Electrochemical discharge machining grooves without recast layer in 20 wt% NaCl solution

Abstract:Electrochemical discharge machining (ECDM) is a hybrid process combining electric discharge machining (EDM) and electrochemical machining (ECM) in which electrochemical anode dissolution and electric discharge erosion occur simultaneously in the machining area. In this study, a direct current (DC) non-pulsed power supply and a 20 wt% NaCl solution were used in the ECDM of Ti6Al4V. A series of experiments were conducted to explore the effects of applied voltage, feed rate, and electrolyte pressure on the machining performance, including the material removal rate (MRR), width of overcut (WOC), and surface morphology. The experimental results showed that discharges greatly improved the MRR. To obtain a groove without recast layer, the tool electrode wall thickness was decreased to reduce the discharge influence area and increase the MRR of the ECM. Compared to a tool electrode with 1.4 mm inner diameter, the MRR value of the machined groove using a tool electrode with 1.8 mm inner diameter increased drastically by 38.8%. Meanwhile, the surface roughness of the machined groove was merely 1.49 μm, and there was no recast layer in the machining groove or no stray corrosion in the non-machining area of the workpiece, which showed good surface quality and high machining efficiency.
