Abstract:To reveal the cutting deformation law of aerospace monolithic components due to the milling process,a simulation method based on the finite element for the milling process was proposed.The milling process information was converted to the finite element simulation information.The milling process was simulated using the established finite element model.Key factors influencing distortion such as initial residual stress,cutting loads,cutting sequence and path were synthetically considered.The experiment was carried out under the same conditions.The results of simulation agreed well with the results of the experiment.The result showed that the milling process simulation was an effective method to predict the machining distortion correctly.

Abstract:In comprehensively consideration of the rough-and finish-machining processes,a three-dimensional finite element model was developed for the whole milling process of thin-walled workpiece.Some key techniques including residual stress imposing,cutting force modeling and dynamic loading,material removal and so on were discussed.By a prototype version of the developed simulation environment,different milling processes of thin-walled workpiece were simulated under the conditions of different initial residual stress distribution in blank.Simulation shows that the residual stress has great effect on the machining deformation caused by cutting force.Greater magnitude of initial residual stress results in the deformation vibration near the two free ends of the side wall,and it can lead to or increase the machining vibration which will influence the machining precision and surface quality seriously.

Abstract:Machining deformation of aircraft monolithic component is simulated by finite element method (FEM) and validated by experiment.The initial residual stress in pre-stretched plate is generated by simulating quenching and stretching processes.With a single tool-tooth milling process FEM,the machining loads in monolithic component material removing is obtained.Restart-calculation is put forward to complete the whole simulation of machining process.To verify the FEM result,an experiment is carried out.The deformation distribution of the monolithic component resulting from FEM shows a good agreement with the experiment result,which indicates that the key technologies presented in the paper are practicable and can be used to simulate the milling process of monolithic component to predict its deformation.Lengthy and expensive trial and error experiment process can be avoided.

Abstract:： In recent years, the increasing demand on the international commercial launching has been promoting the development of integrative manufacturing. The deformation control of the structures becomes one of the main problems about the quality control. The porosity, segregation and grain size and other microstructural characteristics in casting have a crucial influence on mechanical behavior of materials in integrative manufacturing processes for aerospace Al-Cu alloys. Understanding the relation between casting defects and mechanical properties is the base to formulate and predict the complicated structural deformation. The distribution of the porosity, chemical composition, and precipitates is quantitatively characterized for the ongoing through-process research. The models are investigated to present the effects of the quench-induced precipitates, porosity and segregation on elongation, yield strength, flow stress, etc. The research deepens the understanding on the evolution of mechanical properties of Al-Cu alloy, which is the base to establish the microstructural characteristics-based constitutive model. It will provide theoretical support and technical guidance for the integrative manufacturing of large aerospace structures.

Abstract:In recent years, much progress has been made on the development of aerospace materials for structural and engine applications. Alloys, such as Al-based alloys, Mg-based alloys, Ti-based alloys, and Ni-based alloys, are developed for aerospace industry with outstanding advantages. Composite materials, the innovative materials, are taking more and more important roles in aircrafts. However, recent aerospace materials still face some major challenges, such as insufficient mechanical properties, fretting wear, stress corrosion cracking, and corrosion. Consequently, extensive studies have been conducted to develop the next generation aerospace materials with superior mechanical performance and corrosion resistance to achieve improvements in both performance and life cycle cost. This review focuses on the following topics: (1) materials requirements in design of aircraft structures and engines, (2) recent advances in the development of aerospace materials, (3) challenges faced by recent aerospace materials, and (4) future trends in aerospace materials.

Abstract:Friction stir welding (FSW), a highly efficient solid-state joining technique, has been termed as “green” technology due to its energy efficiency and environment friendliness. It is an enabling technology for joining metallic materials, in particular lightweight high-strength aluminum and magnesium alloys which were classified as unweldable by traditional fusion welding. It is thus considered to be the most significant development in the area of material joining over the past two decades. Friction stir processing (FSP) was later developed based on the basic principles of FSW. FSP has been proven to be an effective and versatile metal-working technique for modifying and fabricating metallic materials. FSW/FSP of aluminum alloys has prompted considerable scientific and technological interest since it has a potential for revolutionizing the manufacturing process in the aerospace, defense, marine, automotive, and railway industries. To promote widespread applications of FSW/FSP technology and ensure the structural integrity, safety and durability of the FSW/FSP components, it is essential to optimize the process parameters, and to evaluate thoroughly the microstructural changes and mechanical properties of the welded/processed samples. This review article is thus aimed at summarizing recent advances in the microstructural evolution and mechanical properties of FSW/FSP aluminum alloys. Particular attention is paid to recrystallization mechanism, grain boundary characteristics, phase transformation, texture evolution, characteristic microstructures, and the effect of these factors on the hardness, tensile and fatigue properties as well as superplastic behavior of FSW/FSP aluminum alloys.

Some hot-spot technological fields, such as lattice materials and structures, nano-composite materials and multi-functional materials, were introduced. Their potential applications and developments were prospected. Finally, the problems to be resolved about raw materials, low cost, integration of design and evaluation in ACM were discussed.

Abstract:The aerospace systems of the twenty-first century will have mission requirements considerable beyond present day vehicles; including operation in a cost-effective manner. This in turn will require materials with enhanced mechanical property characteristics compared to current state-of-the-art materials. The mission scenarios of the future air and space systems will be briefly reviewed followed by a general consideration of the materials of construction. Two specific types of advanced materials will then be discussed - intermetallic compounds and metal matrix composites. It will be pointed out that while both generic types of materials offer increased strength, stiffness and temperature capability, both also suffer from low ambient temperature “forgiveness” (ductility, fracture toughness, fatigue crack growth rate, etc.) and high cost. The advances which have been made in resolving these concerns, while maintaining other characteristics at attractive levels, will be discussed. A detailed presentation of monolithic and composite titanium aluminides (Ti Al, where x = 1 or 3) will be made.

Abstract:In recent years, there has been tremendous growth in the use of Al matrix composites (AMCs) in various engineering applications. The aerospace and automotive industries are using more and more AMC parts. It has been widely recognized that the comprehensive properties of AMCs are significantly affected and determined by the structural design and the evolution of the microstructure of AMCs in the deformation process. Based on the current research status of the design of AMC structure and the evolution of microstructure, this paper presents a panorama of the design of the structure and the evolution of microstructure with respect to the reinforcements, the interface between Al matrix and reinforcements, and the Al matrix in AMCs, respectively. The overall properties or performance of AMCs are examined in this review, which emphasizes their advantages and limitations as compared to their traditional or unreinforced counterparts. The experimental and theoretical analysis and prediction to aid the design of the spatial distribution of reinforcements and the optimization of structural parameters, as well as the study of the evolution of microstructures, are critically analyzed, discussed, and elucidated. Finally, the research gap, the key challenges in research and the promising application potentials in future are also discussed and articulated.

Abstract:There is an increasingly urgent need of lightweight components in aerospace industry, among which aluminum (Al) alloys have been the optimal materials of choice for aircraft structural parts since being used in the Junkers F.13 aircraft in the 1920s. Compared to other metal materials, Al alloys have a lower density, and the use of Al alloys reduces the total weight of the aircraft and improves fuel efficiency and load capacity. Meanwhile, the strength and hardness of Al alloys with alloying and heat treatment can be significantly enhanced for uses in high loads and vibration environments. Furthermore, in the harsh aerospace environment, aircraft may receive various climatic conditions and chemical corrosion. Due to good corrosion and fatigue resistance, Al alloys demonstrate excellent performance under these conditions, ensuring the long–term service life of aircraft. In addition, Al alloys have good recyclability, and they can be recycled to reduce resource consumption and environmental load, in line with the principle of sustainable development. In recent years, although composites have been widely used in aerospace, high–strength Al alloys are still in an indispensable position. Therefore, this article reviews the progress and applications of Al alloys commonly used in aerospace. The common strengthening methods and advanced manufacturing and processing technologies of Al alloy are also discussed, which can provide references for the development of advanced high–performance aviation Al alloys in the future.

Abstract:Al–Zn–Mg–Cu alloys can be fabricated by a series of thermo-mechanical processing methods (e.g., hot rolling, forging and extrusion), which is able to serve in aeronautic, automobile, and marine industries because of its excellent physical properties. However, reaching the balance between high strength and favorable ductility to present its high performance is still in progress, during which temperature and strain rate are two very important external variables. More importantly, the core lies in sophisticated microstructure evolution paths involved in hot deformation, which consists of different microstructure mechanisms and behaviors and can be expressed as various mechanical responses. Therefore, a fundamental review of microstructure mechanisms and behaviors, microstructure evolution and relevant mechanical responses of Al–Zn–Mg–Cu alloys during high-temperature deformation is of great significance. In present paper, first, various experimental methods have been introduced. Second, general trends of mechanical properties changing with temperature and strain rate have been summarized. Third, major microstructure mechanisms and behaviors have been discussed. Then, a schematic illustration originating from dislocations’ movement has been depicted, which succeeding microstructure evolution and mechanical responses (including superplasticity) have been reviewed accordingly. Finally, further suggestions of hot deformation of Al–Zn–Mg–Cu alloys have been given.

Abstract:Aerospace is a key market driver for the advancement of additive manufacturing (AM) due to the huge demands in high-mix low-volume production of high-value parts, integrated complex part geometries and simplified fabrication workflow. Rapid and significant progress has been made in the laser additive manufacturing (LAM) of aeroengine materials, including the advanced high-strength steels, nickel-based superalloys and titanium-based alloys. Despite the extensive investigation of these three families of materials by the research community, there is a lack of comprehensive review on LAM of high strength steels, and existing gaps in published reviews on Ti-based alloys and Ni-based superalloys. Furthermore, although emerging materials such as high/medium entropy alloys and heterostructured materials exhibit promising mechanical performance, rigorous characterization, testing, qualification, and certification are still required before actual application in engine parts. Thus, it is still important and relevant to have a deep understanding on the relationship between process parameters – microstructures – mechanical properties in these widely used aeroengine materials, to drive the development of superior high-value alloys. This review aims to provide a critical and in-depth evaluation of laser powder bed fusion (LPBF) and laser directed energy deposition (LDED) technologies of the mentioned aeroengine materials. The review will summarize the material properties, performance envelops and outlines the research gaps of these aeroengine materials. Furthermore, perspectives on research opportunities, materials development, and new R&D approaches of LAM for the aeroengine materials are also highlighted.

Abstract:The precision and efficiency of machining of aerospace thin-walled components (ATWCs) directly affect aircraft performance and reliability. This paper systematically reviews the cutting technology for ATWCs, covering advanced fixture technology, the prediction and control (or suppression) of machined surface integrity, deformation, and cutting chatter, as well as the application of digital twin (DT) technology. The section on advanced fixture technology provides a detailed analysis of the operational mode, structural features, functionality and applications of various advanced fixtures suitable for the machining of ATWCs. The surface integrity section discusses the mechanisms of surface state formation during machining of aerospace metal material parts, alongside predictions and control methods for surface integrity. The deformation section analyzes causes of machining-induced deformation in machining ATWCs and introduces relevant prediction and control methods. The cutting chatter section discussed the stability analysis techniques of cutting process and chatter suppression technology, including online monitoring and recognition, active and passive suppression technologies, and methods. The DT technology section showcases the specific application of this technology in the machining of ATWCs. The paper summarizes different aspects of these technologies, offering a comprehensive understanding and facilitating in-depth research into the machining technology of ATWCs. It can serve as a reference and guide for scholars conducting research in this field.

Abstract:Two principal approaches are available to materials’ engineers to improve the overall cost-weight balance of metallic airframe structures: improving alloy performance and optimising materials’ utilisation. Although both approaches have been successful in the past, they are most effective when applied concomitantly. The Aluminium industry has a long record of improving aerospace alloys’ performance. Nevertheless, even in apparently well-explored alloy systems such as the 7xxx family, products with improved damage tolerance-strength balances have recently been developed, thanks to an improved understanding of the optimum Zn-Mg-Cu combinations for the required property balances but also to developments in casting capability. Novel dispersoids and dispersoid combinations have enabled further improvements of the performance of existing alloy families. For example, appropriate Sc and Zr additions have a significant impact on the grain structure of 2xxx alloys and thus on performance. Another high potential approach for alloy performance improvements is the optimisation of Al-Cu-Li-(Mg-Ag-Zn) alloys. These so-called “third generation Al-Li alloys” were principally developed for military and space applications; in order to meet the demands of future commercial airframes, more damage tolerant variants are being developed. AA2198 and AA2050 are used to illustrate the potential of these higher damage tolerance Al-Cu-Li alloys. However, materials performance improvements are only part of the potential developments of metallic solutions for airframes. Further gains of a similar magnitude in component weight and cost can be achieved by applying new technologies and new design solutions to metallic structures. The future of metallic airframes will depend on the concomitant application of both these approaches.
