Abstract:Burr formation is a bottleneck of the production line and deteriorates the automation integrity. To this question, investigations were carried out in this paper on the burr formation in milling aluminum alloy (Al-alloy), in order to enhance productivity and workpiece quality by active process control. Milling burr formation were predicted and minimized for the sake of rough machining and finishing operation, using strategies of tool path planning, processing parameter optimization as well as workpiece rigidity strengthening. The conclusions reached in this paper are useful in practice to realize burr-free Al-alloy milling for manufacturing automation.

Abstract:The present work aims at simulating three-dimensional milling operation of aluminum alloy 7050T7451.Considering the tool as a rigid body and the friction at the chip-tool contact as a function of flow stress data,commercially available software DEFORM3D was used to develop a three-dimensional finite element model(FEM) for simulating chip forming process,with chip morphology agreeing well with chip got from experiment.Analysis of the changing process of milling force resulting from the FEM indicates the contact length between tool and chip.Distribution of stress,strain and milling temperature showed that stress is localized in the primary shear zone,while the maximum strain and temperature rise occurs along the tool-chip interface.

This paper reports the results of experiments to investigate mechanism of burr formation on the feed direction based on the experimental research in slot milling Al-alloy. Experiments of orthogonal milling with various exit angles and oblique milling with various oblique cutting angles have been conducted. Maximum height and thickness of exit burr and exit side burr are measured. The experiment results show that the friction angle becomes larger with the exit angle and oblique cutting angle. The exit burr size increases with the exit angle and exit side burr size on up milling side increases with the oblique cutting angle. This research is benefit to precision machining of Al-alloy and other light metal.

Abstract:Burrs form due to plastic deformation of materials during machining processes, such as milling and drilling. Deburring can be very difficult when the burrs are not easily accessible for removal. In this study, abrasive flow machining (AFM) was adopted for deburring the edges of milling specimens. Based on the experimental observations on AL6061 specimens, the deburring performance was characterized in terms of flow speed, the local curvature of the streamline near the burr edge, and shear stress. A new objective function that can predict the extent of deburring is proposed based on these characteristics and validated through experiments. Based on this new objective function, a prediction of deburring performance on the burr edge of the intersecting holes with offset was performed. The results between the predicted and experimental observation results were in reasonable agreement.

Abstract:The formation of burrs on the edges of machined surfaces is one of the inherent problems during machining. The burrs are formed both on the tool entry surface and exit surfaces. The paper proposes a modification of the drill involving an additional cutting insert located in the shank part. This innovative solution allowed the drill and deburring insert to be integrated, enabling both processes to be performed within one machining operation. The impact of the selected insert geometry and deburring process parameters on the size of burrs was determined during the experimental studies. Using the proposed deburring process for the Ti6Al4V titanium alloy, with appropriately chosen tool geometry and cutting parameters, reduces the secondary burr height by more than 90% compared to the original value.

Abstract:Burr formation is a common and undesirable phenomenon in metal cutting operations, reducing the quality, accuracy, and functionality of the component. In micromachining, burrs are smaller but comparable to the feature size and are difficult to remove. Most of the traditional deburring operations cannot be applied to micromachined components without proper scaling, as the feature size on the part is very small and is prone to damage. Ultrasonic energy is widely used for part cleaning. In this study, an ultrasonic-assisted abrasive micro-deburring process using a probe sonicator has been developed to remove burrs from micromilled components on a variety of metallic alloys with a focus on burr removal, preservation of dimensional accuracy of the channels, minimisation of surface damage, and improvement in surface finish. Deburring of micromilled channels of 500 μm width on aluminium 6061, copper, Ti-6Al-4 V, and bearing steel has been conducted, and the results have been analysed. Deburring occurred due to the impact of abrasives, which were accelerated by the energy of the collapsing cavitation bubbles. Burr reduction by as much as 92 % has been achieved in a very short time of ten seconds for soft materials like Al 6061 and copper, and three to six minutes for Ti-6Al-4 V and bearing steel, without damaging the components or inducing any deterioration of dimensional accuracy. The surface roughness of channels has decreased from 8.97 nm to 6.63 nm after ten seconds deburring, resulting in a 26 % improvement in surface finish.

Abstract:The existence of top burrs in micro-scale features produced by milling process can deteriorate the surface quality of a product. Ductile metals, such as aluminum alloys, are prone to suffer from top burrs formation after a slot-milling process. A brief review on the state-of-the-art of burr removal process in micro-scale milling is provided in this paper. Various deburring methods were reportedly able to remove the burrs in micro-scale features, however a much simpler method is still needed. In the present work, a deburring process by stainless steel end brushing is introduced for aluminum mould used in microfluidic device fabrication. The micro-scale features are produced by slot-milling process followed by the deburring process. The deburred moulds are then visually observed using optical microscope and Scanning Electron Microscope (SEM) and the average surface roughness and its features profile are measured using 3D Laser Scanning Confocal Microscope. As a result, the proposed deburring method can successfully remove the top burrs, as indicated by a height reduction of about 21% due to the removal action by the brush. Hence, a burr-free embossing mould with complex shape channel features can be produced by milling and by applying a simple deburring process using stainless steel end brush.

One of the main concerns in this regard is the cutting tool life when machining aluminium alloys. This work aims to present the capability and performance of a new strategy of life improvement in the tungsten carbide inserts by creating micro-textured grooves on their surface. For this purpose, the laser was used to create the different morphologies of textures on the insert surfaces. The grooves were created with different distances in parallel to the cutting edge on the tool rake face. The effects of fabricated grooves on the tool wear attributes were discussed in three directions, including the main edge (x-direction), side edge (y-direction), and radial (in the direction of 45 degrees) and the effect of these grooves/textures on the surface roughness attributes were also studied. To that end, experimental works were performed under dry and minimum quantity lubrication (MQL), as well as three levels of cutting speed, feed rate, and grooves distance. The experimental results were compared with those measured under non-textured inserts. Finally, the obtained results were statistically analyzed, and the empirical models were formulated. Experimental results indicated that micro-textured inserts in both MQL and dry conditions led to surface quality and tool wear as compared to readings made under non-textured inserts.

Abstract:Burr formation is still the major challenge in slot micro-milling of titanium alloy Ti6Al4V due to its difficult-to-machine material properties and hard deburring processing. In the present work, chip and burr formation were investigated by surface morphology observation of slot micro-milling Ti6Al4V, with an emphasis on the top burr and side burr formation mechanism, in which the side burr is defined as the burrs at the bottom edge of the sidewall. Especially, the effect of cutting parameters on burr formation was also analyzed. The results show that the chip shows the segmental in slot micro-milling Ti6Al4V. The up-milling top burr is mainly correlated with the extrusion effect of cutting-edge radius. The extrusion effect of cutting-edge radius, chip turnover induced by micro-milling cutter’s helix angle, and chip separation’s tearing effect all contribute to the down-milling side top burr formation in micro-milling Ti6Al4V. The up-milling side burrs are general adhesive chips and residual tear burrs due to the falling off of adhesive chips from the tool rake face and plowing-shear-plowing chip removal mechanism of the single cutting pass, respectively. The down-milling side burrs are general residual tear burrs and mental debris due to the transformation of the chip removal mechanism for the single cutting pass and tool deflection from up-milling to down-milling in the micro-milling. The down-milling top width and the side burr width have all shown a decreasing trend with the increase of feed per tooth. It is recommended to adopt the large feed per tooth for minimizing top burr width and side burr width. Our findings can provide a guideline for deburring and suppressing the burr formation in slot micro-milling Ti6Al4V.

Abstract:Aluminum Alloys are used in a variety of applications due to their lightweight, strength-to-weight ratio and relatively ease of fabrication. In aerospace industry, millions of holes drilled annually on airframe structures. Normally, cutting fluids have been used to help reduce friction and heat. However, the use of cutting fluid is one of the major concerns when considering the environmental issues in machining. The disposal of used cutting fluid poses problems to the environment. This research investigates the effect of greener technique; hexagonal Boron Nitride nanoparticles dispersed in oil as compared to dry cutting and oil alone in through hole drilling operation Their impact on tool wear, surface roughness, and holes quality in terms of diameter accuracy, circularity and cylindricity were experimentally studied. Results showed that application of hexagonal Boron Nitride improved surface finish and produced better dimensional hole accuracy. The work clearly shows the important of nanoparticles in improving machinability of this material.

Abstract:Nickel-based Superalloy Honeycomb(NBSH) is widely used in aerospace field due to the high temperature resistance, high specific strength and light weight. However, the NBSH is extremely prone to form burrs during processing. The unreasonable burr morphology causes insufficient welding strength or false welding between NBSH and skin, resulting in premature failure of the parts. Hence, the burr formation mechanism and morphological transformation critical conditions in grinding NBSH were investigated based on finite element method(FEM) and experiments. Furthermore, the orthogonal experiments were carried out to investigate the effects of grinding parameters on burr and obtain the suitable parameter intervals to restrain the flash burr formation. The results indicate that due to the absence of supporting material, the extruded material of edge transforms into the Fourth Deformation Zone(FDZ). The FDZ rotates a certain angle due to the extrusion of abrasive particle, which leads to the fact that the FDZ cannot be removed and remains on the honeycomb wall, thus forming micro burr. If the material removal per unit time is large, the chip is not removed from FDZ. The parts that should have been chips are bonded with micro burr to form a flash burr. To restrain the flash burr formation, the suitable intervals of grinding depth,grinding speed and feed speed are 5–15 μm, 60–70 m/min and 500–1000 mm/min, respectively.

Abstract:Abstract Aluminum alloys are widely used in many industries, including aerospace, automotive, civil, and electrical engineering. When compared to pure aluminum, most aluminum alloys have lower electrical and thermal conductivity, corrosion resistance, and weldability, as well as a low density and specific gravity. At the same time, the properties of aluminum alloys vary significantly depending on the group, which has a significant impact on their machinability. This review article is focused on the study of machining characteristics of aluminum alloys, such as machinability, surface integrity, tool wear and tool life, material removal rate (MRR), and chip morphology. The directions of increasing machinability by controlling cutting parameters, cutting environment, such as dry machining, conventional cooling systems, minimum quantity of lubricant (MQL), cryogenic lubrication (CL), with tool geometry, and textured tools, are also considered; tool materials include coating, vibration, thermally, and hybrid assisted machining. The article discusses the main types of machining, namely, turning, milling, drilling, and grinding. It shows ways to increase the machinability of machining on aluminum alloys, as well as the advantages and disadvantages. From the literature, it can be concluded that tool wear when machining aluminum alloys is 30–40% lower than when machining steel alloys due to their higher ductility and lower strength. Surface integrity, affected by the cutting parameters and cutting temperatures — which can reach between 200 and 400 °C — can vary by up to 15% in hardness and 20% in surface roughness. Cutting tool characteristics can enhance surface finish by up to 25% and extend tool life, reducing edge formation by up to 30%. Chip morphology, influenced by factors such as cutting parameters and tool material, can improve tool life by up to 35%. Vibration techniques can reduce thermal effects and improve surface finish by up to 40%, reducing cutting forces by around 30%.

Abstract:Titanium alloy milling is prone to burrs at the edges of the workpiece, which can negatively affect surface integrity and dimensional accuracy, and even lead to part scrap. Ultrasonic vibration–assisted milling technology can effectively inhibit burr generation and improve machining quality. However, the research of ultrasonic vibration–assisted milling on burr inhibition is not clear, so this paper establishes a mathematical model of ultrasonic vibration vertical milling titanium alloy top burr size based on the chip deformation process and specifically analyses the effect of ultrasonic machining parameters on burr through experiments. The experimental results show that the depth of cut has the greatest influence on the burr size, and the ultrasonic vibration has the second greatest influence on the burr. The cutting force and the burr size on both sides of the groove show a trend of "decrease and then increase" with the increase of ultrasonic amplitude. When the ultrasonic amplitude was 3 μm, the cutting forces F x and F y were reduced by 34.42% and 31.36%, respectively, and the heights and widths of the burrs on the up milling side and on the down milling side were reduced by 75.49%, 44.33% and 89.16%, 47.82%, respectively, when comparing with no ultrasonic machining. The longitudinal-torsional ultrasonic vibration converted the large piled-up, rolled-up, and serrated burrs into intermittent, small-sized flocculent burrs, which significantly improved the burr morphology and weakened the serrated characteristics of the chips.

Abstract:During the aerospace and aircraft parts assembly manufacturing process,the interlayer burr has serious impact on the quality and the efficiency of the assembly.Using Taguchi orthogonal experiment method,through the experimental study on dry drilling of 2024-T3 and 7075-T6 aluminiumalloy stacked materials,w ith the premise of no plastic deformation,The interlayer burr root thickness and interlayer burr high w ere evaluated at various spindle speeds,feed rates,stacking sequences and clamp forces.Follow ing the interlayer burr morphology w as observed and analyzed.The tests show ed that the clamping force applied can effectively inhibit the generation and size of the interlayer burr.
Experimental investigation on burr formation in vibration-assisted micro-milling of Ti-6Al-4V

Abstract:Titanium alloys have been widely used in aerospace, marine and medical industries, due to their high strength, good corrosion resistance and excellent heat resistance. High tool wear rate and low machining accuracy limits conventional micro-milling to meet increasing stringent demand. In this paper, a prototype of two-directional vibration stage and its control system are developed for non-resonant mode vibration-assisted micro-milling system. A series of slot milling experiments are carried out to investigate the effects of vibration parameters on burr generation. The results show that vibration-assisted micro-milling is an effective way to reduce burr size when choosing appropriate vibration parameters and directions.
