Abstract:Cutting force is an essential parameter of the operating state of tunneling boring machines. In this study, a real-time cutting force monitoring method is proposed for widely used disc-cutters. A microcylindrical strain gauge is embedded in predrilled small boreholes in the bottom and side surface of the two C-shaped cushion blocks on the cutter saddle. The strain gauges are protected by a glue seal, and the sensor leads are protected using a groove and covered by wear-resistant steel. The strain is measured using a wireless strain node and transmitted from the strain node to the wireless gateway connected to a computer. Then, the strain-force relationship of the cushion block is fitted using a laboratory static calibration test. The load on the cushion block is calculated based on the measured cushion block strain. Subsequently, considering the cutter system's vibration, a multi-degree-of-freedom coupling vibration differential equation of the cutter system is established. The mass matrix, stiffness matrix, and damping matrix of the cutter system are also determined. Finally, a Wilson -0 inverse analysis method is put forward to calculate the cutter's external load. The developed real-time cutting force monitoring method will not affect cutter replacement, and the cushion block equipped with sensors can be reused. The cutting force identification method, which considers the cutter system vibration, is rigorous in theory, and a useful numerical inverse analysis calculation method is provided.

Abstract:Variations of milling force in time domain and space domain are the common behaviors of face milling for large-scale component with discontinuous multi-holed surface, which specifically generate surface variations along feed direction and circumferential direction. An accurate prediction model of local milling force is a key issue to reliable simulation of the milling force variations and the resultant machined surface variations. However, milling force variation modeling is still a significant challenge due to changing of instantaneous chip thickness in angular domain and the non-constant cutting coefficients under different milling conditions. Therefore, a general milling force model with cutting coefficients derived from average forces of milling experiments may loss the robustness when applied to different milling conditions. To address this issue, this paper attempts to provide a methodology to identify the unknown cutting coefficients in dual-mechanism local force model for face milling through the periodic averages integrated with multiple angular local forces which are measured at specific sampling angular positions in each single test. And each of the dual-mechanism cutting coefficients is modeled as multi-quadratic regression equation individually based on response surface methodology (RSM) via the design of experiments. The influence of feed per tooth, spindle speed, and cutting depth on the cutting coefficients are studied in order to build a model which can predict reliably the local milling force for different process parameter combinations. The proposed prediction model of milling force variations in time and space domains is verified by experimental measurements.

Abstract:Togeta more accuratemodel ofcutting powerand improve the ability of evaluating energy consumption of machine tool and energy optimization, this paper takes face milling for example, chooses gray cast iron as the work-piece material, adopts four factors ( spindle speed, feed rate per tooth, milling depth and milling width) and four levels orthogonal experiment and carries out cutting experiments ina machining center, obtains the cutting power by the power data acquisition device. The experimental results and model accuracy assessment show that when the coating milling cutter of W400F-FS cuts HT250 gray cast iron, specific energy and empirical formula of cutting force calculate cutting power with the average relative error of 16.06% and 32.63%respectively, but the fit cutting power model with the average relative error of 3.7% is achieved by SPSS software. The problem of calculating cutting power through specific energy and empirical formula of cutting forcewith much error is solved.

Abstract:This study aims to identify milling force coefficients Kpq of CFRP. The Kpq(θ) function is written in the form of a Fourier series with respect to fibre cutting angle θ. Three new identification methods are presented. For Methods 1 and 2, Kpq at a given θ is identified using instantaneous and average force, respectively. For Method 3, Kpq(θ) function at full fibre cutting angles is identified using instantaneous force. The proposed identification methods are applicable to milling cutters with a non-zero helix angle. The principle of Methods 1 and 3 is the least squares method of instantaneous force, and the influence of condition number of normal matrix of milling force equation on the reliability of identification results is investigated systematically for the first time. For Method 1, normal matrices are well-conditioned at any axial depth of cut, ap, helix angle, β, and tooth number, Nt; for Method 3, ap, β, and Nt used for the identification process should avoid satisfying the condition that multiple teeth are involved in cutting simultaneously. At least 4, 12, and 4 experiments are required for Methods 1, 2, and 3, respectively. Validation results show that the error in average values of milling forces predicted using the three methods is only 18.7%, 5.05%, and 5.7% respectively.

Abstract:Milling force is one of the key output variables related to milling efficiency and accuracy. However, the time-consuming identification of milling forces cannot be evaluated online for machining performance during the milling process. In this paper, a novel millisecond-level method is developed to identify the milling forces online using acceleration signals. Firstly, the milling force identification problem is transformed into an ill-posed problem in the time-domain convolution framework. Next, the advantages of the regularization method for the ill-posed problem are analyzed. Then, the properties of the transfer matrix and the regularization operator are used to reduce the milling force identification time. Lastly, the proposed method is verified with several sets of milling experiments, and the results show that the accuracy of milling force identification is acceptable and the identification time is less than 10 ms.

Abstract:This paper presents an improved approach to calibrate the cutting coefficients in an end-milling model. In order to predict end-milling forces, lots of simulative models are established. In order to use them, coefficients in the models, for example, cutting pressure constants etc., must firstly be calibrated experimentally, and simulative precision and applicability of the models are influenced by them. For simplicity, using average forces to calibrate cutting parameters are widely adopted by lots of researchers. However, the existence of an instrument’s zero-drift, noise, etc., will have effect on the precision of experimental data, so, it is difficult to directly obtain exact average-cutting forces through experimental data. Aiming at the above problem, the paper investigates milling forces in the frequency domain, discusses the impact of experimental data at different frequencies on cutting force coefficients and the influence of sensitivity of error on experimental data at different frequencies on coefficients is studied. Based on the research, an improved method to calibrate the cutting coefficients is provided. Based on a series of experiments and numerical simulations, the validity of the method is confirmed. At the end of the paper, some useful conclusions are drawn.

Abstract:This paper represents a compound feedrate control method for sculptured surfaces machining with multi-axis CNC machine tools. To retaining a constant and appropriated surface cutting speed in CNC machining, this method considers the part surface geometry, synthetic movement and kinetics of machine tools. In contrast to those traditional methods, the method can gain more appropriate F-code instruction in NC program. Then a X'Y'ZAB type five-axis machine tool is taken as an example to analyze the translation and rotation movement respectively, and the displacement and velocity changing curves of each axis were displayed as the result. By utilizing aided information file and setting proper F-code in NC program files, this method can facilitate improvement of machining quality and efficiency.

Abstract:A prediction model of cutting force for milling multidirectional laminate of carbon fiber reinforced polymer (CFRP) composites was developed in this article by using an analytical approach. In the predictive model, an equivalent uniform chip thickness was used in the case of orthogonal plane cutting, and the average specific cutting energy was taken as an empirical function of equivalent chip thickness and fiber orientation angle. The parameters in the model were determined by the experimental data. Then, the analytical model of cutting force prediction was validated by the experimental data of multidirectional CFRP laminates, which shows the good reliability of the model established. Furthermore, the cutting force component of flank contact force was correlated with the surface roughness of workpiece and the flank wear of tool in milling UD-CFRP composites. It was found that surface quality as well as flank wear has a co-incident varying trend with the flank contact force, as confirmed by the observations of the machined surfaces and tool wear at different fiber orientations. So, it can be known that low flank contact force be required to reduce surface damage and flank wear.

Abstract:Online measurement of milling force is very important for machining process monitoring and control. In practice, it is difficult to measure the milling force directly during the milling process. This paper develops a method for milling force identification called least square QR-factorization with the fast stopping criterion (FSC-LSQR) method, and the queue buffer structure (QBS) is employed for the online identification of milling force using acceleration signals. The convolution integral of milling force and acceleration signals is discretized, which turns the problem of milling force identification into a linear discrete ill-posed problem. The FSC-LSQR algorithm is adopted for milling force identification because of its high efficiency and accuracy, which can effectively handle the linear discrete ill-posed problem. The online identification of milling force can be realized using the acceleration signal enqueue and the milling force dequeue operations of the QBS. Finally, the effectiveness of the method is verified by milling tests under different milling parameters.

Abstract:Tool wear is an important factor that affects the quality and machining accuracy of aeronautical structural parts in the milling process. It is essential to monitor the tool wear in titanium alloy machining. The traditional tool wear features such as root mean square (RMS), kurtosis, and wavelet packet energy spectrum are related to not only the tool wear status but also to the milling parameters, thus monitoring the tool wear status only under fixed milling parameters. This paper proposes a new method of online monitoring of tool wear using milling force coefficients. The instantaneous cutting force model is used to extract the milling force coefficients which are independent of milling parameters. The principal component analysis (PCA) algorithm is used to fuse the milling force coefficients. Furthermore, support vector machine (SVM) model is used to monitor tool wear states. Experiments with different machining parameters were conducted to verify the effectiveness of this method used for tool wear monitoring. The results show that compared to traditional features, the milling force coefficients are not dependent on the milling parameters, and using milling force coefficients can effectively monitor the transition point of cutters from normal wear to severe wear (tool failure).

Abstract:A novel milling force model for cutting aviation aluminum alloy 7075 using carbide end mill is established in this article. A two-dimensional end-milling model is set up to investigate the influence of tool geometric parameters on milling force with the single-factor analysis. The relationship between milling forces and tool geometric parameters is obtained by nonlinear regression fitting method. Based on the existing empirical model of milling force, quadratic polynomial factor is taken into consideration to explore the influence of tool geometric parameters on milling force. Thus, a novel milling force model is built up which includes tool geometric parameters and milling parameters. The coefficients of the novel model are identified by the direct method and the loop method. The precisions of the coefficients obtained by the two methods are compared between prediction values and experiment values. After comparison, the model whose coefficients are obtained by loop method has higher prediction ability. End-milling experiments were carried out to verify the prediction accuracy of the novel milling force model. The result shows that the novel model of milling force has high accuracy in prediction. The method of building the milling force model proposed in this article can be applied to other types of milling cutter.
The Identifications of Milling Force Coefficients and Eccentricity Based on Multi-objective Optimization in Frequency-domain

Abstract:Based on the assumption of orthogonal cutting,cutter geometry,and the strict model of the cutting load,a model of milling force is developed with the effects of eccentricity of cutter.Through a Fourier transform,the expression of milling force in frequency domain is obtained.By comparing the harmonic component of simulation results with the harmonic component of measurement results,the multi-function of residual harmonics are obtained by using matrix calculation in frequency domain.Then,a method based on multi-objective optimization in frequency domain is improved for the cutting force coefficients and eccentricity of tool identification.Experimental studies are also carried out to verify the accuracy of the cutting force coefficients and eccentricity of tool obtained by the proposed method.Results indicate the error of predicted results obtained by the proposed method is in the range of 2% to 6%.The efficiency and accuracy of the proposed method are also verified by comparing with the results presented in reference,especially for the milling processes with large cutter eccentricity ratio.

Abstract:This paper presents a three-component fixed dynamometer based on a strain gauge, which reduces output errors produced by the cutting force imposed on different milling positions of the workpiece. A reformative structure of tri-layer cross beams is proposed, sensitive areas were selected, and corresponding measuring circuits were arranged to decrease the inaccuracy brought about by positional variation. To simulate the situation with a milling cutter moving on the workpiece and validate the function of reducing the output errors when the milling position changes, both static calibration and dynamic milling tests were implemented on different parts of the workpiece. Static experiment results indicate that with standard loads imposed, the maximal deviation between the measured forces and the standard inputs is 4.87%. The results of the dynamic milling test illustrate that with identical machining parameters, the differences in output variation between the developed sensor and standard dynamometer are no larger than 6.61%. Both static and dynamic experimental results demonstrate that the developed dynamometer is suitable for measuring milling force imposed on different positions of the workpiece, which shows potential applicability in machining a monitoring system.

Abstract:Predicting the quality of a machined component is the grandiose signification in manufacturing industry. Calculation of the cutting force is one of the most important elements to predict the quality of machined parts. In this paper, a linear force model is developed in which the cutter’s helix angle is incorporated to calculate the cutting force coefficients for the milling process. On the effect of cutter’s helix angle, all derivations of cutting forces are directly based on the tangential, radial, and axial cutting force components. In the developed mathematical model, with the stable milling condition, the average cutting forces are expressed as a linear function of the feedrate, and the cutting force coefficient model is formulated by a function of average cutting force and cutter geometry such as cutter diameter, number of flutes, cutter’s helix angle. An experimental method is proposed based on the stable milling condition to estimate the cutting force coefficients. This method can be applied to each pair of cutter and workpiece. The developed cutting force calculation model has been successfully verified by both simulation and experiment with very promising results. Integrated application with a virtual three-axis milling machining simulation system has also been implemented to demonstrate potential utilization of this developed model.

Abstract:This paper presents a new method for calibrating the cutting force coefficients and the cutter runout parameters simultaneously in peripheral milling. In order to reflect the size effect, the lumped-mechanism model is employed, in which the instantaneous cutting force coefficients are treated by an exponent function of the instantaneous uncut chip thickness. To calibrate the empirical force coefficients, the mathematical relationships between the instantaneous cutting forces and the instantaneous uncut chip thickness are established with the initial runout parameters firstly. Then, the cutting force coefficients can be obtained by solving the contradiction equations with least-squares fitting method. Thereafter, the normalized mean square error is achieved by comparing the simulation results and the experiment results. The particle swarm optimization method is adopted to predict the cutting force coefficients and the runout parameters by minimizing the normalized mean square error. Finally, the milling tests over a wide range of cutting conditions are conducted to verify the proposed method, and the results show that the predicted cutting forces agree well with the experiment results. Besides, the method proposed in this paper has higher prediction accuracy than the average force method.
Generic Instantaneous Force Modeling and Comprehensive Real Engagement Identification in Micro-Milling

Abstract:Cutting force modelling has been one of the most important tools for understanding the dynamics and for process control of micro milling. While current studies have widely investigated the uncut chip thickness and tool runout mechanics, they mostly took account a specific case and a general tool engagement determination is yet to be established. These lead to low adaptability and bring difficulties for process modeling and online control. In this study, a new and generic instantaneous force model is developed, in which the size effect is reflected in the force coefficients, and the tool runout effect is included in the instantaneous uncut chip thickness. In the model the real engagement is comprehensively identified under the tool run out effect, with the actual entry and exit angles at the critical position explicitly determined. The average uncut chip thickness (AUCT), actual cutting depth, center position and geometrical relations are analytically established. The proposed force model can be obtained conveniently and fast by only once calculation of the AUCT with inclusion of tool run out effect. With the main influencing factors considered, the force models are computational efficient, good in adaptability and could conveniently be generalized to universal model. Compared to the experimental measurements, the maximum peak errors of the forces are all less than 0.6%, which validates the efficiency and accuracy of the proposed model.

Abstract:A quadratic model of predicting helical milling force was researched. The effects of spindle speed, feed per tooth, and radial depth of cut were analyzed. The measured milling force wave per spindle revolution is divided into suitable intervals. The end values of each milling force interval can be predicted for any cutting conditions within the certain range of cutting parameters. To link the end points of each interval, a periodical milling force waveform can be built by means of the expansion of the Fourier series. The predicted model is adequate for a 95% confidence interval , and it shows a very satisfactory agreement with those obtained by the experiments.

Abstract:In this paper,a milling force model based on Fourier series is set up to describe the physical state of NC milling process. A milling force model for the micro tool edge along the tool axial direction is also built by considering both the mechanism of shearing and plowing in the milling process. Through Fourier transformation,the total milling force is expressed in Fourier series form. Linear equations for regressing the cutting coefficients with average milling forces of slot milling experiments are given. Cutting experiments are done on a NC milling maching with a dynamometer,and the cutting coefficients are regressed by experimental datas. Compared the predicted milling forces with the measured ones,the proposed milling force model is well verified.

Abstract:A strain-type three-component table dynamometer is presented in this paper, which reduces output errors produced by cutting forces imposed on the different milling positions of a workpiece. A sensor structure with eight parallel elastic beams is proposed, and sensitive regions and Wheastone measuring circuits are also designed in consideration of eliminating the influences of the eccentric forces. To evaluate the sensor decoupling performance, both of the static calibration and dynamic milling test were implemented in different positions of the workpiece. Static experiment results indicate that the maximal deviation between the measured forces and the standard inputs is 4.58%. Milling tests demonstrate that with same machining parameters, the differences of the measured forces between different milling positions derived by the developed sensor are no larger than 6.29%. In addition, the natural frequencies of the dynamometer are kept higher than 2585.5 Hz. All the measuring results show that as a strain-type dynamometer, the developed force sensor has an improved eccentric decoupling accuracy with natural frequencies not much decreased, which owns application potential in milling process monitoring.
