Abstract:A mathematical model was developed to simulate an ethoxylation tubular reactor. The effects of several parameters on reactor temperature profile were investigated. It was found that strong parametric sensitivity occur in the reactor, and the coolant temperature at reactor inlet is the dominant factor which affects the reactor temperaure profile. Based on analysis of parametric sensitivity, the regions of parametric sensitivity in the reactor parameter space are also obtained.

Abstract:Methanol to olefins (MTO) represents an important process for ethylene and propylene production from abundant natural materials, e.g. natural gas or biomass. This paper reports a lumped kinetic model for the MTO process over an industrial MTO catalyst, i.e. DMTO catalyst. The kinetic model takes into account seven lumps, i.e. methane, ethylene, propylene, propane, C4, C5+ (including C5, C6 hydrocarbons and ethane) and coke. And a selective deactivation model was proposed to quantify the product selectivity and abrupt activity change in the MTO process. The kinetics under temperatures of 450°C, 475°C, and 490°C, water/methanol mole ratio in the feed of 0, 2 and 4, and weight hour space velocity (WHSV) between 30 and 955gMeOHgcat−1h−1 was studied. Experiments with small WHSV of 2.1 and 2.8gMeOHgcat−1h−1 were further carried out to study the catalyst deactivation. The kinetic parameters were calculated by use of a nonlinear least square method, with special attention to the coke distribution along the axial distance. The proposed kinetic model is able to predict the product concentrations measured in the fixed bed reactor reasonable well, with relative deviations less than 5% for major species such as ethylene, propylene, butylenes and methanol.

Abstract:Two new reactor strategies for the continuous poly(ethylene terephthalate) esterification process are proposed for the purpose of intensifying the reaction performance according to different gas-liquid contact modes. Comprehensive mathematical models based on the kinetic and thermodynamic equations are developed to describe and examine two new reactor strategies and four existing industrial strategies. Simulation results of Zimmer esterification process are validated with the plant data. The influences of major operating conditions are investigated, while the performance of each reactor strategy is evaluated. The result shows that reactor type with different gas-liquid contact mode has great influence on mass transfer and reaction performance. The tower reactor strategy with gas-liquid countercurrent operation does well in reaction performance, which can be further improved by means of relocating the gas outlet. Reactor strategy with gas-liquid cocurrent operation balances the reaction performance and the energy consumption. In addition, the reactor strategy with gas-liquid cocurrent (without inert gas venting) gives the best product quality and lowest energy consumption.

Abstract:Different reaction technology determines different catalytic materials and solid density affects the hydrodynamics behavior in a fluidized bed. An efficient hydrodynamics study is, therefore, highly desirable, even for evaluating the assumptions through pilot-scale investigation. To develop new fluidized bed technology that requires low-density particles (e.g., the vapor-phase Beckman rearrangement to produce ε-caprolactam), the authors thoroughly studied the hydrodynamics of low-density particles (true density 750 kg/m3, packing density 450 kg/m3) in a turbulent fluidized bed. Pilot-scale cold experiments were conducted in an ∅800 mm column with optical fiber probes. The TFM was adopted, where the Wen&Yu model, EMMS model, and six filtered models were coupled, respectively. The solution of the EMMS model is often challenging because of the iterative solution of nonlinear equations. In this work, the calculation process of the EMMS model was optimized, saving one global search for every possible state solution, and a set of nonlinear equations can be linearized. Comparisons between experiment and simulation results revealed that the EMMS models gave the best prediction. This work can provide a research model and guidance for the design of industrial fluidized bed reactors using low-density particles.
Modeling and Optimization of Ethane Steam Cracking Process in An Industrial Tubular Reactor with Improved Reaction Scheme

Abstract:Ethane steam cracking process in an industrial reactor was investigated. An one-demsional (1D) steady-state model was developed firstly by using an improved molecular reaction scheme and was then simulated in Aspen Plus. A comparison of model results with industrial data and previously reported results showed that the model can predict the process kinetics more accurately. In addition, the validated model was used to study the effects of different process variables, including coil outlet temperature (COT), steam-to-ethane ratio and residence time on ethane conversion, ethylene selectivity, products yields, and coking rate. Finally, steady-state optimization was conducted to the operation of industrial reactor. The COT and steam-to-ethane ratio were taken as decision variables to maximize the annual operational profit.

Abstract:A spatiotemporal metabolic model of a representative syngas bubble-column reactor was applied to design and evaluate dynamic matrix control (DMC) schemes for regulation of the desired by-product ethanol and the undesired by-product acetate. This model was used to develop linear step response models for controller design and also served as the process in closed-loop simulations. A 2x2 DMC scheme with manipulation of the liquid and gas feed flows to the column provided a superior performance to proportional integral (PI) control due to slow process dynamics combining the multivariable and constrained nature of the control problem. Ethanol concentration control for large disturbances was further improved by adding the flow of a pure hydrogen stream as a third manipulated variable. The advantages of DMC for syngas bubble-column reactor control are demonstrated and a design strategy for future industrial applications is provided.

Abstract:The conversion and selectivity of an extremely large multi-tubular fixed-bed reactor of industrial level remarkably relate to the distribution homogeneity of temperature and flow of heat transfer medium in shell side. In this work, through introducing two items of resistance source and a dispersed heat transfer source, the distribution of temperature and flow in the shell of a multi-tubular fixed-bed reactor of industrial level for butane oxidation to maleic anhydride was investigated by CFD simulation. Subsequently, effects of the window size and the location of baffles on the pressure drop of shell side and the distribution of temperature and flow were studied. It showed that the pressure drop of the shell side achieved by simulation are in good agreement with that by calculation of experimental equations, and the simulated temperature distribution of shell side is in accordance with industrial experimental data. With an increase in window area of the baffles, the pressure drop of shell side exponentially decreased, the range of large temperature difference (with a radial temperature difference greater than 2 K), and the radial temperature difference increased. With a decrease in height of the first baffle, both the range of large temperature difference and the radial temperature difference reduced, while the pressure drop of shell side did not show any consistent changes. Here the modeling strategy can be a good way to optimize the design of extremely large multi-tubular fixed-bed reactor of industrial level.

Abstract:The design and calculation of the integrated process of distillation and pervaporation for the separation of MTBE/C4/methanol mixture was carried out with the HYSIM modeling system. The component concentration profiles and temperature distributions in the distillation column were obtained. The integrated process for different draw streams taken from the distillation column was also calculated. The results show that the integrated process with side draw stream is much better than that of the stream taken from the top of the distillation column. The methanol mole fraction in the top product was reduced to 9.07×10-5 for the integrated process. The water scrubbing process was eliminated and much energy could be saved in comparison with the conventional process.

Abstract:Methanol as a hydrogen carrier can be reformed with steam over Cu/ZnO/Al2O3 catalysts. In this paper a comprehensive pseudo-homogenous model of a multi-tubular packed-bed reformer has been developed to investigate the impact of operating conditions and geometric parameters on its performance. A kinetic Langmuir-Hinshelwood model of the methanol steam reforming process was proposed. In addition to the kinetic model, the pressure drop and the mass and heat transfer phenomena along the reactor were taken into account. This model was verified by a dynamic model in the platform of ASPEN. The diffusion effect inside catalyst particles was also estimated and accounted for by the effectiveness factor. The simulation results showed axial temperature profiles in both tube and shell side with different operating conditions. Moreover, the lower flow rate of liquid fuel and higher inlet temperature of thermal air led to a lower concentration of residual methanol, but also a higher concentration of generated CO from the reformer exit. The choices of operating conditions were limited to ensure a tolerable concentration of methanol and CO in H2-rich gas for feeding into a high temperature polymer electrolyte membrane fuel cell (HT-PEMFC) stack. With fixed catalyst load, the increase of tube number and decrease of tube diameter improved the methanol conversion, but also increased the CO concentration in reformed gas. In addition, increasing the number of baffle plates in the shell side increased the methanol conversion and the CO concentration.

Abstract:The numerical model of DME reforming hydrogen production reaction system was established and solved by COMSOL software. By analyzing the simulation results of temperature field, flow field and concentration distribution of each component, the reforming effect of spiral heated tube reforming reactor was studied. The effects of Steam-to-Ether, heat flow rate of heating tube, coil number and radius of helical tube to DME conversion, hydrogen yield and catalytic performance of the reactor were investigated by changing reaction conditions and reforming structure. The thermal efficiency of reforming reformer under different working conditions and with different internal structure is obtained by calculation. The results show that 88% DME conversion rate, 86.5% hydrogen production rate and 79.36% thermal efficiency can be obtained in the helical heating tube DME steam reforming reaction system. And the maximum temperature difference of the reaction bed can be controlled within 80 K, about 30% lower than the traditional reactor.

Abstract:The reaction of methanol synthesis via hydrogen and carbon dioxide which has a broad application prospect in the energy field should be carried out in a reasonable temperature range. Thus, a comprehensive thermal analysis under different work conditions for the reaction tube which is the really reaction place in the miniaturized methanol synthesis reactor is of great significance to its temperature control and thermal design. In this paper, the thermal analysis models of reaction tube in methanol synthesis reactor via hydrogen and carbon dioxide are established, through numerical simulation, the thermal performance results which include the molar ratio of methanol synthesis and temperature distribution inside reaction tubes changing with the reaction tube diameter, inlet gas temperature, and space velocity are obtained. Based on the results, the change laws of the methanol synthesis molar ratio and temperature distribution change with the three parameters are summed, which provide a reference to the thermal design and working conditions setting for the miniaturized methanol synthesis reactor of hydrogen and carbon dioxide.

Abstract:The methanol-to-olefin (MTO) process, employing a dual-fluidized bed system, has introduced a new and reliable route for producing light olefins. This study intends to employ a comprehensive approach to simultaneously design and evaluate the reactor and regenerator performance. Namely, an inclusive design for a pilot-scale MTO system, encompassing the reactor, regenerator, interconnected catalyst transfer pipelines, and other critical operational aspects, is presented. The computational fluid dynamics (CFD) method using the Eulerian-Eulerian model was used to evaluate hydrodynamics, while the coupled reactor-regenerator kinetic model was developed by combining reaction kinetics with the two-phase model. The models were validated against experimental data and demonstrated a promising agreement. More importantly, an innovative procedure was devised to apply these modelling techniques to design this dual-fluidized bed system—the final design for the 10 kg catalyst inventory in the reactor at the pilot scale. The system achieves methanol conversion of 98.87 %, with ethylene and propylene product mass fractions of 45.51 % and 37.79 %, respectively.

Abstract:Thermodynamic analysis of single-step synthesis of dimethyl ether (DME) from syngas over a bi-functional catalyst (BFC) in a slurry bed reactor has been investigated as a function of temperature (200-240 degrees C), pressure (20-50 bar), and composition feed ratio (H-2/CO: 1-2). The BFC was prepared by physical mixing of CuO/ZnO/Al2O3 as a methanol synthesis catalyst and H-ZSM-5 as a methanol dehydration catalyst. The three reactions including methanol synthesis from CO and H-2, methanol dehydration to DME and water-gas shift reaction were chosen as the independent reactions. The equilibrium thermodynamic analysis includes a theoretical model predicting the behaviour and a comparison to experimental results. Theoretical model calculations of thermodynamic equilibrium constants of the reactions and equilibrium composition of all components at different reaction temperature, pressure, and H-2/CO ratio in feed are in good accordance with experimental values.

Abstract:Dimethyl ether(DME) has a great market potential because of its abundant physical and chemical properties.The one-through process of DME synthesis from syngas is of great importance due to its low capital cost.A thermodynamic equilibrium model was developed to simulate the synthesis process.Based on the model,the effects of temperature,pressure and the stock gas on the system performance were studied.The optimized results show that temperature is 220~260 ℃,pressure is 4~6 MPa.The equilibrium yield of DME reaches the maximum when H2/CO1,especially for the syngas converted from Jincheng No.9 anthracite,the H2/CO should be 0.75~0.8.

Abstract:Hydrogen, as a clean energy source, has been widely used in the automotive industry. However, considering the difficulties of hydrogen storage and transportation, the in-situ production process has received increasing attention. In this paper, a hydrogen production system for dimethyl ether self-heating steam reforming is proposed, using a spiral tube reactor in which the oxidation of dimethyl ether occurs in the spiral tube, and the exothermic oxidation of dimethyl ether is used to provide heat for the dimethyl ether steam reforming hydrogen production reaction. A numerical model of the hydrogen production system for dimethyl ether self-heating reforming is developed, the model is simulated and analyzed, the accuracy of the model is verified through experiments, the influence of various parameters and on the system is analyzed, and the system is optimized. The results show that the proposed system can solve the problems of high energy consumption, low hydrogen yield and difficult reaction control faced by traditional autothermal reforming hydrogen production, and the system can achieve 87.79% dimethyl ether conversion rate, 84.94% hydrogen yield and 85.94% system thermal efficiency.

Abstract:A new design of the catalytic tube system with a crossflow configuration, featured by low catalyst usage and cost, is developed using computational fluid dynamics (CFD). Meanwhile, the kinetics of ethanol steam reforming over a nickel-based catalyst is conducted based on experimental measurements. The effects of six parameters on ethanol conversion and H2 yield are evaluated; they are the reaction pressure, the Reynolds number (Re), the ratio of catalyst thickness to tube diameter (T/D ratio), the ratio of tube diameter to channel width (D/W ratio), the steam-to-ethanol molar ratio (S/E ratio), and the number of tubes. The results indicate that the higher the reaction pressure, the better the ESR performance, as a result of the dominant kinetic mechanism on ESR in the special geometric structure of this study. Increasing the D/W or T/D ratio can effectively improve the ethanol conversion and H2 yield, stemming from the diminish of gas hourly space velocity (GHSV). It is observed that the ethanol conversion has no significant growth when the S/E ratio is over 4, revealing the co-effective choice of the S/E ratio below 4. Increasing the number of tubes raises the ethanol conversion and attains 97% conversion when using four tubes. However, the influence of the altered Reynolds number on the performance is insignificant. When the T/D ratio is lifted to 0.33, the ethanol conversion achieves almost 100%. Overall, the newly designed catalytic tube system with low catalyst usage is a promising reactor that can be applied in ESR for efficient hydrogen production.

Abstract:Several recent studies on the nonoxidative dehydrogenation of ethane to form ethylene have suggested this may be a promising pathway to upgrade products from ethane. The experiments of Riley et al. provide conversion, selectivity, and yield data for ethylene synthesis using bench-scale reactors with three different materials of construction at furnace temperature settings in the range of 575–700 °C. Despite being a gas phase reaction, there were significant differences between the quartz, alumina, and stainless-steel reactor tubes. Here, we present an analysis by simulation of the reported experimental results via simplified 1-step kinetic modeling using thermal and flow solvers. The stainless steel and alumina reactor results were fit to one reaction rate, while the quartz tube necessitated a separate mechanism to best fit the experimental results. The quartz tube reactions are faster than the Riley et al. stainless and alumina data as well as the published rate data from other sources. Alumina and stainless tube results, which were fit together, were also significantly faster than those suggested by published rates.

Abstract:In this research is focused on modeling, simulation and operability analysis of methanol synthesis reactors in the Lurgi and Haldor Topsøe methanol plants at steady state condition. In this regard, the tubular methanol synthesis reactors are mathematically modeled based on the laws of conservation of mass and energy considering interparticle resistance inside the commercial CuO–ZnO/Al 2 O 3 catalyst. Then, the methanol productivity, carbon conversion, and thermal performance of both configurations are compared at the same weight hourly space velocity. The mole fraction of methanol in the outlet stream from Lurgi and Topsøe designed reactors are 9.08 and 9.71, respectively. In addition, the hotspot temperature in the Lurgi and Topsøe reactors are 278.8 and 267.7 °C based on the considered model, respectively. The carbon dioxide and carbon monoxide conversion in the Topsøe designed reactor are 8.95 and 4.89 % higher compared to the Lurgi reactor. Finally, a multi-objective optimization problem is programmed considering methanol production rate, carbon dioxide conversion and catalyst loading as objective functions and the optimal operating conditions and specifications of Topsøe reactor are obtained considering two different strategies. The simulation results show that applying the optimal conditions on the Topsøe designed reactor enhance the methanol productivity up to 16.04 %.

Abstract:A mathematical model for an industrial low-density polyethylene (LDPE) tubular reactor was established in order to investigate the distribution of important variables inside the reactor. The model was built by moment method based on the kinetics of free-radical polymerization and combined with mass, energy and momentum balance. The profiles of variables along the reactor including temperature of processing stream, concentration of initiators, conversion, number and weight average molecular weight and melting index of LDPE could be determined by solving the model. The model was proved accurate compared with industrial data such as temperature, ethylene conversion and melting index at reactor outlet. Meanwhile, the profile of temperature along the reactor predicted by the model can reflect the fouling condition inside the reactor and provide indication or supervision for fouling. To sum up, the model with the swiftness and high accuracy can be employed as soft sensor and on-line monitor for industrial plant; therefore, it can provide reliable information for operation optimization, decision making and accident prevention.

Abstract:Computational modelling for microchannel reactor design was performed to investigate the effects of various factors on the efficiency and performance of an autothermal reforming system. The yield and productivity from the chemical process were determined by performing computational fluid dynamics and thermodynamic analysis. Strength and weakness were assessed under different reaction conditions. Design recommendations were provided and operation strategies were mapped out. The results indicated that operation at millisecond contact times is feasible, but optimisation of reaction conditions is necessary to balance efficiency and performance. The conversion to hydrogen is influenced greatly by the feed composition, which must be controlled precisely within certain needed limits to maximize the yield and productivity from the process while avoiding the problems of combustion or explosion. Additionally, the efficiency difference between feed compositions is determined by thermodynamic analysis. The pressure and flow rate set strict limits on operation, and there is a trade-off between high productivity and low conversion. The pressure and flow rate play competing roles in reactor operation. Lower pressures and flow rates can increase the conversion and yield, but higher pressures and flow rates can significantly improve the hydrogen productivity and output power, which is essential to the success of start-up and acceleration of the downstream equipment.
