Abstract:Ultra-low cycle fatigue (ULCF) damage is one of the main failure modes of steel structures when subjected to intense earthquake action, such as near-field action. However, existing ULCF evaluation methods are based on the plastic strain history of structures, which requires fine numerical simulation and causes high calculation cost. In order to improve and simplify the ULCF evaluation process for steel structures, a new damage index based on the structure deformation history was proposed in this paper, with the application of structure life curve and Miner’s rule. Two types of steel components, notched round steel bar and steel pier, were employed as the research objectives to verify the accuracy of proposed damage index. The predicted ULCF life was compared with the results of tests and finite element simulations, which showed that the application of damage index was of acceptable accuracy. Compared with the traditional plastic strain history-based ULCF evaluation methods, the advantage of proposed damage index is that ULCF life of a given steel structure can be determined quickly according to the loading condition once its life curve is realized, thus eliminating the cumbersome numerical simulation process.
A New Approach for Studying Fatigue Damage

Abstract:Among the post fatigue tensile properties such as modulus of elasticity, 0.2% offset yield strength, reduction of cross area, elongation, strain hardening exponent, ultimate tensile strength and toughness, the post fatigue toughness is selected as the fatigue damage variable for structural steel after different cyclic loadings.On the basis of degradation of toughness and dissipation of plastic strain energy during fatigue failure, a new approach for quantifying fatigue damage, including damage variable, damage critical, damage evolution equation and cumulative damage ruler is suggested and confirmed by experiment results. It is shown that the damage variable defined by degradation of the toughness is better than those by variation of ductility, strength and elastic modulus, and the proposed cumulative damage model is better than those based on Miner′s liner rule and Manson′s double liner rule.The approach proposed can be used as a new method for the design against fatigue and the estimation of fatigue life of engineering structures and components.

Abstract:Experimental results show that the static toughness synthesizing both strength and plasticity of a material is a mechanical property parameter sensitive to the fatigue damage process. The reduction of the static toughness in the fatigue damage process indicates the progressive exhaustion of the ability to absorb energy inherent in the material due to fatigue damage evolution, which is associated directly with the irreversible process of energy dissipation of fatigue failure. Based on the exhaustion of the static toughness and dissipation of the plastic strain energy during fatigue failure, a damage variable that is consistent with the fatigue damage mechanism, sensitive to the fatigue damage process and can be measured with a simple experimental procedure is defined in this paper. A corresponding fatigue damage evolution equation is derived by connecting the damage variable with the static toughness exhaustion during fatigue, which is further examined in both theory and experiment. A fatigue damage accumulation formula that has the capacity of predicting the load sequencing effect correctly and can be applied very conveniently in engineering practice is further deduced by using equivalent-loading postulate. A comparison of experimental data with the predictions shows excellent agreement for two-stage cyclic tests.

Abstract:A Stochastic theory for the cumulative fatigue damage of structural component with random fatigue strength under random loading is proposed on the basis of the Stratonovich-Khasminskii theorem. The analytical solutions for the probability densities of the cumulative fatigue damage and fatigue life and for the reliability function are given for steel and reinforced concrete components, with constant fatigue strength subject to narrow band stationary Gaussian stress process with zero mean. The results agree very well with those of digital simulation. It is noted that the theory can be applied, in principle, to metallic and some nonmetallic materials, to both narrow band and wide band stress process, and can be adapted to a sequence of n stationary stress process or quasi-stationary stress process. The scatter and degradation of fatigue strength can also be incorporated into the theory.
The Fatigue Threshold Computation Of Steel In Hydrogen Environment By Shakedown Analysis

Abstract:In this paper, the fatigue threshold of steel servicing in hydrogen environment is studied by means of shakedown analysis. First of all, the application of shakedown analysis on the fatigue threshold prediction is reviewed briefly. Secondly, the classical static shakedown theorem for elasto-perfectly plastic structure is modified to take hydrogen's effect into consideration. In the proposed method, the effect of hydrogen is described by a yield stress associated with hydrogen concentration and hydrogen content in metal is assumed to be composed of the hydrogen in lattice sites and in reversible trap sites. The effect of plastic flow on hydrogen trap density is involved in by considering the plastic strain as the function of residual stress, which is expected to result in a lower bound of the shakedown load. Finally, the fatigue threshold of a steel is computed as example. The performance of the proposed method is discussed and compared with the results from references. The results indicate that the proposed method is of validity.

Abstract:An elastoplastic continuum damage model is applied to simulate the fatigue damage process of pitting corrosion of hot-rolled steel bars. The elastic and plastic model parameters for HRB400 steel bar are calibrated by systemic static and cyclic loading tests. Based on this model, a numerical simulation program is implemented in ABAQUS. The fatigue life prediction results of pitting corrosion hot-rolled steel bars via this CDM-based approach are compared with those of fatigue tests and FM method, indicating better accuracy and adaptability with an error basically within 20%. Finally, the nonlinear evolution of fatigue damage and stress-strain field are analyzed, and the effects of corrosion pit morphology and tensile stress are investigated. It is shown that the developed model and calibrated parameters can be used to study and describe the corrosion fatigue damage evolution of pitting corrosion hot-rolled steel bars.

Abstract:The classical nonlinear fatigue cumulative damage model Manson-Halford is widely used in fatigue life analysis and prediction, but this model lacks consideration for the effects of load interaction. At present, some studies have proposed new correction models to overcome the shortcomings of classical models. However, the problem with these models is that the parameters are difficult to determine, resulting in a cumbersome application process or the correction process is based only on a single parameter. Insufficient correction leads to large fluctuations in life prediction errors. To overcome the above problems, this article proposes a new correction method and establishes a new improved model. Unlike existing models, the newly improved model is based solely on S-N curve parameters and does not require additional material parameters. It fully considers the relationship between adjacent loads and the difference in fatigue life under different stress states, and dynamically modifies the classical model based on larger influence weights. By conducting multi-level fatigue tests on 300M steel, a new improved model was used to accurately predict its remaining fatigue life. Compared with the classical model, the prediction error was reduced by 11.75 %. Utilized fatigue test data from various other materials to predict the fatigue life of the improved model under different levels of stress loading. The results indicate that in the vast majority of cases, the improved model has the highest prediction accuracy among all compared models, with a minimum relative prediction error of only 3.79 % and small fluctuations in prediction error. Compared with the classical model, the maximum reduction in relative prediction error after model improvement reached 28.73 %, indicating the effectiveness and accuracy of the new improved model.

Abstract:A constitutive model, which reflects the non-linear response association between microstructural motion and thermodynamic entropy production, is improved in this study. Two critical stress amplitudes associated with two microstructural movement mechanisms are considered in the improved constitutive model. The determination procedures for the parameters of the presented model are developed. Entropy generation data from three materials computed by two calculation methodologies, collected from the experiment and literature, are used to validate the improved model. Subsequently, a rapid fatigue life estimation method is proposed by using the accumulated entropy corresponding to fatigue damage, i.e. FFE, related to irreversible inelastic microstructural motion. Fatigue tests of welded joints fabricated by Q310NQL2 and Q345NQR2 steels, Q235 steel specimens, as well as experimental data, stainless steel specimens, collected from the literature, are employed to determine the values of the parameters of the developed model. The model is then used to forecast the S-N curve of butt joints with a 50% survival probability, and on this basis, the S-N curve with a certain confidence level is well estimated by the improved statistical method. This enhanced model may offer a fast forecast of the P-S-N curve at a certain confidence level within a limited set of tested data ranges.

Abstract:Fatigue is a damage accumulation process in which the material property deteriorates continuously under cyclic loading.Through investigation of strength degradation in the material during the fatigue process,a nonlinear fatigue damage cumulative rule,a modified Corten-Dolan's theory,is proposed based on the definition of fatigue damage by introducing the concept of modulus degradation.This model improves the application of Corten-Dolan's theory,which considers not only the effects of load interaction but also the phenomenon of strength degradation in materials induced by the loading history.Moreover,the expressions for estimating fatigue reliability of structural elements under multiple loading levels are provided based on this model.These expressions can be used to predict the fatigue reliability and the life of structural elements under the assumption that the distribution of the residual strength can be approximated by the log-normal distribution.Two examples of two level stress loading tests are given for structural fatigue life estimation.The examples demonstrate that the fatigue life predicted by the proposed method is more accurate than those by traditional methods.The proposed method can be generalized to the cases of multilevel loading.

Abstract:From the analysis of massive fatigue test data, we find a mismatch between the fatigue life predictions done by stress-life method (SN) and those by strain-life method (εN) around the yield stress of ductile metals. Since the SN and εN methods are widely used in engineering applications, this work aims to explain such mismatch and thereby to address the fatigue life prediction at material’s yield stress, at which the material’s elastic damage and plastic damage are comparable. Based on a normalized damage concept, we propose an elasto-plastic damage accumulation model, a data-driven approach, to evaluate the fatigue damage at the yield stress. By differentiating the damage caused by the elastic from the plastic, the damage of each loading cycle is formulated as a function of both stress and strain amplitudes to accurately capture the material’s response state. With introducing the strain-energy-density based weighting factor, the proposed model can accord well with the classical methods from low-cycle fatigue to high-cycle fatigue. When it comes to the yield stress, the fatigue life estimated by the proposed model compares favorably with the fatigue test data. Therefore, beyond clarifying the mismatch between the classical approaches, the proposed model is expected to improve the accuracy in fatigue damage evaluation of ductile metals at the yield stress.

Abstract:Despite the significant advantages such as rapid prototyping of complex structures, engineering application of Additive Manufacturing (AM) technique has been limited due to the weak fatigue performance and lacking of fatigue design rules of AM parts. Particularly, this application relies on the improvement of AM processing technique and integrity assessment of AM parts, the latter usually demands costly and time-consuming fatigue tests, especially for full-scale tests. Accordingly, the size effect and fatigue performance scatter in AM materials are explored on basis of defect data scanned by CT and experimental data in this work. Firstly, the distribution of maximum defects of AM materials under size effect is extrapolated via extreme value statistics theory; then a strength altering factor is proposed to characterize the effect of defects on fatigue scatter and size effect. From essential structure of fatigue curves, the relationship among defects, fatigue strength and fatigue curves are quantitatively analysed to extrapolate the probabilistic fatigue curves for AM materials; finally, three series of AlSi10Mg specimens with different processing parameters and gauge volumes prove the method effectiveness that the "location" and "scale" of fatigue curves is successfully predicted, and defect-tolerant assessment for AM parts is performed by employing the predicted fatigue curves.

Abstract:Additive manufacturing (AM), which is a process of building objects in a layer‐upon‐layer fashion from designed models, has received unprecedented attention from research and industry because it offers outstanding merits of flexibility, customization, reduced buy‐to‐fly ratio, and cost‐effectiveness. However, the fatigue performance of safety‐critical industrial components fabricated by AM is still far below that obtained from conventional methods. This review discusses the microstructural heterogeneities, randomly dispersed defects, poor surface quality, and complex residual stress generated during the AM process that can negatively impact the fatigue performance of as‐printed parts. The difference in microstructural origin of fatigue failure between conventionally manufactured and printed metals is reviewed with particular attention to the effects of the trans‐scale microstructures on AM fatigue failure mechanisms. Various methods for mitigating the fatigue issue, including pre‐process, inter‐process and post‐process treatments, are illustrated. Empirical, semi‐empirical and microstructure‐sensitive models are presented to predict fatigue strength and lifetime. Abstract:Fatigue performance in both traditional and additively manufactured materials is severely affected by the presence of defects, which deserve special attention to ensure the in-service reliability and the structural integrity of complex engineering components. The traditional empirical or semi-probabilistic approaches, provided in standards and codes, only account for defects statistically; such design methodologies cannot fully exploit the material mechanical properties. Design strategies aim to explicitly account for defects features constitute a promising solution to achieve both required safety performance and material mechanical property exploitation. With the development of non-destructive techniques, such design methodologies have become applicable. However, there is still a tardiness in adopting new design strategies especially when it comes to industrial applications, e.g. emerging additive manufacturing (AM). In this review, a systematic overview is provided on the recent developments regarding fatigue behavior and failure mechanisms affected by defects, together with the methodologies for defects features characterization and probabilistic assessment. Moreover, the defects criticality and design approaches of AM parts are introduced and compared with traditional counterparts. Finally, the status of AM standardization is presented.

Abstract:International Journal of Damage Mechanics, Ahead of Print. Accurate estimation of remaining fatigue life is crucial to assess the structural durability and reliability of engineering components. For this purpose, an energy-based model is proposed in this paper for modeling the process of fatigue damage accumulation under multistep loading. To account for the effects of loading sequence and load interaction, two parameters, a concept of normalized fatigue driving energy (NFDE) and a load interaction factor, are introduced in the model. The former is based on variable energy-life curves and the latter is formulized as an exponential function of the loading intensity ratio and the number of loading cycles. The implementation procedure of such model only requires the loading information and materials' basic fatigue properties. Moreover, extensive experimental results of six metallic materials under two-, four- and eight-step loadings with different loading sequences are employed for model comparative study. The results indicate that, compared with several existing damage models, the proposed model can provide better remaining fatigue life estimations under multistep loading.

Abstract:In the present work, combined high and low cycle fatigue (CCF) tests were performed on GH4169 nickel-based alloy under stress-controlled conditions. The interaction between high cycle fatigue (HCF) and low cycle fatigue (LCF) results in a complex process of fatigue damage evolution under CCF loading. Based on the fatigue damage curve and the theory of equivalent damage, considering the interaction between HCF and LCF loading, a nonlinear cumulative damage model is proposed under CCF loading. The proposed model is deduced from the fatigue damage curve under CCF loading, which establishes a connection between the LCF and HCF damage curve. Three materials, including the other two materials, namely TC11 and Al 2024-T3, published in the relevant literature, are used to verify the proposed model. The experimental results demonstrate that the proposed model has better prediction results than those for Miner's rule and the Trufyakov-Kovalchuk (T-K) model. The validation of the proposed model shows its superior performance.

Abstract:The fatigue behaviors of metals are different under different in-service environment and loading conditions. This study was devoted to investigating the combined effects of high and low cycle fatigue loads on the performance of the low alloy steel Q345. Three kinds of experiments were carried out, including the pure high cycle fatigue (HCF) tests, the pure low cycle fatigue (LCF) tests, and the combined high and low cycle fatigue (HLCF) tests. The prediction formulae were proposed for the combined high and low cycle fatigue failure. Scanning electron microscopy (SEM) and stereo microscope were used to analyze the microstructure and fracture morphology due to different fatigue loads. Case study on the combined high and low cycle fatigue damage of a steel arch bridge was carried out based on the FE method and the proposed formula. The results show that the LCF life decreases evidently due to the prior HCF damages. The HLCF fracture surface is relatively flat near the crack initiation side, and rugged at the other half part. The fatigue damages at the bridge joints increase significantly with consideration of the pre-fatigue damages caused by traffic load. In the 100th anniversary of service, the fatigue damage index without considering the HCF pre-damage is only about 50% of the coupled damage value.

Abstract:Notch fatigue analysis is vital for structural integrity design, while efficient fatigue models coupling notch and size effect are still lacking, which are highly desired for fatigue design of critical components. Accordingly, this study proposes a new probabilistic fatigue model for life assessment by combining the weakest link theory with strain energy concept. Specifically, a novel effective strain energy density concept is developed herein to build the connection between experimental data of smooth specimens and strain energy density of notched ones within the critical damage region. Experimental data of GH4169, TC4 and TC11 alloys with different geometries are utilized for model validation and comparison. Results indicate that the proposed model show higher accuracy than the other four models; in addition, the P – W a ¯ – N f curves describe the experimental data scatter effectively.

Abstract:<p>This paper proposes a new methodology for continuum topology optimization that is capable of fatigue-resistance design. Firstly, penalized stress is adopted to circumvent the singularity issue. Secondly, another additional penalization formulation of the elemental fatigue damage is proposed. The quasi-static finite element method is performed to calculate structural responses efficiently according to the principle of linear superposition. To cope with large scale constraints, the <em>p</em>-norm function is adopted to aggregate all constraints into sole constraint. The density filter SIMP method is developed while the sensitivity expressions of proposed indices with respect to design variables are derived. The established optimization problem is solved by the method of moving asymptotes. Influences of varying damage penalization parameters mean stress, proportional and non-proportional loads on final designs are investigated through 2D and 3D numerical tests. It is revealed that the larger value of the fatigue penalty factor results in lighter weight while fatigue damages in the majority of solid material approach to the threshold. The results demonstrate that the proposed approach can achieve lightweight design by simultaneously restricting the maximum fatigue damage.</p>

Abstract:Structural components with different scales normally show different fatigue behaviors, which are virtually dominated by defects originated from multiple sources, including manufacturing processes. This paper reviews three types of size effects (statistical, geometrical, technological) as well as their recent advances in metal fatigue, aiming to provide a guide for fatigue strength assessment of engineering components containing defects, inclusions and material inhomogeneity. Firstly, the background of inherent defects and defect-based failure mechanism are briefly outlined, and fatigue failure analysis based on fracture mechanics as well as statistics theory are emphasized. Then, two approaches commonly applied in statistical size effect modeling, i.e. critical defect method and weakest link method, are elaborated. In addition, the highly stressed volume method is introduced for considering the geometrical size effects, and the technological (production and surface) size effect is briefly overviewed. Finally, further directions on size effect in metal fatigue under defects are explored.

Abstract:In order to determine the effect of different loads on fatigue damage, a strength degradation model is proposed according to the law of residual strength degradation of metal materials. The model is verified with the strength degradation test data, and the results show that the model can describe the strength degradation process of general metal materials well. Combined with the strength degradation model, an improved equivalent damage model for different loading sequences is proposed. On this basis, a nonlinear fatigue cumulative damage model based on strength degradation is derived. The cumulative damage model is applied to the estimation of fatigue residual life under two-, three-, and four-stage loads to investigate the effects of different loading sequence on fatigue damage under various loading conditions. Combining with experimental data, it is verified that the cumulative damage model can accurately estimate the fatigue life under two-, three-, and four-stage loads.
