Abstract:The influence of particle size distributions of submicron high-purity α-alumina powders on forming and sintering behavior in an agglomerate-free condition were investigated. Nine kinds of alumina powders with the same median diameter (dPM50=0.53 μm) and different geometrical standard deviations (σ=1.2-2.0) in lognormal particle size distributions were prepared by blending spherical-like commercial α-alumina powders, and were also adjusted to near ideal distributions so that σ of a mass distribution was comparable with one of the number distribution. In order to prevent the agglomerate and contamination of the impurities, forming was performed by means of the colloid process, i.e., the slip casting method using the porous alumina molds. Relative densities of green compacts and bodies sintered at up to 1300°C increased with increasing σ, but densities of bodies sintered at 1500°C or more increased with decreasing σ. The width of the grain size distributions of those bodies increased with increasing σ. The abnormal grains over 30 μm of the grain size generated at more than 1.7 of σ for alumina bodies sintered at 1700°C and those grains contained many pores. The powder with a narrow distribution in size is better to fabricate a translucent material.

Abstract:The significant shrinkage of porous ceramics after sintering has produced a number of issues with their use and development. As a result, we proposed an in-situ hollow sphere method for producing non-shrinkage alumina porous ceramics. The obtained green samples were made up of Al 2 O 3 and Al powders, with pores emerging inside the materials due to the Kirkendall effect of Al particles after sintering. The expansion of hollowing particles exactly offsets the shrinkage generated by sintering throughout the process. When 50 vol. % Al powder (10 μm) is added, the linear shrinkage rate of the sample after sintering at 1500 °C can reach −3.47 %, and its apparent porosity and flexural strength are 30.69 % and 44.03 MPa, respectively. According to approximate calculations, the pores formed by the oxidation of Al powder are smaller than the initial size of Al powder. This method suggests a novel approach for producing controlled shrinkage porous ceramics.

Abstract:High‐purity alumina powder with submicrometer particle size was colloidally dispersed and classified in either water or ethanol to remove agglomerates from as‐received powder. After the slurries were dried, fine alumina particles cohered to form agglomerates, which were “hard” when formed in a water slurry, and “soft” in an ethanol slurry. Firing of the powder compacts with “hard” agglomerates resulted in inhomogeneous microstructures, and homogeneous microstructures were formed with “soft” agglomerates. The reasons for their formation are discussed and experimentally confirmed. In the case of water slurry, a small amount of transition alumina reacted with water at low pH. After drying, alumina gels were formed and acted as a strong binder between α‐alumina particles to form “hard” agglomerates.

Abstract:High temperature and ultrafast heating rate, the characteristics of ultrafast high‐temperature sintering (UHS) process, make it difficult to capture the evolution of sintering behavior and explore sintering mechanism of alumina ceramics. In this study, molecular dynamic simulations are adopted to describe the sintering behaviors of equal‐sized and unequal‐sized alumina nanoparticles, particularly about shrinkage behaviors, microstructure evolution and atomic migration. Results show that high temperature and ultrafast heating rate can yield two different abnormal shrinkage behaviors, accelerating the polymerization of the nanoparticles. The main mechanism for this phenomenon is that high temperature causes the amorphization of crystal structure of nanoparticles, and ultrafast heating rates retain larger sintering driving forces at high temperatures, leading to the reduction of diffusion activation entropy and migration barriers. In particular, the appearance of viscous flow further enhances the shrinkage of the nanoparticles. In addition, surface diffusion is found to dominate the growth of sintering neck during this period. These findings are expected to deepen the understanding of ultrafast high‐temperature sintering mechanism.

Abstract:By using the chemical co-precipitation method, alumina (Al2O3) films with the nano-scale thickness (similar to10nm; so-called "core-shell" structure) could be formed on the surfaces of tetragonal zirconia (ZrO2) polycrystals (Y-TZP) with the average particle size of 65.1 nm. Al2O3 content in the ZrO2-Al2O3 powder was set to be 5 mass%. The temperature that showed a maximum shrinkage rate of the alumina-coated ZrO2 powder compact was 1237 T, and was about 53 T lower than the case of pure Y-TZP compact (1290 T). Relative densities of the Al2O3-coated Y-TZP compacts fired at 1300 degreesC or higher temperatures for 5 h attained 99% or more. Crystalline phases of the Al2O3-coated ZrO2 compacts fired at 1400 degreesC for 5 h were tetragonal ZrO2 and a small amount of alpha-Al2O3.

Abstract:Bayer alumina with high Na2O content is hardly used. In this paper, Bayer alumina with a pseudomorphic structure was used as raw material, which is pressed and sintered at high temperatures without any sintering aid. The effects of Na2O content on the densification behavior, microstructure, and physical properties of the pseudomorphic structure were studied. Bayer alumina with high Na2O content is often used as a low-grade raw material because Na2O inhibits the densification process of spherical Bayer alumina particles. However, the sintering mechanism of Bayer alumina particles with pseudomorphic structure is significantly different from that of spherical Bayer alumina particles. With the increase of Na2O doping amount, the linear shrinkage increases, and the degree of densification decreases. Tabular grains grow in the pseudomorphic structure, forming an interlocking network structure, inhibiting pore shrinkage and significantly improving mechanical properties. This study provides a theoretical basis for the rational application of low-grade Bayer alumina with high Na2O content and realizes the high-value utilization of low-cost materials.

Abstract:Mechanically robust alumina ceramics with low shrinkage were successfully prepared via gelcasting using Isobam as the gelling agent and pre-sintered alumina powder as the raw material for the first time. The influence of amount of pre-sintered alumina powder and powder's pre-sintering temperature on the viscosity of suspension and mechanical properties of low-shrinkage alumina ceramics were systematically investigated. The results showed that low-shrinkage alumina ceramics with flexural strength of 294.5 ± 33.0 MPa, linear shrinkage of 7.79% and relative density of 91.5% can be obtained with the addition of 60 wt% alumina powder pre-sintered at 1600 °C. This convenient and facile approach is promising to fabricate low-shrinkage alumina ceramics with large sizes, high dimensional accuracy and complex shapes.

Abstract:The properties of abrasives have great influences on the surface qualities of glass substrate, hard disk, etc [1] , during the chemical mechanical planarization (CMP) process. α-Al 2 O 3 particles, as one of the most widely used abrasives in CMP slurries, often cause great surface defects because of its high hardness and unfeasible control of agglomeration during the synthesizing process [2,3] . In this paper, spherical nanocomposite alumina powders with particle sizes of 10-50 nm were prepared, via a homogeneous precipitation method. The structures and surface morphologies of the alumina nanopowders were characterized by means of X-ray diffraction (XRD), scanning electron microscope (SEM) and atomic force microscope (AFM). The results showed that the nanopowders composed of both alpha and theta phase alumina, which had a small particle size and narrow size distributions. The CMP investigations performed on glass substrate showed that the nanocomposite alumina abrasives exhibited a better surface planarization performance than the pure single alpha phase Al2O3 nanopowders, with lower surface roughnesses and less scratches after CMP process. The results indicated that the current processing for the synthesis of nanocomposite Al 2 O 3 powders were of great potentials for practical applications of Al 2 O 3 based abrasives.

Preparation and Sintering Properties of Alumina Slurries with High Solid Loading

Abstract:Alumina slurries were prepared using angular and spherical alumina powder as raw material. The relationship between spherical powder and solid loading was studied by preparing thin alumina layer. Moreover, the effect of slurry's solid loading on the sintering properties was also studied. The results show that the slurry with higher solid loading could be obtained from spherical alumina powder, and the highest solid loading of the as-prepared slurry is 68% (volume fraction). It could be inferred that spherical powder can decrease the viscosity of aqneous suspension due to regular packing, and it is beneficial to the increasing of solid loading of the slurry. The corresponding density of the sintered body increases with the sturry's solid loading increasing from 50% up to 55%, However, further increase of the solid loading can not enhance the density greatly.

Abstract:The purpose of the present research is the different morphologies production of crystalline and amorphous-silica powder. It’s a basic material for many pharmaceutical and environmental applications as well. And, it’s produced using the combination of the alkali chemical etching process and the ultra-sonication technique. The critical preparation conditions are KOH concentration (weight %) and the sonication time (hour). The paper presents the chemical mechanism of the silica particle formation as well as the different morphology. The results show the formation of crystalline and amorphous-porous-silica particles in the micrometer range with the porous order network that has pore sizes range in micrometer too. This synthetic uses commercial silicon, which could be useful for large-scale production. Also, the nano-sphere and nano-cubic shapes of silica powder are formed starting by commercial silicon powder.

Synthesis and sintering behavior of a nanocrystalline α-alumina powder

Abstract:Nanocrystalline α-alumina powders with a primary mean particle diameter of 10nm were synthesized from aluminum nitrate and ammonia solution using a precipitation method. The presence of ammonium nitrate (a by-product of the precipitation reaction) in the Al(OH)3 dry gel can reduce the formation temperatures of γ-, δ-, θ-, and α-Al2O3 during heating. The combined effect of 5wt% α-alumina seed crystals, 100nm in diameter, and 44% ammonium nitrate can reduce the θ-Al2O3→α-Al2O3 transformation temperature from 1200 to 900°C. The α-Al2O3 powder milled in anhydrous alcohol has an agglomeration strength of 76MPa (soft agglomerated), while the one milled in deionized water has an agglomeration strength of 234MPa (hard agglomerated). For both the soft and the hard agglomerated powders initial stage sintering is controlled by grain boundary diffusion, with activation energies of 365 and 492kJ/mol, respectively. The alumina ceramic produced by sintering the soft agglomerated powder at 1400°C for 2h has a mean grain size of 0.93μm, a mean flexural strength of 700MPa, and a fracture toughness of 4.75MPam1/2.

Abstract:In the processing of porous ceramics, shrinkage from green body to sintered compact during drying and sintering is one of key concerns which affect microstructure and properties of the porous ceramics. Through releasing gases from the burning of the pore forming agents and volume expansion from formation of low density resultants during sintering, the sintering shrinkage can be effectively compensated and near net size preparation can be achieved. Herein, near net size porous alumina‐calcium aluminate ceramics with controllable shrinkage have been prepared by a combination of gelcasting and pore‐forming agent process through adjusting the amount of CaCO3 and polymethyl methacrylate (PMMA) microspheres added. Al2O3 and CaCO3 were used as raw material, polymethyl methacrylate (PMMA) microspheres were used as pore‐forming agent, isobutylene/maleic anhydride copolymer (Isobam104) was used as gelling agent and dispersing agent. The effects of the addition amounts of CaCO3 and PMMA in the slurry on the phase composition, shrinkage, porosity, and strength of porous alumina‐calcium aluminate ceramics were investigated. The results show that as the CaCO3 addition amount increases from 0 wt% to 20 wt%, the shrinkage of the samples gradually decreases from 7.3 % to ‐1.4 %, and the consequent porosity increases from 58 % to 66 %, while the compressive strength increases from 5.9 MPa to 15.5 MPa. When PMMA content increases from 10 wt% to 50 wt%, the shrinkage of the samples decreases first and then increases, the porosity increases from 51 % to 74 %, and the compressive strength decreases from 12.5 MPa to 5.3 MPa. The mechanisms for controlling of shrinkages during preparation of porous alumina‐calcium aluminate ceramics can be attributed to the following aspects: on one hand, gases release from burning of PMMA and decomposition of CaCO3 during sintering; on the other hand, volume expansion due to formation lower density calcium aluminates which come from the reactions between CaO and Al2O3. Near net size preparation technique is of great significance for the manufacture of porous ceramics since the subsequent machining cost can be effectively reduced.

Abstract:In order to achieve quality control of nickel-based superalloy powders, it is necessary to quantitatively characterize the particle shape. This paper introduces how the image processing techniques were used to quantitatively evaluate the particle shape and its distribution. Firstly, the appropriate edge extraction operator was determined by multiple comparisons of processing effect of six edge extraction operators. It was found that the morphological processing technology, being similar to the watershed algorithm, demonstrated strong applicability for edge extraction. Secondly, eight shape descriptors were calculated and verified by standard graphics to ensure the accuracy of image processing algorithms. By monitoring single particle, it was found that the image processing algorithms can accurately distinguish the spherical particle from the satellite particle, and the shape descriptors change in an obvious manner. Finally, the probability density distributions of eight shape descriptors were demonstrated and compared. The results show that the image processing techniques can effectively characterize the particle shape and its distribution, which provides a methodological basis for the characterization of superalloy powders and theoretical guidance for the adjustment of atomization process. By mathematically fitting, a relationship was found between the mean shape descriptors and the angle of repose (AOR). Therefore, the method can be used to obtain the average value of shape descriptors, and then establish the relationship between the average shape descriptors and powder flowability, which can predict the process performance of powder and the performance during 3D printing.

Abstract:The water droplets in the microemulsion system of cyclohexane / water / TritonX-100 / hexyl alcohol can be seen as the naono reactors which solubilize zirconium oxychloride and ammonia separately. The precipitation reaction will take place in the confined space which is determined by the droplet size. The minute original reactors helped us obtain ultrafine spherical zirconia powder with uniform particle size distribution and good calcination activity. The Granularity analyzer, XRD, SEM, TEM and Specific area analyzer were employed to characterize the obtained powders. The powder's densification behavior had been analyzed by DTA and the result showed that the amorphous powder crystallizes at the temperature about 475degreesC and its shrinkage of densification will be elementarily finished from 1080degreesC to 1280degreesC. And 98% relative density and 100% tetragonal phase can be obtained when the green made by dry processing is sintered at 1400degreesC for two hours.

Abstract:This study emphasizes and the testing of alumina particles via a fabricated planetary ball mill. The fabrication of planetary ball mill work began with the design of the machine. Parts were fabricated separately then assembled. The jar and grinding media were made up of stainless steel as it as a higher strength property than Alumina powder. Testing and calibration are carried out through the response surface methodology utilizing the experimental results. Test is also executed to confirm the validity and the accuracy of the developed planetary ball mill. Based on the result obtain, the alumina powders have a particle size reduction of about 50% of the original particle size. Furthermore, the shape of the alumina particle changes from angular to irregular particle shape. It is apparent that the fabricated planetary ball mill able to grind the alumina powders and produce ultrafine particles by given period and parameter set. The fabricated ball mill able to function better than conventional ball mill. The planetary ball mill will be useful for the laboratory use purpose and production of ultrafine powder production. This ultrafine powder production can be used in application of powder metallurgy and advanced material research purposes.

New approach to preparing near zero shrinkage alumina ceramic cores with excellent properties by vat photopolymerization

Abstract:Vat photopolymerization (VPP) 3D printing technology has broken through mold limitations and shown great potential to manufacture complex-structured ceramic cores for turbine blades. However, improving dimensional accuracy is difficult for the VPP 3D printed parts due to the high contraction deformation. Reducing shrinkage is a key challenge for developing 3D-printed ceramic cores. In this study, 3D-printed alumina ceramic cores with near-zero shrinkage in the X direction were achieved for the first time using a novel approach that was called atmosphere-controlled in-situ oxidation of aluminum powder. The in-situ oxidation reaction of the aluminum powder was creatively tuned by changing the atmosphere transition temperature from argon to air. Then, the microstructure and properties of the ceramic core could be controlled by the liquid-phase sintering with the participation of atmosphere-protected molten aluminum. As a result, the pore size of the ceramic cores was significantly increased by almost ten times, but the bonding strength of the grains was also increased. In addition, the powder consolidation generated by the action of molten aluminum was considered to be an important reason for reducing the linear shrinkage of ceramic cores. Under the optimized parameters, the linear shrinkage of the ceramic cores was as low as 0.3% in the X direction. The high apparent porosity (45.02%) and flexural strength (72.7 MPa) of the alumina ceramic cores were realized at the same time. The in-situ control of sintering by changing the atmosphere will be a creative method for regulating the properties of ceramic materials.
Effect of grain boundary state and grain size on the microstructure and mechanical properties of alumina obtained by SPS: A case of the amorphous layer on particle surface

Abstract:The effect of temperature modes and heating rates (Vh) on the shrinkage kinetics of submicron and fine aluminum oxide powders has been studied. The objects of research comprised (i) submicron alfa-Al2O3 powder, (ii) submicron alfa-Al2O3 powder with an amorphous layer on particle surface, (iii) fine alfa-Al2O3 powder. The alumina ceramic specimens were produced by Spark Plasma Sintering (SPS). Equally fine powders (i) and (ii) were used to analyze the effect of an amorphous layer on sintering kinetics. Powders (i) and (iii) were used to analyze the effect of the initial particle size on shrinkage kinetics. Shrinkage curves were analyzed using the Young-Cutler and Coble models. It has been shown that sintering kinetics is determined by the intensity of grain boundary diffusion for submicron powders and by simultaneous lattice and grain boundary diffusion for fine powders. It has been determined that an amorphous layer on the surface of submicron alfa-Al2O3 powder affects grain boundary migration rate and the Coble equation parameters at SPS final stages. It has been suggested that abnormal characteristics of the alumina ceramics sintered from a submicron powder with an amorphous layer on the particle surface are associated with an increased concentration of defects at grain boundaries that were formed during crystallization of the amorphous layer.

Abstract:Spherical alumina with a purity greater than 99.999% is calcined by the precursor obtained from the reaction of high-purity aluminum with ultrapure water, which is of great interest for grinding in semiconductor processing and other fields. In this study, tetramethylammonium hydroxide is introduced to the aluminum-water (Al-H 2 O) reaction, and the crystal growth of the HPA precursor is adjusted by ultrasonication. The ultrasound can break the gas barrier film at the early stage of the reaction, then increase the reaction potential energy on the aluminum surface, accelerate the reaction rate, and inhibit the preferential growth of Al(OH) 3 crystals along (110), (111), (131), and (202) faces. It increases the dissociation rate of crystals in the corresponding crystal faces and promotes the formation of the Al-O bond in Al(OH) 3 and Al 2 O 3 to obtain fine HPA precursors with uniform size distribution. Abstract:The various methods of preparation of reactive alumina powders (sinterable at 1823K) required for advanced ceramic applications have been reviewed. The factors influencing the formation of particles of controlled characteristics have been summarized. The various methods of preparing alumina powders like modified Bayer Process, decomposition of alum and sulphate, freeze drying, plasma evaporation and gas phase reactions, controlled solution methods (like sol-gel, homogeneous precipitation and emulsion technique etc) have been briefly described. Finally, the results of the study carried out in our laboratory on preparation of reactive alumina powders of controlled morphologies by the homogeneous precipitation-crystallization technique are reported.
