Abstract:Glass molding is a high-volume fabrication method for producing optical components. Non-isothermal glass molding press (NGM) was proposed to fabricate optical glass, and its characteristics were studied by finite element method (FEM) simulation. The coupled thermo-mechanical analysis was carried out to analyze the key factors such as temperature distribution, stress distribution and strain distribution. The non-isothermal and isothermal glass molding (IGM) was studied, and optimal temperature match between glass and mold was obtained.

Abstract:Glass molding press (GMP) is a kind of mass production method to manufacture infrared aspheric lenses made from chalcogenide. However, it's hard to determine the molding parameters during the GMP process because the lens forming is conducted under the high-temperature conditions. In this paper, the finite element method (FEM) is used to simulate the GMP process based on the general Maxwell viscoelastic model and thermo-rheologically simple property. During the simulation, 2-D axisymmetric FEM model is constructed according to the different pressing velocities and friction coefficients, which change from 0.01mm/s to 0.5mm/s and from 0.01 to 0.2, respectively. To improve the simulation accuracy, the heating and pressing steps are separate and the heated result is taken as the pre-state of pressing step. The final results show that the best molding conditions are 0.1~0.2mm/s in velocity and 0.1~0.15 in friction coefficient for the infrared aspheric lenses made from chalcogenide of Ge33As12Se55.

Abstract:Precision glass molding (PGM) technology is a cost-efficient process for the production of micro/nanostructured glass components with complex surface geometries. The stress distribution, surface profile, and reduced refractive index of the molded lens are based on the lens being fully formed. The process of the deformation of the glass preform is rarely discussed, especially in the case of multi-machining parameters in the experiment. The finite element method (FEM) was adopted to analyze the glass preform deformation. Due to the phenomenon of incomplete deformation of the glass preforms in the experiments, two groups of finite element simulations with different boundary conditions were carried out with MSC.Marc software, to reveal the relationship between the deformation progress and the parameters settings. Based on the simulation results, a glass preform deformation model was established. The error between the model result and the simulation result was less than 0.16. The establishment method of the glass preform deformation model and the established model can be used as a reference in efficiently optimizing PGM processing parameters when the designed lens has two different base radii of curvature.

Abstract:Lens molding has become the promising technique to conduct mass produce of aspheric glass lens. It overcomes some disadvantages of traditional grinding or turning methods, such as high cost, low efficiency, unstable accuracy, and so on. Up to now, the lens molding process has been looked on as one of the reliable methods in fabrication of aspheric glass lens. However, in real production, one has found that it's hard to control the molding parameters, e. g. molding temperature, molding period, molding speed and pressing pressure, etc. Therefore it's necessary to develop the specific molding processes for a certain glass material. In this paper, SCHOTT P-SK57 is adopted to carry out the lens molding analysis in order to achieve the relative processing parameters. The molding cases are analyzed based on three different temperatures of 510 degrees C, 520 degrees C and 530 degrees C, higher than transition point 493 degrees C of P-SK57. Through continuous heating and pressing simulation, the results show that the best pressing temperature could be about 530 degrees C, at which the residual stress is only 5.22MPa (with the molding speed of 0.1mm/s).

Abstract:Glass lens molding is a high-volume fabrication method for producing optical components. In this paper, combined with the orthogonal test method and finite element method (FEM) simulation, the coupled thermo-mechanical analysis was carried out to analyze the key process factors. In order to reduce the testing time, an orthogonal test with three sets of level factors and three parameters is conducted to obtain the optimal molding process parameters. The result shows that the most significant parameter is molding velocity, the other effect parameters are molding temperature and friction coefficient. According to the previous analysis of orthogonal experiment, it is shown that the best optimal finishing process parameters were A2B1C1.

Abstract:With the rapid development of information technology and electro-optical communication industry, various micro optical lenses have been used widely. Especially, because of great advantages concerning life, stability and imaging characteristics, the demand for glass lens is increasing the high-precision imaging. This paper studies on the ultra-precision parallel grinding technique of micro glass lens mould and investigates the form error compensation technique in grinding process. Grinding test of micro-lens mould with 10mm in diameter is conducted, and the surface roughness of Ra 5.98nm, Rz 34.95nm and form accuracy of PV 113nm, RMS 23nm are obtained.

Abstract:In order to realize the precision molding of small dual aspherical chalcogenide glass lenses, the influence of the relevant process parameters on the quality of molded lenses was studied by orthogonal molding experiment. Firstly, the molding process and the PFLF7-60A multi-station molding machine were introduced, the target lens was designed according to the aspheric curve formula. Secondly, an environmentally friendly chalcogenide glass IRG205 was selected, and the relationship between the viscosity and temperature of the glass was fitted by the VFT equation, then the molding temperature was determined, and the experimental parameters of each station were also established. Finally, the orthogonal molding experiments were conducted with no-coated mold and spherical preform, the regular influence of molding process parameters such as molding temperature, pressing load and maintenance force on the lenses′ molding quality (form accuracy PV, surface roughness Ra and profile deviation) were analyzed, and the optimized molding process parameters were obtained. The results have demonstrated that the values of PV for ASP1 and ASP2 are 129.2 nm and 174.8 nm, the values of Ra are 19.6 nm and 25.6 nm, and the values of profile deviation are 0.614 μm and 2.682 μm, respectively. The results can satisfy the requirements for high-precision applications of lenses, and provide reference and basis for the high-precision mass production of small dual aspheric chalcogenide glass lenses.

Abstract:Surface grinding is an effective method in the manufacturing process of silica glass. Study of grinding mechanism of optical glass in the ductile regime has been relatively mature, but the variation law of grinding force during brittle removal is still unclear. In this paper, a theoretical model of grinding force is presented based on fracture mechanics model to predict the influence of machining parameters on grinding force. Finite element analysis (FEA) is utilized to simulate the variation trend of grinding force and principal stress in single grain grinding. The experimental results of grinding force in the processing of single grain grinding are compared with theoretical model. The variation tendency of the FEA simulation and experimental results is in good agreement with the theoretical model. The observation of the surface topography also confirms it on the other hand. This model is reliable to predict the grinding force size and optimize the machining parameters.

Abstract:Optical glass is widely used as the most important material in optical field in recent years. Glass molding press (GMP) has been employed as a promising technique to manufacture optical components in mass production. Heating time and annealing time are the key factors which influence the production cycle. In this paper, an effective method of improving the heating or the annealing effectiveness is to increase the area exposed to the cooling or hot nitrogen by means of adding slots. In the same condition, four models with different slots were built. Based on the theoretical analysis of glass heating and annealing property in the molding process, finite element simulation was carried out. The results showed that the model with slots may decrease the heating and annealing time.

Abstract:Glass molding press (GMP) is an effective method of mass production of glass lens, especially for chalcogenide glass lens. During the process of GMP, the preform is another key factor to achieve a good yield rate except the molding parameters. Three kinds of preforms are provided to conduct the molding experiment, which are made from the same material of chalcogenide glass. The first one is of the rough double-spherical surfaces, and the second one is turned by diamond cutting tools, and the last one is polished as smooth as possible. At the same conditions of 315 degrees C heating temperature and maximum pressing force of 0.7MPa for 45s, only the polished preform can be pressed into a qualified aspherical lens, which has a shape accuracy of 0.875um and of 0.625um in peak-valley (PV) for concave and convex surface, respectively.

Abstract:The lens molding technology has become a promising fabrication method for glass lens, especially for aspheric glass lens in batch. Because during the real compression molding, the error compensation for mold shape turns very difficult, the mold needs to be repaired repeatedly to meet the requirements of lens molding. To solve this problem, a cooperative design scheme is proposed. However, the scheme is not limited to solving the mold repairing; it also aims to providing the integrated and optimal design for aspheric glass-lens mold. In fact, the cooperative scheme is a collaborative software platform, which integrates with data processing, optical design, finite element analysis, error compensation and mechanical design for lens molding. On this platform, users only need to submit the (camera) lens parameters or measured data of aspheric lens, and then the platform can provide the final mold drawings, which will be input in the CNC software of ultra-precision machine and guide the mold fabrication. Meanwhile, the cooperative platform is Network-based PDM system, so designers could remotely communicate with it and help to finish the mold design jointly. In this case, the cooperative design could tremendously improve the efficiency and accuracy of lens molding.

Abstract:It is costly and time consuming to use machining processes, such as grinding, polishing and lapping, to produce optical glass lenses with complex features. Precision glass molding (PGM) has thus been developed to realize an efficient manufacture of such optical components in a single step. However, PGM faces various technical challenges. For example, a PGM process must be carried out within the super-cooled region of optical glass above its glass transition temperature, in which the material has an unstable non-equilibrium structure. Within a narrow window of allowable temperature variation, the glass viscosity can change from 105 to 1012 Pa$s due to the kinetic fragility of the super-cooled liquid. This makes a PGM process sensitive to its molding temperature. In addition, because of the structural relaxation in this temperature window, the atomic structure that governs the material properties is strongly dependent on time and thermal history. Such complexity often leads to residual stresses and shape distortion in a lens molded, causing unexpected changes in density and refractive index. This review will discuss some of the central issues in PGM processes and provide a method based on a manufacturing chain consideration from mold material selection, property and deformation characterization of optical glass to process optimization. The realization of such optimization is a necessary step for the Industry 4.0 of PGM.

Abstract:Precision glass molding (PGM) technology provides a possibility of rapidly manufacturing optical lenses with large volume, high precision, and complex shapes. It is difficult to fabricate micrometer-level structures in common PGM mold materials like tungsten carbide (WC) using a grinding/polishing approach. But no literature has pointed out how to design the dimensional tolerance of molds to ensure the molding accuracy in the case of the molds working in a temperature range of several hundreds of degrees Celsius. In this paper, a theoretical model is established based on the general molds designed sizes. The finite element method (FEM) and the PGM experiments were carried out. The measuring results of the decenter and tilt of the molded lens indicated that the optimization was effective and could be applied to other PGM experiments.

Abstract:Precision glass molding is the most appropriate method for batch production of glass lenses with high surface accuracy and qualified optical performance. However, the form error caused by material expansion and contraction is the main factor affecting the precision of the molded lenses, thus the mold must be pre-compensated. In this paper, an effective method of mold pre-compensation based on mathematical analysis is established. Based on the thermal expansion curve of D-ZK3 glass, the freezing fictive temperature of the glass under the actual cooling rate is measured, and the mold pre-compensation factor can be quickly calculated. Experimental results show that the peak valley (PV) value of the surface form error of molded aspheric lens with an aperture of 5.3 mm is effectively reduced from 2.04 μm to 0.31 μm after the pre-compensation, thus meeting the geometric evaluation criterion.

Abstract:Aspheric cylindrical lenses, including fast axis collimators (FACs), are commonly used to collimate laser beams in the fast axis direction. Precision glass molding (PGM) is applied in the production of these optical lenses due to its high accuracy and efficiency. However, the profile errors and surface topography transferred from the mold reduce the optical performance of aspheric cylindrical lenses. In this paper, the surface errors of a FAC fabricated by combining ultraprecision diamond cutting and precision glass molding are analyzed. An optical simulation model is then established to qualitatively analyze the effects of tool marks on the optical defects, and the numerical calculations are carried out to determine the relative intensity distribution of light spots. Experiments are conducted to verify the theoretical results, which prove that the tool marks cause diffractive fringes and that the geometric parameters of the tool marks that are caused by cutting conditions affect the distribution of the fringe line defects. Finally, the critical conditions to eliminate diffractive fringes and improve the optical performance of the FAC are determined based on the experimental results.
