Abstract:This paper investigates the nonlinear chatter phenomena in cylindrical plunge grinding process. In this dynamic model analyzed here, the grinding wheel and workpiece are regarded as a damped spring mass system and a slender hinged-hinged Euler-Bernoulli beam respectively, and the regenerative interaction between the workpiece and the grinding stone is treated as the main factor that affects the stability of the grinding process. Because of the regenerative effects on the surfaces of both workpiece and grinding wheel, the current penetration depth of the grinding wheel into the workpiece is presented as the differences between the current and previous positions of grinding wheel and vice verse. Then these penetrations are transformed into regenerative force by multiplied contact stiffness. The contact stiffness, the rotation speeds of the grinding wheel and the workpiece are the key parameters involved in the regenerative force model. And the effects of the three parameters related to the regeneration on the dynamic motions of the grinding process are studied in this paper. To locate the stability boundaries in the parameter space, a continuation algorithm has been established to numerically compute the critical eigenvalues and corresponding parameters. The stability boundaries in the parameter space are obtained as the critical parameters that make the characteristic equations have one pair of pure image eigenvalues and all of the rest have negative real parts. By the obtained stability boundaries, the parameter space is divided into different regions where the grinding process is chatter or chatter free respectively. Following the linear stability analysis, the nonlinear bifurcation analyses are carried out and both supercritical and subcritical Hop bifurcations are found on one stability boundary. Then the Bautin bifurcation theory has been applied to discriminate these different dynamic phenomena, which are seemed contradictory in the former codimension-1 bifurcation analysis. These results show that the regenerative force plays a significant role in inducing chatter in grinding, and the contact stiffness is a key parameter for suppressing chatter. In most work conditions, choosing a softer grinding wheel is suggested. But when one has to grinding hard materials, such as ceramic, glass, hard steels and so on where larger contact stiffness are unavoidable, the rotation speeds of the workpiece and the grinding wheel should be chosen according to the stability analysis, or the unwanted chatter would arise. Another advice is that the parameters should be located not only in the linear stable regions but also far away from the neighborhood of subcritical Hopf bifurcation points where stable steady grinding and large amplitude chatter coexist.
