI) of blends are investigated for identifying suitable printing parameters. It is observed that the storage and loss modulus, as well as complex viscosity, increases with increasing GMB content, whereas MFI decreases. Further, the coefficient of thermal expansion of HDPE and foam filaments decreases with increasing GMB content, thereby lowering the thermal stresses in prints, which promotes the reduction in warpage. The mechanical properties of filaments are determined by subjecting them to tensile tests, whereas 3D printed samples are tested under tensile and flexure tests. The tensile modulus of the filament increases with increasing GMB content (8-47%) as compared to HDPE and exhibit comparable filament strength. 3D printed foams show higher specific tensile and flexural modulus as compared to neat HDPE, making them suitable candidate materials for weight sensitive applications. HDPE having 60% by volume GMB exhibited the highest modulus and is 48.02% higher than the printed HDPE. Finally, the property map reveals higher modulus and comparable strength against injection and compression molded foams. Printed foam registered 1.8 times higher modulus than molded samples. Hence, 3D printed foams have the potential for replacing components processed through conventional manufacturing processes that have limitations on geometrically complex designs, lead time, and associated costs.

Abstract:Polymer matrix solid buoyancy materials (PSBMs) have the advantages of low density, high strength, low cost, and low water absorption, and they are widely used in marine engineering fields. How to improve the performance of PSBMs further and adapt them to harsh marine environments has become a hot topic in current research. This paper provides a comprehensive summary of PSBM, detailing both the preparation methodologies and properties of single-component and multi-component PSBM. In this paper, relevant research is systematically summarized from two dimensions of matrix and filler, and the application of thermosetting resin and thermoplastic resin as a matrix in PSBM is introduced in detail, and the corresponding research on fillers such as hollow glass microspheres, fly ash, hollow ceramic spheres and hollow polymer microspheres are expounded. This paper aims to summarize the latest advancements in PSBM research, thereby providing insights into the current state of the field and guiding future investigations.

Abstract:Voids, the most studied type of manufacturing defects, form very often in processing of fiber-reinforced composites. Due to their considerable influence on physical and thermomechanical properties of composites, they have been extensively studied, with the focus on three research tracks: void formation, characteristics, and mechanical effects. Investigation of voids in composites started around half a century ago and is still an active research field in composites community. This is because of remaining unknowns and uncertainties about voids as well as difficulties in their suppression in modern manufacturing techniques like out-of-autoclave curing and parts with high complexity, further complicated by increased viscosity of modified resins. Finally, this is because of the increasing interest in realization of more accurate void rejection limits that would tolerate some voidage. The current study reviews the research on formation, characterization, and mechanical effects of voids, which has been conducted over the past five decades. Investigation and control of void formation, using experimental and modeling approaches, in liquid composite molding as well as in prepreg composite processing are surveyed. Techniques for void characterization with their advantages and disadvantages are described. Finally, the effect of voids on a broad range of mechanical properties, including inter-laminar shear, tensile, compressive, and flexural strength as well as fracture toughness and fatigue life, is appraised. Both experimental and simulation approaches and results, concerning voids' effects, are reviewed.

Abstract:Adequate mathematical models of the mechanical properties of particle-reinforced polymer composites (PRPCs) require verification, which is difficult to do for at least the following reasons: lack of information on the mechanical characteristics of the transition layer formed at the modified particle–polymer interface, and lack of information about the mechanical characteristics of agglomerates that inevitably form during PRPC fabrication. This paper proposes a mathematical model for calculating the effective mechanical properties (bulk modulus, shear modulus, Young's modulus, and Poisson's ratio) of PRPCs with encapsulated filler particles. The model is verified on PRPC specimens with inclusions in the form of air bubbles. Simplified equations are derived for calculating the effective mechanical properties of PRPCs with low-modulus inclusions in the form of air bubbles. It is shown that the proposed model provides reliable estimates of the bulk modulus, shear modulus, Young's modulus, and Poisson's ratio of PRPCs at a small relative volume of submicron-sized filler particles in the matrix.

Abstract:Micro/nano fillers for value‐added polymer composites. The need for new sustainable engineering materials using polymer composites is evolving every day. Researchers are in a race to develop value‐added products from natural renewable sources and discarded waste materials. Studies indicate several hurdles while trying to provide ecologically friendly materials for product manufacturing over the years. Natural materials are more readily available, biodegradable, more affordable, have less processing health hazards, and are more environmentally friendly than synthetic materials. As the price of commercial polymers decreased, the incorporation of fillers became increasingly necessary for technical reasons.. Abstract:Abstract The objective of this work is to improve the structural characteristics of hollow glass microsphere (HGM) filled epoxy syntactic foam composites with little voids content and improved HGM dispersion in the composite. A modified degassing technique has been introduced during resin casting process of the HGM filled syntactic foam composites. The effect of HGM content volume fractions (5–25%) on the degassing techniques was examined. The syntactic foam composites were characterized by analysing structural morphology using Scanning Electron Microscopy (SEM), Transmission Electron Microscopy(TEM), and density measurements (theoretical and experimental). Less than 5% void content has been achieved in this study. This resulted in improved tensile and dynamic mechanical properties (DMA).

Abstract:Syntactic foams with low density as well as low thermal conduction and proper mechanical performance are vitally important for aerospace, marine, and automotive industries. Here, phenolic-based syntactic foams were fabricated by combining the hollow glass microsphere (GMs) with phenolic resin of in situ synthesis. Benefited from the stirring and hot-pressing treatment, microspheres dispersed homogeneously in the resin matrix and it greatly reduced the density of the composites. Stretching and compression tests were performed to investigate the mechanical behavior of the foams. It is found that both the compressive and tensile strength decreased as the filler loadings increasing. While the elasticity modulus was improved. On the other hand, thermal properties tests revealed superior thermal stability and thermal insulate performance of the composites. The final residue content of the synthetic foam with 40 wt% filler was improved by ∼31.5% than that of the neat one at 700°C. And samples with 20 wt% microspheres reached a minimum thermal conductivity value of approximately 0.129 W (m·K) −1 which is ∼46.7% lower than that of neat resin [0.298 W (m·K) −1 ]. This work provides a feasible strategy to construct syntactic foams with low density and ideal thermal properties.

Abstract:Recently, hollow thermoplastic microspheres, have emerged as an innovative filler material for use in polymer-matrix composites. The resulting all-polymer syntactic foam takes on excellent damage tolerance properties, strong recoverability under large strains, and favourable energy dissipation characteristics. Aside from syntactic foams, thermoplastic microspheres are finding increasing usage in a variety of applications and industries. Despite this, there is an absence of statistical geometrical and mechanical data for certain classes of thermoplastic microspheres. In this work we characterise two classes of thermoplastic microsphere using X-ray computed tomography, focused ion beam and electron microscopy. We observe the spatial distribution of these microspheres within a polyurethane-matrix syntactic foam and show that the volume-weighted polydisperse shell diameters follow a normal distribution. Interestingly, polydispersity of the shell wall thickness is not observed and furthermore the wall thickness is not correlated to the shell diameter. We utilise the geometrical information obtained in analytical micromechanical techniques in the small strain regime to determine, for the first time, estimates of the Young's modulus and Poisson's ratio of the microsphere shell material itself. Our results contribute to potential future improvements in the design and fabrication of materials that employ thermoplastic microspheres, including syntactic foams.

Abstract:The creation of polymer composite materials by compositing fillers into polymer materials is an effective method of improving the properties of polymer materials, and the development of new fillers and their novel composite methods is expected to lead to the creation of new polymer composite materials. In this study, we develop a new filler material made of low-molecular-weight gelators by applying a gelation process that simultaneously performs the swelling (gelation) of crosslinked polymer materials and the self-assembly of low-molecular-weight gelators into low-dimensional crystals in organic solvents within polymer materials. The gelation process of crosslinking rubber-based polymers using alkylhydrazides/toluene as the low-molecular-weight gelator allowed us to composite self-assembled sheet-like crystals of alkylhydrazides as fillers in polymeric materials, as suggested by various microscopic observations, including infrared absorption measurements, small-angle X-ray diffraction measurements and thermal analysis, microscopy, and infrared absorption measurements. Furthermore, tensile tests of the composite materials demonstrated that the presence of fillers improved both the Young's modulus and the tensile strength, as well as the elongation at yield. Additionally, heat treatment was shown to facilitate filler dispersion and enhance the mechanical properties. The findings demonstrate the potential of self-assembled sheet-like crystals of low-molecular-weight gelators as novel filler materials for polymers. The study's composite method utilizing gelators via gelation proved effective.

Abstract:We investigate the shear elastic modulus of soft polymer foams loaded with hard spherical particles and we show that, for constant bubble size and gas volume fraction, strengthening is strongly dependent on the size of those inclusions. Through an accurate control of the ratio $\lambda$ that compares the particle size to the thickness of the struts in the foam structure, we evidence a transition in the mechanical behavior at $\lambda \approx 1$. For $\lambda < 1$, every particle loading leads to a strengthening effect whose magnitude depends only on the particle volume fraction. On the contrary, for $\lambda > 1$, the strengthening effect weakens abruptly as a function of $\lambda$ and a softening effect is even observed for $\lambda \gtrsim 10$. This transition in the mechanical behavior is reminiscent of the so-called "particle exclusion transition" that has been recently reported within the framework of drainage of foamy granular suspensions [Haffner B, Khidas Y, Pitois O. The drainage of foamy granular suspensions. J Colloid Interface Sci 2015. In Press.]. It involves the evolution for the geometrical configuration of the particles with respect to the foam network, and it appears to control the mechanics of such foamy systems.

Abstract:In the past decade, particle reinforced foams have been intensively studied and applied in diverse fields owing to their low weight-to-strength ratio, low cost, and tailorable physical properties using various matrix materials and additives. In particular, the thin-walled microstructures in foams and certain particles provide excellent energy absorption capacity compared with the solid materials. A considerable number of research findings on particle reinforced foams have been reported from various aspects, including fabrication techniques, matrices and reinforcement types, mechanical responses as well as other physical properties. Up to date, several review articles have been published to partially cover the stated aspects on hollow particles reinforced foams (i.e., syntactic foams). However, discussion on different types of nano/micro-scale solid particles and millimeter-scale porous particles reinforced foams remains insufficient. Therefore, this article aims to provide a comprehensive review on particle (e.g., solid/porous/hollow particles) reinforced foams (made up of metal/polymer/ceramic matrices) covering fabrication techniques, mechanical responses and their multifunctionalities. Particularly, different reinforcing mechanisms and modifications to physical functions of foams with different matrices using various types of particle additives are reviewed. The opportunities for future explorations of particle reinforced foams in the aspects of manufacturing, modeling and applications are discussed lastly.

Abstract:The effect of porosity in composite materials has been studied for years due to its deleterious effects on mechanical properties, especially matrix dominated properties. Currently there is an increasing use of composites in infrastructure worldwide, for example bridge components, residential and building structures, marine structures such as piers and docks, and large industrial chemical tanks. Most of these applications use fiberglass composites. Unfortunately, most of the published literature has focused on carbon fiber composites, in which fiber diameter and gas-fiber interactions are different than fiberglass composites. Therefore, the present study was undertaken to revisit the effect of porosity but specifically in fiberglass composites. The goal of this experimental study was to implement and evaluate various methods for creating porosity in fiberglass composites in a controlled manner in terms of obtaining repeatable void content, morphology, and location within the laminate. The various methods included using different amounts of autoclave pressure, adding a small amount of water between prepreg layers, and using dry fabric layers to starve the laminate of resin. Ultrasonic C-scan nondestructive evaluation was used to assess the quality of the cured panels, as well as optical and electron microscopy and void content measurements via resin burn-out. The cured panels were mechanically tested using the short beam shear (SBS) method. The results showed that the water spray method proved to be the best in terms of producing noticeably different levels of porosity, although the panels required drying to remove residual water after cure. The voids from all three techniques were either oval or elongated in-plane between the plies, but they were not uniformly distributed in-plane. The use of C-scan proved to be helpful for characterizing overall uniformity of each panel, although the results could not be used to directly compare void content between panels. The use of SBS testing was successful for evaluating void dominated properties in panels with high void content, although it was not very sensitive to coupons with lower void contents. Several interesting observations are offered in this manuscript of the fracture surface details and their relation to the SBS load deflection curves. Overall, it was found that the failure mechanisms were mixed mode and the voids did not serve as failure initiation sites. However, the voids participated mainly in the horizontal propagation of cracks between layers, presumably making it easier when they were intersected by a crack and reducing SBS strength.

Abstract:Polymer syntactic foams are transforming materials that will shape the future of next-generation aerospace and marine structures. When manufactured using traditional processes, like compression molding, syntactic foams consist of a solid continuous polymer matrix reinforced with stiff hollow particles. However, polymer matrix segregation can be achieved during the selective laser sintering process with thermoplastic polyurethane (TPU). It is uncertain what role hollow particles play in forming this matrix segregation and its impact on the corresponding mechanical properties of syntactic foams. We show that the size of the hollow particles controls the internal microscale morphology of matrix segregation, leading to counter-intuitive macroscale mechanical responses. Particles with diameters greater than the gaps between the cell walls of the segregated matrix get lodged between and in the walls, bridging the gaps in the segregated matrix and increasing the stiffness of syntactic foams. In contrast, particles with smaller diameters with higher particle crushing strength get lodged only inside the cell walls of the segregated matrix, resulting in higher densification stresses (energy absorption). We show that stiffness and densification can be tuned while enabling lightweight syntactic foams. These novel discoveries will aid in facilitating functional and lightweight syntactic foams for cores in sandwich structures.

Abstract:The research on lightweight epoxy foams is of great significance to weight reduction for aerospace, aviation, shipbuilding, high-speed railway, and other fields. In this study, a novel lightweight epoxy foam with a macro-sized hollow structure was designed and prepared using arranged hollow glass microspheres/epoxy resin (HGMs/EP) hollow spheres as filler and EP as a matrix by template and molding method. The density and uniaxial compression properties of the prepared hollow spheres could be tuned between 0.14 and 0.27 g/cm3 and 0.30 ± 0.01 MPa to 2.39 ± 0.17 MPa through adjusting the shell thickness, respectively. The bending and compression performance of arranged hollow spheres reinforced epoxy foams were investigated, and the failure mechanism was analyzed as well. The highest specific flexural strength, the specific flexural modulus, the specific compression strength, and the specific compression modulus of obtained epoxy foams was 30.77 ± 3.04 MPa cm3/g, 2.66 ± 0.19 GPa cm3/g, 45.78 ± 1.58 MPa cm3/g, and 1.60 ± 0.26 GPa cm3/g, respectively. This work presents a novel syntactic epoxy foam with low density, good specific flexural strength, and specific compression strength with fewer hollow glass microspheres, which can provide a preparation method for lightweight structural materials.
