Abstract:In this paper, a developed polishing method based on elastic emission machining and Jules Verne-a variation on fluid jet polishing-is presented. This method is named disc hydrodynamic polishing (DHDP). A computational fluid dynamics (CFD)-based model that consists of a CFD model and an erosion model is introduced to predict the surface roughness obtained by DHDP. The performance of DHDP is studied by experiments. The slurry used in the experiments comprises 95% deionized water and 5% cerium oxide particles. Fused-silica glass is chosen as the workpiece. After the experiments, an ultrasmooth surface without cracks is obtained. The simulation results principally coincide with the experimental results. The experimental results show that the actual roughness is slightly less than the prediction and smaller particles are more favorable for obtaining a better surface roughness.

Abstract:The rapid development of optical instruments has necessitated the efficient manufacturing of a wide variety of optics with high form accuracy and ultra-smooth texture. Single-point diamond turning (SPDT) has the advantage of high efficiency in form generation because it can directly produce optical surfaces with sub-micrometer form accuracy. However, the inevitable residual turning marks affect the performance of the optical surface by causing diffraction and generating stray light. Thus, there is great interest in developing economical and efficient post-treatment methods for diamond-turned surfaces with wide applicability and superior form-preserving capability. In this study, an active fluid jet (AFJ) polishing technology for removing diamond turning marks was developed and investigated. A turning mark removal (TMR) simulation model in the AFJ polishing was developed based on the material removal characteristics and fluid–structure interaction (FSI) analysis. Spot polishing tests were carried out through orthogonal experiments to study the effect of the polishing parameters on the material removal rate of the turning marks and verify the proposed model. Accordingly, the optimal combination of parameters was obtained. To evaluate the form-preserving ability of the method, a spiral polishing test was conducted, whose results showed that the value of material removal that is suitable for eliminating the turning marks without destroying the surface form can be determined by from the changes in the surface profiles and microtopography. Hence, a form-preserving process can be realized by adjusting the dwell time and tool path in the AFJ polishing process. Finally, the practicality of the AFJ polishing method was demonstrated on an aluminum surface. The experimental and theoretical results prove that AFJ polishing technology can enable form-preserving post-treatment of diamond-turned surfaces.

Abstract:The use of freeform surfaces is increasing greatly in many fields, such as imaging, aerospace, illumination, biological engineering, and green energy, etc. And the polishing process of these surfaces are usually needed to obtain nanometer scale surface roughness, aiming to implement special functionalities and acquire high added value. This paper introduced the development of the two processes for the polishing of freeform surfaces, one is the serial-parallel hybrid machine based polishing using a self-developed ball-end flexible polishing tool, the other is the multi-jet polishing process. The design was presented in detail, and polishing experiments on plane and freeform surface were successfully implemented. As for multi-jet polishing, the process principle was presented at first. Material removal characteristics were demonstrated through a series of experiments, following with the discussion of application. And the experimental results prove that multi-jet polishing is effective to largely boost the polishing efficiency as compared to normal fluid jet polishing without degrading the surface quality, and also has the potential to extend the application field of fluid jet polishing to medium-large size freeform surfaces.

Abstract:Structured array surfaces are extensively utilized in the fields of functional optical components and molds. However, high surface form accuracy of these surfaces is usually needed to implement superior performance, leading to great challenges in manufacturing. In this study, fluid jet polishing (FJP) was utilized to polish the cylindrical array surface. The effect of abrasive size and jet pressure on the form maintainability was elucidated by combining computational fluid dynamics (CFD) simulation. The abrasive trajectory and abrasive impact information were analyzed to reveal the material removal process. Tool influence functions (TIF) at different positions were simulated to model the surface generation process and provide a theoretical basis for the optimization of polishing parameters. A surface form maintenance strategy was proposed to achieve high form accuracy together with excellent surface quality by controlling the feed rate of the nozzle. A series of experiments were conducted to validate the effectiveness of the form maintenance strategy. The results revealed that the form error agreed well with the requirement after polishing with the designed feed rate. This study paves a new way for the polishing of structured array surfaces with a good surface form control.

Abstract:Inner surface components with a high level of precision are extensively utilized in contemporary industry. Polishing of inner surfaces and precise control of profile contours are extremely difficult due to space constraints and the surface shape. To realize ultraprecision polishing of inner surfaces, this paper proposes an abrasive rotating jet polishing (ARJP) method, in which a new type of polishing process with an infinitely adjustable incidence angle is adopted to realize ultraprecision polishing of the inner surfaces of workpiece made of aluminium alloy 6061. The precision of inner surface profiles strongly depends on the accuracy of the material removal profile prediction. A computational fluid dynamics approach is used to simulate and analyse the material removal profile of the workpiece inner surface during the ARJP process for a novel polishing process and tools. A series of inner surface polishing experiments demonstrate that the average error between the actual material removal depth and model simulation results is less than 5.9% and that the roughness of the inner surface is reduced from 0.200 µm to 0.046 µm, a 77% improvement in inner surface roughness.

Abstract:Fluid jet polishing is an emerging process which possesses the advantages of localized force and less heat generation, as well as the stable and controllable material removal function without tool wear. Due to the complex machining mechanism, it is still difficult to model the material removal rate and predict the surface generation for fluid jet polishing. In this article, theoretical and experimental investigation of three-dimensional-structured surface generation by fluid jet polishing has been carried out. A surface topography simulation model is established for predicting the three-dimensional-structured surface generation by fluid jet polishing. A series of polishing experiments have been conducted to optimize the process parameters of fluid jet polishing and the fabrication of three-dimensional-structured surfaces. In terms of the pattern of three-dimensional-structured surfaces generated, the simulation results are found to agree with the experimental results.

Abstract:Fluid jet polishing (FJP) has been extensively used in various kinds of fields such as precision molding, optical components, etc. However, previous works mainly focused on the material removal process on the macro-scale (e.g., tool influence function, surface generation) to improve the form accuracy, the understanding of surface morphology evolution of FJP on the micro-scale is still far from complete, which makes it difficult to predict the surface quality under certain polishing conditions. Time-consuming and high-cost trial and error are usually needed to obtain suitable polishing conditions for specific surface quality requirements. In this paper, a physical model was developed to predict the surface morphology and roughness after FJP, by combining the computational fluid dynamics (CFD) simulation and kinetic analysis of the abrasives. The single abrasive erosion process including indentation action, ploughing action, and cutting action was analyzed by kinetic analysis. Besides, the overlap of single abrasive erosion pits was modeled to simulate the surface morphology evolution in FJP and determine the surface roughness after polishing. Different parameters were considered in the model including jet pressure, jet angle, and abrasive size. A series of polishing experiments were conducted to validate this model and the effect of different polishing parameters on surface quality was elucidated by the impact velocity distribution and erosion morphologies. It is found that the simulation results agree well with the experimental results. This paper not only provides a deeper understanding of the microscale material removal in FJP, but also provides an effective method for the prediction of surface roughness in FJP.

Abstract:Fluid Jet Polishing (FJP) can obtain atomic-scale roughness and damage-free surface,which has been considered to be one of the most potential techniques for the ultra-smooth processing among a variety of surface processing technologies.In FJP,the impact angle is one of the important parameters that influence the polishing quality.Using self-developed FJP device,the effects of the impact angle on the surface morphology and the material removal were investigated in the fixed-point impacts.The experimental results show that the shape of the material removal becomes more and more asymmetric,the material removal rate is gradually reduced,and the maximum removal depth appears a monotonous change with the decreasing of the impact angle.The influence mechanism of the impact angle of the jet on the material removal was analyzed by combining the flow field distribution of FJP and the collision angle of the particles.The results show that the influence of the impact angle of the jet on the material removal can be attributed to the change of collision angle and the collision frequency of the particles.Larger collision angle and more particle collision will result in a greater amount of material removal.The combined effects of these two factors affect the volume and the profile of the material removal.

Abstract:In this paper, a fluid line-jet polishing (FLJP) process was developed for the polishing of rotational axisymmetric surface (RAS). FLJP aims to enhance the polishing efficiency of fluid jet polishing without degrading the polished surface integrity, together with better material removal uniformity than linear-array multi-jet polishing (MJP). The fluid field was analyzed by comparing to the normal fluid jet polishing (FJP) based on computational fluid dynamics (CFD) method so as to test the stability of the fluid line-jet. A series of polishing experiments were conducted to analyze the performance of the FLJP and compared to FJP and MJP in terms of material removal characteristics, the effect of the main factors (i.e. fluid pressure, stand-off distance, etc.), material removal uniformity and surface quality after polishing on cylindrical surfaces. The results indicate that FLJP has much higher material removal rate than FJP under the same polishing conditions together with superior surface quality. The material removal after FLJP is much more uniform than MJP, especially at the region along the length direction of the line orifice. Moreover, it is also found that the relationship between the polishing factors and the material removal rate in FLJP is similar to FJP, resulting in good control of material removal.

Abstract:Various kinds of optical structured surface have been widely used in different fields, such as imaging and illumination. However, the machining process of the optical structured surface usually leaves tool marks, burs, debris and defects on the structured surface. Currently, it is still a challenging problem to remove these kinds of defects and further improve the surface quality effectively, to obtain better functional performance. In this paper, maskless fluid jet polishing (MFJP) is innovatively presented which is an attempt to solve this problem. In MFJP, low pressure micro abrasive water jet slurry is impinged on the structured surface to implement tiny material removal without using a mask. Experimental investigations on the polishing of sinusoidal structured surface and V-groove structured surface were performed to realize the technical feasibility of MFJP on structured surface, based on the analysis of surface roughness, form maintainability, and surface smoothness. A computational fluid dynamics (CFD) model was also developed to simulate the MFJP process on V-groove surface to demonstrate the fluid flow movement and material removal characteristics. In addition, the effect of the key polishing parameters was also studied and discussed. The results indicate that MFJP can significantly improve the surface quality of optical structured surface, while possessing high form maintainability under certain conditions. It may become a competitive method for the precision polishing of optical structured surfaces. And this study also sheds some light on the application of MFJP for the polishing of other kinds of surfaces with small or micrometer scale cavities or channels, such as microfluidic chips, etc.

Abstract:A novel polishing method is proposed to increase material removal rates through the acceleration of abrasive movements using micro-jets formed by spontaneous collapses of bubbles due to the cavitation in a special-shaped Venturi tube. The Venturi structure is optimized by numerical simulations. Process-related parameters for the optimal cavitation ratio are investigated for achieving maximum adaptation to polishing flat workpieces. Furthermore, this novel approach enhances processing efficiency by approximately 60% compared to traditional abrasive flow polishing. The processing method that employs cavitation bubbles within a special-shaped Venturi tube to augment the flow of abrasive particles holds significant potential for material polishing applications.

Abstract:Atmospheric pressure plasma jets are effective for generating optical freeform surfaces and correcting figure errors. They can also reduce high spatial frequency surface roughness, potentially replacing mechanical-abrasive polishing. Plasma jet polishing involves thermally driven material redistribution. Current research aims to predict surface topography and roughness by analyzing initial surface topography and the local effect of the plasma jet tool. The tool interaction function was mathematically described by evaluating a microstructure pattern before and after plasma jet polishing, revealing a 2D Gaussian convolution function. This function can be applied to areal topography measurements of lapped and mechanically ground surfaces to predict the polishing performance with respect to reduction of tool marks originating from pre-machining processes. Additionally, the convolution function can be used to predict the dimensions of an initial surface structure in order to produce a defined smooth microstructure using plasma jet polishing. Evaluating the smoothing capability of plasma jet polishing helps identify suitable pre-machining conditions in optics manufacturing, such as grinding or laser micromachining, enabling a more efficient process chain for freeform optics fabrication.

Abstract:The microfluid jet polishing (MFJP) process is a manufacturing technology in which small abrasive particles (such as diamond, alumina, and ceria) are premixed with a carrier fluid (typically water) to form a liquid suspension that is pressurized and expelled through a nozzle for material removal. The resulting microjet beam—with a typical nozzle exit diameter in the range from 0.1 to 1.0 mm—impinges the workpiece surface for material removal by erosion and/or abrasion and produces an ultraprecision surface. This work applies a computational fluid dynamics (CFD) model to analyze the key phenomena in the interaction of the liquid suspension and the workpiece surface. The liquid film characteristics (film height, minimum film height, positions of the minimum film height, and hydraulic jump) obtained from the CFD simulations are compared with the results derived from empirical formulations found in the literature. Subsequently, the numerical results are utilized to investigate the impact velocity, pressure distribution, and shear stress caused by the suspension on the workpiece surface. It is observed that the shear stress strongly depends on the injection pressure of the liquid suspension and is weakly dependent on the abrasive suspension concentration (the liquid suspension with different densities, viscosities, and surface tensions). Additionally, the particle behavior is investigated in order to estimate the impact velocity and to identify the impact and erosion zones of the liquid suspension on the workpiece surface. Numerical results indicate that ~50% of total particles are impinging the workpiece surface almost perpendicularly (with a mean impact angle of ~86 degrees) for the first time in the stagnation region, where they are strongly decelerated by the carrier fluid before they reach the workpiece surface. These particles, however, rebound on the surface and are reaccelerated by the carrier fluid, impinging the workpiece surface further in the radial direction.

Abstract:Fluid jet polishing (FJP) is a promising technology that has been increasingly used in the superfinishing of complex optical lenses, mirrors, and molds on several materials. The influence mechanism of polishing parameters on the damage characteristics, element composition, and surface quality of optical glass was studied through a series of FJP experiments to achieve the high-efficiency and low-damage ultra-precision polishing requirements of optical components. A numerical model for FJP was developed based on computational fluid dynamics (CFD), and the effects of slurry pressure and particle size on the flow field and particle motion characteristics were studied combined with statistical theory. The brittle-ductile transition model and erosion model when abrasive particles eroded optical glass were established to obtain a better understanding of the material removal mechanism during FJP. The damage control strategy can be clarified according to the coupling relationship between the impact velocity and particle size of abrasive particles when radial and transverse cracks are generated in the optical glass. The experimental results verify that the established model can predict the material removal characteristics well. The simulation results also indicate that the erosion removal of the optical glass by abrasive particles is a completely ductile mode under the polishing experimental conditions in this study. The results can provide solid theoretical support for equipment upgrade and process optimization of FJP.

Abstract:The fluid jet polishing was introduced.A principle on the surface material removed by the fluid friction strain was proposed.Experiments were carried out and influence of polishing parameters such as polishing time,the initial roughness of workpiece,blow head shape,jet distance,jet pressure and pH value on the surface was studied.Results show that polishing results has nothing to do with initial roughness of the workpiece;final roughness remains a steady value as the polishing time is long enough;circle shape blow head gives a higher polishing rate when comparing to a sector one;influence of polishing distance and pressure shows a uniform tendency;the lower pH value,the stronger the effect is.An equipment employed jet polishing,which can be applied to polish special outline objects in precise machines,was designed based on the experiment results and the assumption of the material removal principle.

Novel Disc Hydrodynamic Polishing Process and Tool for High-Efficiency Polishing of Ultra-Smooth Surfaces

Abstract:Nowadays, large aspheric surfaces, including non-rotationally symmetric surfaces, are increasingly used in ground- and space-based astronomical instruments. The fabrication of these surfaces with sub-micrometric form accuracy and nanometric surface finish, especially for hard and difficult-to-machine materials, has always been a challenge to the optics industry. To produce ultra-smooth surfaces efficiently without subsurface damage and surface scratches, a novel disc hydrodynamic polishing (DHDP) process is proposed through the combination of elastic emission machining and fluid jet polishing. Firstly, the polishing tool for DHDP was carefully designed and the feasibility of the proposed method was experimentally verified. The liquid film was found to act as a carrier of abrasive grains between the polishing tool and the polished surface. Next, computational fluid dynamics (CFD) was used to study the effects of process parameters on the slurry film flow in DHDP. Finally, preliminary experiments were conducted to verify the CFD simulations. The experimental data reasonably agree with the simulation results, which show that increasing rotational speed has no influence on the film thickness for the polishing tool without grooves, but leads to increased film thickness for the polishing tool with grooves. Moreover, DHDP can efficiently reduce the surface roughness and acquire ultra-smooth surfaces without subsurface damage and scratches.

Abstract:Thin films are widely adopted to improve resistance to chemicals, high temperature, etc. However, their hard and brittle nature imposes great challenges to achieve satisfactory surface integrity control in finishing process. To address this, an active bending methodology via piezoelectric actuator is proposed to investigate the thin film response on and beneath the surface, under different stress states. An analytical model is established and verified by experiments, which demonstrate distinct nano scratching regimes on a Si3N4 film. Based on this active stress control approach, macroscale bonnet polishing was conducted and showed great improvement in surface roughness and material removal.
Novel cavitation fluid jet polishing process based on negative pressure effects

Abstract:Traditional abrasive fluid jet polishing (FJP) is limited by its high-pressure equipment, unstable material removal rate, and applicability to ultra-smooth surfaces because of the evident air turbulence, fluid expansion, and a large polishing spot in high-pressure FJP. This paper presents a novel cavitation fluid jet polishing (CFJP) method and process based on FJP technology. It can implement high-efficiency polishing on small-scale surfaces in a low-pressure environment. CFJP uses the purposely designed polishing equipment with a sealed chamber, which can generate a cavitation effect in negative pressure environment. Moreover, the collapse of cavitation bubbles can spray out a high-energy microjet and shock wave to enhance the material removal. Its feasibility is verified through researching the flow behavior and the cavitation results of the negative pressure cavitation machining of pure water in reversing suction flow. The mechanism is analyzed through a computational fluid dynamics simulation. Thus, its cavitation and surface removal mechanisms in the vertical CFJP and inclined CFJP are studied. A series of polishing experiments on different materials and polishing parameters are conducted to validate its polishing performance compared with FJP. The maximum removal depth increases, and surface roughness gradually decreases with increasing negative outlet pressures. The surface becomes smooth with the increase of polishing time. The experimental results confirm that the CFJP process can realize a high material removal rate and smooth surface with low energy consumption in the low-pressure environment, together with compatible surface roughness to FJP.
