Quality improvement of refill friction stir spot welds in 2A12-T42 aluminum alloy with alclad by adjusting sleeve design

Abstract:In this study, a modified sleeve was utilized for refill friction stir spot welding (RFSSW) of 2A12-T42 aluminum alloy sheet compared to a conventional one. The effect of sleeve design on the macrostructures, material behavior and mechanical properties of joints at various plunge depths was comprehensively studied. The modified sleeve improved the tensile-shear performance of the joints by eliminating groove defects and inhibiting the formation of hooking features. The tensile-shear failure load (TSFL) was increased by 37% to 9.80 kN with a plunge depth of 3.0 mm, which can be attributed to the refined fine grain structure and downward material flow induced by grooves. Lap-sheared joints exhibited shear fracture as well as plug type fracture on both upper and lower sheets. Shear fracture occurred with a small plunge depth due to the unstirred, weak alclad along the interface. For modified sleeves, the joints showed plug type fracture (on the lower sheet) when plunge depths exceeded 2.0 mm. Dimple-dominated ductile fracture mechanisms were identified in all cases.
