Abstract:The turbine blades were directionally solidified by a high-rate solidification process by the Bridgman technique using directional solidified Ni-based master superalloy DZ125 and operated on the engine bench with a high-temperature gas environment of more than 1500 °C from combustor and high-speed rotation of more than 13500 rpm for 400 h. A service-environment-based model was put forward to simulate the distribution of temperature and stress on the DZ125 blade in service. It was found that the distribution of temperature and stress on the serviced DZ125 blade was closely related to its geometric structure. The microstructural evolution of the serviced DZ125 blade was analyzed and the variations of microstructures with temperature and stress were investigated by using a scanning electron microscope. The results revealed that the evolution process of microstructures on the serviced DZ125 blade was different from that of the standard sample tested at constant temperature and uniaxial tensile stress. The reason for this discrepancy was explored using a combination of finite-element calculation and diffusion coefficient calculation.

Abstract:The investigation about the degradation behavior of turbine blades exposed to complex and extreme environments for long-term service is of great importance to assess the remaining life of the blades. In our work, the microstructure at different positions of the service-exposed turbine blade was characterized from the micron scale to the nanoscale. The results showed that there are noticeable differences in the microstructure at different positions of the blade and the blade has a complex service history. These conclusions suggest that the most severely damaged part of the blade should be responsible for assessing the remaining life of the blade, moreover, the mechanical properties of materials should not be limited to life at constant temperature and stress, rather non-isothermal and variable stress tests are more instructive in assessing the performance or life of aircraft engine blade materials.

Abstract:Single-crystal turbine blades of nickel-based superalloy are directionally solidified at different withdrawal rates of 0.0017 cm s(-1)-0.01 cm s(-1) aiming to investigate the evolution of as-cast microstructures. The results show that the average primary and secondary dendrite arm spacings,.1 and.2, decrease with increasing withdrawal rate, although the complicated geometry of the blades results in local nonhomogeneity of dendrite arm spacings. The experimentally achieved values of.1 can be reasonably predicted by Ma and Sahm's theoretical model, in which the effect of the secondary dendrite on the primary dendrite arm spacing is considered. With increasing withdrawal rate, the shape of the g/ g0 eutectic varies from a large block-like eutectic island to an interconnected small strip-like morphology. In addition to this, the average size of the g/ g0 eutectic gradually decreases with increasing withdrawal rate. A reduction in the average sizes of the g0 precipitates in the dendrite core and interdendritic region is also observed with increasing withdrawal rate. The microsegregation levels of Al, Ti, Ta, Cr, Co, and Mo are alleviated with increasing withdrawal rate.
Investigation on the effect of hole diameter and wall thickness on the overall cooling effectiveness of turbine vane leading edge

Abstract:This study focused on three single-layer wall models for the leading edge and compared the overall cooling effectiveness (ϕ) under different film hole diameters and wall thicknesses. The three vanes ensured the same film hole exit area. The surface temperature was measured by an infrared thermal imager. The distribution of flow and heat transfer was obtained by computational fluid dynamics. The mainstream Reynolds number based on vane chord was 165,000. The experimental temperature ratio of the main flow and the coolant was 1.98, which was close to the real engine operating condition. Four typical mass flow ratios (MFRs) were performed, including 0.35%, 0.52%, 0.69% and 1.02%. The results indicate that the small-diameter model exhibits efficient coolant distribution and enhanced film coverage. This consequently results in a rise in ϕ by 0.06 to 0.09. In addition, vanes with the same hole diameter but different wall thicknesses have similar coolant distributions and film coverage. However, they differ in terms of heat transfer distribution. The thick-walled vane transfers approximately 70% of the heat flux from the sidewall of the hole, while the thin-walled vane transfers approximately 50%. Furthermore, ϕ of the thick-walled vane shows a greater increase as the MFR increases. Nevertheless, the difference in ϕ values between the two vanes at the same MFR condition is not significant. Finally, the wall thickness to hole diameter ratio (t/D) is proposed as a design consideration. When t/D is equal to 3.45, the ϕ is higher than the other two. This suggests that the optimal value of t/D for the structure might lie between 2.4 and 8.64, potentially approximately 3.45.

Abstract:Directional solidified (DS) turbine blades are widely used in advanced gas turbine engine. The size and orientation of columnar grains have great influence on the high temperature property and performance of the turbine blade. Numerical simulation of the directional solidification process is an effective way to investigate the grain’s growth and morphology, and hence to optimize the process. In this paper, a mathematical model was presented to study the directional solidified microstructures at different withdrawal rates. Ray-tracing method was applied to calculate the temperature variation of the blade. By using a Modified Cellular Automation (MCA) method and a simple linear interpolation method, the mushy zone and the microstructure evolution were studied in detail. Experimental validations were carried out at different withdrawal rates. The calculated cooling curves and microstructure agreed well with those experimental. It is indicated that the withdrawal rate affects the temperature distribution and growth rate of the grain directly, which determines the final size and morphology of the columnar grain. A moderate withdrawal rate can lead to high quality DS turbine blades for industrial application.

Abstract:The wall thickness of turbine blade is becoming thinner because of the need for cooling, which leads to the thickness debit effect. The microstructure evolution along the thickness is deemed one of the major factors. The present work quantitatively investigates the microstructure evolution along the thickness of a second generation nickel-based single crystal superalloys DD6 under pure thermal condition. Experiments are performed on specimens with thickness of 0.3 mm, 0.6 mm and 1.5 mm. Microstructure is analyzed using scanning electron microscopy (SEM) in combination with quantitative image analysis. The interplay of oxidation and substrate causes apparently different microstructures along the thickness which are classified into three layers except the base material layer. The growth of each layer is barely influenced by the specimen thickness and their evolutions with time are fitted by both logarithmic and power equations. The microstructure along the thickness is not obvious different in the base material layer by naked eyes. Quantitative analysis of the average size and probability distribution function of the gamma' particle area and circularity reveals the variation of microstructure along the thickness. The average size of the gamma' particle area increases with the increase of the distance from the thickness symmetry axis. The average value of circularity at the position with the same distance from the thickness symmetry axis is larger in the thin specimen than that in the thick specimen, which represents more severe rafting in the thin specimen. A diffusional mechanism is used to interpret the observed microstructure changes at the base material layer. The new findings are important for mechanical performance analysis of thin-walled structure in turbine blade applications.

Abstract:The effects of wall thickness and hole shape variation on a full-coverage film cooled turbine vane are investigated in a stationary and linear cascade utilizing the pressure sensitive paint technique. The varied wall thickness produces hole length-to-diameter ratio (L/D) in a range from L/D = 2 to 5, and holes tested include simple angle hole, compound angle hole, and fan-shaped hole. Five rows of holes are provided on the pressure side while three rows of holes are provided on the suction side, with six rows of cylindrical holes drilled on the leading edge to construct showerhead film cooling. The tested blowing ratios for the showerhead, pressure side, and suction side range from 0.25 to 1.5, with a density ratio of 1.5. The freestream Reynolds number is 1.35 x 105, based on the axial chord length and the inlet velocity, with a freestream turbulence intensity level of 3.5% at the cascade inlet. The results indicate that the wall thickness variation produces significant influence on the pressure side film cooling effectiveness, while only marginal effect on the showerhead and suction side film cooling. Also observed is that the fanshaped hole generates the highest film cooling effectiveness on pressure or suction side. Also discussed is the surface curvature effect, combining with effects of wall thickness and hole shape variations, on the film cooling effectiveness in comparison to the flat-plate data.
Solidified structure of thin walled and complicated titanium castings during vertical centrifugal casting process

Abstract:Solidified structures of thin walled and complicated titanium castings during vertical centrifugal casting (VCC) process have been studied in this paper. The macro-structure and grain size at different process schemes were observed by scanning electron microscope (SEM). The aim of the present paper is to establish quantitative relationships between the grain size of the casttitanium components and the casting wall thickness. The paper includes comprehensive investigation of the microstructure during the VCC process. The results show that the centrifugal rotational velocity has much bigger effect on the microstructure of thicker wall parts. The cooling rate of the castings has more effect on the grain size distribution of the castings over the centrifugal rotational velocity.

Abstract:With increasing turbine inlet temperatures in aero-engines, the demand for temperature-resistant turbine blades has led to the widespread use of nickel-based single crystal superalloys. These alloys, known for their exceptional performance in high-temperature and high-stress environments, incorporate advanced cooling structures like lamilloy and double wall cooling to enhance temperature tolerance. As the development of aviation technology, thin-walled structures are widely used in turbine blades of aero-engines. However, the adoption of ultra-thin wall structures, particularly in lamilloy turbine blades with thicknesses of 0.5 mm or less, presents a significant manufacturing challenge and will cause the degradation of mechanical properties. This study delves into the growth and evolution of dendrites in the nickel-based single-crystal superalloy DD403, exploring thin-walled specimens with varying thicknesses during directional solidification. Findings reveal that decreasing wall thickness correlates with a reduction in average primary dendrite arm spacing, smaller γ′ precipitates sizes within the dendrite core and interdendritic regions, and reduced microsegregation levels of Al, Ti, Co and W. These insights contribute to optimizing thin-walled turbine blade performance in aero-engines applications.

Abstract:The mechanical differences between different regions of the directional solidified (DS) blade have been experimentally studied by directly getting specimens from a real DS cast cooled blade. Tensile deformation experiments and creep tests were performed, as well as quantitative microstructure analysis. Results show that the mechanical behaviors, especially the creep properties, of the real DS blade material are worse than those of the standard values obtained from bulk material. The mechanical properties of the tenon tooth are much better than those of the body part of the DS blade. Although visual inspection does not find obvious differences between the microstructures in the body part and the tenon tooth part, quantitative analysis shows that volume fraction, area and shape of the gamma' phase particles are slightly different in tenon tooth part and body part. Finite element models are build based on the quantitative data. Numerical analysis shows that larger volume fraction and small length/width ratio of gamma' phase lead to better tensile and creep behavior of the Nickel-based superalloy at high temperature, which explains the experimental results. In addition, these quantitative differences seem have no influence on their creep fracture mechanisms. The variation of the mechanical properties among different locations of DS turbine blades, as well as the property differences from the standard values of the material, should be paid attention in the design and application of the turbine blade.

Abstract:Double wall cooling has significant potential for high-pressure turbine vane cooling technology. Geometric parameters of the double-wall vane play a crucial role in determining the cooling performance. This paper presents a double-wall cooling model with five outer wall thicknesses and three injection angles, using the curvature of the actual pressure side of the engine as a reference.¬†The overall cooling effectiveness is investigated over the range of blowing ratio from 0.5 to 2.5. Results indicate that, at injection angles of 20¬į and 30¬į, an outer-wall thickness of 1.5 D f maximizes the combined benefits of film cooling and thermal conductivity in solid domains. At an injection angle of 40¬į, the blowing ratio becomes a determining factor in selecting the optimal outer wall thickness. Additionally, a reasonable arrangement of pin fins promotes a more uniform outer wall temperature distribution. A thinner outer wall at higher blowing ratios provides optimum overall cooling effectiveness.

Abstract:Many influencing factors exist in the single crystal casting solidification for its microstructure and crystal interface strictly depend on the solidification rate and the thermal gradient during crystal growth. The lateral span of the hollow blade is large, while it has an ultra-thin wall, complex-shaped cavity and geometric section mutations, so it is difficult to control the thermal gradient. Heat dissipation process which can turn the liquid alloy into crystal state has a complex mechanism that makes the single crystal integrity difficult. The ProCAST soft is applied to calculating the temperature and flow field of the liquid alloy for the guide vane, of which result can be coupled with CAFE module to simulate the crystal nucleation and growth status of the alloy's microstructure during solidification. The investigation shows the competitive growth mechanism among the grains and the control of grain orientation by using the pouring test and temperature measurement as a reference to calculate gating system of the practical guide vane. The result shows that the misoriented grain mainly centralized in the platform, leading and exhausting edge of the guide vane.

Abstract:Deposition of particles ingested into the hot turbine component of an aircraft engine could lead to degradation of turbine cooling performance and thus reduces service lifetime. It is thereby critical to gain basic knowledge of the deposition effects on the turbine cooling, of which cooling for the vane leading edge, where hot gas stagnates, is intricate. In this work, liquid wax is air-atomized into micro droplets to simulate a particle-laden flow condition where a vane leading-edge model cooled by five rows of staggered holes is immersed. To take circumferential pressure gradient at the leading edge of a real turbine vane into consideration, a rectangular obstacle is designed ahead of the test model and is shifted towards one side to form pressure and suction sides around the leading edge. Particularly, cooling effectiveness is measured by using an infrared thermography (IR) technique at an early-stage deposition for blowing ratios of 0.5-1.6. Additionally, an array of real-time IR images of surface temperatures is gathered to document the dynamic changings of film cooling with the accumulation of deposits on the leading edge for a longer exposure. Comparisons between the deposition and non-deposition cases reveal that for the incipient deposition, the deposits are helpful to improve cooling effectiveness except for the optimum blowing ratio of 0.8 at which film cooling on the non-deposition model has the best performance. Because of the high-pressure surroundings, the hole rows on the pressure side are more sensitive to deposition, where increases of 0.05-0.15 in cooling effectiveness are found due to deposition. Moreover, dynamic deposition shows that the heavy deposits and heating effects of the warm particles could generate a reduction of cooling effectiveness up to 76% for a longer exposure. The added value of this study lies in providing a better understanding of the deposition effects on film cooling at the turbine vane leading edge, which is helpful to design a robust cooling scheme for this region to withstand the deposits.
Effects of radiation coatings on directional solidification microstructure of hollow turbine blades

Abstract:To obtain a turbine blade with refined directional crystals,the effects of the graphite coating and the chromium oxide coating on the directional solidification microstructure are studied by numerical simulations and experiments.Numerical simulation results show that the temperature gradient at the top castings is improved by increasing the emissivity of the mold surface.The experimental results show that after the mold surface is coated with the chromium oxide,the heat dissipation performance of the mold surface is remarkably improved,and the primary dendrite spacing at the top of the casting is reduced.The average primary dendrite spacing at the top of the casting is 336 μm,12.5％ less than the one without coating and 2.9 ％ lower than the one coated with graphite,and the directional solidification microstructure is significantly refined.A turbine blade with refined directional crystal is formed by using the integral ceramic mold with the chromium oxide coating.

Abstract:Variable-geometry turbines are a crucial technology in advanced variable cycle engines, with the inevitable endwall clearance caused by blade rotation being a key concern. While current research primarily focuses on its influence on aerodynamics performance, there is a notable dearth of studies on endwall cooling behaviors. To this end, this article establishes an experimental platform to assess the endwall film cooling characteristics of adjustable guide vanes. Firstly, the film cooling characteristics were compared between traditional fixed guide vanes and adjustable guide vanes with a 0 degrees turning angle under different MFRs (0.5 %, 1.0 %, 1.5 %). Results demonstrate that the adjustable guide vane configuration expands the film coverage on the endwall near the leading and trailing edges under the MFR investigated. This is because the leakage flow caused by clearances transports some coolant into these gaps, effectively suppressing them on the endwall surface, thereby creating a beneficial cooling coverage effect. Subsequently, the influence of turning angles (0 degrees, -1.5 degrees, -3 degrees) on the film cooling characteristics of adjustable guide vanes was further investigated. Results indicate that turning angle exerts minor influences on cooling effectiveness near the LE clearance. However, a slight enhancement in cooling effectiveness near the TE clearance is observed with decreasing turning angles.

Abstract:This paper mainly analyzes and experiments the processing technology of high speed (12000 r/min) and large proportion thin-wall parts (thickness/width = 1:80 and thickness/height = 1:120), so as to guide the machining of closed centrifugal impellers in aerospace. In this process, low melting point alloy is selected as the filling material to increase the rigidity of thin-walled parts and improve the indicated roughness of parts. Different low melting point alloy filling structures are carried out on large proportion of thin-wall sample parts. In addition, an auxiliary angle R is added at the stress concentration of the part itself to reduce the vibration caused by the machining path. For the results of simulation and test, the parts without filling low melting point alloy can not be processed and used at all, while the “tower” filling structure has fine cracks at the top of the thin-walled parts. The “column” filling structure increases the rigidity by about 19.97 % and the roughness by about 50 %.
Dependency of Microstructure and Microhardness on Withdrawal Rate of Ti-43Al-2Cr-2Nb Alloy Prepared by Electromagnetic Cold Crucible Directional Solidification

Abstract:The intermetallic Ti-43Al-2Cr-2Nb (at.%) alloy was directionally solidified in an electromagnetic cold crucible with different withdrawal rates (V) ranging from 0.2 to 1.0 mm∙min-1, at a constant temperature gradients (G=18 K∙mm-1). Macrostructures of the alloy were observed by optical microscopy. Microstructures of the alloy were characterized by scanning electron microscopy (SEM) in back-scattered electron mode and transmission electron microscopy. Results showed that morphologies of macrostructure depend greatly on the applied withdrawal rate. Continuous columnar grains can be obtained under slow withdrawal rates ranging from 0.2 to 0.6 mm∙min-1. The microstructure of the alloy was composed of α2/γ lamellar structures and a small number of mixtures of B2 phases and blocky γ phases. The columnar grain size (d) and interlamellar spacing (λ) decrease with an increasing withdrawal rate. The effect of withdrawal rate on microhardness was also investigated. The microhardness of the directionally solidified Ti-43Al-2Cr-2Nb alloy increases with an increase in withdrawal rate. This is mainly attributed to the increase of B2 and α2 phases as well as the refinement of lamellae.

Abstract:On the basis of the elasto-plastic finite element method,ANSYS software is applied in order to simulate spinning deformation of the vessel head with thin wall thickness.The distribution of stress and strain on the sphere coronal and the first pass corner is obtained so as to acquire the basic law of plastic deformation of the spun workpiece.Analysis is laid on the influence of several main process factors on forming quality as well as failure problems of the spun part.The results show that the main failure pattern of cold spinning deformation of the vessel head with thin wall thickness is the wrinkling of outer flange.The effective measures which are taken to avoid wrinkling include increasing the rigidity of outer flange by bending edge,selecting the appropriate obliquity of the first pass and adopting small feed ratio.
Solidified Structure of Thin-Walled Titanium Parts by Vertical Centrifugal Casting

Abstract:The solidified structure of the thin-walled and complicated Ti-6Al-4V castings produced by the vertical centrifugal casting process was studied in the present work. The results show that the wall thickness of the section is featured with homogeneously distributed fine equiaxial grains, compared with the microstructure of the thick-walled section. The grain size of the castings has a tendency to decrease gradually with the increasing of the centrifugal radius. The inter-lamellar space in thick-walled casting parts is bigger than that of the thin-walled parts, and the profile of inter-lamellar space is not susceptible to the centrifugal radius.

Abstract:In this paper, to demonstrate the deposition effects on cooling performance, the changing patterns of film cooling due to particle deposition are numerically investigated on a turbine vane that is cooled by an array of film-holes. The uniqueness of this work is addressing the cooling performance at an early deposition stage, in which deposits are relatively slight. The build-ups of the deposits are simulated by moving grid nodes on the wall boundaries. Results show that in addition to particle velocity, the blowing conditions and wall temperatures are two important factors to determine the deposition patterns. Increasing coolant-to-mainstream mass flow ratios and lowering wall temperatures can help inhibit the growth of deposits. In addition, the modifications of the vane profile due to incipient deposition are completely different from those with excessive deposition. Although flow fields are less sensitive to the early-stage deposits in the subsonic vane passage, cooling effectiveness is significantly changed and the changes are linked to the mass flow ratios. Compared to the cooling performance from a non-deposition case, reduced cooling performance due to incipient deposition is found at a low mass flow ratio of 1.09%, while cooling performance is improved at moderate and high mass flow ratios of 1.64% and 2.06%.
