Abstract:Abstract Diamond tools play a critical role in ultra-precision machining due to their excellent physical and mechanical material properties, such as that cutting edge can be sharpened to nanoscale accuracy. However, abrasive chemical reactions between diamond and non-diamond-machinable metal elements, including Fe, Cr, Ti, Ni, etc, can cause excessive tool wear in diamond cutting of such metals and most of their alloys. This paper reviews the latest achievements in the chemical wear and wear suppression methods for diamond tools in cutting of ferrous metals. The focus will be on the wear mechanism of diamond tools, and the typical wear reduction methods for diamond cutting of ferrous metals, including ultrasonic vibration cutting, cryogenic cutting, surface nitridation and plasma assisted cutting, etc. Relevant commercially available devices are introduced as well. Furthermore, future research trends in diamond tool wear suppression are discussed and examined.

Abstract:In ultra-precision machining of ferrous materials, diamond tools are easy to graphitize due to chemical reactions with ferrous materials, which can cause severe tool wear. The sharpness of the original cutting edge therefore cannot be maintained to machine mirror-level surface roughness. It cannot through a high-efficiency and low-cost way to obtain the workpiece surface integrity with high quality. Studying the wear mechanism of diamond tools and wear suppression methods is very important to improve the cutting efficiency of ultra-precision machining. In the present research, wear mechanisms and suppression schemes in diamond tools turning ferrous materials are reviewed and focusing on three major wear mechanisms and four effective suppression methods. In the end, this paper discusses the magnetism property of diamond-turnable materials, and introduces the feasibility of the magnetic field-assisted scheme to suppress diamond tool wear (DTW).

Abstract:With the purpose of reducing the tool wear in a diamond cutting operation of ferrous metals and improving the machined surface quality and machining precision, the tool wear mechanism was studied. Experiments of the frictional wear between diamond and steel were performed to imitate the tool wear process in a practical diamond cutting. The wear morphology of workpiece surface, the changes in chemical composition of work samples, and the transformation of crystal structure of diamond specimens were detected by the Scanning Electron Microscopy (SEM), X-ray Energy Spectrometer (EDS) and the Raman Spectroscopy (RS). Then, the graphitized degree of diamond was proposed as a criterion for assessing diamond wear in tests. The experimental results reveal that the wear of diamond relies heavily on mechanical forces and temperatures, and less on the sliding speeds and carbon contents of materials in the test. The wear mechanisms of diamond in this frictional wear experiment include graphitization, diffusion wear and oxidation wear, and the graphitization is found to be the dominant wear mechanism for diamond wear. In addition, the graphitized degree increases up to 83% with temperature rising of 15%. In conclusion, the tool wear mechanism should be considered comprehensively in condition of thermal-force coupling for further exploring technological measures with respect to reduce the tool wear.

Abstract:The applicability of diamond cutting is greatly restricted due to the serious chemical wear for the machining of ferrous materials. The processes of diamond natural graphitization and graphitization in diamond/Fe interface were analysed by molecular dynamics (MD). Simulation proved that the graphitization temperature decreased from 5215 K of natural graphitization process to 1300 K at diamond/Fe interface, and diamond which near the Fe atoms was graphitized firstly. Diamond tool wear behavior during ordinary cutting and ultrasonic elliptical vibration cutting (UEVC) of NAK80, S136 was analysed. Results showed that the diamond tool wear decreased greatly in UEVC. MD Simulation and cutting experiments both demonstrated that lowering the temperature of the interface could effectively reduce the wear of diamond tool.

Abstract:As one of the most ideal tools for ultra-precision machining, diamond tools have been greatly limited in the field of ultra-precision machining of black metals due to the rapid wear of tools due to the "iron-carbon mutual solubility". Firstly, the wear mechanism of diamond tools is introduced. Then several common methods of diamond tool cutting ferrous metal are summarized, such as tool surface modification, workpiece surface modification, cryogenic cooling assisted cutting, ultrasonic vibration assisted cutting and so on. The application effect and existing problems of these methods are analyzed from the research examples, and the key problems affecting the development of diamond tools in the field of ferrous metal processing are analyzed from the technical level. This paper mainly summarizes the application methods of diamond tools in the field of ferrous metal processing, analyzes the core technology of inhibiting diamond tool wear in the processing of ferrous metals, which plays an important leading and promoting role in the precision and ultra-precision machining of ferrous metals.
Diamond-cutting Ferrous Metals Assisted by Cold Plasma and Ultrasonic Elliptical Vibration

Abstract:An effective approach to reduce tool wear remains a long-standing challenge in using diamond-cutting ferrous metals. To achieve this objective, we explored a new method of cold plasma and ultrasonic elliptical vibration-assisted diamond cutting. The method consisted of flexible cold plasma generator conveniently transferred cold plasma to the tool-workpiece interface, and an ultrasonic elliptical vibration precisely controlled system vibration characteristics. Molecular dynamics simulation was employed to study the graphitization process of Fe catalytic diamond. By diagnosing the active species of the plasma jet and analyzing the reaction process of plasma with fresh workpiece surface, we demonstrate the inhibition mechanism of nitrogen cold plasma to the diamond tool chemical wear. Intermittent cutting characteristics of ultrasonic elliptical vibration change the value and direction of the cutting force and are conducive to exclude chips. This feature therefore reduces the cutting temperature and then retards the graphitization process of the diamond. These results establish a new cutting technology that combines the advantages of vibration cutting and surface modification and provide a cutting medium that targets the effective reduction of tool wear for diamond-cutting ferrous metals.

Abstract:It is well known that severe tool wear prevents diamond from cutting of ferrous metals. This paper presents a series of frictional wear experiments between diamond and steels in air ambient, to imitate the tool wear process in practical diamond cutting operation of ferrous metals. The wear morphology of workpiece surface was detected by scanning electron microscopy. Energy dispersive X-ray analysis was used to investigate the change in chemical composition of the work sample before and after the tests. Raman scattering analysis was performed to distinguish the transformation of crystal structure of the diamond specimens, simultaneously, the graphitized degree of diamond specimen was proposed as a criterion for assessing tool wear in orthogonal experiments. The experimental results revealed that the wear of diamond relies heavily on mechanical force and temperature, and the sliding speed and the carbon content of the workpiece materials exert relatively less effect on the diamond wear under the test condition. Moreover, tool wear mechanism was discussed based on the experimental results for the sake of expanding the application areas of ultra-precision diamond cutting.

Abstract:This paper presents indepth theoretical analyses and experimental verifications involving the essential causes for diamond tool wear from aspects of crystal graphitization, carbon diffusion and oxidation reaction. The catalytic effect of transition metal iron on the structure transformation of diamond crystal to graphite was investigated using the molecular dynamics simulation technique. Mathematic prediction model of carbon atoms diffusing from the diamond tool surface into the iron lattice was established. Moreover, types and conditions of the complicated chemical reactions at the cutting interface were analyzed by chemical thermodynamic calculation method. Raman scattering analysis was performed to distinguish the structural change of diamond crystal, Energy dispersive X-ray analysis was used to detect the change in chemical compositions of the work material, and X-ray photoelectron spectroscopy was adopted to confirm the resultants of interfacial thermochemical reaction. The results indicated the essential causes for diamond tool wear could be summarized as initial rapid reduction of cutting edge strength caused by a series of tribochemistry transformations at localized high temperature and high pressure, and then was attributed to the cumulative mechanical wear of diamond metamorphic surface. This research work provides an important theoretical basis for exploring appropriate wear inhibition processes for diamond tool.

Abstract:Ultra-precision diamond cutting of ferrous metals has not been successful in application due to significant tool wear. In this work, numerical simulations and experimental investigations are presented in order to study the interface diffusion between diamond tool and workpiece materials. A diffusion model with respect to carbon atoms from diamond tool penetrating into chips and machined surface was established. The numerical simulation results of the diffusion process reveal that the distribution laws of carbon atoms concentration have a close relationship with diffusion distance, diffusion time and the original carbon concentration of the work material. In addition, diamond face cutting tests of die steels with different carbon content are conducted at different depth of cuts and feed rates to verify the previous simulation results. The wear morphology of rake face and flank face of diamond tool were detected by scanning electron microscopy. Energy dispersive X-ray analysis was proposed to investigate the change in chemical composition of the chips and machined surface. The results of this work benefit for a better understanding on the diffusion wear mechanism in single crystal diamond cutting of ferrous metals.

Abstract:This paper analyzes the wear mechanism of diamond cutting tool in machining of steel. We first review the principle of diamond turning of ferrous metals applying ultrasonic vibration combined with gas shield. The experiments of cutting stainless steel parts is made, showing that the surface roughness Ra is less than 0.15μm and flank wear-width is less than 5μm, up to 2000m in the cutting distance.

Abstract:The details of the process with respect to tool wear mechanisms in diamond cutting of ferrous metals are still not clear. For the sake of further studying on diffusion wear of diamond tool, as a consequence, the numerical simulation of diffusion process at interface of diamond and workpiece is presented based on Fick’s second law in this paper. The diffusion model of carbon atoms diffusion into γ-Fe has been established in terms of materials science theory. In addition, the distribution of carbon atoms concentration in regard to the variable of diffusion distance and diffusion time is calculated by numerical simulation, the tendency of concentration distribution is consistent with the results of previous studies. This work provides a basis research for diffusion wear in diamond cutting of ferrous metals.

Abstract:For reducing diamond tool wear in ultra-precision cutting of ferrous metals, a process of combining ultrasonic elliptical vibration with graphite particle atmosphere was put forward. An experimental setup was built integrating an ultrasonic elliptical vibration mechanism with a jet lubrication device on a 4-axis ultra-precision lathe. The frequency of ultrasonic elliptical vibration is 38.36 kHz with a trajectory of 8.5×3.5μm. Graphite particles with sizes of 1.3~2μm were selected. Conventional cutting and the combined method were conducted on die steel. Compared with conventional cutting with a wear land width of about 300μm, diamond tool wear in the combined method was decreased to about 20 to 30μm. The combined method is feasible to further reduce the diamond tool wear when cutting die steel.

Abstract:Micro-milling with diamond tools is essential for manufacturing complex, high-precision micro/nano components. However, when machining ferrous metals, such as the widely used TC4 alloy, the effective mitigation of diamond tool wear remains a significant challenge due to the difficult-to-machine properties of the material and special interfacial interactions. Therefore, in this study, a combined technique of graphene nanofluid and minimal quantity lubrication (MQL) was applied to improve the diamond tool life during the micro-milling of TC4 alloy. Tool wear micro-morphology, nano-phase transition processes, mutual compensation of C allotropes, and cutting forces/temperatures were researched. Based on the experimental and molecular dynamics simulation results, the suppression mechanism of graphene nanofluid for diamond tool wear was deeply revealed. The results show that the main cutting-edge wear, bottom cutting-edge wear, micro-groove wear and adhesion layer on diamond tools were mitigated by graphene nanofluid MQL. Graphene nanofluids suppressed the transition of diamond structures into amorphous structures, including single atoms, dangling atoms, sp-hybridized atoms, and sp2-hybridized atoms. In particular, graphene nanofluid restrained graphitization wear dominated by sp2-hybridized atoms. Moreover, interdiffusion between the workpiece and tool atoms is prevented. More noteworthy, graphene nanofluid not only suppressed the transition of diamond to amorphous structure but also formed diamond-like structures under extreme loading and mechanical heat. These diamond-like structures form a protective film on the surface of diamond tools that is both flexible and hard.

Abstract:The sustainable micro-milling process of TC4 alloy has garnered significant attention in aerospace engineering. However, the poor machinability of TC4 alloy results in particularly severe tool wear. Tool wear directly affects the machining quality of the parts, and traditional cutting fluids of suppressing tool wear indirectly increase production costs and pollute the environment. Therefore, to suppress the negative effects caused by tool wear, this paper proposes the application of water-based graphene nanofluid in the micro-milling of TC4 alloy in diamond tools. Firstly, micro-milling experiments and molecular dynamics simulations were conducted in different environments, including dry and water-based graphene nanofluid environments. Finally, tool surface wear morphology, milling forces, surface elements and structural phase changes were compared in detail. The results show that tool wear, including adhesive wear, abrasive wear, and edge chipping, was suppressed by graphene nanofluids compared to dry conditions, thereby increasing tool life. The graphene nanofluid improved the contact state between the tool and workpiece interface, reducing the milling forces. In addition, molecular dynamics indicates that the catalytic effect of the transition elements in the workpiece on the diamond tool was also weakened, and the carbon atoms of graphene were used as a sacrificial source to balance the catalytic effect. Graphitization and diffuse wear of the diamond were suppressed. More importantly, the water-based graphene nanofluid not only improves the wear resistance of the tool, but the LCA results show its potential for sustainability. Consequently, it holds promise for advancing the sustainable processing of challenging materials.

Abstract:Carbon fiber reinforced resin/ceramic matrix composites are multiphase materials composed of fiber, interface and matrix. They are increasingly in demand for applications in aerospace, energy, sports, transportation and other fields because of their excellent mechanical properties. However, their non-homogeneous and anisotropic properties cause rapid tool wear during machining, which reduces machining efficiency and aggravates machining damage such as delamination and burr. It seriously restricts the further application of composite materials. A comprehensive understanding of wear mechanism is required to control the tool wear rate in composite machining. However, there is a lack of review of tool wear behavior in composite machining. The present work is focused on the research advances in tool wear issues when machining carbon fiber reinforced resin/ceramic matrix composites. The wear mechanism of carbide, coating and polycrystalline diamond tools under different machining conditions is expounded. Methods for characterizing tool wear are compared. The effect of tool wear on machining quality is summarized. Finally, the development trends and future research content of the tool wear problem are discussed.

Abstract:Tool wear is a significant factor affecting the quality of machined surface. Advanced methods about experiment of diamond tool wear in recent years for nanometric machining are summarized comprehensively and analyzed in detail. Fundamental and application of molecular dynamics are elucidated briefly, the latest research development about the effect of heat and chemical on the diamond tool wear with the aid of molecular dynamics simulation method are reviewed. The existent problems in present investigation are pointed out for the state-of-art of tool wear in nanometric cutting process, some suggestion to which should be paid attention in future for further study on tool wear are commented.

Abstract:With the growing use of natural stone both in industrial field and in ornamental materials of building, Complex-shaped stone products are being dramatic increasing. It is necessary to machine it with flexible and automatic machines such as NC machining enters. Versatile tools such as shaped diamond mills are used. The wear mechanism of diamond mills in stone cutting is presented in this paper though experiments. The macro-geometries of diamond mills such as mill diameter, profile and weight are described. The changes of macro-geometries of shaped diamond mills can be used to express tool wears. The changes can therefore be used to forecast tool wears in stone machining.

Abstract:Ultrasonic vibration has been applied to suppress the chemical tool wear in ultra-precision diamond cutting of steel and other alloys. The tool wear is found significantly reduced with enriched ambient oxygen concentration. In this study, instead of supplying costly and potentially hazardous high concentration oxygen to the machining zone, a greener alternative, high-pressure air coolant has been applied to enhance the oxygen content at the cutting area. The effect of air-blowing pressure on ultrasonic vibration cutting of stainless steel was investigated, using both polycrystalline and single-crystal diamond tools. It has been found that an increased air blowing pressure and a more closely positioned nozzle not only improve the cutting performance but also reduce tool wear, reflecting consequences from both chemical and fluidic dynamics aspects. A higher air blowing pressure will increase the instantaneous air pressure as well as the density of oxygen molecules around the cutting zone. This increases the passivation speed for the freshly cut steel surface caused by the formation of thin oxide layers. Experimental results have formalized the findings that sub-millisecond oxide formation is the key factor to suppress diamond tool wear.
