Welding Process Optimization for Steam Generator Divider Plate Against Disbonding of Dissimilar Metal Weld

Abstract:Dissimilar metal weld (DMW) is a common structure in nuclear power plants to connect the materials with different properties, but is always encountered with the reliability problems due to the complexities in the structures and compositions. The case addressed in this paper involves the disbonding failure and the welding process optimization for the water chamber divider plate that connects the channel head and the tubesheet of the steam generator. During overlaying of the breaches on the corner of the divider plate, disbonding was discovered by ultrasonic testing occurring on the interface between the E309L and E308L stainless-steel cladding and the 18MND5 low-alloy steel base material of the channel head. To deal with this frequent problem, systematical experimental analyses were performed, including optical microscopy (OM), scanning electron microscopy (SEM), energy dispersive spectrometry (EDS) and microhardness testing, the microstructures evolution as well as the distribution of chemical compositions and hardness across the weld were investigated. Especially, the Type II boundaries were found adjacent to and parallel to the fusion line, and were eventually determined as the root cause of this disbonding failure by acting as the cracking initiation and propagation paths under the combined effects among the residual stresses from the structural mismatch, the thermal stresses from the CTEs mismatch and the tensile stresses from overlaying of the breach. The formation mechanism of the transition zone around the Type II boundaries was also discussed, which consisted of the stainless-steel cladding, the carburized layer with martensite, the fusion line and the decarburized layer. The corresponding optimization countermeasures were finally proposed point by point, and were proved effective indeed by the manufacturers of the steam generator.
