Comparing and validating the numerical modeling of spot-welded fatigue failure using FEM and XFEM methods for HCF

Abstract:Spot welding is the most common method of assembling sheet materials due to its ease of application, effectiveness, and low cost. Fatigue of spot-welded structures is regarded as one of the major concerns in automotive, marine and aviation industries, where simulation techniques play a critical role in reliable product development. This study focuses on high-cycle fatigue (HCF) analysis of spot-welds with two different numerical modeling approaches; the extended finite element method (XFEM) and finite element method (FEM). Validation studies were conducted under three different dynamic load cases of overlapped shear specimens, where both XFEM and FEM results were observed to be consistent with the experimental data. XFEM fatigue life assessment deviation was found to be lower than the test data, while FEM simulations gave relatively higher deviation on the average of dynamic load cases and had longer life when compared to most of the experiments. XFEM simulations had the advantage of crack propagation path observation, while FEM based fatigue analyses had significantly shorter simulation time in comparison with the extended finite element method based on linear elastic fracture mechanics.
