Abstract:Study on Fe Removal Process in Al-Si Alloys is mainly using high-efficiency borides-based Fe removal agent to reduce the relatively high content of Fe in Al-Si alloys,and through the effect of mixed rare earths-alkaline earths refining modification agent to refine and modify the Fe phase,greatly reduce the Fe intermetallics b-A15FeSi percentage which exists in the Al-Si alloys in acicular and lath-shaped form with great harmful threat,so as to improve the comprehensive mechanical properties of Al-Si alloy,and to meet the performance requirements on Al-Si alloy casting parts.
Uncovering the effects of neutralizing elements (Co, Mn and Cr) on the Fe-rich intermetallic formation in Al–Si–Cu alloys

Abstract:As Fe impurity in recycled Al–Si–Cu alloys always form Fe-rich intermetallics which is detrimental to the mechanical properties, many studies have been searching for the effective neutralizing elements for transforming the brittle β-AlFeSi intermetallics into less harmful α-AlFeSi. In this study, three transition metals (Co, Mn, and Cr) have been studied systemically by comparing not only their percentage in 3D using X-ray computed tomography but also the elemental mapping using scanning electron microscopy equipped with energy dispersive spectrometer. It was found that the morphology and the amount transformation from β-AlFeSi to other phases largely depends on the neutralizing element additions. The addition of Co forms a high melting point intermetallic compound, Al7CoCu2, and adsorbs a large amount of Fe elements to form Al7(FeCo)Cu2 increasing plate-like intermetallics, leading to a decrease in mechanical properties from 385.7 MPa to 309.6 MPa. The addition of Mn reduces the size of Fe-rich phase and transform structure of Fe-rich phase from β to α, leading to the improvement of mechanical properties from 385.7 to 427.9 MPa. The addition of Cr forms the Al13Cr4 compound and absorb Fe atoms to reduce the β-AlFeSi by forming the Al7(FeCr) compound. However, its effect is much lower than that of the Mn element, improving the mechanical properties by only 3.1%.

Abstract:Heat exchanger materials with high strength and thin thickness are highly required due to the increasing demands of weight reduction and fuel economy of the automobile. In this work, 0.5 wt% Cu was added to an Al-1.5Mn-0.3Fe-0.6Si (wt.%) alloy to improve the strength. The microstructure, mechanical properties, and electrochemical properties of the tested alloys were systematically investigated. The results suggest that part of Cu is dissolved into the Al matrix, and the balance is incorporated into the Al(Mn,Fe)Si particles. Cu addition improves the strength at the expense of deteriorating the pitting corrosion resistance. On the one hand, the improved strength derives from enhanced solid solution hardening and increased nanoparticle strengthening. On the other hand, the incorporation of Cu in the Al(Mn,Fe)Si intermetallic particles increases the potential difference between the particles and the Al matrix, resulting in the deteriorated pitting corrosion resistance. Abstract:Direct chill casting (DCC) and twin roll casting (TRC) methods were applied to produce 1XXX series aluminium blanks with different contents of Fe, Si, Cu, and Mn elements. Different treatments, including homogenization, hot rolling, cold rolling, and annealing, were subsequently applied to produce the aluminium foil of 13 mu m in thickness. Results show that the casting process barely affects the tensile strength of the aluminium foil, while the fine particles of secondary phase introduced by twin roll casting has a positive effect on the elongation of aluminium foil. The coarse grain boundary intermetallic in ingots after DCC can be refined at homogenization temperature above 580 degrees C, and subsequently be broken into small particles through the following hot rolling process. The addition of Cu is better than that of Fe, Si, or Mn elements, as Cu solute atoms can increase the strain hardening rate. The foil thickness greatly affects the tensile properties during intermediate annealing process, which is related to the ratio of thickness to grain size. Room temperature storage causes deterioration of tensile properties of thin aluminium foil due to the recovery mechanism after application of very large strain.
Evolution of Iron-Rich Intermetallics and its Effect on the Mechanical Properties of Al-Cu-Mn-Fe-Si Alloys after Thermal Exposure and High-Temperature Tensile Testing

Abstract:Si addition is commonly used to modify the iron-rich intermetallics in Al-Cu-Mn-Fe alloys, which is beneficial to increasing the use of recycled aluminum. Most of the available research has focused on the effect of Si content on the room-temperature mechanical properties of Al-Cu-Mn-Fe alloys. To expand the application of Al-Cu-Mn-Fe-Si alloys as light heat-resistant structural components in the automotive and aerospace industries, it is of great importance to investigate the evolution of iron-rich intermetallics and its effect on the fracture behavior of Al-Cu-Mn-Fe-Si alloys after thermal exposure and high-temperature tensile testing. In this work, the evolution of iron-rich intermetallics and the high-temperature mechanical properties of heat-treated Al-6.5Cu-0.6Mn-0.5Fe alloys with different Si contents after thermal exposure and high-temperature tensile testing were assessed by tensile tests, image analysis, scanning electron microscopy, X-Ray diffraction, transmission electron microscopy, and atomic probe tomography. The results indicate that the Al-6.5Cu-0.6Mn-0.5Fe-0.1Si alloy has excellent and stable high-temperature mechanical properties after long thermal exposure, which are better than those of most heat-resistant Al alloys. The high performance of the high-temperature mechanical properties is attributed to the high heat resistance of secondary intermetallics and precipitated particles. The addition of Si is detrimental to the strength of Al-6.5Cu-0.6Mn-0.5Fe alloys after long thermal exposure. This can be attributed to the solid-state phase transformation of iron-rich intermetallics from α-Fe to β-Fe, which results in the increase of needle-like Fe-rich phases and Si particles, the agglomeration of secondary intermetallics, and the consumption of Al2Cu phases. This result implies that Si is not suitable for modifying the iron-rich intermetallics in Al-Cu-Mn-Fe alloys used as light heat-resistant structural components.

Abstract:Effects of different contents of Fe and Si on microstructures and properties of 2519 aluminum alloy were investigated through micro hardness tests, mechanical property tests, transmission electron microscope (TEM) and scanning electron microscope(SEM). The results show that the age-hardening gradually increases with the decrease of content of Fe and Si. The strength of the alloy decreases with the increase of Fe and Si as well as the decrease of the mass ratio of Fe to Si. The tensile strength dramatic decreases when the mass fraction of Fe and Si is over 0.14% and the mass ratio of Fe to Si is lower than 2.7. The main precipitated phase of 2519 aluminum alloy with little Fe and Si is 9' phase, which is the most important strengthening phase. However, when the mass ratio of Fe and Si is high, coarse AlCuFe phase precipitates at grain boundary and decreases the number of 0' phase, which results in the decrease of the strength of 2519 aluminum alloy.

Abstract:The effect of iron and silicon content on the phase composition, microstructure, hardness, and electrical conductivity of the Al-2% Mn-2% Cu (wt.%) base alloy in the as-cast state and after deformation and heat treatment has been studied. It has been shown that when Fe and Si are introduced together, they mainly bind to the eutectic Al15(Fe, Mn)2Si3 phase. At a cooling rate of ~ 20°C/s the formation of primary Al6(Fe, Mn, Cu) crystals is suppressed if the iron concentration is within 0.4%. Annealing at 400°C of the sheets from as-cast alloys with up to 0.4% Fe and Si leads to A slight softening due to the formation of about ~ 7 wt.% Al20Cu2Mn3 phase nano-dispersoids. The experimental results suggest the possibility of producing new cheap aluminum alloys with high heat resistance without the need for ingots homogenization.

Abstract:The effect of initial Fe content on the iron removal efficiency, morphology evolution of the Fe-rich phase and the mechanical properties of the recycled Al-7Si-xFe-1.2xMn alloy during melt holding was studied using an optical microscope (OM), scanning electron microscope (SEM) and tensile testing. The results show that with the increase of the initial Fe content, the residual Fe concentration of the alloys gradually increased, and the corresponding removal efficiency of Fe gradually was increased to 77.67%. The type of Fe-rich phase in the alloys changes from α-Al15(FeMn)3Si2 to a mixture of α-Al15(FeMn)3Si2 and β-Al5FeSi, and its morphological evolution is as follows: coarse Chinese-script + polygon → dense Chinese-script + polygon → polygonal + dense Chinese-script + plate-like. Furthermore, the morphology of the Fe-rich phase in the slag changes from a polygonal shape to an irregular shape with a two-layer structure. The formation and increase of the inner layer with high Mn-content in the irregular-shape phase is the main reason for the increasing residual Fe content. The plasticity of the alloy increases obviously with the increase of the initial Fe content, but the formation of the β-Al5FeSi with plate-like morphology in higher Fe-containing alloy may hinder further improvement of the plasticity.

Abstract:Excess impurity Fe will form various intermetallic compounds in Al-based alloys, such as α-Al 8 Fe 2 Si and β-Al 5 FeSi, which greatly reduce the elongation of alloys. Therefore, Fe removal is a promising approach for high performance Al-based alloy. In this paper, we propose an effective method for the Fe removal from Al-7Si alloys by adding Sn. Based on the thermodynamic calculations, the element Sn was selected for Fe removal. The microstructure of Fe-rich compounds and Fe content in alloy were compared by optical microscope (OM), scanning electron microscopy (SEM) and inductively coupled plasma generation spectrometer (ICP). It was observed that the reduction of Fe content in Sn can reach 33.8%, comparable to the level of adding B. More Fe-rich compounds deposited at the bottom after addition of Sn. However, the phase type and morphology of Fe-rich compound were unchanged. The β-Sn attached to the β-Al 9 Fe 2 Si 2 which was determined by transmission electron microscopy (TEM), and a coherent interface between β-Sn and β-Al 9 Fe 2 Si 2 phase was observed with the orientation of (0 0 1)[1 1 0] β-Sn ∥(2 2 0)[0 0 1] β-Al9Fe2Si2 . It deduced that the attached β-Sn with larger density than alloy would lead to more deposition of β-Al 9 Fe 2 Si 2 . This study provides an insight into the preparation of high-performance Al-Si alloy by removing Fe from secondary Al alloy with Sn addition.

Abstract:The influence of cooling rate and Fe-containing phases on Sr-modification of Si phases in hypoeutectic Al-Si alloys, a problem with great industrial importance, was investigated. The microstructures of samples were examined using scanning electron microscopy (SEM) with energy-dispersive X-ray spectroscopy (EDX). A new method of electron probe microanalysis (EPMA) map scanning was used to analyze the Sr distribution, which gave quantitative results covering more Si particles. EPMA map scanning, together with SEM with EDX, was also used in analyzing the distribution of Fe phases. Results show that Fe-containing phase was related to the unmodified Si particles in samples with partial modification failure and the plate-like Si phases in samples without modification failure. Such a relationship was further confirmed by the microstructure observation. In conclusion, a partial failure of Sr-modification can be caused by both slow cooling rate and Fe-containing phases.

Abstract:Al-Ni alloys exhibit superior castability and thermal stability, making them potential substitutes for Al-Si based alloys for heat dissipation and heat resistance applications. This research comprehensively investigates Al-Ni-Fe alloys, focusing on the impact of Fe content on the microstructure and thermal and mechanical properties of Al-Ni alloys. The results reveal that introducing Fe ranging from 0 to 0.6% leads to the formation of a lamellar Al9FeNi phase characterized as a ternary eutectic in Al-3Ni alloys (L→α-Al+Al3Ni+Al9FeNi). As these Fe concentrations, Al-3Ni alloys exhibit a modest decrease in thermal conductivity, accompanied by a significant improvement in strength. Beyond 0.6% Fe, the Al9FeNi phase forms a coarse lamellar structure prior to the ternary eutectic reaction, significantly decreasing thermal conductivity, curtailing ductility, and shifting the fracture mechanism from ductile to brittle. Notably, the Al-3Ni-0.6Fe alloy stands out with superior comprehensive performance, achieving thermal conductivity, tensile strength, and elongation of approximately 189Wm-1 K-1, 168MPa, and 19%, respectively. This alloy comprises the primary α-Al and (α-Al+Al3Ni+Al9FeNi) eutectic structure. This finding emphasizes the importance of precisely controlling Fe content and the morphology and distribution of Al9FeNi to optimize the performance of Al-Ni-Fe alloys. This paper provides a solid theoretical and experimental foundation for developing Al-Ni-Fe alloys in heat dissipation technologies.

Abstract:The effect of Si on Fe-rich intermetallics formation and mechanical properties of heat-treated squeeze cast Al-5.0Cu-0.6Mn-0.7Fe alloy was investigated. Our results show that increasing Si content promotes the formation of Al15(FeMn)3(SiCu)2 (${\alpha}$-Fe), and varying the morphology of T (Al20Cu3Mn2) where the size decreases and the amount increases. The major reason is that Si promotes heterogeneous nucleation of the intermetallics leading to finer precipitates. Si addition significantly enhances ultimate tensile strength and yield strength of the alloys. The strengthening effect is mainly owing to the dispersoid strengthening by increasing volume fraction of T phase and less harmful ${\alpha}$-Fe with a compact structure, which make the cracks more difficult to initiate and propagation during tensile test. The squeeze cast Al-5.0Cu-0.6Mn-0.7Fe alloy with 1.1% Si shows significantly improved mechanical properties than the alloy without Si addition, which has tensile strength of 386 MPa, yield strength of 280 MPa and elongation of 8.6%.

Abstract:Fe is one of the inevitable and detrimental impurities in aluminium alloys that degrade the mechanical performance of castings. In the present work, intensive melt shearing has been demonstrated to modify the morphology of Fe-containing intermetallic compounds by promoting the formation of compact alpha-Al(Fe,Mn)Si at the expense of needle-shaped beta-AlFeSi, leading to an improved mechanical properties of LM24 alloy processed by MC-HPDC process. The promotion of the formation of alpha-Al(Fe, Mn) Si phase is resulted from the enhanced nucleation on the well dispersed MgAl2O4 particles in the melt. The Fe tolerance of LM24 alloy can be effectively improved by combining Mn alloying and intensive melt shearing.

Abstract:This article aims to evaluate the influence of remelting on the experimental Al-Si-Cu type alloy with higher iron content on mechanical properties in relation to the resulting structure. The remelting or recycling process is one of the means of reducing the production costs of the forge plant. The experimental part deals with the analysis of the results of mechanical properties, structural analysis, and the process of crystallization of structural components and their changes due to the increased iron content caused by remelting at different states of the examined alloy. The effect of remelting and ageing on microstructure was observed using a combination of different analytical techniques (light microscopy, scanning electron microscopy (SEM), and upon deep etching and energy dispersive X-ray analysis (EDX)). Tensile strength and elongation tests point to the negative effect of alloying, a gradual increase in wt% Fe and a change in the morphology of the iron phases, which began to manifest significantly after the fourth remelting. The process of natural ageing has been shown to be effective only on alloys with a lower number of remelting cycles, whereas the application of artificial ageing has resulted in improved mechanical properties in all the test alloys.

Abstract:In this paper, the Fe-rich phases in and their detrimental effect on aluminum alloys are summarized. The existence of brittle platelet β -Fe-rich phases lowers the mechanical properties of aluminum alloys. The methods to neutralize the detrimental effect of iron are discussed. The use of high cooling rate, solution heat treatment, and addition of elements such as Mn, Cr, Be, Co, Mo, Ni, V, W, Cu, Sr, or the rare earth elements Y, Nd, La, and Ce are reported to modify the platelet Fe-rich phases in aluminum alloys. The mechanism of the modification is briefly described. Technologies to remove iron from aluminum are reviewed extensively. The precipitation and removal of Fe-rich phases (sludge) are discussed. The dense phases can be removed by methods such as gravitational separation, electromagnetic (EM) separation, and centrifuge. Other methods include electrolysis, electro-slag refining, fractional solidification, and fluxing refining. The expensive three-layer cell electrolysis process is the most successful technique to remove iron from aluminum so far.

Abstract:Multi-component alloys with good mechanical properties and casting liquidity have become a hotspot in the materials field. Typically, the addition of minor metal elements plays a vital role in strengthening the mechanical properties. However, doping metalloid elements such as Si into multi-component alloys is also an effective method to enhance the mechanical properties. In the present study, the effect of Si (0 ∼ 4 at%) on the microstructure and mechanical properties was investigated within both as-cast and thermal mechanical treatment states. In as-cast state, all 4 alloys exhibited dendrites and interdendrites structure. The fine structure enhanced tensile strength for Si1 and improved ductility for Si2. Once the Si content reached 4 at%, both the strength and ductility dropped dramatically. Phase selective recrystallization and aging greatly increased the tensile strength and ductility simultaneously. The alloys with addition of Si had similar mechanical properties after thermal mechanical treatment process. Si2 after recrystallization and aging was considered a promising candidate for further application with a yield strength of 960 MPa, tensile strength of 1463 MPa and fracture strain of 20.5%. This work provided a new prospect to design multi-component alloys with nonmetallic elements, which may be applied to wear, corrosion and oxidation resistance fields.

Abstract:Fe-6.5wt%Si silicon steel has excellent soft magnetic properties, but its ductility in room temperature is near zero. A lot of researchers tried to improve the ductility by adding alloy elements. In this paper, we summarized the action mechanism and the content of these alloy elements according to the overseas and domestic research status. Al, B, Cr, RE, et al. improved the ductility of Fe-6.5wt%Si silicon steel in low temperature, but reduced its magnetic properties simultaneously. Ni, Ti, Mn, et al. improved the ductility of Fe-6.5wt%Si silicon steel inconspicuously.

Abstract:In the present study, the solidification pathway, microstructure and thermal conductivity of Fe-rich Al–x Si (x = 5, 7, 9, wt%, the same below) alloys were systematically investigated. The results showed that the thermal conductivity was firstly improved and then decreased with Fe content increasing. The improvement and decreasing rate of thermal conductivity was related to the Si content. The change of thermal conductivity was closely related to the change of microstructure and solidification pathway. The addition of Fe element resulted to the precipitation of ternary β (Al5SiFe) phase (βT) and binary β phase (βB). The precipitation of βT was benefited to improve the thermal conductivity. On the contrast, the precipitation of βB was prone to deteriorate the thermal conductivity. The precipitation amount of βT phase and βB phase was related to the critical value of Fe content (Fecrit). The calculation results showed that the Fecrit of Al–x Si alloys was about 0.20% (5% Si), 0.29% (7% Si) and 0.38% (9% Si), respectively. When the Fe content was less critical value (Fecrit), the precipitation amount of βT phase was increased by Fe increasing. Abstract:In this work, we report the evolution behavior of Fe and Fe-rich phases in the high-Fe concentration recycled Al-Si-Mg aluminum melt with and without alloying elements (Mn, Cr, Co) introduced. Firstly, the thermodynamic calculations reveal that the addition of Mn, Cr, and Co could improve the nucleation temperature of the Fe-rich phase. Moreover, four solidified ingots for Al-10Si-0.5Mg-1Fe alloy(base alloy) and the base alloy with 1.3 wt% Mn, 0.8 wt% Cr, and 0.8 wt% Co added, respectively, were prepared by holding the melt for 30 min at 610 °C after all the raw materials were fully melted. Microstructure examination revealed that the addition of Co resulted in the formation of the needle-like Fe-rich phase, which further leads to a poor settling effect and low iron removal efficiency. In contrast, the addition of Mn and Cr favors converting β-AlFeSi into α-AlFeMnSi, and forming the Chinese script and fish-bone Fe-rich phase. The size of the Fe-rich phase formed after adding Cr is smaller, while the residual Fe content after adding Mn is less. Also, the sludge phase at the bottom of the ingot presents a polygonal shape and long rod shape after adding Mn and Cr, respectively. Further, the Mn alloying increases the particle size of the sludge, while Cr refines the sludge phase and increases the aspect ratio (length/width ratio) of the sludge. Particularly, for Al-Si-Mg alloy with 1.0% Fe content, the superior mechanical properties are obtained by adding 0.8 wt% Cr, and the tensile strength reaches 136 MPa. After adding 1.3 wt% Mn, the Fe content of the upper section is reduced to 0.37 wt%, and the Fe removal rate achieves 63%. The obtained results provide some guidelines for achieving high iron separation efficiency in recycled aluminum-silicon alloy melts.

Abstract:In this paper, the Fe-rich phases in and their detrimental effect on aluminum alloys are summarized. The existence of brittle platelet β-Fe-rich phases lowers the mechanical properties of aluminum alloys. The methods to neutralize the detrimental effect of iron are discussed. The use of high cooling rate, solution heat treatment, and addition of elements such as Mn, Cr, Be, Co, Mo, Ni, V, W, Cu, Sr, or the rare earth elements Y, Nd, La, and Ce are reported to modify the platelet Fe-rich phases in aluminum alloys. The mechanism of the modification is briefly described. Technologies to remove iron from aluminum are reviewed extensively. The precipitation and removal of Fe-rich phases (sludge) are discussed. The dense phases can be removed by methods such as gravitational separation, electromagnetic (EM) separation, and centrifuge. Other methods include electrolysis, electro-slag refining, fractional solidification, and fluxing refining. The expensive three-layer cell electrolysis process is the most successful technique to remove iron from aluminum so far.
