Abstract:Over the past few decades, computer-controlled optical surfacing (CCOS) systems have become more deterministic. A target surface profile can be predictably achieved with a combination of tools of different sizes. However, deciding the optimal set of tool sizes that will achieve the target residual error in the shortest run time is difficult, and no general guidance has been proposed in the literature. In this paper, we present a computer-assisted study on choosing the proper tool size for a given surface error map. First, we propose that the characteristic frequency ratio (CFR) can be used as a general measure of the correction capability of a tool over a surface map. Second, the performance of different CFRs is quantitatively studied with a computer simulation by applying them to guide the tool size selection for polishing a large number of randomly generated surface maps with similar initial spatial frequencies and root mean square errors. Finally, we find that CFR = 0.75 achieves the most stable trade-off between the total run time and the number of iterations and thus can be used as a general criterion in tool size selection for CCOS processes. To the best of our knowledge, the CFR is the first criterion that ties tool size selection to overall efficiency.

Abstract:Due to the tool wear in the cutting of titanium alloy,through investigation of orthogonal cutting simulation and experiments for cutting process of Ti6Al4V alloy,the relationship between the cutting force and the tool geometrical parameters including the rake angle,clearance angle and radius of tool tip were established.Moreover,the influence law of the geometrical parameters on the segmented chip formation was investigated.The tool geometry research of the high speed milling process of Ti6Al4V alloy provides the conditions for design and selection of tool,improvement of machining quality and tool life.

Abstract:A method is proposed for setting a new diamond cutting tool when tool replacement is required during the fabrication of a microstructure array on the outer surface of a roll by a fast tool servo with a force sensor. The sectional profiles of a small reference area in the fabricated part by the replaced old tool are detected through scanning the tip of the new tool with a constant contact force controlled by the fast tool servo. Abstract:Aimed at resolving high non-linear problems and eliminating computational noise effects in numerical simulation of forming tailor welded blanks(TWB),a solving method for the optimum parameters of forming process based on approximation optimization technique was developed.Each approximate surface of the objective and constraints at optimization iteration was constructed by adopting response surface method(RSM),and a global optimum was obtained by converging after some iterations.Response surfaces and their associated gradients were determined by using surrogate models in space mapping(SM) technique,and the design point was corrected by only one fine model for the next optimization iteration.Drawbead restraining forces and blank holders' forces were chosen as design variables,the forming limit diagram(FLD) criteria was chosen as constraint,the optimization model was constructed with the objective function as the minimal welding line movement.The results show that the method can effectively resolve the TWB forming process parameters,and that the weld line movement can be reduced by more than 75%.

Abstract:A new robust three-dimensional (3-D) shape optimization algorithm is suggested for electromagnetic devices, which combines design sensitivity analysis and adaptive geometric parameterization of the design surface. During the optimization process some extra control points are automatically inserted to describe the shape variations properly, and the control points are maintained so as not to be superfluous but to keep the design surface from oscillating. The newly inserted control points are located around the nodal points which have large fitting sensitivity. Through a numerical application, it is shown that the algorithm ensures a design with good performance as well as a smooth design surface.

Abstract:With the rapid development of precision technologies, the demand of high-precision optical surfaces has drastically increased. These optical surfaces are mainly fabricated with computer controlled optical surfacing (CCOS). In a CCOS process, a target surface removal profile is achieved by scheduling the dwell time for a set of machine tools. The optimized dwell time should be positive and smooth to ensure convergence to the target while considering CNC dynamics. The total run time of each machine tool is also expected to be balanced to improve the overall processing efficiency. In the past few decades, dwell time optimization for a single machine tool has been extensively developed. While the methods are applicable to multi-tool scenarios, they fail to consider the overall contributions of multiple tools simultaneously. In this paper, we conduct a systematic study on the strategies for multi-tool dwell time optimization and propose an innovative method for simultaneously scheduling dwell time for multiple tools for the first time. First, the influential factors to the positiveness and smoothness of dwell time solutions for a single machine tool are analyzed. The compensation strategies that minimize the residual while considering the CNC dynamics limit are then proposed. Afterwards, these strategies are extended to the proposed multi-tool optimization that further balances the run time of machine tools. Finally, the superiority of each strategy is carefully studied via simulation and experiment. The experiment is performed by bonnet polishing a 60 mm x 60 mm mirror with three tools of different diameters (i.e., 12 mm, 8 mm, and 5 mm). The figure error of the mirror is reduced from 45.42 nm to 11.18 nm root mean square in 13.28 min. Moreover, the measured polishing result well coincides with the estimation, which proves the effectiveness of the proposed method. Abstract:In this study, we propose a tool-path generation approach for material extrusion-based additive manufacturing (AM) that considers the machining efficiency and fabrication precision, which are inherent drawbacks of general AM techniques compared with conventional manufacturing methods. The proposed approach aims to tackle the generation of direction-parallel tool-paths for the interior filling of simple connected areas, which comprises three main steps: (1) determining the inclination of reference lines; (2) generating and grouping tool-path segments into individual sub-paths; and (3) linking sub-paths based on specific requirements. These three modules interact to affect the efficiency and precision of AM significantly. In order to find an optimal inclination, we first analyze the impacts on the fabrication efficiency and manufacturing accuracy with different inclinations. A comparatively accurate building time model is developed subsequently to obtain the optimal tool-path inclination, but without compromising the machining precision, based on the analysis of a geometrical accuracy model. The proposed approach employs different inclinations in distinct layers according to specific manufacturing scenarios and technological requirements. After determining the reference lines, the tool-path segments are selected and grouped based on some characteristics (e.g., the number of intersections between reference lines and boundaries) to make up individual sub-paths, which are then connected to a zigzag-shaped path with short line segment connections. In the module for sub-path linking, some strategies are introduced to decrease the number of useless tool-paths, i.e., uncut paths, which could jeopardize the manufacturing quality by frequently turning the print head on and off. In addition, parametric curves are used to link the final sub-paths to avoid deceleration/acceleration processes in the end/starting parts of the sub-paths. The proposed approach has been used in practice to generate tool-paths for a wide range of models and the results verify its effectiveness and obvious advantages.

Abstract:Computer controlled optical surfacing requires accurate tool influence functions (TIFs) for deterministic fabrication of smooth curved surfaces. In the present paper, the three dimensional TIFs are investigated separately from their radial profiles, which can be simplified into circular arcs. TIFs are found significantly affected by the form deviation between the polishing pad and the workpiece, regardless of the specific shape of the workpiece. A new analytical TIF model is proposed as a function associated with the relative curvature difference. The condition to guarantee single-peak TIFs is then derived, which is of essence for stable planning of polishing paths. Thereby appropriate processing parameters can be selected accordingly. Practical experimental results demonstrate that the new model can reliably predict the TIFs in different situations, and the modelling error is greatly improved compared to the conventional methods.

Abstract:Computer controlled optical surfacing requires an accurate tool influence function (TIF) for reliable path planning and deterministic fabrication. Near the edge of the workpieces, the TIF has a nonlinear removal behavior, which will cause a severe edge-roll phenomenon. In the present paper, a new edge pressure model is developed based on the finite element analysis results. The model is represented as the product of a basic pressure function and a correcting function. The basic pressure distribution is calculated according to the surface shape of the polishing pad, and the correcting function is used to compensate the errors caused by the edge effect. Practical experimental results demonstrate that the new model can accurately predict the edge TIFs with different overhang ratios. The relative error of the new edge model can be reduced to 15%.

Abstract:This paper presents an adaptive tool path generation method for Fused Deposition Modeling (FDM). The proposed method consists of three steps. First, an adaptive slicing considering both surface quality and building time is proposed for following tool path generation. Second, a hybrid tool path strategy is introduced to improve the boundary contours accuracy. This step is an adaptive process to choose an appropriate proportional relationship between the two types of tool paths according to the specific fabrication requirements. For further improvement, a tool path adjustment is employed on the original tool paths. A case study of a sliced layer is used to verify the feasibility and advantage of the proposed method.

Abstract:Additive manufacturing (AM) technology has achieved universal application in a great number of fields, such as aerospace, medicine, and military industry. As a significant factor causing weak mechanical properties and part flaws, underfill is inevitable in AM based on the conventional equidistant toolpaths with a limited extra cost. To eliminate underfill caused by sharp corners and voids, this paper develops an optimization based non-equidistant toolpath, i.e., isoperimetric-quotient-optimal toolpath (IQOP). Firstly, an optimization problem minimizing the isoperimetric quotient of toolpaths is designed to generate smooth toolpaths and is convexified. Then, a unilateral rolling circle method is proposed to guarantee the well-defined condition of the optimization-based toolpath planning process. Finally, the application of the depth tree makes the IQOP method adopt slices with complex boundaries and topological structures. The experimental results show that the proposed IQOP achieves an average 88.5% lower underfill rate than the contour-parallel toolpath (CP). IQOP significantly outperforms the dense CP (DCP) on toolpath smoothness and printing efficiency, with better performance on underfill. With obvious advantages on toolpath smoothness and underfill rate, IQOP achieves higher printing quality than CP in the real world. The proposed approach also provides a general framework of non-equidistant toolpath planning for complex slices in AM and computer numerical control (CNC) milling.

Abstract:In the industrial practice, additive manufacturing processes are often followed by post-processing operations such as subtractive machining, milling, etc. to achieve the desired surface quality and dimensional accuracy. Hence, a given part must be 3D printed with extra material to enable such finishing phase. This combined additive/subtractive technique can be optimized to reduce manufacturing costs by saving printing time and reducing material and energy usage. In this work, a numerical methodology based on parametric shape optimization is proposed for optimizing the thickness of the extra material, allowing for minimal machining operations while ensuring the finishing requirements. Moreover, the proposed approach is complemented by a novel algorithm for generating inner structures leading to reduced distortion and improved weight reduction. The computational effort induced by classical constrained optimization methods is alleviated by replacing both the objective and constraint functions by their sparse-grid surrogates. Numerical results showcase the effectiveness of the proposed approach.

Abstract:Robotic polishing can greatly improve the manufacturing efficiency of precision optics, and its tool influence function (TIF) needs to be modeled precisely for deterministic fabrication. When polishing large optics, the TIFs are significantly affected by the wear of the polishing pad, which in turn will change the material removal rate. In this paper, the generating mechanism of the pad wear is analyzed, so as to quantitatively predict the wear amount of the polishing pad under different processing parameters; consequently, the TIF error caused by pad wear can be compensated. The experimental results demonstrate that the proposed model can reliably predict the polishing pad shape and the corresponding TIF after different wearing time; henceforth, the resulting form quality and convergence rate of robotic polishing can be significantly improved.

Abstract:Surface accuracy directly affects the surface quality and performance of mechanical parts. Circular hole, especially spatial non-planar hole set is the typical feature and working surface of mechanical parts. Compared with traditional machining methods, additive manufacturing (AM) technology can decrease the surface accuracy errors of circular holes during fabrication. However, an accuracy error may still exist on the surface of circular holes fabricated by AM due to the influence of staircase effect. This study proposes a surface accuracy optimization approach for mechanical parts with multiple circular holes for AM based on triangular fuzzy number (TFN). First, the feature lines on the manifold mesh are extracted using the dihedral angle method and normal tensor voting to detect the circular holes. Second, the optimal AM part build orientation is determined using the genetic algorithm to optimize the surface accuracy of the circular holes by minimizing the weighted volumetric error of the part. Third, the corresponding weights of the circular holes are calculated with the TFN analytic hierarchy process in accordance with the surface accuracy requirements. Lastly, an improved adaptive slicing algorithm is utilized to reduce the entire build time while maintaining the forming surface accuracy of the circular holes using digital twins via virtual printing. The effectiveness of the proposed approach is experimentally validated using two mechanical models.
Research on tool diameter and processing width optimization for highly efficient machining of complex surfaces constrained by machining interference surface

Abstract:During five-axis cutting, the unreasonable selection of the tool’s diameter and processing width will greatly affect processing efficiency. However, the existing tool’s diameter and processing width values avoid local over-cutting, which is conservative. Therefore, a calculation method of optimal cutting diameter and processing width based on machining interference surface with flat-end cutter as the research object is proposed in this paper. First, the offset surface of discrete points is constructed as the machining interference surface based on the implicit surface theory. The surface offset is the maximum allowable machining error. Then, according to the Dupin indicatrix line between the tool and the machining surface, sufficient and necessary conditions for the local malleability of the flat-end cutter are obtained. Based on the constructed machining interference surface, the optimal diameter of the tool is calculated via the effective cutting profile curve of the tool at the interference surface. Next, the next cutter contact point is obtained by intersecting the tangent line between the cutter contact point and the upper or lower limit surface of the machining interference surface and the cutting path curve. The processing width is calculated according to the distance between the two adjacent cutter contact points. Finally, the proposed algorithm is verified by CAM software simulation and experiments by taking a complex surface as an example. The experimental results show that the optimization algorithm of the tool’s diameter and bandwidth under the constraint of machining interference surface can shorten the machining time and obtain higher machining efficiency in the NC machining of complex surfaces.

Parameter design optimisation of computerised numerical control turning tool steels for high dimensional precision and accuracy

Abstract:Dimensional precision and accuracy are often the most important quality characteristics demanded in the turning process. In this paper, a set of optimal turning parameters for producing high dimensional precision and accuracy in the computerised numerical control turning process was developed. Taguchi dynamic approach coupled with a proposed ideal function model, was applied to optimise eight control factors for common tool steels SKD-11 and SKD-61. The control factors were coolant, cutting speed, feed, depth of cut, coating type, chipbreaker geometry, nose radius and shape of the insert, which were designed in a L18 orthogonal array and carried out in the experiments.The results showed that the factors associated with the cutting tool and feed had the most significant effects on the dimensional variation of the test piece. Once the eight factors were optimised, the dimensional variation of the product was reduced by 45.61% of the initial conditions and the dimensional accuracy of the product could be adjusted to a more ideal final value. Further, the average surface roughness of the optimised product was found to be better than most of the L18 experimental results and from the initial machining conditions. This indicated that the combined optimised process factors not only produced optimised dimensional precision and accuracy, it also resulted in improved surface roughness.

Tool path optimal design for slow tool servo turning of complex optical surface

Abstract:In order to increase the machining accuracy of slow tool servo turning of complex optical surface, the optimal design for tool path was studied. A comprehensive tool path generation strategy was proposed to optimize the tool path for machining complex surfaces. A new algorithm was designed for tool nose radius compensation which had less calculation error. Hermite segment interpolation was analyzed based on integrated multi-axes controller, and a new interpolation method referred to as triangle rotary method was put forward and was compared with the area method and three-point method. The machining simulation indicated that the triangle rotary method was significant in error reduction. The interpolation error of toric surface was reduced to 0.0015 μm from 0.06 μm and sinusoidal array surface’s interpolation error decreases to 0.37 μm from 1.5 μm. Finally, a toric surface was machined using optimum tool path generation method to evaluate the proposed tool path generation method.

Abstract:Single Point Incremental Forming (SPIF) is an emerging sheet metal forming process which has been used in the prototype production of complex geometries. The geometric inaccuracies and quality of formed parts are the major obstructions in commercialization of SPIF process. The aim of presented work is to study this hindrance using experimental and numerical investigation on Aluminum Alloy 2210-O. Parametric optimization is done using Response Surface Methodology (RSM) for quality factor (surface roughness) and geometric accuracy (Maximum wall angle) while minimizing thickness reduction and forming time. For this purpose, three experimental setups were designed in this study, using tool types and tool paths. During investigation, the interaction and main effects of process parameters, viz. feed rate, spindle speed, and step increment are evaluated on surface roughness ( R a ), maximum wall angle , % thickness reduction (% TR), and forming time ( T ) using ANOVA method. Results showed that among all the parameters of SPIF process, step increment is the most significant parameter for both forming paths using ball end and flat end tool. The comparative analysis of this study suggested that the ball end tool using the bidirectional path was better than the other setups. Furthermore, the results revealed that the ball end tool using a spiral path was better in desirability achievement (73%) as compared to the flat end tool using a spiral path (71.2%). The findings of this study are beneficial in paving a path for optimization of the SPIF process for an industrial-scale production of Al alloy AA 2219-O with desired characteristics.

Length-optimal tool path planning for freeform surfaces with preferred feed directions

Abstract:This paper presents a new method to generate tool paths for machining freeform surfaces represented either as parametric surfaces or as triangular meshes. This method allows for the optimal tradeoff between the preferred feed direction field and the constant scallop height, and yields a minimized overall path length. The optimality is achieved by formulating tool path planning as a Poisson problem that minimizes a simple, quadratic energy. This Poisson formulation considers all tool paths at once, without resorting to any heuristic sampling or initial tool path choosing as in existing methods, and is thus a globally optimal solution. Finding the optimal tool paths amounts to solving a well-conditioned sparse linear system, which is computationally convenient and efficient. Tool paths are represented with an implicit scheme that can completely avoid the challenging topological issues of path singularities and self-intersections seen in previous methods. The presented method has been validated with a series of examples and comparisons.

Abstract:<p>Aspheric optics has been widely used in the space telescope system. The large amount of material removal and mid-frequency errors district the high-precision and high-efficiency fabrication of large-scale aspheric optics. On the basis of parsing the figuring ability of tool influence functions (TIFs) and principles of smoothing polishing technology, the multi-TIFs process is proposed in this paper. Then the selection principle and replacement time of TIFs have been discussed. Furthermore, the multi-TIFs process is optimized with frequency filtering method. This filtering method with multi-TIFs can obtain better surface accuracy in a faster way compared to the traditional method. Finally, a Φ540mm SiC off-axis aspheric mirror is polished to verify the proposed method.</p>
