Abstract:A three-dimensional finite model has been proposed to simulate the temperature field in selective laser melting Al-8.5Fe-1.3V-1.7Si (wt.%) heat-resistant aluminum alloy powder. The finite element analysis was carried out using the ANSYS code, taking into account temperature-dependent material properties, the effects of the powder-to-solid transition, and the movement of laser power with a Gaussian profile. The effects of the line energy (LE) on the temperature distribution, melt pool dimensions, and cooling rates were presented in detail. The phase transformations were also discussed based on the thermal analysis. The results show that the maximum temperature in powder layer increases with the applied LE. The predicted dimensions of the melt pool are in sizes of several tens of micrometers and increase with the LE. The predicted cooling rates across the melt pool decrease with increase of the LE and decline from the center to the edge of the pool. Under the optimized LEs of 1.2 and 1.6 J/mm, sound metallurgical bonding with less building defects between adjacent tracks and layers can be obtained; the cooling rates across the melt pool exceed 105 °C/s above the solidus temperature, which lead the formation of novel α-Al and A112(Fe, V)3Si phases. This phase composition is predicted to keep consistent during multiple tracks and layer melting. The simulation results were compared with those acquired via experiments, and a good agreement can be found.

Abstract:Laser powder-bed fusion (L-PBF) technology possesses unique advantages in building complex-shape alloys. The microstructure and high temperature low-cycle fatigue behavior of L-PBFed GH3536 superalloy at 855 degrees C were investigated, and the influence of heat treatment on microstructure and fatigue performance was revealed. By combining different fatigue life prediction models, the fatigue damage behavior of L-PBFed GH3536 superalloy at various strain amplitudes was discussed. These results are important for high temperature low-cycle fatigue life prediction and application of additive manufactured metal part.

Abstract:Selective laser melting (SLM) technology is promising to fabricate complex-shaped metal components, especially light-weight aluminum (Al) alloy. Facing the grow requirement of thermal stability for applications in aviation and aerospace at high temperatures, the poor thermal stability of Al alloy needs to be improved. Thus, in this study, we developed a novel heat-resistant eutectic Al-Fe-Ni alloy which is suitable for the SLM process. Firstly, the composition of Al-1.75Fe-1.25Ni (wt%) alloy was designed and confirmed through the calculation of hot crack susceptibility index |dT/d(fs0.5)| and the analysis of the as-cast microstructure. Then, the designed alloy was fabricated using the optimized SLM processing parameters. Finally, the effects of heat treatment on microstructure evolution and phase stability during thermal exposure were investigated. Results show that the SLMed alloy is consisted of α-Al and cellular eutectic Al9FeNi phases. The fine grain structure and nano-sized Al9FeNi phase of the SLMed sample result in high hardness which is more than twice higher than that of the as-cast sample. During long-term thermal exposure at 300 °C, the fine grain structure and cellular eutectic phase remain almost unchanged, and thus, the hardness of the alloy can be kept stable. When the exposure temperature further increased, the fine grains gradually grew up and the cellular Al9FeNi phases were gradually collapsed and coarsened. Heat treatment at such high temperature (above 400 °C) resulted in microstructure coarsening and formation of large-sized rod-like or spherical phases, which significantly degraded the hardness. The novel heat-resistant Al-Fe-Ni alloy together with the alloy composition design method provides new insight into light-weight and complex-shaped components produced by the SLM process for high-temperature applications.

Abstract:Thermal management is one of the most promising applications of Al parts fabricated by additive manufacturing, primarily due to the drastically expanded design space enabled by the latter. The thermal properties of additively manufactured Al alloys are crucial for this application but remain poorly understood. The present study focuses on a high-strength Al-Mg-Sc-Zr alloy fabricated by Selective Laser Melting (SLM). The microstructure of the alloy is characterized by optical and electron microscopy, hardness and tensile testing are conducted, and the thermal conductivity and thermal dilatation behavior are tested. The fabricated samples exhibit strong age hardenability and yield strengths reaching ∼460 MPa. The thermal conductivity in the as-built condition is found to be rather low mainly because of the high solute concentration in the Al matrix as well as the fine grain size, and is improved by 33% after 10 h aging due to precipitation of particles. Meanwhile, abnormal non-linear thermal dilatation behavior is observed in the samples above 400 °C, probably related to the expansion of pores. Lastly, orientation dependency with respect to the building direction is found in both thermal conductivity and dilatation, which is associated with the grain alignment and melt pool structures. The above results provide critical knowledge to the process design toward co-optimization of mechanical and thermal properties of Al alloys fabricated by SLM.

Abstract:An Al-5Fe-1 Mg-0.8Sc-0.7Zr (wt%) alloy was specifically designed for selective laser melting (SLM) additive manufacturing and atomized powder prepared. The design of this non-equilibrium alloy is based on: first, solid solubility of Fe element in Al alloy can be significantly enlarged during laser rapid solidification; second, Sc and Zr elements are used to refine the microstructure so as to prevent micro-crack and improve strength. At an optimized printing parameters, the SLM printed Al-Fe-Sc-Zr samples exhibited a highest density of 99.2% with rare intergranular cracks. Besides, a bimodal grain structure was observed, consisting of ultrafine equiaxed grain at molten pool boundary and coarse columnar grain inside the molten pool. At the boundary of molten pool, many intermetallic particles (Al6Fe and Al13Fe4) appeared around supersaturated α-Al grains; while the inside of molten pool presented eutectic of α-Al and Al6Fe/Al3(Sc, Zr). Interestingly, a large number of stacking faults were observed around the precipitated particles by HRTEM, which are also conducive to strengthening of SLM printed Al-Fe-Sc-Zr sample. Thus, excellent tensile strength of 489 MPa was obtained at an optimized volumetric energy density (VED) of 70 J/mm3. The current research results have a certain guiding significance for the composition design and microstructure control of additive manufacturing aluminum alloy.

Abstract:The composition and morphology of the Fe-bearing phase play a significant role in the mechanical properties of aluminum (Al) alloy sheets. In this work, we have studied the formation of Fe-bearing phases in an Al-0.53Mg-0.69Si-0.14Fe (wt%) alloy under the twin-roll casting (TRC) and the direct chill casting (DC) processes, respectively. We found that the π-AlFeMgSi phase was formed in the as-cast TRC sample, while the β-AlFeSi phase was formed in the as-cast DC sample. The differences in the formation of Fe-bearing phases are attributed to the promotion of the peritectic reaction to form the π-AlFeMgSi phase via the TRC process. Furthermore, after homogenization treatment at 550 °C and 2 h, the π-AlFeMgSi phase in the as-cast TRC sample completely decomposed into the fine β-AlFeSi phase, while it was insufficient to dissolve the β-AlFeSi phase in the as-cast DC sample. This is owing to the lower dissolution temperature of the π-AlFeMgSi phase compared to the β-AlFeSi phase. The decomposition of the π-AlFeMgSi phase expands the solid solubility and promotes the aging precipitation, resulting in higher yield strength of the TRC sample than that of the DC sample during the peak-aging treatment. Our work provides new insight into the development of high-performance AA6xxx series alloys based on the TRC process.

Abstract:The effect of Fe addition on the high-temperature mechanical properties of heat-resistant aluminum alloys produced by selective laser melting (SLM) was investigated in relation to the alloy microstructures. Fe is generally detrimental to the properties of cast aluminum alloys; however, we found that Fe-containing alloys produced by SLM had improved high-temperature strength and good ductility. Microstructural observations revealed that the increase in the high-temperature strength of the alloys was due to the dispersion of fine rod-shaped Fe-Si-Ni particles unique to the SLM material instead of the cell-like structure of eutectic Si.

Abstract:The relationship between processing parameters, microstructure, and mechanical properties of Al-8.3Fe-1.3V-1.8Si alloy processed by laser powder bed fusion is seldom studied. Therefore, fully dense alloys with two parameters were selected to investigate this key issue. The results show that the alloy with low power and scanning speed (S200) shows fan-shell-shaped melt pools and laser tracks while another (S350) shows a deeper and wider melt pool. Both alloys obtain a heterogeneous microstructure without a secondary phase in melt pool (MP) and a nano-sized phase in melt pool boundary (MPB). The difference between solid-solution strengthening and Orowan strengthening in MP and MPB contributes to the difference in compressive yield strength (S200: 380 ± 14 MPa and S350: 705 ± 16 MPa), and heterogeneous nano-hardness results in different crack behaviours and failure strains. This work indicates that adjusting processing parameters is an effective method to control microstructure and mechanical properties of this alloy. GRAPHICAL

Abstract:The high Fe-containing AlSi12 alloy was processed by additive manufacturing of laser powder bed fusion (LPBF) to understand the features of microstructures and mechanical properties under as-fabricated condition. The Fe impurity was found to be beneficial for mechanical property enhancement in the LPBFed samples. The parameters including the combination of laser power of 200 W, scanning speed of 1110 mm/s, hatch spacing of 0.15 mm, layer thickness of 0.03 mm and laser volumetric energy density of 40 J/mm3 were optimized to achieve a high relative density of 99.7%. The as-LPBFed AlSi12FeMn alloy was featured by a high density of significantly refined spherical α-Al(Fe,Mn)Si phase (10–50 nm), which was coherent with the Al matrix. Meanwhile, the as-LPBFed AlSi12FeMn alloy can deliver superior mechanical properties including the yield strength of 305 MPa, the ultimate tensile strength of 485 MPa and the fracture strain of 6.1%. The improved mechanical properties are attributed to synergistic strengthening mechanisms, including solid solution strengthening, grain boundary strengthening and precipitation strengthening. Moreover, the formation of high-density stacking faults (SFs) and Lomer-Cottrell locks (LCs) in localized regions can also offer strengthening in the as-LPBFed AlSi12FeMn alloy.

Abstract:Abstract The microstructure and properties of an AlSi10Mg alloy produced by selective laser melting were examined using optical microscopes, scanning electron microscopes, electron backscattered diffraction, and x‐ray diffraction. The results show that the mechanical characteristics of selective laser melting formed AlSi10Mg alloy is superior to those of traditional sand cast AlSi10Mg alloy due to fine grain strengthening and solid solution strengthening. AlSi10Mg alloy formed by selective laser melting is mainly composed of α‐aluminum solid solution, eutectic silicon with network structure and a small amount of Magnesium silicon precipitated phase, and different cross‐sections have unique microstructures and properties. The XOY plane is composed primarily of equiaxed grains with an average grain size of 7.34 μm and a {001} cubic texture, and it has a hardness value of 130.7 HV 0.2. The majority of the YOZ plane, which has a {111} brass R texture and a hardness value of 108.9 HV 0.2, comprises columnar crystals with an average grain size of 8.42 μm.

Abstract:The addition of Sc and Zr into an Al–Mg–Mn alloy produced by selective laser melting exhibited exceptional properties. Multiple factors eventually lead to the improvement of properties, such as densification behaviors, grain characteristics, texture and the precipitated phases. We firstly investigate evolution of the melt pool characteristics which are varied under different processing parameters and lead to different solidified microstructures, densification behaviors and corresponding mechanical properties. Meanwhile, the characteristics of melt pool can be predicted through the normalized enthalpy of input energy, which presents more credible relationship with the melt pool dimensions. To this end, the relative density is up to 99.88% when the volume energy density and normalized enthalpy are combined used. Recrystallisation inhabitations induced by the added Sc and Zr is supposed after comparing the grain sizes under different conditions. Regrettably, the relationship between melt pool characteristics and the equiaxed/columnar ratio can not be described accurately, which due to the pseudo-equiaxed regions in XZ/YZ sections through regulating the melt track orientations via 67° scanning rotation. There are dispersed Al6Mn and Al3(Sc, Zr) particles exist in as-fabricated samples result in better mechanical properties and the subsequent aging treatment can further improve the comprehensive mechanical properties. Finally, the ultimate tensile strength and ductility is separately about 494.32 ± 4.16 MPa and 15 ± 1.27% after aging for 4 h at 325 °C. In contrast, the processing parameters have little impact on mechanical properties, especially for the yield strength, mainly owing to the homologous precipitate phase and grain sizes when the relative density is similar. The connection involving the whole periods from solidification to the final mechanical properties is discussed that may offer feasible ideas for alloy design and corresponding parameter optimization.

Abstract:Laser powder bed fusion (LPBF) is a typical additive manufacturing technology that offers significant advantages in the production of complex components. With the rapid heating and cooling characteristics of LPBF, a large amount of solid solution of alloying elements in the matrix can be achieved to form supersaturated solid solutions, thus enhancing the properties of LPBF alloys. For the unique microstructure, the heat treatment process needs to be adjusted accordingly. In this work, a Zr/Sc-modified Al-Mg alloy processed by laser powder bed fusion (LPBF) with relatively low cost and good mechanical properties was investigated. The fine microstructure was obtained under rapid solidification conditions. The nanoscale Al3(Sc,Zr) particles precipitated at the molten pool boundary during solidification. These particles, as effective heterogeneous nucleators, further refined the α-Al grains and improved the mechanical properties of the alloy. As a result, the alloy exhibited a heterogeneous microstructure consisting of columnar grains in the center of the molten pool and equiaxed grains at the boundaries. The rapid solidification resulted in the supersaturation of solute atoms in the α-Al matrix, which significantly enhanced the solid solution strengthening effect. With the LPBF processing parameters of a combination of a laser power of 250 W, a laser scanning speed of 833 mm/s, and stripe scanning mode, the tensile strength of the alloy reached 401.4 ± 5.7 MPa, which was significantly higher than that of the cast alloys with aging treatment (281.1 ± 1.3 MPa). The heat treatment promoted the formation of secondary Al3(Sc,Zr), Mn/Mg-rich phases. The ultimate tensile strength and elongation at fracture after aging at 325 °C for 2 h were 536.0 ± 1.7 MPa and 14.8 ± 0.8%, respectively. The results provide insight into the preparation of aluminum alloys with relatively low cost and excellent mechanical properties.

Abstract:AlSi10Mg alloy was prepared by selective laser melting (SLM) using self-made AlSi10Mg powder as raw material. Optical microscope, scanning electron microscope, electron backscattering instrument, and x-ray diffractometer were used to compare and study the differences of microstructure and properties of AlSi10Mg alloy before and after heat treatment. The results show that the AlSi10Mg alloy formed by SLM is mainly composed of α-Al solid solution and network eutectic Si, and with a small amount of Mg 2 Si precipitates, the mechanical properties are better than those of traditional casting alloys. The molten pool is composed of fine grain zone, coarse grain zone and heat affected zone. The grain size of each zone is different. The center of the molten pool is mainly equiaxed grains randomly distributed, and the boundary of the molten pool is mainly columnar grains preferentially growing along , forming weak brass texture. With the increase of heat treatment temperature, the reticulate eutectic Si gradually dissolves and breaks into particles, and is further coarsened and spheroidized. The strength and hardness of the alloy decrease and the elongation increases. Columnar grains gradually transform into equiaxed grains, the preferred orientation of grains weakens and the texture gradually disappears. Due to the continuous slip and climbing of dislocations, the small-angle grain boundaries gradually change to large-angle grain boundaries, the average grain orientation difference increases, the proportion of low coincidence site lattice grain boundaries increases, and the intergranular corrosion resistance of the alloy is enhanced.

Abstract:AlSi10Mg is the most widely additively manufactured and commercialized aluminum alloy and has been used in this study to analyze the effect of heat treatment on its microstructure and mechanical properties. Although research indicates AlSi10Mg parts produced by selective laser melting have characteristically very fine microstructures, there is a need for more intensive study to comprehend the effect of heat treatment on the mechanical properties of this alloy by analyzing its microstructure. In this study, AlSi10Mg specimens heat-treated at varying temperatures were analyzed by optical and electron microscopes. Micro-indentation hardness and tensile tests were performed to evaluate mechanical properties while considering the specimen build orientation. Observation shows that it is nearly impossible to completely dissolve the evolved second phase silicon-rich particles, which may have significant effects on the mechanical characteristics. Electron microscopy images show the evolution of iron-rich particles in the Al matrix, which may have a significant influence on the mechanical properties of the alloy.

Abstract:This study investigated the microstructures and tensile properties of as-build and heat-treated (including T6, T2, and T6-T2 treatments) AlSi10Mg samples fabricated by laser powder bed fusion (LPBF). The microstructure analysis revealed that the trend of eutectic Al-Si phase distribution along grain boundaries for heat-treated samples was significantly weakened, and the eutectic Al-Si phase was transformed into Si particles which were uniformly distributed in α-Al matrix. For the T6-T2-treated specimens, the Si content in particles was the highest. Meanwhile, the T6 treatment increased the proportion of equiaxed grains on vertical section most significantly. However, in the wake of heat treatments, the average grain size on horizontal section had little change while the average grain size on vertical section was increased. The properties analysis demonstrated that the T6-T2-treated specimens obtained the best elongation and worst strength. Besides, the T6 treatment eliminated the anisotropy of the LPBFed specimens basically and synergistically obtained the best combination of strength and plasticity. The T6 treatment weakened the direction difference to the greatest extent, whereas the T2 treatment minimized the stress concentration. According to the comparative finding, the Si content in particles played an important part in properties. Besides, the relationship among inverse pole figure (IPF) maps, pole figure (PF) maps, the mass fraction and distribution of Si in Al matrix and Si particle, the grain size, kernel average misorientation (KAM), and mechanical properties under different heat treatments was established, which provided a new idea for the selection of heat treatments on LPBFed parts.

Developing a high-strength Al-Mg-Si-Sc-Zr alloy for selective laser melting: Crack-inhibiting and multiple strengthening mechanisms

Abstract:To develop high-strength Al alloys for selective laser melting (SLM) additive manufacturing, we designed a series of Al-Mg(-Si)-Sc-Zr alloys and additively manufactured them using atomized alloy powders. In the absence of Si, the developed Al-xMg-0.2Sc-0.1Zr (x=1.5, 3.0 and 6.0 wt.%) alloys are all susceptible to hot cracking and the average crack density increases with increasing Mg content. The addition of 1.3 wt. % Si into the Al-6Mg-0.2Sc-0.1Zr alloys effectively inhibits hot cracking during SLM and simultaneously refines the microstructure, and thus leading to enhanced mechanical properties in the as-printed samples. By further fine-tuning the alloy compositions, we designed a new alloy Al-8.0Mg-1.3Si-0.5Mn-0.5Sc-0.3Zr. This new alloy demonstrates significantly refined microstructure consisting of submicron cells with coherent Al3(Sc,Zr) nano-particle (2-15 nm) residing in the cell and intergranular Al-Mg2Si eutectic (Mg2Si diameter 10-100 nm). High-density stacking faults and a unique 9R phase are formed in the as-printed sample. The tensile strength and elongation of the as-printed sample are up to 497 MPa and 11%, respectively. After the aging treatment, the tensile strength reaches 550 MPa, while the ductility ranges from 8% to 17%, depending on the aging conditions. In addition to solid solution strengthening, grain boundary strengthening and nanoparticle strengthening, the high-density stacking faults also contributes to strengthening.

Abstract:Traditional aluminum alloys are unsuitable for structural use above 200 °C due to precipitate coarsening or dissolution. Laser powder bed fusion (LPBF) additive manufacturing technique enables fabricating novel aluminum alloys with enhanced high-temperature properties. This study focuses on investigating the mechanical properties and microstructural evolution of a novel LPBF-fabricated Al-Cu-Li-Sc-Zr alloy at elevated temperatures. The microstructure is characterized by nano-scale grains and precipitates. Excellent grain structure and precipitate stability result in superior high-temperature mechanical properties. This study advances additively manufactured aluminum alloy design for potential high-temperature applications, offering valuable insights into their behavior in extreme environments. This study elucidates superior high-temperature mechanical properties and nano-scale microstructural stability of LPBF-fabricated Al-Cu-Li-Sc-Zr alloy, offering valuable insights into grain boundary pinning effects and constrained diffusion rates for alloy design.

Abstract:Al-3.4Mg-1.7Si alloy single-pass and multi-layer thin wall components were fabricated with double wires + arc additive manufacturing procedure. Heat treatment was performed to further process the component. The microstructure and mechanical properties of the as-deposited and heat-treated components were comparatively investigated. After heat treatment, the grains grow up slightly, and the phase particles change to distribute semi-continuously, and a large number of nanoscale monoclinic β′′ precipitated phases generate. The porosity increases to 0.0486% from as-deposited 0.0348%. The microhardness, ultimate tensile strength and yield strength are respectively improved by 25%,79%, and 228% with heat treatment process, with the hardness uniformity and elongation decreased.

Abstract:Al–Mg–Sc–Zr alloy fabricated through selective laser melting (SLM) is an additive manufacturing alloy with promising industrial potential. In this study, as-printed specimens were subjected to either single-stage or two-stage heat treatment processes to investigate the effect of temperature from room temperature to high temperature on the specimens’ tensile and fatigue properties to establish a reliable reference for aerospace applications. The tensile test results indicated that the heat treatment contributed to determine the properties of the nanoprecipitate Al3(Sc, Zr) with a strengthening phase, improving tensile strength. Moreover, the dynamics strain aging (DSA) effect vanished as temperature increased. It is noteworthy that the nanoprecipitation was distributed at the boundary of the melting pool after single-stage heat treatment with the highest tensile properties in all tests. In addition, the microstructure observed after the two-stage heat treatment indicated a melting pool interface decomposition, and the nanoprecipitation was homogeneously scattered over the Al matrix, increasing strength and further delaying fatigue crack transmission. Those features build a high-fatigue-resistance foundation. TEM analysis also confirmed the promotion of Sc thermal diffusion and an Al3(Sc, Zr) precipitation transformation mechanism under two-stage heat treatment, corresponding to aforementioned inferences. The SLM Al–Mg–Sc–Zr alloy with two-stage heat treatment brings about balance between tensile properties and fatigue resistance, providing new insight into additive manufacturing with Al alloys.
