Abstract:Ultra-precision grinding for advanced ceramics has been achieved by the unsteady-state grinding technique. This paper deals mainly with observing and analyzing the surface quality of silicon nitride ground by a pink fused alumina wheel with different grinding parameters. To optimize the grinding parameters in the process of unsteady-state grinding, experiments of X-ray diffraction, energy spectrum analysis, SEM observation and roughness measurement were performed. The results show that there do exist optimum grinding conditions such as grain size, coolant, and cutting depth, etc. Finally, the surface roughness Ra can be as good as 0.01μm under optimum conditions.

Abstract:In this paper, the concept of the unsteady-state grinding technique is proposed and compared with the conventional grinding technique. Experimental work was performed to establish the existence of the unsteady state in the process of ultra-precision grinding with a common abrasive wheel. From the results of the observation of the wheel topography, the whole grinding process in the unsteady state was separated into three stages, namely cutting by grains peaks, micro-cutting by micro-edges of the broken grains, and rubbing without material removal. By utilizing the common abrasive wheel newly redressed to damage the finished surface of silicon nitride and comparing the finished surface with the damaged surface in aspects of their scanning electronic microscope (SEM) pattern and surface roughness, the existence of cutting and micro-cutting actions in the unsteady-state grinding process was confirmed.
Mechanism and Experimental Evaluation on Surface Morphology of GCr15SiMn with Ultrasonic Vibration Grinding

Abstract:GCr15SiMn is a kind of bearing steel material with good physical and mechanical properties, which is broadly used in aerospace, automotive, and other advanced manufacturing fields. However, the harsh environment of the ordinary grinding (OG) process, including high grinding forces, high grinding temperatures, fast grinding wheel wear, and severe chip sticking, has led to the GCr15SiMn material being unable to be widely adopted. This paper introduces ultrasonic vibration grinding (UVG) technology to improve its machined surface quality. First, the formation mechanism of the two grinding methods was analyzed theoretically, and surface morphology of ultrasonic vibration grinding and ordinary grinding processing was analyzed by numerical simulation, while the effects of different processing variables on surface roughness were investigated experimentally. The results show that the simulated morphology is consistent with the experimental morphology. The grinding marks of UVG are wavy, wide, and shallow, and OGs are horizontal, with narrow and deep grooves. Also it was found that ultrasonic vibration grinding could improve the quality of the surface with lower roughness than normal grinding, and the surface roughness was reduced by more than 27%. The feed rate and spindle speed had significant effects on the surface roughness, accounting for 44.37% and 33.66%, respectively.

Abstract:Abstract Metal is removed from the workpiece by the mechanical action of irregularly shaped abrasive grains in all grinding operations. This article discusses three primary components of grinding wheels, namely, abrasive (the cutting tool), bond (the tool holder), and porosity or air for chip clearance and/or the introduction of coolant. It describes the compositions and applications of coated abrasives and types of grinding fluids, such as petroleum-base and mineral-base cutting oils, water-soluble oils, synthetic fluids, semisynthetic fluids, and water plus additives. The article concludes with information on different types of grinding processes, namely, rough grinding, precision grinding, surface grinding, cylindrical grinding, centerless grinding, internal grinding, and tool grinding.

Abstract:Although grinding is essential in the production of castings, the casting grinding process in manufacturing is complicated and there are many difficulties, such as the large amount of noise in the grinding environment, non-structural casting entities, and the inclination in the overall shape-time variation. Even in the face of complex technology and a variety of difficulties, modern casting grinding technology still demands large-batch production, low cost, fast response, thin brittleness, high precision, etc. The grinding process has a long history. This paper focus on its development from a human-operated, mechanical job, to an automatic grinding task based on compliant control theory. However, the methods mentioned above can no longer satisfy the current production need. In recent years, researchers have proposed intelligent grinding methods to meet the needs of modern casting production, and provided various strategies and alternatives to the challenges of machining accuracy, machining efficiency, and surface consistency. The research direction of casting polishing has mainly focused on online robot detection, material removal prediction, constant grinding contact force control, and high-precision matching. Although applications for online detection and constant grinding contact force control exist in industry, there are challenges in material removal prediction and three-dimensional high-precision matching. This paper also compares and analyzes the advantages and disadvantages of different grinding methods, and puts forward some research directions for future work, so as to promote more intelligent and efficient grinding of complex castings in practical application.

Abstract:Precision bearings are key components of mechanical equipment, and their quality almost restricts the overall development level of key technologies in the equipment manufacturing industry. As the critical element of precision bearings, the surface quality of rollers significantly affects their operational performance, reliability, and fatigue life. The development of surface finishing technology for rollers is a practical solution to improve their surface quality. However, there is a lack of systematic exposition of the research status and development direction of this technology. This study provides a comprehensive review and summary of the existing surface finishing technology for cylindrical rollers. First, the article introduces the impact of surface integrity on bearing performance. Second, it provides a comprehensive classification and summary of the current surface finishing technologies for cylindrical rollers, which include centerless grinding, superfinishing, electrochemical mechanical finishing, magnetic fluid grinding, double-side lapping, double-disc straight groove grinding, shear thickening polishing, and mass finishing. Third, the surface roughness and roundness error ranges achieved by different finishing technologies are quantitatively compared, and their processing characteristics are comprehensive compared. Finally, the article forecasts the future development trend of surface finishing technology for cylindrical rollers.

Abstract:The loud noise in electric automobile caused by the overlap between orientated grinding marks with meshing line on ground gear tooth surface becomes a big problem for both drivers and manufacturers. Relying on the excellent self-deformation features and trace material removal, the abrasive flow machining (AFM) process exhibited potential machinability for above ultra-precision ground surface. Benefiting by the pseudo network structure, the abrasive media would possess both excellent elasticity and fluid capability, which could be quantitatively reflected by storage modulus, loss modulus and shear thinning nature in rheological properties. Meanwhile, deriving from the CFD simulation, the media exhibited the steady flow velocity and shear stress at the finishing channel, potentially contributing to the finishing uniformity on the target ground channel, which was subsequently confirmed by the change of ground surface morphology and profiles at the initial and finished state. Most convex peaks and concave valleys have been effectively subdued and whittled, leading to a rather smoother surfaces than initial ones. Besides, on account of the different collision position between grains with convex peaks, the finishing mechanism on ground surfaces with orientated marks could be elaborated as the transition effect from directly fractured material removal on convex peak cusp into plastic deformation on residual convex peaks. Combining with the interaction between continuous matrix and discrete grains in flow field, the mechanics on single grain was systematically investigated to establish the material removal theoretical model. Generally, the AFM technique exhibited the stunning machinability on ultra-precision ground surface.

Abstract:20Cr2Ni4A alloy is widely used in the manufacturing of heavy-duty gears, although limited information about its machinability during the form-grinding process has been reported. In this work, form-grinding trials on transmission gears of 20Cr2Ni4A alloy under various parameters were conducted. Surface morphology of the gear tooth, surface roughness distribution and microstructure evolution of the machined surface layer were comprehensively studied, and the influence of grinding parameters on grinding performance was investigated. The formation mechanisms of surface/subsurface defects during the form-grinding process, including plastic flow, deep grooves, successive crushing zone, adhesive chips and cavities, were analyzed. Results showed that the change in contact conditions between the grinding wheel and tooth surface led to the decrease in the surface roughness from tooth tip to root. Mechanical force and grinding heat promoted the deformation and refinement of the microstructure within the machined surface layer. With the increase in cutting depth and feed speed, the deformation ratio of the microstructure increased, which was also consistent with the variation trend in the form-grinding temperature.

Abstract:Multi-scale casting parts are important components of high-end equipment used in the aerospace, automobile manufacturing, shipbuilding, and other industries. Residual features such as parting lines and pouring risers that inevitably appear during the casting process are random in size, morphology, and distribution. The traditional manual processing method has disadvantages such as low efficiency, high labor intensity, and harsh working environment. Existing machine tool and serial robot grinding/cutting equipment do not easily achieve high-quality and high-efficiency removal of residual features due to poor dexterity and low stiffness, respectively. To address these problems, a five-degree-of-freedom (5-DoF) hybrid grinding/cutting robot with high dexterity and high stiffness is proposed. Based on it, three types of grinding/cutting equipment combined with offline programming, master-slave control, and other technologies are developed to remove the residual features of small, medium, and large casting parts. Finally, the advantages of teleoperation processing and other solutions are elaborated, and the difficulties and challenges are discussed. This paper reviews the grinding/cutting technology and equipment of casting parts and provides a reference for the research on the processing of multi-scale casting parts.

Abstract:In order to explore the effect of ultrasonic vibration on the ordinary grinding process,on the basis of theoretical analysis about grinding surface topography characteristics (cutting groove width,grinding track interference) with single grit in ordinary and ultrasonic vibrationassisted high speed grinding,the experimental study of verifying corresponding theoretical analysis was conducted by taking the test method of single grit grinding,meanwhile the abrasive wear based on grinding force signal in ultrasonic vibrationassisted grinding was analyzed.The results show that,under the condition of ultrasonic vibration,high speed grinding with single grit has the characteristics of grinding track interference and chip groove widen compared with the ordinary grinding,and the theoretical analysis of grinding trajectory and groove width is verified by the test.Different abrasive wear forms correspond to different grinding force signals.This study provides the real-time monitoring in the process of grinding with certain decision basis,and provides the theoretical and technical supports for the experimental study of entire wheel.

Abstract:Ultrasonic vibration-assisted grinding (UVAG) technology, by superposing high-frequency and micro-amplitude ultrasonic vibration on the conventional grinding operation, has significant advantages and broad application prospects in the high-efficiency and high-quality manufacturing area of aviation and aerospace, advanced machine tools, high-speed railway, energy and power technologies owing to the low grinding force and temperature, high materials removal rate and improved ground surface quality.At present, lots of research work on UVAG technology and equipment has been carried out, and the relevant results have been applied in the machining of various difficult-to-machine materials and key parts.Based on the overview of the basic operating principle, working advantages and main classifications of UVAG technology, this paper systematically reviews the achievements of UVAG equipment, material removal mechanism and surface topography generation mechanism in the past decades.Finally, the future development trend and important research issues of UVAG technology are provided.

Abstract:The authors have been involved for several years in the development of grinding and processing techniques mainly targeting finish grinding of hard and brittle materials, in particular, in order to effectively utilize cast-iron fiber bonded wheels that are considered to be the toughest among all metal bonded wheels. Those results have realized a reliable dressing method that was absent in previous grinding techniques by employing a controlled electrolytic phenomenon. The application of this dressing method during the course of grinding operation led to the development of “Grinding Method with Electrolytic In-process Dressing” (“ELID-grinding”, in short) which allows chips or debris to be removed easily, and allows grindability to be maintained over an extremely long period of time1–115.

Abstract:The abrasive jet finishing process with wheel as restraint is a kind of compound precision finishing I process that combined with grinding and abrasive jet machining, in which inject slurry of abrasive and liquid solvent to grinding zone between grinding wheel and work surface under haven't cut-deep infeed condition when accomplished workpiece grinding. The effects of different particle size, abrasive concentration, machining cycles,. the velocity of grinding wheel and medium type on surface roughness were analyzed. Experiments. were performed with plane grinder M7120 and workpiece material Q235A and 45# steel. The machined surface morphology was studied using SEM and microscope and microcosmic geometry parameters were measured with TALSYURF instrument.. The experimental results under percentage 10 abrasive concentration, W7 A1203 particle and machining 20 similar to 30 circles showing. the novelty process method, not only to. attain higher surface form accuracy, to diminish grinding defects such a's severely deformation, surface layer pollution and ground burnout, but also to can acquire efficiently free defects finishing surface with Ra0.15 similar to 1.6 mu m and finally achieve high efficiency, high precision - and - low roughness values, furthermore, Integrating grinding process and abrasive jet finishing process into one features.

Abstract:This paper proposes a simulation method for investigating the through-feed centerless grinding process performed on a surface grinder, where a compact centerless grinding unit, composed of a guide plate, an ultrasonic elliptic-vibration shoe, a blade, and their respective holders, is installed onto the worktable of a surface grinder, and the through-feed centerless grinding operation is performed as the workpiece located on the guide plate is fed into the space between the grinding wheel and ultrasonic shoe. The geometrical arrangement of the grinding apparatus including the contact lines on the grinding wheel, ultrasonic shoe, and blade are analyzed firstly for building a 3-D simulation model. Then, the workpiece forming process and the effects of major process parameters such as the workpiece eccentric angle, the stock removal, the ultrasonic shoe tilt angle and the applied voltage amplitude on the machining accuracy (i.e. workpiece cylindricity and roundness) are clarified by simulation and experiments. The obtained results indicate that higher machining accuracy can be achieved under the conditions of larger workpiece stock removal, smaller ultrasonic shoe tilt angle and higher applied voltage amplitude, while the workpiece eccentric angle is at 6°.

Abstract:This paper presents an experimental and theoretical study of surface generation in the ultra-precision grinding of hard and brittle materials. The study takes into account the material properties, the relative vibration between the grinding wheel and the workpiece, the machining parameters and the phase shift of the grinding process. The Taguchi approach is employed to study the influence of machining parameters on the surface quality and shows that the feed speed and rotational speed of the workpiece are key factors. Experiments have been conducted to study individual variables, and the results further show that the feed rate and the cross-feed distance have a significant effect on surface generation. It is found that the spirals around the central area of the workpiece are the primary mechanism for surface generation, which originates from the synchronous relative tool-work vibration. The integral part of the ratio of the rotational speed of the grinding wheel to rotational speed of the workpiece determines the number of spirals and its fractional part controls the spiral geometry. A theoretical model for predicting the single spiral generation has been developed to explain the accumulation of the phase shift and the geometry. The changeable feed speed near the end of grinding is also modelled, revealing the approximate straight lines around one circle in the central region. The simulated results indicate that the theoretical models and the ground surfaces are in close agreement. The scallop-height model is developed to calculate the influence of phase shift on surface quality, and it is found that the phase shift near the medium value can effectively improve surface quality. Finally, a comparison of different surface generation mechanisms in grinding mould steel, tungsten carbide (WC) and reaction bonded silicon carbide (RB-SiC) is made. It is interesting to note that the Spanzipfel effect contributes to the surface generation not only on ductile materials such as mould steel but also on brittle materials such as WC and RB-SiC. The Spanzipfel effect is the most significant in grinding mould steel. For WC and RB-SiC, the ground surface contains both a ductile region and a brittle region in the form of micro-fractures.

Study on the Surface Quality of Finished by Abrasive Jet with Grinding Wheel as Restraint

Abstract:The surface quality, such as microscopic topography and tribological characteristics finished surface by abrasive jet with grinding wheel as restraint were evaluated and analyzed. Experiments were performed with plane grinder M7120 and workpiece material 40Cr steel. The machined surface morphology was studied using Scanning Electron Microscope (SEM) and microcosmic geometry parameters were measured with TALYSURF5 instrument respectively. According to the metrical results, the surface topographical characteristics were evaluated with power spectral density (PSD) about machined surface before and after finishing. The results show that longitudinal geometry parameter values of finished surface were diminished comparing with ground surface,and the mean ripple distance was decreased and, ripple and peak density were increased. The tribological characteristics of finished surface were also investigated with pin on disk wear tester of MG-2000 tester. The experimental results show that the friction coefficient and wear amounts of finishing machining surface were obviously decreased comparing with ground surface. As a result, life and precision consistency of finished workpiece were improved and the experimental result of tribological characteristics was agreement with PSD analysis.
