Failure Analysis on Abnormal Cracking of Water Drain Valves in Aircraft Fuel System

Abstract:Fuel tank is the critical component of aircraft fuel system, but is probably encountered with the corrosion and leakage issues due to sedimentation of the moisture and impurities in the aircraft fuel. Thus, the water drain valves installed at the bottom of the tank are used to release the water and play an important role in ensuring reliability of the fuel tank. In this paper, cracking and fracture failure repeatedly occurred on the water drain valves during installation, greatly retarding the manufacturing schedule and even potentially affecting the safety of the whole fuel system. To find out the failure cause, systematic materials characterizations of the three failed valves were carried out, including macroscopic and microscopic morphologies observation, internal structure scanning, chemical compositions detection, hardness measurement, thermal stability evaluation, and ash content analysis. The results revealed that the combined effect of the poor orientation, uneven distribution, and localized aggregation of the glass fibers, as well as the residual internal stress, that were all resulted from the improper molding process, was the root cause of diminishing the mechanical strength and finally bringing about cracking and fracture of the three failed water drain valves, and the improper installation operation was the added cause. Then the countermeasures focusing on optimization of both injection molding and installation processes of the water drain valves were proposed.
