Abstract:This study focused on the friction stir welding (FSW) of aluminum alloy 6061 (AA6061) and stainless steel 316 (SUS316) in a lap-joint configuration. The impact of welding speeds and pin penetration and their interaction on the interfacial bonding and mechanical properties of the AA6061/SUS316 lap-joint was systematically investigated and analyzed. The experimental outcomes revealed a higher sensitivity of welding temperature to welding speed compared to pin penetration. The SUS316 fragments were dispersed in the stirred zone of the aluminum. At high welding speeds, the un-bonding defects along the welding interface was observed. Enhancing welding speed or reducing pin penetration led to reductions in both thickness of intermetallic compound (IMC) and diffusion layers, as well as interfacial bonding area. Notably, high welding speeds or low pin penetration significantly diminished joint strength. This work identified a regime combined between the welding speed and pin penetration to achieve a sound joint. The joint was fractured in the heat-affected zone of the aluminum side. The joint strength was dominated by both the microstructure, IMC layer thickness, and the AA6061/SUS316 interfacial bonding area.
