Abstract:This paper studies the springback after the lateral bending of T-section rails, considering the work-hardening materials. A linear-hardening model and an elastic-plastic power-exponent hardening model of the material are adopted and compared with the real experimental stress-strain curve obtained from the uniaxial tension tests. The analytical formulas for the springback and residual curvatures are given. The numerical results indicate that the material hardening directly affects the accuracy of springback prediction compared with the experimental results. Besides, springback prediction is not sensitive to hardening parameters in the beginning of elastic-plastic bending deformation. Although there is an apparent yield stage in the true stress-strain curve, the adopted hardening models can achieve an allowable relative error, if hardening parameters are properly selected.
Two-dimensional Bending Springback Analysis and Test of T-rail

Abstract:In order to obtain the accurate springback in the bending correction process of T-rail,considering T-rail has vertical non-symmetrical cross-section besides horizontal symmetrical cross-section,the bending springback rules in both directions had great diversity and complexity,linear hardening elastic-plastic theory was used to analyze the mechanism of two-dimensional bending springback,the analytical expressions of springback curvature and bending curvature,springback and bending deflection,were gained.So the springback of specific bending could be easily obtained.The two-dimensional bending tests of T-rail were conducted by Electronic Universal Testing Machine,comparing the springback obtained by analytical expressions and tests,the minimum relative error is 1.35% in the horizontal direction and 1.97% in the vertical direction,it shows the springback expressions are accurate,but the relative errors of analytical springback will rise with the increase of bending deflection because of elastic-plastic mechanics assumption in the springback analysis.

Abstract:There is a time-dependent springback phenomenon seen during the process of the bending-straightening of slender shafts, which has a great influence on the evaluation of straightness after straightening, creating a risk of misjudgment. This paper presents a dynamic evaluation method of straightness considering time-dependent springback in the bending-straightening process. Firstly, based on viscoelastic mechanics and bending-straightening, the influencing factors of time-dependent springback were analyzed on the basis of certain assumptions, including straightening stroke.delta C, fulcrum distance L, instantaneous springback delta b, straightening time ts, and straightening force Fmax. As the main part of the proposed dynamic evaluation method, the GA-BP neural network is used to establish a model for fast prediction of time-dependent springback in straightening, and it is compared with the linear regression model. The maximum prediction error of the GA-BP model was 0.0038 mm, which was much lower than that of the regression model, at 0.014 mm. The root mean square error (RMSE) of the GA-BP model was 0.0042, and that of the regression model was 0.0098. Finally, the effectiveness of the dynamic straightness evaluation method considering time-dependent springback is verified by experiments. Finally, the sensitivity and relative importance of the influencing factors are analyzed, and the order is delta(C)>t(s)>F-max>L>delta(b).

Abstract:Multiple bending faces more challenges in accurate springback prediction for difficult-to-form metals such as aluminum alloys and high-strength steels. This is attributed to stress inheritance (the effect of residual stress on subsequent bending), the Bauschinger effect and nonlinear unloading-reloading behavior, which have a more significant effect on the springback of difficult-to-form metals. A new analytical model considering these key factors was established, and the solution method of a series of key equations were given. The Chaboche hardening model and two elastic models (chord modulus and nonlinear elastic model) were used to characterize the constitutive properties. Experiments were performed to verify the analytical model, and the effects of the above three factors on springback were investigated. The results show that the analytical results are in good agreement with the experimental results, and the average relative error of the 6061 aluminum alloy rectangular section beam under two cycles of positive and reverse pure bending is within 3 %. Compared with the existing models, the analytical model established in this study has higher prediction accuracy and faster solution speed.

Abstract:The impacting and rebounding behaviors of straight elastic components are investigated and a unified approach is proposed to analytically predict the whole process of the collision and rebounding of straight elastic bars and beams after each of them impinges on ideal (massless) elastic spring(s). The mathematical problems with definitive solution are formulated, respectively, for both the constrained-motion and free-motion stages, and the method of mode superposition, which is concise and straightforward especially for long-time interaction and multiple collision cases, is successfully utilized by repeatedly altering boundary and initial conditions for these successive stages. These two stages happen alternatively and the collision process terminates when the constrained motion no longer occurs. In particular, three examples are investigated in detail; they are: a straight bar impinges on an ideal elastic spring along its axis, a straight beam vertically impinges on an ideal elastic spring at the beam's midpoint, and a straight beam vertically impinges on two ideal springs with the same stiffness at the beam's two ends. Numerical results show that the coefficient of restitution (COR) and the nondimensional rebounding time (NRT) only depend on the stiffness ratio between the ideal spring(s) and the elastic bar/beam. Collision happens only once for the straight bar impinging on spring, while multiple collisions occur for the straight beam impinging on springs in the cases with large stiffness ratio. Once multiple collisions occur, COR undergoes complicated fluctuation with the increase of stiffness ratio. Approximate analytical solutions (AASs) for COR and NRT under the cases of small stiffness ratio are all derived. Finally, to validate the proposed approach in practical collision problems, the influence of the springs' mass on the collision behavior is demonstrated through numerical simulation.
Analytical prediction of springback based on residual differential strain during sheet metal bending

Abstract:As the springback of sheet metal during unloading may cause deviation from a desired shape, accurately predicting springback is essential for the design of sheet stamping operations. Finite-element models have not been successful in predicting springback; hence there is a need for analytical models to make such predictions. In this study, a model based on differential strains after relief from the maximum bending stress is derived for six different deformation patterns in order to predict springback analytically. The springback for each deformation pattern is estimated by the residual differential strains between outer and inner surfaces after elastic recovery. Each of the six deformation patterns has a valid region of applicability, based on elastic modulus, yield strength, applied tension, and bending geometry. Analytical equations for the springback of the sheet deformed under these six deformation patterns are derived. Traditional analytical models for springback prediction have been based on elastic unloading from a bending moment. Traditional models also require the knowledge of the stress distribution through the thickness of the sheet, whereas the residual differential strain model only requires the stress state on the outer and inner surfaces of the sheet. In order to compare the residual differential strain model with the traditional bending moment model, a bending moment model is derived for the same exact deformation patterns. Results from the two models are compared for various materials.
Springing Analysis of Elastic Vessels in Head and Oblique Seas Including Nonlinear Effects Due to Second Order Diffraction Pressures

Abstract:The wave-induced vibration of the ship hull, commonly called springing, may not produce extreme stresses, but it is likely to have a direct effect on fatigue-life estimates due to its high frequency content. This research investigates the second order contribution to the springing bending moment from the sum frequency of incident ocean waves in both head and oblique seas. The computer program developed here extends the ABS SSRS (Ship Spring Response System) program to oblique seas using Troesch’s oblique sea linear diffraction theory [1]. The theoretical calculations for forward speed are modified by an empirical factor to correlate more closely with experimental results. An example calculation on a Bulk Carrier was performed for different heading angles. For one such representative sea state, the overall increase to the total bending moment from the nonlinear, sum-frequency excitation is found to be less than 12%. However, the nonlinear springing (RMS) increases the total RMS springing over the linear springing by more than 5 times in some stations, which has significant implications for fatigue studies. A sea state sweep study (using ITTC spectrum) also shows the springing effects are highly sea state dependent. Overall, springing effects decrease as zero crossing periods increase, which indicates springing is important in sea states with short waves and becomes less significant in sea states with long waves.
A Study on the Effect of Young’s Modulus Modeling on the Energy Conservation in Elastic–Plastic Material Computation

Abstract:Young's modulus has a strong effect on the mechanical behavior of elastic–plastic materials, such as elastic stiffness, elastic recovery, and potential energy. Since springback prediction is important in the sheet metal forming process, many of Young's modulus studies have been focused on capturing the amount of springback. This work investigated the effect of Young's modulus modeling focusing on energy conservation point. For this study, three representative concepts of Young's modulus modeling (fixed modulus, chord modulus, and nonlinear modulus models) were employed. The three modulus models were coupled with the Chaboche kinematic hardening, and implemented into the ABAQUS User-defined material subroutine. The models were used to simulate cyclic loading, monotonic loading conditions, and 2D-draw bending process including the springback prediction. The models showed good agreement with the measured data in the numerical studies. However, in the chord modulus model, a negative potential energy phenomenon was detected during the elastic recovery path, which is unrealistic, while the fixed and nonlinear modulus models keep the energy conservation law. This work discusses the reason for the negative potential energy computation based on the energy dissipation, and presents a numerical method to compensate the negative potential energy.

Abstract:In this paper, the uniaxial loading–unloading–reloading (LUR) tensile test was conducted to determine the elastic modulus depending on the plastic pre-strain. To obtain the material parameters and parameter of Yoshida-Uemori’s kinematic hardening models, tension–compression experiments were carried out. The experimental results of the cyclic loading tests together with the numerically predicted response of the plastic behavior were utilized to determine the parameters using the Ls-opt optimization tool. The springback phenomenon is a critical issue in industrial sheet metal forming processes, which could affect the quality of the product. Therefore, it is necessary to represent a method to predict the springback. To achieve this aim, the calibrated plasticity models based on appropriate tests (cyclic loading) were implemented in commercial finite element (FE) code Ls-dyna to predict the springback in the roll forming process. Moreover, appropriate experimental tests were performed to validate the numerical results, which were obtained by the proposed model. The results showed that the hardening models and the variation of elastic modulus have significant impact on springback accuracy. The Yoshida-Uemori’s hardening represents more accurate prediction of the springback during the roll forming process when compared to isotropic hardening. Using the chord modulus to determine the reduction in elastic modulus gave more accurate results to predict springback when compared with the unloading and loading modulus to both hardening models.

Abstract:Due to the discrete die of multi-point stretch bending, there are contact zone and non-contact zone on the profile, which makes the springback phenomenon more complicated. In this paper, considering that the neutral layer will shift due to the application of pre-stretching and post-stretching, an analytical model of the relationship between springback error and stress is established. Under the different bending radius, the maximum springback error obtained by theoretical calculation is 6.9%, while the average springback error of the traditional springback model is 10.5%, which means that the springback prediction model proposed in this paper is more reliable. Multi-point stretch bending has been unanimously recognized by everyone because of its adjustable die surface. In this paper, the secant method is used to calculate the springback compensation factor, so that the springback error of the profile is within the allowable error range of the production under the limited numbers of springback compensation.

Abstract:High strength titanium bent tubes present promising usages in advanced aircraft and spacecraft to achieve lightweight and improve overall performance. However, the high ratio of yield strength to Young's modulus results in significant springback in bending, which limits their forming accuracy. In this work, the Bauschinger effect and nonlinear unloading behavior of high strength Ti-3Al-2.5V tube are experimentally investigated. Then, to describe such behaviors, the Yoshida-Uemori (Y-U) two-surface hardening model and Chord unloading model are introduced into the elastoplastic constitutive framework and numerically implemented. Taking rotary draw (RDB) bending as a case, the springback angles are predicted and analyzed by comparison with the experimental results.

Abstract:Springback is inevitable for thin-walled rectangular 3A21 tube in rotary-draw bending process, and Young’s modulus is a crucial material property parameter affecting springback simulation. Therefore, to improve the springback prediction precision, the variation of Young’s modulus with plastic deformation for 3A21 material is studied through a repeated loading-unloading experiment, and a piecewise linear function is given out to describe the relationship between Young’s modulus and plastic strain, which is considered into a new material constitutive model combined with the Von-Mises yield function and the Swift isotropic hardening rule. Furthermore, a finite element springback prediction model is established by means of this new constitutive model for rotary-draw bending process of thin-walled rectangular 3A21 tube, and its reliability is validated experimentally. Comparisons between simulation results and experimental data show that, the accuracy of springback prediction can be improved significantly by 18.02% when the variation of Young’s modulus is considered. On the basis of the established model, the stress distribution field of thin-walled rectangular 3A21 tube in the whole rotary-draw bending process is obtained and analyzed.

Description of elastic–plastic stress–strain transition in cyclic plasticity and its effect on springback prediction

Abstract:In the cyclic plasticity deformation of metallic materials, nonlinear elastic unloading and subsequent smooth elastic–plastic stress–strain behavior is observed in reverse loading owing to the Bauschinger effect. To determine how accurately material models can describe the elastic–plastic transition behavior, cyclic stress–strain simulations were conducted and their results were compared with the corresponding results for DP980 and 590R high-strength steel (HSS) sheets. The two plasticity models, the Yoshida–Uemori (Y-U) pure kinematic hardening (KH) model and the Armstrong–Frederick KH combined with isotropic hardening (A-F–KH + IH) model, were used with four different types of elasticity models, Young’s modulus, plastic-strain-dependent chord modulus, yield-surface-average (YSA) elastic modulus, and nonlinear elastic model. The best model to describe the realistic elastic-plastic transition behavior was the Y-U model combined with the nonlinear elastic model. The effects of these material models on springback prediction were examined based on a plane-strain bending–unbending springback simulation. When using the Y-U model, the amounts of springback and residual stresses calculated by the two plastic-strain–dependent linear elastic models and the nonlinear elastic model were almost the same. By contrast, when using the A-F–KH + IH model, the calculated results using the linear elastic models were quite different from those of the nonlinear model calculation. The effect of the yield plateau on the springback calculation was minor.

Springback prediction continues to play a special role in the process design of sheet metal forming processes. During the forming process, elastic energy is stored in the sheet metal, which is released after the tool is opened. The dimensional accuracy and the function of the component in particular can be negatively affected by this. For this reason, the springback is predicted by means of numerical modeling in order to improve the process design. The simulation accuracy depends primarily on the used material model to map the stress-dependent material behavior and the quality of the experimental input data. High-strength aluminum alloys, which have a distinctive springback behavior, have a slightly pronounced tensile-compressive asymmetry. Since tensile and compressive stresses often occur in sheet metal forming processes, the consideration of this effect can lead to an improvement in springback prediction. Besides modeling the yield locus curve for describing the yield strength in the plane stress area, the yield curve data is also relevant for determining the strain hardening behavior. The work hardening is usually characterized by the tensile test or the hydraulic bulge test, which is used to describe the material behavior in the tensile stress state. A promising experimental method for the analysis of the material in the uniaxial compressive stress state is the sheet metal upsetting test. In addition to a local characterization of sheet metal materials, this test also enables the investigation of the material behavior at significantly higher plastic strains than in the tensile test. Thus, in this contribution it is examined to what extent the sheet metal upsetting test is suitable for improving the springback prediction quality of material models in sheet metal forming processes.

Abstract:Springback is an unavoidable problem in cold-forming processes and affects the efficiency and quality of the processing of outer sheets for ships. Therefore, effective control and prediction of sheet-forming springback is particularly important in the field of cold-bending processes. To this end, this paper presents research on cold-bending springback prediction based on a study of the multipoint cold-bending process combined with intelligent algorithms, as well as research on the multipoint cold-bending production of ship-hull plates. The forming process of spherical sheets was simulated by a finite element simulation. The amount of springback under different processes was studied, and the forming state and springback state were briefly analyzed. Then an in-depth study of machine learning was carried out, and the sparrow search algorithm (SSA) was introduced based on a back-propagation neural network (BPNN). The purpose of this integration was to prevent the BP neural network model from falling into local optimal solution problems. Then simulation data were obtained with the help of a simulation to build a backpropagation neural network prediction model, which was optimized based on the sparrow search algorithm, and training tests were conducted. Then the prediction results of the model were compared with the simulation data to verify that the prediction accuracy performance of the sparrow-search-algorithm-optimized BPNN model was improved. Finally, the prediction model based on the SSA–BPNN algorithm was compared with the prediction models of different algorithms, and the prediction results showed that SSA–BPNN outperformed other algorithms in prediction accuracy and speed; its prediction error was within 4%, which meets on-site processing requirements. The sparrow-search-algorithm-based optimization of BPNN was confirmed to have strong applicability in springback prediction.

Abstract:Accurate prediction of spring-back is essential for the design of tools used in automotive sheet-stamping operations. The 2-D draw bending operation presents a complex form of spring-back occurring in sheet-metal forming since the sheet undergoes stretching, bending and unbending deformations. These three sets of deformation can create complex stress-strain states in the sheet which result in the formation of side-wall curls after the sheet is allowed to unload. Accurate prediction of the side-wall curl requires using finite-element shell models which can account for curvature and stress variation through the thickness caused by bending and unbending of sheet. Since such models are generally computationally intense, an alternative and efficient method of predicting side-wall curls is desirable. This paper describes a novel and robust method for predicting spring-back and side-wall curls in 2-D draw bending operations, using moment-curvature relationships derived for sheets undergoing plane-strain stretching, bending and unbending deformations. This model makes use of the membrane finite-element solution to calculate spring-back. The accuracy of the model is verified by comparison with finite element (ABAQUS) and experimental results.

Abstract:Bending is one of the processes frequently applied during manufacture of aluminium components. The bending operation involves springback, which is defined as elastic recovery of the part during unloading. In manufacturing industry, it is still a practical problem to predict the final geometry of the part after springback and to design appropriate tooling in order to compensate for springback. In this paper, commercially available finite-element analysis (FEA) software is used to analyse bending and springback of different aluminium materials of different thickness. The amount of springback, the total equivalent plastic strains and the equivalent von Mises stresses are presented. The FEA results are compared with empirical data.

Abstract:The springback control method is usually based on surface compensation to make the shape of the springback consistent with the target. At present, it is mainly realized by theoretical calculation or numerical simulation, but the difference between material model and theoretical model leads to unstable compensation accuracy. In this paper, a compensation mechanism which based on the iterative principle of implicit equation is proposed from the point of view of mathematical analysis. The final shape of the part converges to the target shape by means of finite compensation with the iterative method. In this paper, the iterative compensation mechanism is applied to the free bending and stretch-bending processes under plane stress state, and the uniform curvature and variable curvature are compensated iteratively. The next iteration compensation profile is predicted according to the convergence of the iterative principle. Experimental results show that the iterative compensation method can predict the next compensation value, and the error is less than the target value after 2–3 iterations. The error convergence of the method studied in this project is directional and the convergence speed is fast. The compensation value can be quantitatively predicted, which has theoretical significance and application value for engineering design, mold repair and numerical simulation.

Abstract:The springback is one of the main defects in the flexible 3D stretch-bending process. In this paper, according to the orthogonal design of experiments, the numerical simulation analysis of the springback for the 3D stretch-bending aluminum profile is carried out by the ABAQUS finite element software. And to investigate the effect of material properties on the springback, the range analysis of the orthogonal experiment is performed. The results show that these material properties of the aluminum profile (elastic modulus E , yield strength σ y , and tangent modulus E 1 ) might have the biggest influence on the springback of the aluminum profile, and the optimized forming parameters are founded as follows: the horizontal bending degree is 14°, the vertical bending degree is 14°, the number of multipoint stretch-bending dies is 10, the friction coefficient is 0.15, and aluminum alloy grade is 6063. Moreover, the model of the BP neural network for the prediction of the springback is established and trained based on the orthogonal experiment, and the results with the BP neural network model are in good agreement with experimental results. So it is obvious that the BP neural network could predict effectively the springback of 3D multipoint stretch-bending parts.

Abstract:Stainless steel tubes are widely used in piping systems in aviation, aerospace and other high-tech fields because of their high strength, excellent corrosion and high-pressure resistance, and good resistance to high-temperature oxidation. This paper takes 304 stainless steel pipe as the research object, based on ABAQUS finite element platform, the springback behaviour of stainless steel pipe in the process of precise bending and forming has been studied in depth. The results show that: pipe bending unloading bending springback angle increases with the increase of the bending angle. The results of the study have important theoretical and practical significance for improving the accurate forming and springback of stainless steel tube bending.
