Effect of Spray Conditions on Deposition Behavior and Microstructure of Cold Sprayed Ni Coatings Sprayed with a Porous Electrolytic Ni Powder

Abstract:Cold sprayed Ni and Ni based protective coatings are potential alternatives to electroplated counterparts due to non-pollution feature of the cold spray process. However, it was found that, it is not easy to obtain completely dense Ni coatings with high deposition efficiency by using conventional gas atomized Ni powder. In this study, the deposition behavior of a porous dendritic electrolytic Ni (E Ni) powder was examined under series of spray parameters in terms of gas temperature and spray angle. The results show that, as the nitrogen gas temperature rises from 350°C to 400°C and 450°C, the coating porosity decreases from 4.4% to 0.6% and 0.4%, respectively, while the deposition efficiency increases significantly from 43.4% to 73.3% and 79.7%, respectively. Electrochemical polarization test reveals that the corrosion resistance of the coating increases with decreasing coating porosity. The coating sprayed at 450°C reveals comparable anticorrosion performance with bulk Ni in 3.5wt.% NaCl solution. Only if the spray angle is equivalent to 60° or higher, Ni coating of high quality can be successfully deposited with E Ni powder. Although the porous E Ni powder has large specific surface area, only a slight increase in oxygen content of the coating was detected as the increasing gas temperature from 350 to 450°C. A dramatic drop in deposition efficiency was detected with decreasing spray angle. Microstructure evolution of the electrolytic Ni powder during impact, nozzle clogging phenomenon and the possible solution were also studied.
