Abstract:The residence time distribution (RTD) evolution along a co-rotating twin-screw extruder with a split barrel was experimentally investigated by using the pre-mixed particles of polystyrene (PS) with anthracene as the tracer.The samples on the screw were taken out from the specially designed extruder, which could be dead-stopped at a given time and its barrel opened within several seconds.A three-parameter function was used to fit the experimentally measured RTD.The calculated results fit the experimental data very well.The reverse screw elements and kneading block had much longer residence time and resulted in effective mixing.Based on the average residence time of different screw zones and volume flow rate of molten PS, the fill degree in different screw zones was estimated.The fill degree results proved that the similar structure of screw elements might have different degrees of fill due to the effect of neighboring elements, and too close alignment of kneading zones might lead to ‘besiegement’ of materials in the zone between them.

Abstract:Although injection machines have been used extensively in industry, only extruder research has been emphasized. A model of the melt conveying section of injectors was established and analysed by the finite element software. And the velocity distribution in the vertical section as well as the output of the injection machine was derived. Based on the results above, the geometrical parameters of the metering section of the screw were optimized to obtain maximum output and minimum energy consumption. The results, about φ38 screws, demonstrated that the performance of the optimized screw is better than that of the standard screw.

Abstract:Residence time distribution (RTD) in twin-screw extruder is an important parameter for polymer processing. This work developed an improved apparatus for inline measurement of RTD in twin-screw extruder (TSE). The apparatus possessed many important advantages over those reported in the literatures. An important characteristic of the improved apparatus is to provide the possibility of calculating the local RTD because it allowed to simultaneously measuring RTDs at any two different locations of an extruder. Another significant application is to construct emulsification curves of polymer blend process in TSE by combining the concept of compatibilizer-tracer so that makes it possible for selecting most appropriate compatibilizers under real industrial polymer blending conditions as well as scaling up and optimizing blending processes.

Abstract:The control method for machining non-cylinder pin hole of piston was studied systematically. A new method was presented by embedding giant magnetostrictive material (GMM) into the tool bar proper position. The model is established to characterize the relation between control current of coil and deformation of tool rod. A series of tests on deformation of giant magnetostrictive tool bar were done and the results validated the feasibility of the principle. The methods of measuring magnetostrictive coefficient of rare earth GMM were analyzed. The measuring device with the bias field and prestress was designed. A series of experiments were done to test magnetostrictive coefficient. Experimental results supplied accurate characteristic parameter for designing application device of GMM. The constitution of the developed control system made up of displacement detection and temperature detection for thermal deformation compensation was also introduced. The developed machine tool for boring the non-cylinder pin hole of piston has the micron order accuracy. This control method can be applied to other areas for machining precision or complex parts.

Abstract:Multi-material fused deposition 3D printing has the unique ability to maintain complex shapes and add special properties. However, the narrow selection of consumable materials, low printing efficiency, and poor performance of the finished products limit the application scope of this technology. In this paper, we propose a twin-screw extrusion 3D printing system that can print a variety of powdered or granular materials, including environmentally friendly biomass particles, metal particles, and thermoplastics, and that enables the mixing of heterogeneous materials. Then we investigate the heat transfer and rheological properties of the system’s material extrusion process. Through the coupled thermal-fluid-solid multi-physical field simulation of the nozzle system, we qualitatively and quantitatively study the transport law and thermal flow field distribution characteristics of the material within the extrusion system, analyze the transport and melting mechanism of the hot melt in the runner during the extrusion process, and obtain the mechanism of the influence of the structural design parameters and the 3D printing process parameters on the transient flow field characteristics and mixing performance. When the screw’s outer diameter is 20 mm and the speed range is 5–25 r/min, the nozzle extrusion flow rate is 2.45–20.15 mm3/s, and the printing efficiency is 3–4 times that of traditional wire printing. The flow field characteristic parameters are optimal when the screw lead is 24–36 mm, and the material extrusion effect is best when the rotational speed is 8–15 r/min. The heat flow field distribution in the extrusion system is stable, the speed distribution is reasonable, and the temperature field distribution is uniform. There is no solution reflux or overflow at the nozzle, the nozzle is not blocked, and the material can be extruded at constant temperature and pressure. The strength of the twin-screw is within the allowable range, the mixing performance is good, and the material can be transported forward with positive displacement. The maximum thermal deformation of the nozzle is 0.09861 mm, which is much smaller than the maximum deformation precision of 0.2 mm, indicating that the screw and nozzle are reasonably designed. The simulation proves the reasonableness of the calculation results.

Abstract:A new machining principle for non-cylinder pin hole of piston was presented by using giant magnetostrictive material (GMM) to control the deformation of tool rod. A mathematical model was established to characterize the relation between the control current of coil and the deformation of giant magnetostrictive tool rod. A series of tests on the deformation behaviors of giant magnetostrictive tool rod were done, and the relation curve between the radius of boring cutter and the coil currents was obtained, which validated the controllability and stability of the radius of boring cutter. Then the control system for boring the non-cylinder pin hole of piston was developed, whose main function modules including displacement detection, temperature detection for thermal deformation compensation, constant current power and central control unit. The machining results show that the developed machine tool can reach the accuracy of micron order.

Abstract:The ductile forming process of a polymer in a standard screw extruder and pin-barrel extruder, equipped with or without a field synergy elongation screw, was investigated by the finite element method. In order to assess the mixing and heat transfer capabilities of screws, characteristic parameters such as the mixing efficiency, segregation scale, and temperature distribution of different structures were analyzed and compared. The results indicated that the flow pattern of the polymer melt in the extruder was significantly influenced by the screw structure and was improved by the newly designed field synergy screw configuration, which brought a desirable elongational flow to enhance the radial convection. This was attributed to the unique radial wedge-shaped repeated convergence region of the field synergy elongation screw, increasing the synergistic effect between the velocity field, velocity gradient field, and temperature gradient field and thus improving the heat transfer and mixing efficiency. After adding barrel pins, the flow was forced to split, resulting in a more significant stretching effect on the melt. The field synergy effect in the pin mixed region was strengthened, which further increased the heat and mass transfer efficiency of the screw. However, increasing barrel pins could also lead to undesired temperature fluctuation and flow resistance, which have a negative impact on the melt uniformity. This study offers an important reference for optimizing screw structure to obtain strong mixing and heat transfer performances.

Abstract:Screw design for single screw extruders is a subject often surrounded by a certain degree of mysticism; in fact, by many people it is considered to be a black art. Others approach screw design from a mathematical point of view and determine the screw geometry from mathematical simulation of the extrusion process. Neither approach works very well. Our understanding of the extrusion process has improved considerably over the last 40 years. As a result, screw design certainly cannot and should not be considered a black art, because doing so would basically ignore all the progress made in the development of improved understanding of the extrusion process. On the other hand, relying only on mathematical modeling to achieve the desired extruder performance is not entirely appropriate, simply because the extrusion theory has not developed to the point that extruder performances can be predicted with 100 percent accuracy. The correct way to approach screw design is to combine extrusion theory and practical experience. As long as the extrusion theory is not fully developed, there is no substitute for practical experience. In this paper a practical approach to screw design is developed, with a minimal use of extrusion theory, to facilitate wider implementation of this approach. The design of the solids conveying, plasticating, melt conveying, and mixing zones of the extruder will be described based on a discussion on what physically happens to the material as it progresses along the extruder screw. It will be shown that the appropriate screw design is strongly dependent on the flow properties of the material to be extruded as well as the amount of pressure that has to be developed by the screw. This means that the screw design cannot be analyzed without consideration of the die that will be used at the end of the extruder. The design of the die, the melt flow properties of the polymer, the throughput rate, the melt temperatures, and the screen pack determine the amount of pressure that has to be developed by the screw. Therefore, the screw design that is appropriate in a regular extrusion operation is usually not optimum when a melt pump is used, because in the latter case the screw only has to develop a small amount of pressure.

Abstract:A novel, self‐cleaning, corotating nontwin screw configuration is proposed, and its geometry is briefly introduced in this study. In this new configuration, one single‐tip screw element intermeshes with another two‐tip screw element at a speed ratio of 2. A numerical simulation of the three‐dimensional flow field in this new kind of conveying system, as well as in the conventional twin screw configuration, was carried out using the finite element method (FEM) and the mesh superposition technique (MST) provided by the commercial CFD code POLYFLOW. The purely viscous fluid is assumed to obey the Bird–Carreau constitutive model. Based on the predicted flow field in the domain FEM mesh, post‐treatment codes have been developed to predict the mixing details where standard fourth‐order Runge–Kutta schemes were used. Flow patterns and mixing dynamics were presented in terms of the mixing evolution of the particle group released from different initial positions and the variation of the variance index, mixing index, strain tensor magnitude, and their time histories. Trajectories of the particle groups were captured successfully, and an obvious difference with regard to flow pattern and mixing was found for different types of screw geometries. The numerical results showed that mixing was highly dependent on the initial position of the particles and that the nontwin screw configuration had better distributive and dispersive mixing abilities than the conventional twin screw configuration.

Abstract:The article deals with the development of a design method for a 3D printer extruder screw. The key aspects that must be applied during design are described. The main mechanical properties that should be taken into account when designing the screw element of the extruder are given. Various designs of screws, their advantages and disadvantages are considered. A single-screw extruder was selected for a 3D printer, which uses granules, crushed waste polymer materials as raw materials. It is proposed to use a three-zone cylindrical one-way screw with a constant pitch and without a degassing zone of the screw for processing granules or crushed polymer particles. Recommended for screw extruders that do not require high dosing pressure of molten polymer material and that process non-porous homogeneous polymer materials, single-zone screws with a constant pitch and depth of screw cutting. Their use in the processing of cut strips from plastic waste is proposed. The main geometric parameters of the screw with a constant pitch and a variable depth of the screw channel were determined for designing. The diameter for the 3D printer extruder has been selected. Dependencies are given for determining the length of the screw, the pitch of the screw thread, the width of the crest of the turn, the angle of elevation of the screw line of the screw thread, and the depth of the screw channel of the screw. Dependencies are given for determining the boundaries of feeding, plasticizing, and dosing zones. The degree of screw compression was determined for the main polymer materials used in 3D printing. The geometry of screws depending on the degree of compression for different materials is given. A formula is presented for determining the volume performance of a 3D printer extruder depending on the design of the dosing zone and nozzle resistance. The formulas for determining the forward flow constant, the reverse flow constant and the flow constant of the flowing material and the dependence of the coefficients characterizing the design of the auger with a variable cutting depth are presented. The geometric parameters of screws with a constant pitch and depth of screw cutting and expressions for their determination are described.
Optimal design and development of two-segment variable-pitch screw rotors for twin-screw vacuum pumps

Abstract:The built-in volume ratio of the twin-screw vacuum pump plays a crucial role in determining its applications. The screw rotor with larger built-in volume ratio has lower power consumption and lower discharge temperature, which is beneficial to obtain a higher ultimate vacuum. In order to improve the built-in volume ratio of screw rotors, and then develop a twin-screw vacuum pump with high ultimate vacuum, this paper presented a two-segment variable-pitch screw rotor generated by sweeping a constant cross-sectional profile along helixes. Effects of geometric parameters including the radius ratio and central angle on the rotor structure, area utilization and pumping speed of the proposed variable-pitch screw rotor were analyzed. Consequently, a pair of intermeshing two-segment variable-pitch screw rotors were optimized and manufactured, and a prototype of a twin-screw vacuum pump was developed. The performance of the proposed variable-pitch screw rotor was verified by the performance experiment of the developed prototype. Results show that the proposed two-segment variable-pitch screw rotors exhibits many distinct advantages of high ultimate vacuum, easy to process, and low noise and vibration; and its ultimate vacuum can quickly reach 0.1Pa. The developed screw rotors are of great significance for improving the performance and application of the twin-screw vacuum pump.

Qualitative study on intermeshing co-rotating twin screw extrusion using novel visual technique

Abstract:A visual experimental technique has been developed to investigate the dynamic processing characteristics of intermeshing co-rotating type twin screw extrusion. The technique involved a specially constructed 50 mm diameter, parallel type twin screw extruder, which had glass windows along the two sides and the upper face of the metal barrel. This equipment enabled the dynamic behaviour to be studied clearly under normal processing conditions. The investigation involved carefully observing the flow characteristics of the polymer during processing through the glass windows using the naked eye, the playback of video films, and still photographs taken during processing. Five types of resin (low density polyethylene, polypropylene, polystyrene, polycarbonate, and acrylonitrile/butadiene/styrene terpolymer) were used. Different modes of processing behaviour were identified. These included: four modes of solid feeding mechanisms, depending on the rate of solid feeding from the hopper to the barrel; the formation of two phase agglomerates in the melting zone; accumulation of molten polymer before devolatisation occurred; and a partially fed melt homogenisation mechanism in the last portion of the screws.

Abstract:In this paper, melting process in a co-rotating twin screw extruder was studied based on two dimensional melting model of flow field cross section. Positive displacement conveying characteristic in the melting section was assumed and melting process of each section was regarded as the result of time evolution. Procedure of melting was analyzed according to experiments and numerical simulations, both indicating that solid materials in the flight zones would melt firstly and carcass wrapped in the middle of melt would be molten finally. Liquid fraction contours showed that flow of hot melt played an important role in the melting process of cross section. Four types of melting mechanisms were summarized, in which viscous dissipation heat was discussed in detail, showing that viscous dissipation contributed about 10%-30% to the total energy needed during melting. Screw speed affected viscous dissipation significantly, while heating flux of barrel had little influence on it.

Abstract:Residence time distribution has vital effect on polymer reactive extrusion processing. We introduced the basic principle of classical ideal models and the selection of model at screw different parts. From simple models of single screw extruder to complex model of twin-screw extruder, the application of numerical simulation on RTD was reviewed; the difficulty and advantage were explained. In the last, the merit and defect of reactor models and numerical simulation were compared, and we pointed out how to combine the two methods is the research emphasis in the future.

Abstract:Compounding is an important step in processing base polymers and is used to incorporate various additives into a polymer. For this purpose, different screw elements are used for dispersive and distributive mixing on a co-rotating twin-screw extruder. Optimising the screw configuration requires precise knowledge of the screw elements' mixing properties, which have not been thoroughly investigated. This study analyses the mixing behaviour of individual screw elements regarding dispersive and distributive mixing using 3D CFD flow simulations with subsequent particle tracking. For distributive mixing, the particle distribution behind the screw elements in the XY plane is analysed and the mixing index MQ, which relates the standard deviation and the mean value of the triangular areas between the particles, is calculated. For dispersive mixing, the maximum shear stress on the particle path and the integral of the shear stress over the residence time of each individual particle are determined. The results show that screw element geometry and rotation speed have a significant influence on dispersive and distributive mixing. In addition, better dispersive mixing is achievable with highly viscous materials. These findings enable the optimisation of the mixing zone of a co-rotating twin-screw extruder for the efficient mixing of mineral fillers.

Abstract:Numerical simulation of the extrusion process of polystyrene in a intermeshing co-rotating twin screw extruder was carried out to compute the residence time distribution (RTD) of the material particles and other flow field parameters in various processing conditions. The computed RTD was compared with the on-line measurement results, and a fairly good agreement was reached between them. Moreover, based on the numerical results, a definite relationship was determined for the influence of the screw rotation speed and feed rate on the residence time of the polymer melt. Numeric simulation results also predicted the profile of the flow field parameters such as temperature, filling ratio, pressure and viscosity along the axis of the screw under various processing conditions. The computer simulation method helps to investigate the internal flow state and residence time of the polymeric melt in a twin screw extruder and therefore helps to optimize the production.

Abstract:This work aims at simulation by particle tracking the local residence time distributions (RTDs) of a co-rotating twin-screw extruder using computational fluid dynamics. Simulated results follow reasonably well the trend of experimental results obtained by an in-line measuring instrument for different screw configurations and feed rates. To analyze the distributive mixing performance and overall efficiency of different types of kneading discs (KDs), mixing parameters such as area stretch ratio, instantaneous efficiency, and time-average efficiency are calculated. Among KDs with stagger angles 45 degrees, 60 degrees, and 90 degrees, the 90/10/64 with disc gaps is most efficient in terms of distributive mixing. The effects of the disc width and disc gap on the local RTD and distributive mixing are also discussed. This provides a numerical tool for assessing point-by-point information on the local RTD, flow, and mixing along the screw extruder. POLYM. ENG. SCI., 49:1772-1783, 2009. Abstract:Through mathematical derivation based on screw engagement theory, the complete equations of the rotor profile with single thread, fixed pitch screws, trapezium and concave tooth surface were given. The end face profile of the pair screw rotor is conjugate and identical. The pair screw rotor form a meshing relationship by left hand and right hand. Finally, through modeling and simulation of meshing process by PRO/ENGINEER software, the profile equation is proved to be correct, the meshing line is completed, and operating the tooth surface interference does not occur in the course of meshing process.

Abstract:Based on the accuracy demands and structure characteristics of having rectangular spline on two ends,combined with production practice,the technical difficulties and key points in cold-extrusion process and die design of subsidiary transmission shaft were analyzed.Cold-extrusion process plan and one kind of subsidiary transmission shaft cold-extrusion die structure was introduced.The production practice result shows that the die structure design is generally reasonable and the products quality are stable and reliable.
