Abstract:Lens molding has become the promising technique to conduct mass produce of aspheric glass lens. It overcomes some disadvantages of traditional grinding or turning methods, such as high cost, low efficiency, unstable accuracy, and so on. Up to now, the lens molding process has been looked on as one of the reliable methods in fabrication of aspheric glass lens. However, in real production, one has found that it's hard to control the molding parameters, e. g. molding temperature, molding period, molding speed and pressing pressure, etc. Therefore it's necessary to develop the specific molding processes for a certain glass material. In this paper, SCHOTT P-SK57 is adopted to carry out the lens molding analysis in order to achieve the relative processing parameters. The molding cases are analyzed based on three different temperatures of 510 degrees C, 520 degrees C and 530 degrees C, higher than transition point 493 degrees C of P-SK57. Through continuous heating and pressing simulation, the results show that the best pressing temperature could be about 530 degrees C, at which the residual stress is only 5.22MPa (with the molding speed of 0.1mm/s).

Abstract:Glass molding press (GMP) is a kind of mass production method to manufacture infrared aspheric lenses made from chalcogenide. However, it's hard to determine the molding parameters during the GMP process because the lens forming is conducted under the high-temperature conditions. In this paper, the finite element method (FEM) is used to simulate the GMP process based on the general Maxwell viscoelastic model and thermo-rheologically simple property. During the simulation, 2-D axisymmetric FEM model is constructed according to the different pressing velocities and friction coefficients, which change from 0.01mm/s to 0.5mm/s and from 0.01 to 0.2, respectively. To improve the simulation accuracy, the heating and pressing steps are separate and the heated result is taken as the pre-state of pressing step. The final results show that the best molding conditions are 0.1~0.2mm/s in velocity and 0.1~0.15 in friction coefficient for the infrared aspheric lenses made from chalcogenide of Ge33As12Se55.

Abstract:In order to realize the precision molding of small dual aspherical chalcogenide glass lenses, the influence of the relevant process parameters on the quality of molded lenses was studied by orthogonal molding experiment. Firstly, the molding process and the PFLF7-60A multi-station molding machine were introduced, the target lens was designed according to the aspheric curve formula. Secondly, an environmentally friendly chalcogenide glass IRG205 was selected, and the relationship between the viscosity and temperature of the glass was fitted by the VFT equation, then the molding temperature was determined, and the experimental parameters of each station were also established. Finally, the orthogonal molding experiments were conducted with no-coated mold and spherical preform, the regular influence of molding process parameters such as molding temperature, pressing load and maintenance force on the lenses′ molding quality (form accuracy PV, surface roughness Ra and profile deviation) were analyzed, and the optimized molding process parameters were obtained. The results have demonstrated that the values of PV for ASP1 and ASP2 are 129.2 nm and 174.8 nm, the values of Ra are 19.6 nm and 25.6 nm, and the values of profile deviation are 0.614 μm and 2.682 μm, respectively. The results can satisfy the requirements for high-precision applications of lenses, and provide reference and basis for the high-precision mass production of small dual aspheric chalcogenide glass lenses.

Abstract:The growth of the consumer electronics industry and a desire for light weight,compact,portable and high performance products has led to an increasing demand for aspherical glass lens.Glass lens molding offers a promising approach for large volume,cost effective production of precision micro aspherical glass lens which is difficult to make using conventional abrasive lens fabrication techniques.The glass lens molding technology is a comprehensive processing strategy and keeps close relations with such fields as optical design,glass materials,ultra-precision mold process,coating,glass molding process,molding simulation and so on.Therefore,it is necessary to make systematic analysis and intensive review on these key technologies which influence the molding quality.The retrospection of the development history and status of glass molding process is presented.The characteristic of optical glass,major components,low melting point and environmental trends are analyzed.The development of mold materials,nano-grinding,ultra-precision polishing,coating materials and coating technology are analyzed.Molding technology status and simulation techniques are analyzed.The development trend is pointed out.

Abstract:Glass molding is a high-volume fabrication method for producing optical components. Non-isothermal glass molding press (NGM) was proposed to fabricate optical glass, and its characteristics were studied by finite element method (FEM) simulation. The coupled thermo-mechanical analysis was carried out to analyze the key factors such as temperature distribution, stress distribution and strain distribution. The non-isothermal and isothermal glass molding (IGM) was studied, and optimal temperature match between glass and mold was obtained.

Abstract:The lens molding technology has become a promising fabrication method for glass lens, especially for aspheric glass lens in batch. Because during the real compression molding, the error compensation for mold shape turns very difficult, the mold needs to be repaired repeatedly to meet the requirements of lens molding. To solve this problem, a cooperative design scheme is proposed. However, the scheme is not limited to solving the mold repairing; it also aims to providing the integrated and optimal design for aspheric glass-lens mold. In fact, the cooperative scheme is a collaborative software platform, which integrates with data processing, optical design, finite element analysis, error compensation and mechanical design for lens molding. On this platform, users only need to submit the (camera) lens parameters or measured data of aspheric lens, and then the platform can provide the final mold drawings, which will be input in the CNC software of ultra-precision machine and guide the mold fabrication. Meanwhile, the cooperative platform is Network-based PDM system, so designers could remotely communicate with it and help to finish the mold design jointly. In this case, the cooperative design could tremendously improve the efficiency and accuracy of lens molding.

Abstract:Glass lens molding is a high-volume fabrication method for producing optical components. In this paper, combined with the orthogonal test method and finite element method (FEM) simulation, the coupled thermo-mechanical analysis was carried out to analyze the key process factors. In order to reduce the testing time, an orthogonal test with three sets of level factors and three parameters is conducted to obtain the optimal molding process parameters. The result shows that the most significant parameter is molding velocity, the other effect parameters are molding temperature and friction coefficient. According to the previous analysis of orthogonal experiment, it is shown that the best optimal finishing process parameters were A2B1C1.

Abstract:Glass molding press is an efficient and promising process for glass lens manufacturing. Molding temperature and velocity are crucial factors for pressing, and the annealing rate directly influences the residual stress and volume change of the final lens. The research contributes to studying the key factors that influence the quality of the molded lens. In the paper, by incorporating stress relaxation and structural relaxation of the viscoelastic material, numerical simulation is undertaken to determine the proper process parameters. Furthermore, the whole process of a spherical lens molding is simulated to predict the final residual stress and volume change, also the influence of different annealing rates is estimated.

Abstract:<p>High-precision aspheric negative plastic lenses are widely used in optical systems owing to their excellent performance and ease of high-efficiency manufacturing. The imaging performance of the lens is difficult to control, because it is unable to perform optical measurements directly and is sensitive to manufacturing processing meanwhile. Generally, the imaging performance is guaranteed by a strict control of geometrical deviation, such as Peak-to-Valley (PV) and Root-Mean-Square (RMS). In this study, an optical ray-tracing algorithm with the measured geometrical deviation data is proposed to perform an imaging performance analysis correlated with geometrical deviation for the injection molded high-precision aspheric negative plastic lens. Taguchi experiments are applied to investigating the effect of processing parameters. The geometrical deviation of the convex surface is found to be an order of magnitude greater than that of the concave surface. The geometrical dimension of the concave surface is mainly determined by the machining precision of the mold cavity surface, whereas the convex surface dimension is mainly affected by the lens shrinkage. However, the imaging performance has a nonlinear correlation with the geometrical deviation. Modulation Transfer Function (MTF) and Spot Diagram are equivalently affected by the concave and convex geometrical deviations, and depend on the object field height. The effect of processing parameters on geometrical deviation and imaging performance is uncorrelated. Thus, the imaging performance should be simultaneously considered as a criterion as well as the geometrical deviation in the optimization of aspheric negative lens injection molding processing. The imaging performance prediction using an optical ray-tracing algorithm with the measured geometrical deviation data is instrumental to optimize the manufacturing processing.</p>

Abstract:The injection molding process of plastic optical-elements was analyzed on the basis of the state equation of melted polymer and the Hagen-Poisellile equation in rheology to avoid the shrinkage caused by the temperature reduction in its solidification (for the conventional plastics PMMA for optical use, its shrinkage rate is about 0.5%-0.7%, and if its optical products have thickness difference of 2mm, the errors in its surface shape caused by the shrinkage will be of the order of 10 ��m that is not allowable for an optical elements). Based on this analysis, a way to compensate the temperature reduction in the injection molding by an applied pressure was put forward here also.

Abstract:An optimization method of Taguchi experimental design was used to optimize the processing parameters to minimize the warpage of the TIR (total internal reflection) primary lens of the photovoltaic concentrator module. The injection processing parameters including melt temperature, mold temperature, injection time, packing pressure and packing time were first considered as the parameters of experiment plan for the Taguchi L27 experiment table, then a series of CAE simulation experiments were proceeded to study the warpage variation. Finally, the signal to noise ratio was utilized to find out the best injection process parameters, which could be used as the guidance of the subsequent injection molding experiments.

Abstract:With the rapid development of security market, the glass-plastic hybrid lens has gradually become a choice for the special requirements like high imaging quality in a wide temperature range and low cost. The reduction of spherical aberration is achieved by using aspherical surface instead of increasing the number of lenses. Obviously, plastic aspherical lens plays a great role in the cost reduction. However, the hybrid lens has a priority issue, which is the large thermal coefficient of expansion of plastic, causing focus shift and seriously affecting the imaging quality, so the hybrid lens is highly sensitive to the change of temperature. To ensure the system operates normally in a wide temperature range, it is necessary to eliminate the influence of temperature on the hybrid lens system. A practical design method named the Athermal Material Map is summarized and verified by an athermal design example according to the design index. It includes the distribution of optical power and selection of glass or plastic. The design result shows that the optical system has excellent imaging quality at a wide temperature range from -20 degrees C to 70 degrees C. The method of athermal design in this paper has generality which could apply to optical system with plastic aspherical surface.

Abstract:Aspheric lens can eliminate spherical aberrations, coma, astigmatism, field distortions, and other adverse factors. This type of lens can also reduce the loss of light energy and obtain high-quality images and optical characteristics. The demand for aspheric lens has increased in recent years because of its advantageous use in the electronics industry, particularly for compact, portable devices and high-performance products. As an advanced manufacturing technology, the glass lens molding process has been recognized as a low-cost and high-efficiency manufacturing technology for machining small-diameter aspheric lens for industrial production. However, the residual stress and profile deviation of the glass lens are greatly affected by various key technologies for glass lens molding, including glass and mold-die material forming, mold-die machining, and lens molding. These key technical factors, which affect the quality of the glass lens molding process, are systematically discussed and reviewed to solve the existing technical bottlenecks and problems, as well as to predict the potential applicability of glass lens molding in the future.

Abstract:In this study, we determined the effects of design and processing parameters of precision injection molding (PIM) to minimize warpage phenomena of micro-sized parts using various plastics (polyoxymethylene (POM), acrylonitrile-butadiene-styrene (ABS), polypropylene (PP), polyamide (PA), and ABS+ polycarbonate (PC)). We applied a numerical simulation (Moldflow) to determine the runner's balance in multi-cavities of the micro-sized part and simulate the warpage phenomenon of micro-parts with PIM. We used simulation data to fabricate a steel mold by computer numerical control (CNC) machining. In this, we study manufactured a micro-sized part and measured its warpage value using various PIM process parameters (melt temperature, mold temperature, injection pressure, and filling time). In order to obtain optimal results (i.e., minimum warpage), we employed the Taguchi method and grey theory to discern the influence of each process parameter on PIM. Finally, we determined that the most significant PIM process parameter influencing the warpage phenomenon of micro-sized parts was the mold temperature, regardless of whether in terms of the experimental results, numerical simulations, or grey theory. The PA material had the most suitable properties for application for micro-sized parts, regardless of whether in terms of experimental results, numerical simulations, or grey theory for PIM. This study also illustrates that micro-sized parts can be fabricated by PIM without the use of micro-injection molding, and we determined that the mold temperature required for molding does not need to be higher than the glass-transition temperature of the material.

Abstract:Compression molding of glass lens is a promising and efficient fabrication process for high precision glass lens production. In this research, FEM simulations of the whole compression molding of a Plano-convex glass lens were conducted using the commercial code MSC Marc. By incorporating stress relaxation and structural relaxation model of glass during the transition temperature region, accurate predictions of the press load, volume change, temperature distribution and final residual stress within lens were obtained. Also, the simulation results indicated that the maximum geometric curve deviation of the molded lens was about 9 um. Furthermore, a methodology for mold compensation to reduce the curve deviation was proposed, and the revised molded lens using the compensated mold showed a much more accurate shape with the maximum curve deviation of about 0.04 um. FEM simulations have been demonstrated to be efficient and reliable in predicting the process and improving performance.

Abstract:The shape of the aspheric lens changes caused by machining errors, resulting in a change in the optical transfer function, which affects the image quality. At present, there is no universally recognized tolerance criterion standard for aspheric surface. To study the influence of aspheric tolerances on the optical transfer function, the tolerances of polynomial fitting are allocated on the aspheric surface, and the imaging simulation is carried out by optical imaging software. Analysis is based on a set of aspheric imaging system. The error is generated in the range of a certain PV value, and expressed as a form of Zernike polynomial, which is added to the aspheric surface as a tolerance term. Through optical software analysis, the MTF of optical system can be obtained and used as the main evaluation index. Evaluate whether the effect of the added error on the MTF of the system meets the requirements of the current PV value. Change the PV value and repeat the operation until the acceptable maximum allowable PV value is obtained. According to the actual processing technology, consider the error of various shapes, such as M type, W type, random type error. The new method will provide a certain development for the actual free surface processing technology the reference value.

Abstract:Precision glass molding (PGM) technology is a cost-efficient process for the production of micro/nanostructured glass components with complex surface geometries. The stress distribution, surface profile, and reduced refractive index of the molded lens are based on the lens being fully formed. The process of the deformation of the glass preform is rarely discussed, especially in the case of multi-machining parameters in the experiment. The finite element method (FEM) was adopted to analyze the glass preform deformation. Due to the phenomenon of incomplete deformation of the glass preforms in the experiments, two groups of finite element simulations with different boundary conditions were carried out with MSC.Marc software, to reveal the relationship between the deformation progress and the parameters settings. Based on the simulation results, a glass preform deformation model was established. The error between the model result and the simulation result was less than 0.16. The establishment method of the glass preform deformation model and the established model can be used as a reference in efficiently optimizing PGM processing parameters when the designed lens has two different base radii of curvature.
