Abstract:At present, hot stamping represents an innovative manufacturing process for forming of high strength steels, implying a sheet at austenite temperature being rapidly cooled down and formed into a die at the same time (quenching). This forming process is used for the manufacturing of automobile structural components with a strength of up to 1,500 MPa, thus enabling extensive cost savings and good crash performance. Better formability at elevated temperatures and lower springback are further advantages of parts formed by hot stamping. The Finite Element Analysis is an essential precondition for a good process design including all process parameters. This paper presents the finite element simulation of a hot stamping process by means of experimentally calculated material data and describes a number of procedures for the simulation of hot stamping, aiming at a notable decrease in computation time. For a faster calculation thermal and mechanical phenomena are decoupled in two simulation programs.

Abstract:The increasing number of hot stamped parts in the automotive industry is challenging different process areas. This paper presents a method how to improve the production rates over the whole life cycle of a hot forming part. In the core element of a hot forming line, the hydraulic press, mainly two processing steps are performed. Forming and quenching of the sheet metal part. In addition to the forming operation, it is inevitable to optimize the quenching condition in the bottom dead centre in order to reach a fully martensitic structure and tight geometrical tolerances of the part. Deviations in the blank thickness, tool wear, polishing of classical tools impair the quenching condition and therefore the part quality over the time. A new press and tool design has been developed to counter this effect by providing homogenous contact pressure over the whole die. Especially with a multi cavity tool, the new method is advantageous. Test series have shown that the new tool and press concept can produce parts with a blank thickness of 1.0 mm within 8.0 s cycle time. The so called PCH flex principle makes it possible to produce such high output rates under reliable conditions.
Numerical Simulation of Hot Stamping Forming of AZ Series Magnesium Alloys and Optimization of Die Process

Abstract:In order to deal with the bottleneck of poor plasticity and low formability of magnesium alloys at room temperature, a numerical simulation and a die process optimization method based on hot stamping of AZ series magnesium alloys were proposed. Firstly, based on the PAM-STAMP finite element analysis platform, the thermomechanical coupling numerical simulation is carried out for the cross cup-shaped deep drawing, and the changes in the stress and temperature field during the forming process are analyzed. Aiming at the influence of various process parameters on the plastic formability of magnesium alloys, the effects of sheet metal shape, die fillet size, friction factor, and blank holder force on the forming quality were analyzed through experiments. The experimental results show that under the same conditions such as temperature and blank holder force, the numerical simulation method and the mold process optimized in this paper can be used to form parts that are 25% deeper than the traditional process, and the sheet material can be thinned to the maximum at this time. The amount is 0.152 mm, which verifies the correctness and superiority of the method and process in this paper.

Abstract:The paper describes physical and numerical simulations of a manufacturing process composed of hot forging and controlled cooling, which replace the conventional heat treatment technology. The objective was to investigate possibilities and limitations of the heat treatment with the use of the heat of forging. Three steels used to manufacture automotive parts were investigated. Experiments were composed of two sets of tests. The first were isothermal (TTT) and constant cooling rate (CCT) dilatometric tests, which supplied data for the identification of the numerical phase transformation model. The second was a physical simulation of the sequence forging-cooling on Gleeble 3800, which supplied data for the validation of the models. In the numerical part, a finite element (FE) thermal-mechanical code was combined with metallurgical models describing recrystallization and grain growth during forging and phase transformations during cooling. The FE model predicted distributions of the temperature and the austenite grain size in the forging, which were input data for further simulations of phase transformations during cooling. A modified JMAK equation was used to calculate the kinetics of transformation and volume fraction of microstructural constituents after cooling. Since the dilatometric tests were performed for various austenitization temperatures before cooling, it was possible to include austenite grain size as a variable in the model. An inverse algorithm developed by the authors was applied in the identification procedure. The model with optimal material parameters was used for simulations of hot forging and controlled cooling in one of the forging shops in Poland. Distributions of microstructural constituents in the forging after cooling were calculated. As a consequence, various cooling sequences during heat treatment could be analyzed and compared.

Abstract:Reducing the mass of vehicles is an effective way to improve energy efficiency and mileage. Therefore, hot stamping is developed to manufacture lightweight materials used for vehicle production, such as magnesium and aluminum alloys. However, in comparison with traditional cold stamping, hot stamping is a high-energy-consumption process, because it requires heating sheet materials to a certain temperature before forming. Moreover, the process parameters of hot stamping considerably influence the product forming quality and energy consumption. In this work, the energy-economizing indices of hot stamping are established with multiobjective consideration of energy consumption and product forming quality to find a pathway by which to obtain optimal hot stamping process parameters. An energy consumption index is quantified by the developed models, and forming quality indices are calculated using a finite element model. Response surface models between the process parameters and energy-economizing indices are established by combining the Latin hypercube design and response surface methodology. The multiobjective problem is solved using a multiobjective genetic algorithm (NSGA-II) to obtain the Pareto frontier. ZK60 magnesium alloy hot stamping is applied as a case study to obtain an optimal combination of parameters, and compromise solutions are compared through stamping trials and numerical simulations. The obtained results may be used for guiding process optimization regarding energy saving and the method of manufacturing parameters selection.

Abstract:Energy efficiency, a high level of passenger safety, and weight reduction of the vehicles still constitute the main functional elements for the design of modern car body structures. Toward this objective, the usage of advanced sheet-metal forming technologies like hot stamping of quenchable boron manganese steel is developing nowadays. Hot stamping is a combination of hot forming and simultaneously quenching and hardening of the blank. In this article, an experimental procedure developed to estimate the thermal conductance at the part–tool interface during a hot stamping procedure is presented. The tools set (punch and die) has been designed to form omega-shaped samples. This work represents the first stage of the procedure development where the standard experiment is a simple compressive load of sample in the bottom of the omega-shape die, considering the real hot-stamping conditions. Tests are carried out under different contact pressure values for two different blank materials (Usibor 1500P and a material B). The results show that the thermal conductivity increase contributes to the reduction of the thermal contact resistance and therefore to a more rapid cooling of the part.

Abstract:Weight reduction plays an important role in transportation industries, directly impacting on fuel consumption and vehicle range. The use of multi-material mixes is common practice, allowing for an optimum application of specific material properties. Light metals, primarily aluminum alloys, are used in both, cast and wrought state, to good effect. On the other hand, magnesium alloys, which are still lighter by one third, are used in castings exclusively. While scientific research and development on Mg wrought alloys is progressing steadily, industrial implementation is still scarce. As a result, safety relevant and structural applications made from Mg wrought products are nearly nonexistent. To increase acceptance and facilitate industrial application for this interesting class of materials we investigated the forging process of an original-sized automotive control arm. To ease industrial access, the used age hardenable Mg–Al–Ca–Zn–Mn lean alloy, can be processed similarly to Al alloys, e.g. 6xxx series. This work describes the development sequence, starting with the analysis of the forming window, followed by laboratory forging trials and industrial sized part production, providing information on forming characteristics as well as possible difficulties.

Abstract:Additive Manufacture (AM) offers great potential for creating metallic parts for high end products used in critical application i.e. aerospace and biomedical engineering. General acceptance of AM within these fields has been held back by a lack of confidence in the consistency of the mechanical properties of AMed parts associated by the occurrence of porosity, large columnar grains and texture. In this research, to counters this problem we have combined hot forging and subsequent heat treatment. Although, perhaps not best suited to components featuring fine detail, this technique should be well suited to the manufacture of forged components such as fan blades. Here, AM is able to create a near net-shape blank which is then hot forged to size, eliminating intermediate production stages and generating good mechanical properties in the final component. The material used in the current study is AM 316 L Stainless Steel. By altering the printing parameters of the AM machine, two batches of samples were built, each displaying a different porosity content. This allowed the influence of initial build quality to be illustrated. By comparing the two sample batches, it was possible to gain an insight into the possibilities of controlling porosity and material microstructure. The success of the proposed hot forging and heat treatment technique was validated by mechanical testing (i.e. tensile and hardness experiments) and microstructure evolution characterization (i.e. optical microscopy observation and electron backscatter diffraction (EBSD) techniques). The results revealed that the post processing strategy reduced material porosity and enabled the creation of a more robust microstructure, resulting in improved mechanical properties of the AM material.

Abstract:The pre-forging of connecting rod of automob ile engine was simulated by the FEM and its pre-forging billet was optimized,so the utilization ratio of material was improved.Based on the optimized billet,the pre-forging process was simulated with four kinds of different forming equipments.Based on the simulation results,the effects of different loading way on the effective strain,temperature and the forming load of forged connecting rod were investigated,which can provide directions for selecting equipments of connecting rod forging.

Abstract:Cold forging is a process suitable for manufacturing low-cost and high quality automotive components in high strength aluminium alloys. This method is particularly suitable for parts with narrow geometrical tolerances, good concentricity, smooth surface finish and for near net shape products. However, an increasing request for producing components at a lower cost requires even more economical production processes. Forming in the warm condition is an alternative process that has the advantages of producing rather complicated geometrical shapes in less operation steps compared to cold forming. In addition, warm forming at moderate temperatures has all the benefits of cold forming including good control of the microstructure and thereby improved strength and ductility.

Abstract:Sustainability is a key factor in an automotive OEMs' business strategy. Vehicle electrification in particular has received increased attention, and major manufacturers have already undertaken significant investments in this area. However, in order to fully confront the sustainability challenge in the automotive industry, lightweight design in additional to alternative propulsion technologies is also required. Vehicle weight is closely correlated with fuel consumption and range for internal combustion and electrified vehicles, respectively, and therefore, weight reduction is a primary objective. Over the past decades, advanced steel and aluminium-forming technologies have seen considerable development, resulting in significant weight reduction of vehicle components. Hot stamping is one of the most established processes for advanced steel and aluminium alloys. The process offers low-forming loads and high formability as well as parts with high strength and minimal springback. However, the high temperatures of the formed materials over numerous cycles and the significant cooling required to ensure desirable component properties necessitate advanced tooling designs. Traditionally, casting and machining are used to manufacture tools; although in recent years, additive manufacturing has gained significant interest due to the design freedom offered. In this paper, a comprehensive review is performed for the state-of-the-art hot-forming tooling designs in addition to identifying the future direction of Additive Manufactured (AM) tools. Specifically, material properties of widely used tooling materials are first reviewed and selection criteria are proposed which can be used for the transition to AM tools. Moreover, key variables affecting the success of hot stamping, for example cooling rate of the component, are reviewed with the various approaches analysed by analytical and numerical techniques. Finally, a number of future directions for adopting additive manufacturing in the production of hot stamping tools are proposed, based on a thorough analysis of the literature.

Abstract:A technological process for hot forging of two-layer forgings with deep cavities and an inverted cone has been developed. A hot forging process flow chart has been analyzed. Digital simulation using QForm software was employed to study the effect of the process parameters on the force characteristics of the metal-forming process, stress-strain condition, and temperature fields of the forging and tooling after each pass. A new design of the die tooling has been proposed.

Abstract:Abstract Based on the finite element analysis software eta/DYNAFORM, the hotstamping mo del of the front longitudinal beam on an extension part was established. The finite element numerical simulation of the beam was carried out by the method of thermal coupling. The effects of different stamping speed, holding time, and temperature field and friction factor on forming quality were analyzed. The results show when the stamping speed of 200 mm/s, the holding time of 6s and the friction factor of 0.4, the martensite content is relatively higher and the springback is smaller. It provides an important basis for reasonable technological parameters of ultra-high strength parts, and also provides technical support for the new engineering construction.
Multi-Objective Optimization of Process Parameters in 6016 Aluminum Alloy Hot Stamping Using Taguchi-Grey Relational Analysis

Abstract:The hot stamping technology of aluminum alloy is of great significance for realizing the light weight of the automobile body, and the proper process parameters are important conditions to obtain excellent aluminum alloy parts. In this paper, the thermal deformation behavior of 6016 aluminum alloy at a high temperature is experimentally studied to provide a theoretical basis for a finite element model. With the help of blank stamping finite element software, a numerical model of a 6016 aluminum alloy automobile windshield beam during hot stamping was established. The finite element model was verified by a forming experiment. Then, the effect of the process parameters, including blank holder force, die gap, forming temperature, friction coefficient, and stamping speed on aluminum alloy formability were investigated using Taguchi design, grey relational analysis (GRA), and analysis of variance (ANOVA). Stamping tests were arranged at temperatures between 480 and 570 °C, blank holder force between 20 and 50 kN, stamping speed between 50 and 200 mm/s, die gap between 1.05 t and 1.20 t (t is the thickness of the sheet), and friction coefficient between 0.15 and 0.60. It was found that the significant factors affecting the forming quality of the hot-stamped parts were blank holder force and stamping speed, with influence significance of 28.64% and 34.09%, respectively. The optimal parameters for hot stamping of the automobile windshield beam by the above analysis are that the die gap is 1.05 t, the blank temperature is 540 °C, the coefficient of friction is 0.15, stamping speed is 200 mm/s, and blank holder force is 50 kN. The optimized maximum thickening rate is 4.87% and the maximum thinning rate is 9.00%. The optimization method used in this paper and the results of the process parameter optimization provide reference values for the optimization of hot stamping forming.

Abstract:Magnesium alloys are highly strain rate sensitive and exhibit good workability in a narrow forging temperature range. Consequently, parts made of these materials are usually forged with low-speed hydraulic presses, using specially designed tool heating systems in order to ensure near-isothermal conditions. This study investigates whether popular magnesium alloys such as Mg-Al-Zn can be forged in forging machines equipped with high-speed forming tools. Experimental upset forging tests on AZ31B, AZ61A and AZ80A specimens were conducted, using a screw press with a ram speed of 0.5 m/s and a die forging hammer with a ram speed at stroke of about 5 m/s. Test specimens were preheated to 350 °C, 410 °C and 450 °C. After the upset forging process, they were air- or water-cooled and then examined for their workability, hardness and grain size. To validate the results, a forging process for a producing handle was designed and modelled by the finite element method. Distributions of strain, temperature and fracture criterion were analysed, and energy and force parameters of the forging process were calculated. After that, experimental tests were performed on AZ31B and AZ61A specimens in order to determine mechanical properties of forged parts and examine their micro- and macrostructure. Results have demonstrated that AZ80A is not suitable for forging with either the screw press or the die forging hammer, that AZ61A can be press- and hammer-forged but to a limited extent, and that AZ31B can be subjected to forging in both forging machines analysed in the study.

Abstract:This paper presents research results in the field of industrial die forging, mostly related to the use of advanced measuring techniques and tools, numerical simulations, and other IT tools and methods for a geometrical analysis of the forged items as well as detection of forging flaws and their prevention, and optimization of the hot-forging processes. The results of the conducted investigations were divided into three main areas. The first area refers to the application of, e.g., optical scanners and programs related to their operation, data analysis, including the construction of virtual gauges, measurements of selected geometrical features of both the manufactured forgings and their physical and virtual models, as well as an analysis of the durability of the forging tools based on the proprietary reverse scanning method. The second area presents the results of measurements and analyses performed with the use of finite element modeling and by means of some special functions in the calculation packages, such as contact, flow lines, trap, or fold, for the detection of forging defects and an analysis of the force parameters. In turn, the third area presents a combination of different methods of measurement and analysis, both FEM and scanning, as well as other IT methods (physical modeling, image analysis, etc.) for the analysis of the geometry and defects of the forgings. The presented results point to the great potential of these types of tools and techniques in forging industry applications as they significantly shorten the time and increase the accuracy of the measurement, as well as providing a lot of valuable information, physical variables, and technological parameters that are difficult or impossible to determine either analytically or through experimental means. The use and development of these techniques and methods are fully justified, both in the aspect of science and the increased effectiveness and efficiency of production.

Abstract:The processing maps developed by dynamic material modelling (DMM) method are now widely used in the design of hot forming processes. However, this applies to those processes that are relatively fast or are carried out under isothermal conditions, when it is possible to maintain the deformation parameters within the processing window. In the case of multi-stage free forging, the temperature successively decreases during subsequent operations and is increased during inter-process reheating. Under such conditions, processing maps in direct form are not applicable. The proposed solution is to implement the data obtained by the DMM method into calculations carried out by the finite element method (FEM). This approach leads to obtain the distributions of DMM parameters in the volume of the feedstock at successive forging stages. Selected results of a combined DMM/FEM analysis of a multi-stage hot forging process of 80MnSi8-6 steel are presented. The starting data for the analysis were the flow curves of this material, determined from compression tests. The processing maps were developed and processing windows were determined. The results of the DMM analysis were verified by microstructure observations. Data from the DMM analysis were implemented into QForm software using LUA scripts. An integrated FEM/DMM numerical analysis of the process of a multi-step hot free forging of an example product was performed. The geometry of the tools and a sequence of operations were developed. The distributions of the DMM parameters and the hot deformation activation energy in the forging volume after successive forging sequences were analyzed.

Abstract:Redistribution of components forming the structure and properties during hot rolling of microalloyed steels, similar in chemical composition to hardened steels during hot stamping, of an industrial melt containing carbon from 0.098 to 0.219%, is studied in detail. It is established that a key production parameter controlling the intensity of occurrence of these processes is the temperature at the start of rolling in the finishing group of stands, i.e., T6. An increase in T6 leads to significant enrichment with respect to carbon content, and a finer structure due to the formation of niobium carbonitride precipitates in surface layers compared with the rolled product axial zone. An increase in carbon content and a reduction in the concentration of niobium and other microalloying components within steel reduces the intensity of development of these processes. It has been shown by experiment that significant metal chemical and structural inhomogeneity forming in the continuous billet casting stage may be avoided or significantly reduced during hot rolling on the basis of controlling excess phase precipitation. This leads to a marked increase in the level of production and service properties of both hot-rolled product and metal objects prepared from it by hot stamping.

Abstract:The process of obtaining a continuously cast deformed workpiece (CCDW) from aluminum alloy AD0 on a casting-forging module made in the form of a mold with movable walls is considered. A diagram is provided and the operation of the modification of the device is described, in which one striker plate, which has inclined and vertical sections, is movable, and the second plate has a vertical arrangement and is fixed. A mathematical model for obtaining a metal workpiece is described. The behavior of the metal is assumed to be viscoplastic. The phase state is determined by the temperature. At the boundaries of the metal's contact with the tooling, heat is exchanged and the contact friction is taken into account. The numerical method of the solution involves partitioning the computational domain by a system of orthogonal surfaces. The time step corresponds to the angle of rotation of the movable striker plate. The numerical method for solving the problem consists of two stages at each time step. At the first stage, the problem of heat conduction is solved taking into account the initial and boundary conditions; and at the second stage, the problem of determining the stress-strain state, taking into account the computed temperature field, as well as the initial and boundary conditions. As a result of the computational experiment, the distribution fields of the temperature and stresses in the region of the metal's deformation are obtained.

Abstract:Abstract This paper establishes a finite element model of stamping and forming and proposes solution algorithms for static and dynamic forces. The finite element simulation of the hot stamping process is carried out to analyze the thermophysical parameters of BR1500HS ultra-high-strength steel sheet material and H13 steel mold material. Set the temperatures of austenitic material in the transfer process and molding process, obtain the rheological stress data of BR1500HS ultra-high-strength steel plate during plastic deformation at high temperature, and determine the basic mechanical properties of the material at high temperature. A geometric finite element model of thermal-force-phase coupling of the hot stamping and forming process is established to simulate the temperature field change of the steel plate during the hot stamping and forming process by combining the process conditions and process parameters. At the same time, the ultra-high-strength boron steel 22MnB5 is selected to simulate the hot forming and tempering process of U-shaped parts made of high-strength steel sheet material, and the feasibility of the finite element model is verified. Different hot stamping process parameters are set to analyze the forming quality of both BR1500HS ultra-high strength steel and ultra-high-strength boron steel 22MnB5. When the stamping speed is increased from 50mm/s to 100mm/s, the maximum equivalent force of BR1500HS ultra-high strength steel decreases, and thus, when the stamping speed is 100mm/s and the holding time is 5s, the part forming performance is better, which meets the requirements of the gradient performance hot stamping process.
