Abstract:The influence of process parameters, including placement speed, laser power, tooling temperature, compaction force and tape tension, on the interlaminar shear strength of CF/PEEK components in-situ consolidated by laser- assisted automated fiber placement was systematically investigated. To examine both the individual and interactive effects of these parameters, two sets of orthogonal experiments were formulated and conducted, yielding a maximum ILSS of 70.3 MPa. Analysis of variance revealed that the interaction between laser power and placement speed had the most significant effect, followed by tooling temperature, compaction force and tape tension. Furthermore, the concept of linear energy density of consolidated segments (LEDCS) was introduced to characterize and quantify the relationship between laser power and placement speed. ILSS values exceeding 50 MPa were predicted within the LEDCS range of 1.58 J/mm to 3.75 J/mm. Finally, the failure modes of the samples were elucidated through scanning electron microscopy.

Abstract:The mechanism and behavior of laser irradiation during the laser-assisted in-situ consolidation additive manufacturing (LCAM) process were investigated in terms of mechanical properties, surface quality, and crystallinity. The effects of laser power and movement speed on tensile and bending properties of single carbon fiber reinforced polyetheretherketone (CF/PEEK) tape were analyzed. The mechanical properties decreased rapidly at first and then tended to be steady with the increase of laser power, and the maximum attenuation of tensile and bending strength was 70.69% and 81.94%, respectively. Furthermore, the reduction in crystallinity and the aggravation of damage were found with the increase of laser power and the decrease of movement speed, resulting in the dramatic attenuation of mechanical strength. Finally, the phenomenon of resin evaporation and deterioration, local fiber exposure and lifting, fiber breakage and ablation, as well as dense impurity adhesion were observed, which were detrimental to the interlayer bonding quality.

Abstract:Fused deposition modeling (FDM) is a cost-effective additive manufacturing technique used to fabricate industrial-grade products with intricate designs using high-performance engineering plastics like Polyetheretherketone (PEEK) and their carbon fiber (CF)-reinforced composites. However, the inherent weak interlayer bonding in the FDM results in anisotropic properties, limiting the mechanical strength and hindering widespread applications. In this study, a layer-wise, in-process laser treatment is proposed to enhance the interlayer bonding in the FDM process of both PEEK and CF-PEEK composites. The laser-assisted process selectively treats previously deposited layers, significantly improving the interlayer bonding by enlarging surface contact, reducing voids, and increasing crystallinity. To validate the effectiveness of this method, tensile and bending tests are conducted, accompanied by observations of surface morphology, roughness analysis, and crystallinity measurements. The results demonstrate significant enhancements with over a 20 % increase in tensile strength and 10–20 % increase in bending strength for both materials. This hybrid additive manufacturing method revolutionizes the mechanical properties of printed parts and opens up new possibilities for processing PEEK and CF-PEEK composites.

Abstract:Polyetheretherketone (PEEK)/polyetherimide (PEI) blends (50/50, v/v) keeping the crystal phase of PEEK have been manufactured by alternate PEEK/PEI layer stacking. This strategy avoided the complete miscibility of both polymers, keeping layers of PEEK and PEI unmixed along the sample thickness, as well as promoting the formation of a smooth interfacial layer where PEEK and PEI were mixed. The properties of this interface after processing at molten state and different times was studied by DSC, DMA, and X-Ray synchrotron. These techniques allowed monitoring the evolution of glass transition, where isolated Tg’s for both pristine polymers were observed even after long processing time. PEEK crystallinity slightly decreased during manufacturing, whereas PEEK crystal parameters did not vary. These observations show that, although the interface—the zone where both polymers are mixed—grew, layers with pristine polymers remained even after prolonged processing time. The preservation of the PEEK crystallinity was also observed in the mechanical properties of the multilayer PEEK/PEI films, which were compared with pristine PEEK and PEI films. Multilayer samples processed for shorter times rendered higher young modulus, tensile strength, and strain at break.

Abstract:Single-crystal-like stainless steel 316L (SS316L) was tailored by laser beam powder bed fusion (PBF-LB). Tensile responses along the <100>, <110> and <111> crystallographic directions show considerably different strength ratios in different orientations from a standard face-centered cubic (FCC) alloy. A multi-scale crystal plasticity modelling methodology is developed to simulate and understand such unique orientation-dependent plastic deformation behaviour. The polycrystal model, based on the visco-plastic self-consistent (VPSC) formulation, considers deformation by slip and twinning, adapting a dislocation-based approach with latent hardening at single crystal level, including slip-slip, slip-twin, twin-slip and twin-twin interactions, to account for the orientation-dependent strain hardening behaviour. Based on the proposed multi-scale model, the orientation-dependent superior strength-ductility behaviour of textured PBF-LB SS316L can be attributed to the beneficial effects of deformation twinning and the cellular sub-grain structure.
Study on microstructures and mechanical performance of laser transmission welding of poly-ether-ether-ketone (PEEK) and carbon fiber reinforced PEEK (CFR-PEEK)

Abstract:The reliable assembly of poly-ether-ether-ketone (PEEK) and carbon fiber-reinforced PEEK (CFR-PEEK) is crucial to effective load transfer within lightweight and high-stiffness structures, which are commonly demanded in aeronautical, automobile, and medical industries. In this work, laser transmission welding of PEEK and CFR-PEEK has been performed by using a 1070 nm Nd:YAG fiber laser. The effects of process parameters including laser power, laser scanning speed, and clamping pressure on joining quality have been investigated via mechanical, morphological, and thermal characterization. Results show that strong bonds have been formed by entanglements of polymer chains at the joining interface and the mechanical embedment between carbon fibers and PEEK. The formation mechanisms of bubble defects have been classified into three types. One of them was eliminated by scanning the joints twice, which significantly improved joints' mechanical performance and hermeticity with the maximum joining strength reaching 11.6 MPa. Also, a comparative study between PEEK/PEEK and PEEK/CFR-PEEK joints shows that the existence of carbon fibers within the CFR-PEEK significantly increased joints' decomposition threshold, joining region, and strength due to their great thermal conductivity. Besides, the influence of the welding process on the crystallinity of PEEK was analyzed, which was then improved from 11.7% to 34.1% through annealing.

Strong Interface Construction of Carbon Fiber-reinforced PEEK Composites: An Efficient Method for Modifying Carbon Fiber with Crystalline PEEK

Abstract:In order to improve the poor solvent resistance and poor temperature resistance caused by traditional sizing agents, crystalline poly(ether ether ketone) (PEEK) is introduced to the interfacial phases of carbon fiber (CF) reinforced PEEK composites by a soluble precursor named PEEK-1,3-dioxolane. By changing the soluble precursor molecular weight and concentration in the sizing solution, the content of PEEK coated on the CF fiber surface can be controlled and the different interfacial properties of the PEEK composites can be obtained. The results shows that, with this method, crystalline PEEK can be completely coated on the CF surface, and the interfacial shear strength of the PEEK composites increases from 43.42 to 83.13 MPa. Due to none of any soluble compounds in the PEEK composites, the interfacial layer is well preserved under organic solvents and hygrothermal conditions, and the interfacial shear strength (IFSS) of the PEEK composites maintained above 85.4% and 90.44%, respectively. Scanning electron microscope clarifies that the mechanism of interface enhancement comes from a better wetting of crystalline PEEK on the fiber surface. Additionally, the sizing system of this investagation has the potential commercial value because of no toxic reagent (such as 2,4,5-trichloro-1-hydroxy-benzene or concentrated sulfuric acid) is required during sizing.
Achieving injection molding interlayer strength via powder assisted hot isostatic pressing in material extrusion polyetheretherketone

Abstract:Polyetheretherketone (PEEK), as fabricated by material extrusion, has the unique advantages of strength-to-mass ratio and biocompatibility in medical applications, yet its practical application is severely hindered by the insufficient interlayer adhesion, typically in the ranges of 5-20 MPa, far below the strength requirement of bone replacement of ~100 MPa. In this study, we present a novel powder-based hot isostatic pressing (PHIP) treatment to enhance the tensile strength of PEEK manufactured through the material extrusion method. By combining it with material extrusion printing parameters optimization, we successfully achieved a remarkable improvement in interlayer adhesion and tensile strength. Specifically, the tensile strength in the Z-XY was measured to be 102.6±0.7 MPa, 423.5% higher than that of the state-of-the-art PEEK extrusion specimens (19.6±6.1 MPa), 3.5% higher than the optimized X-YZ specimen reported in the literature (98.9±2.3 MPa), and comparable to the tensile strength of injection molded PEEK with a value of 107.7±0.7 MPa. The improvement in mechanical properties was attributed to the improved molecular diffusion and crystallinity of PEEK, as observed through scanning electron microscope (SEM) and differential scanning calorimetry (DSC) analysis. Microcomputer tomography (micro-CT) results confirmed the extensive and deep fusion between the extruded filaments and the elimination of most voids. Additionally, the PHIP method demonstrated superior shape retention stability compared to regular thermal annealing. These findings demonstrate the viability of significantly improving the mechanical properties of material extrusion PEEK via PHIP towards its bulk limit and offer a promising solution for enhancing the practical applications of PEEK manufactured through material extrusion.

Abstract:Poly-ether-ether-ketone (PEEK) is a high-performance, temperature-resistant semicrystalline polymer which is frequently used as a replacement for metals in a wide variety of high-performance end-use application. Thermal processing conditions during manufacturing process for PEEK can implement a significant impact on its crystallinity and mechanical properties directly and indirectly. In this paper, we have used a temperature-control 3D printing system to prepare all the PEEK samples for calculating crystallinity and performing tension tests, in order to investigate the relationship between various thermal processing conditions (the ambient temperature, the nozzle temperature and heat treatment methods) in FDM process and crystallinity and mechanical properties (tensile strength, elastic modulus and breaking elongation) of pure PEEK material. All experiment results show temperature-control 3D printing method has tremendous potential to design, control and realize different degrees of crystallinity and mechanical properties for different PEEK parts, even in different regions of the same PEEK part.

Abstract:Compared with laser-based 3D printing, fused deposition modelling (FDM) 3D printing technology is simple and safe to operate and has a low cost and high material utilization rate; thus, it is widely used. In order to promote the application of FDM 3D printing, poly-ether-ether-ketone (PEEK) was used as a printing material to explore the effect of multi-factor coupling such as different printing temperatures, printing directions, printing paths, and layer thicknesses on the tensile strength, bending strength, crystallinity, and grain size of FDM printed PEEK parts. The aim was to improve the mechanical properties of the 3D printed PEEK parts and achieve the same performance as the injection molded counterparts. The results show that when the thickness of the printed layer is 0.1 mm and the printing path is 180° horizontally at 525 °C, the tensile strength of the sample reaches 87.34 MPa, and the elongation reaches 38%, which basically exceeds the tensile properties of PEEK printed parts reported in previous studies and is consistent with the tensile properties of PEEK injection molded parts. When the thickness of the printed layer is 0.3 mm, the printing path is 45°, and with vertical printing direction at a printing temperature of 525 °C, the bending strength of the sample reaches 159.2 MPa, which exceeds the bending performance of injection molded parts by 20%. It was also found that the greater the tensile strength of the printed specimen, the more uniform the size of each grain, and the higher the crystallinity of the material. The highest crystallinity exceeded 30%, which reached the crystallinity of injection molded parts.

Abstract:Fused deposition modeling (FDM) processed Poly-ether-ether-ketone (PEEK) materials are widely used in aerospace, automobile, biomedical, and electronics industries and other industries due to their excellent mechanical properties, thermal properties, chemical resistance, wear resistance, and biocompatibility, etc. However, the manufacture of PEEK materials and parts utilizing the FDM process faces the challenge of fine-tuning a list of process parameters and heat treatment conditions to reach the best-suiting mechanical properties and microstructures. It is non-trivial to make the selection only according to theoretical analysis while counting on a vast number of experiments is the general situation. Therefore, in this paper, the extrusion rate, filling angle, and printing orientation are investigated to adjust the mechanical properties of 3D-printed PEEK parts; then, a variety of heat treatment conditions were applied to tune the crystallinity and strength. The results show that the best mechanical performance is achieved at 1.0 times the extrusion rate, varied angle cross-fillings with ±10° intervals, and vertical printing. Horizontal printing performs better with reduced warpage. Additionally, both crystallinity and mechanical properties are significantly improved after heat treatment, and the best state is achieved after holding at 300 °C for 2 h. The resulting tensile strength is close to 80% of the strength of injection-molded PEEK parts.

Abstract:In this study, laser surface treatment was applied to alter the surface texturing and chemical compositions of fused deposition modeling (FDM)-printed PEEK/CF samples to improve the deficiency of inert surface of PEEK as adherend substrate. The influence of IR-laser parameters including treatment gaps, single pulse energy and pulse widths on surface properties and shear bond strength were discussed. The results indicated that surface roughness was enhanced with decreasing treatment gap or increasing pulse energy, which reached the highest value of Ra = 32.44 μm at 0.4*0.4 mm2 treatment gap and 300 mJ single pulse energy. By adjusting laser pulse width, surface wettability changed from hydrophobicity to hydrophilicity. After micro-second laser ablation, the texturing structure was changed and acted as mechanical interlocking effect, and therefore make the shear bond strengths improve from 3.28 to 6.42 MPa compared with the untreated groups. On the other hand, functional groups on substrate surface were activated after nano-second laser ablation, which contributes to an enhancement of shear bond strength through chemical interaction between adhesives and substrates. Therefore, our work highlights an efficient method of laser surface treatment on the adhesion property of FDM-printed substrates.

Abstract:Understanding the complicated crystallization process is important for controlling the performance reproducibility and stability in high temperature-selective laser sintering (HT-SLS). Therefore, in this paper, the performance of HT-SLS processed polyetheretherketone (PEEK) is analyzed from the perspective of crystallization kinetics. It is found that each layer of sintered powder undergoes the dynamic non-isothermal crystallization promoted by cold powder coating (CPC) and the quasi-static isothermal crystallization during the part bed temperature (Tb) maintenance of HT-SLS. The kinetic analysis shows 321 °C is a theoretical Tb for PEEK. However, due to the great sensitivity to the temperature drop of CPC, the practical Tb is set around 332 °C, at which the <math>1/t1/2</math> approaches zero according to the extrapolated analysis of Hoffman-Lauritzen theory. The shrinkage is only caused by the dynamic non-isothermal crystallization of CPC, and the minimum powder feeding temperature is found to be 250 °C by Nakamura analysis. In addition, the quasi-static maintaining of Tb during HT-SLS can lead to extended planar subunit along c-axis, increased crystallite size perpendicular to (1 1 0) and (2 0 0), and higher mechanical strength.

Abstract:Improvement effects of heat treatment technique on interlaminar shear strength and optimization of post‐treatment parameters. Fused deposition modeling (FDM) process with laser assistance can effectively enhance the interfacial strength of short carbon fiber/poly‐ether‐ether‐ketone (SCF/PEEK) composites. However, excessive crystallization of the semi‐crystalline matrix generally results in irregular shrinkage, which seriously deteriorates dimensional accuracy of composite specimens. To overcome this issue, we establish a novel heat treatment technique by the combinations of laser assistance and post‐treatment to improve the interlayer properties and dimensional accuracy simultaneously. It is found that lateral cracks at the interlayer interfaces can be completely eliminated at laser pre‐heating temperature Tx=210°C , due to the reduction of temperature gradient and residual stresses. The further increased Tx evidently promotes molecular diffusion and crystallization behaviors, thus increasing the interlaminar shear strength of FDM‐printed specimens. The post‐treatment temperature Tp visibly promotes mutual diffusions of the molecules and formations of the perfect crystals, strengthening the interlayer adhesion of specimens. The proposed combination technique can increase the interlayer strengths of composite specimens by approximately 22.5%, while their warpage deformations are suppressed simultaneously. Highlights Pre‐heated temperature 210°C was a threshold for eliminating lateral cracks at interlayer interfaces. Post‐treatment significantly promoted molecular diffusion and crystallization behaviors. A novel technique was established to improve interlayer strength while suppressing warpage. The combination technique could increase the interlayer shear strength by approximately 22.5%.

Abstract:High-temperature laser sintering (HT-LS) is an additive manufacturing technology whose potential could be limited by the restricted number of materials optimised for the process. Poly ether ether ketone (PEEK) with different melt viscosity values, PEEK 150PF and PEEK 450PF, have been used in parallel with the commercial grade, poly ether ketone (PEK) HP3, to investigate the role of material viscosity on particle coalescence, structure and mechanical performance of components manufactured in HT-LS. The material with lower viscosity, PEEK 150PF, was found to exhibit faster coalescence and lower tensile strength than the grades with higher viscosities, PEEK 450PF and PEK HP3.

Abstract:Fused deposition modeling (FDM) has been recognized as a predominant additive manufacturing technique for polymer 3D print. Polyether ether ketone (PEEK) has been widely used as a high-performance commercial polymer in biomedical fields. In this work, the tensile and flexural properties of PEEK processed by FDM were studied. Nozzle temperature, print speed and platform temperature were optimized using the orthogonal method. In terms of tensile strength, the best performing specimen was 82 MPa, which was printed at an optimal parameter combination of nozzle temperature 420°C, print speed 20 mm/s and platform temperature 100°C. As for flexural strength, the optimal levels were nozzle temperature 420°C, print speed 20 mm/s, and platform temperature 140°C, and reached a maximum value of 141 MPa. The fracture morphology of the tensile specimens indicated that the interfacial bonding between layers and defects was the main factor affecting the tensile strength. It was also found that the tensile strength was significantly improved by annealing post-processing. After annealing at 200 °C for 2 h, the tensile strength of the specimen reached a maximum value of 104 MPa, increased by 28.0% compared with the un-annealed ones. Moreover, the increase of crystallinity was the main reason for the improvement of the tensile strength. Simultaneously, the chemical structure was not affected by the annealing treatment according to the FTIR spectra.
Slowing crystallization to enhance interlayer strength of 3D printed poly (ether ether ketone) parts by molecular design

Abstract:The major challenge restricting the application of 3D printed PEEK parts is the weak interlayer strength. Herein, the fluorene-based poly (ether ether ketone)s (FD-PEEK) were designed and synthesized to solve the problem. A remarkable improvement in the interlayer strength of materials was achieved. By introducing 10 mol% fluorene groups into the polymer chain (10 %-FD-PEEK), the interlayer strength of 10 %-FD-PEEK was improved to 41 MPa, which is close to that of the commercial PEEK resin for 3D printing (Victrex, AM 200). The introduction of 15 mol% fluorene groups (15 %-FD-PEEK) enabled the interlayer strength and strain at break of 400 % and 500 % higher than that of PEEK, reaching 67 MPa and 11.23 %, respectively. The improvement of the interlayer strength was attributed to the slower crystallizing rate of FD-PEEK, which was verified by the isothermal and non-isothermal crystallization kinetics. Meanwhile, the chain rigidity caused by fluorene groups and the larger spherulite generated by the slower crystallization allowed FD-PEEK to reach a similar tensile strength to PEEK in the X-axis and Y-axis directions. Achieved by slowing crystallization and introducing rigid structure into the molecular chain, the results significantly promote the engineering application of 3D printing parts and provide new insights into the performance enhancement of semi-crystalline additive manufacturing materials.

Abstract:Poly-ether-ether-ketone (PEEK) was one of the most promising engineering plastics, which had been widely employed in the aerospace, biomedical and automotive industry and manufacturing. The design of various 3D printing (3DP) parameters had a significant impact on its mechanical and thermal properties. This study aimed to investigate the thermodynamic properties of thin-structure PEEK samples by printing them under various conditions, including varying substrate and ambient temperature parameters, under a control- method. Numerous critical properties such as interlayer bonding force, tensile and bending properties, dynamic mechanical properties, and crystallization had been investigated in this work. The results indicated that the maximum relative interlayer bonding force was 989.91 N, while comparing to the lowest initial ambient and substrate temperature 60 °C and 90 °C, the optimal tensile and bending strengths both increased by 28.46% and 13.86% to 86.62 MPa and 113.21 MPa under ambient and substrate temperature 90 °C and 160 °C, respectively. Concurrently, the crystallinity increased by 6.67% to 31.56%. Mechanical and thermal properties had been significantly improved when appropriate substrate temperature parameters were used during the printing process, demonstrating the enormous potential in printing PEEK material. Thermal processing was another critical factor in achieving higher performance of 3D printing PEEK components.

Abstract:The excellent properties of polyether ether ketone (PEEK) have made it applicable for high-performance components in aerospace, electrical, chemical, and biomedical industries. Material extrusion (MEX) additive manufacturing (AM) of PEEK using fused filament fabrication (FFF) predominantly uses modified PEEK filament. Fused granulate fabrication (FGF) systems conventionally employ injection moulding and extrusion grades which are not specifically formulated for MEX AM. There is a limited amount of research on the use of these grades for MEX AM using PEEK. This study evaluated different viscosity PEEK grades at various extruder temperatures to optimise interlayer strength and therefore determine the best grades of PEEK for FGF. Compression shear testing (CST) was used to study this property as it represents a mostly shear loading condition i.e., without bending, compared to other conventional shear testing methods, whilst also being easier to fabricate. PEEK crystallinity is corelated to the interlayer strength and was evaluated using differential scanning calorimetry (DSC), Raman spectroscopy and X-ray diffraction (XRD). The highest interlayer strength of 17.70±0.58 MPa and the lowest crystallisation degree of 29.7±1.3% (Raman) was achieved by VESTAKEEP L4000G PEEK, printed at the highest extruder temperature (420°C). This grade had the highest viscosity or the lowest melt volume-flow rate (MVR). In contrast with lower MVR grades, the high MVR grade VESTAKEEP L2000G, achieved a higher increase in bond strength and crystallinity with higher extruder temperatures. At lower MVR, the crystallinity was found to decrease from 33% to 30% with increasing extruder temperatures, along with an increase in melting temperature. This behaviour was attributed to a change in crystalline morphology possibly caused by the long residence time and high processing temperature of FGF.

Abstract:Journal of Composite Materials, Ahead of Print. In situ consolidation of the thermoplastic composites can be realized through laser-assisted automated fiber placement technology, and the properties of the composites are significantly affected by the crystallinity. Understanding the complicated crystallization process is very important for controlling the performance of the composites manufactured by automated fiber placement. In this work, the crystallization mechanism of carbon fiber/polyphenylene sulfide composites during the automated fiber placement process and its effect on the mechanical properties were investigated. Crystallization kinetics analysis indicated that the crystallization window of the carbon fiber/polyphenylene sulfide composites was 87–270°C. Furthermore, for carbon fiber/polyphenylene sulfide composites manufactured by automated fiber placement, the crystallinity was influenced by the parameters including laser temperature, placement speed and tool temperature, in which the tool temperature was the main factor. Increasing the tool temperature was an effective method to achieve high crystallinity. Meanwhile, when the tool temperature was in the range of the crystallization window, the composites could experience isothermal crystallization, which could further improve the crystallinity. With the increase of the tool temperature, the flexural strength and interlaminar shear strength were improved due to the enhanced self-adhesion of the matrix, while the Mode І fracture toughness was decreased because of the reduction of the matrix ductility. The combination of the kinetic method and experimental study was conducive to a better understanding of the crystallization mechanism and optimization of the processing conditions.
