Abstract:Friction stir welding (FSW) is a very promising technique for joining particle-reinforced aluminum-matrix composites (PRAMCs), but with increase in the volume fraction of reinforcing particles, their distribution in welds becomes inhomogeneous. This leads to an inconsistent deformation of welds and their destruction at low stresses. In order to improve the weld microstructure, a smooth pin tool was used for the friction stir welding of AC4A + 30 vol.% SiC particle-reinforced aluminum-matrix composites. The present work describes the effect of welding parameters on the characteristics of particle distribution and the mechanical properties of welds. The ultimate strength of weld reached, 309 MPa, was almost 190% of that of the basic material. The mechanism of SiC particle conglomeration is clearly illustrated by means of schematic illustrations.

Abstract:AC4A cast aluminium alloy was friction stir welded, and the microstructure and mechanical properties of the joint and its component parts were examined and analysed. In the weld nugget of the weld, a large number of small silicon particles were homogeneously distributed in a continuous aluminium matrix, and the original casting voids were completely eliminated from the weld nugget, which therefore exhibited much better mechanical properties than the base material. In the thermomechanically affected zone (TMAZ) of the weld, there were short silicon plates and no void flaws, accordingly the weld composed of weld nugget and TMAZ exhibited better mechanical properties than the base material. The global joint fractured in the base material, and thus possessed the same tensile strength as the base material. These results clearly show that friction stir welding is an optimum welding process for cast aluminium alloys.

Abstract:Applications of aluminum matrix composite (AMC) engineering components are being quickly developed and their numbers are increasing, but difficulties still exist in the direct fabrication of large AMC components. Joining thick composite plates without drawbacks has become an effective and alternative route, and friction stir welding (FSW) is the most promising and efficient technique, which should be selected first. In this work, 120-mm ultra-thick plates of 16 vol pct SiCp/2014Al composites were successfully joined by double-sided FSW. Microstructural characterization and mechanical properties of the composite joint along the transverse and thickness directions are investigated, respectively. Along the transverse direction changing from the base material (BM) to the heat-affected zone (HAZ) to the nugget zone (NZ), SiC particles are broken, blunted and uniformly distributed, and the aluminum grains are refined. The coarse precipitates are dissolved and then re-precipitated. Vickers microhardness of the composite joint gradually increases, and the peak values appear in the NZ. For the composite joint, the tensile strength is close to that of the BM showing a joint efficiency of 97 pct. Along the thickness direction varying from the top surface to middle section of the composite joint, the SiC particle size has no significant differences in the NZ, the aluminum grain size gradually decreases, and the precipitate size has some differences. Vickers microhardness of the composite joint decreases with increasing thickness in the NZ and HAZ, and no clear differences exist in the BM; tensile properties of the composite joint present few differences with varying thickness, and tensile failures usually occur in the BM. A good understanding and guide can be provided for joining ultra-thick plates of metal matrix composites by FSW in industrial applications.

Abstract:According the bondability SiCP/6066Al matrix composites,a new bonding process,friction stir welding ,is presented. In this paper, an exploring investigation is carried out on the FSW of bondability SiCP/6066Al matrix composites. An excellent weld appearance is obtained. The properties of weld appearance and microstructure are studied. The results show that an excellent appearance is obtained by using FSW. The grain size is small in the nugget and distributed dispersion .

Abstract:Herein, in situ Al3Zr + 6082Al aluminum matrix composite sheets subjected to ultrahigh‐speed friction stir welding (FSW) at welding and stirring‐head rotation speeds of 200 mm min−1 and 11 000, 13 000, or 15 000 rpm, respectively, are focused on. X‐ray diffraction, electron microscopy, energy‐dispersive spectrometry, microhardness testing, and tensile testing are used to investigate the microstructures and mechanical properties of the welds. The weld nugget zone (NZ) of the high‐speed FSW joint of the Al3Zr + 6082Al matrix composite sheet comprises mainly equiaxed recrystallized grains, the thermomechanically affected zone comprises equiaxed recrystallized grains and elongated plastically deformed grains, and the heat‐affected zone comprises recrystallized grains. Results show that the FSW joint formed at 13 000 rpm and 200 mm min−1 is extremely well formed and has a compact and uniform structure. The microhardness of the 13 000 rpm FSW joint is highest at an NZ hardness and tensile strength of 128.08 HV and 153.7 MPa (87% of that of the base metal), respectively.

Abstract:It is expected that the demand for Metal Matrix Composite (MMCs) will increase in these applications in the aerospace and automotive industries sectors, strengthened AMC has different advantages over monolithic aluminium alloy as it has characteristics between matrix metal and reinforcement particles. However, adequate joining technique, which is important for structural materials, has not been established for (MMCs) yet. Conventional fusion welding is difficult because of the irregular redistribution or reinforcement particles. Also, the reaction between reinforcement particles and aluminium matrix as weld defects such as porosity in the fusion zone make fusion welding more difficult. The aim of this work was to show friction stir welding (FSW) feasibility for entering Al 6061/5 to Al 6061/18 wt. % SiCp composites has been produced by using stir casting technique. SiCp is added as reinforcement in to Aluminium alloy (Al 6061) for preparing metal matrix composite. This method is less expensive and very effective. Different rotational speeds,1000 and 1800 rpm and traverse speed 10 mm \ min was examined. Specimen composite plates having thick 10 mm were FS welded successfully. A high-speed steel (HSS) cylindrical instrument with conical pin form was used for FSW. The outcome revealed that the ultimate tensile strength of the welded joint (Al 6061/18 wt. %) was 195 MPa at rotation speed 1800 rpm, the outcome revealed that the ultimate tensile strength of the welded joint (Al 6061/18 wt.%) was 165 MPa at rotation speed 1000 rpm, that was very near to the composite matrix as-cast strength. The research of microstructure showed the reason for increased joint strength and microhardness. The microstructural study showed the reason (4 %) for higher joint strength and microhardness. due to Significant of SiCp close to the boundary of the dynamically recrystallized and thermo mechanically affected zone (TMAZ) was observed through rotation speed 1800 rpm. The friction stir welded ultimate tensile strength Decreases as the volume fraction increases of SiCp (18 wt.%).

Abstract:Friction stir welding (FSW) of dissimilar metals and polymers has shown some attractive applications in industrial fields such as drone tails and automotive parts. Adjusting process parameters is a fast and effective method to improve the tensile performance of joints. In this paper, the evaluation of friction stir lap welded joints between 6061-T6 aluminum alloy and carbon fiber reinforced thermoplastic (CFRTP) is conducted by studying the microstructure characteristics of the weld interface, SEM of the fracture surface, tensile and hardness analysis. The results indicate that the upper part of the weld cross-section joint experiences longer stirring and friction durations. The small metal fragments broken at the lower part of the joint are recombined into larger fragments. At high rotational speeds, the formation of welds is faster and more uniform. Metal fragments are further broken and refined and the molten CFRTP is uniformly mixed with Al alloy fragments in the stirring zone, which improvs the bonding property between two materials. Therefore, the value of tensile strength at 1800 rpm reaches 32.9 MPa, which is equivalent to 63.1% of CFRTP sheets.

Abstract:The traditional fusion welding of carbon nanotubes (CNTs) reinforcement aluminium matrix composites has serious welding defects due to the violent interfacial reaction and the brittle secondary phase. In this paper, friction stir welding (FSW), a solid-phase welding technique, was applied to join the CNT/Al matrix composites. The result shows that the tensile strength of the FSW joint fabricated at 800 rev min –1 and 100 mm min –1 is 511 MPa, reaching 92.1% of the CNT/Al composites. After FSW, the original CNTs were damaged and formed the nano Al 4 C 3 phase. Orowan strengthening of the Al 4 C 3 phase, dislocation strengthening and grain refinement of FSW are the predominant strengthening mechanism for the joints. The great interfacial bonding between nano Al 4 C 3 and matrix benefits the joint mechanical properties as well.

Abstract:Friction stir welding was applied to a zirconium alloy, Zircaloy-4, using a Co-based alloy tool. Zircaloy-4 was successfully welded, and a shiny, smooth surface was obtained. Abstract:The aluminum alloy matrix was partially melted and α-aluminum dendrites and eutectic silicon occurred in the friction stir weld. The eutectic silicon looked like needle shape in the retreating side and equiaxed shape in the advancing side. The formation mechanism of microstructural characteristics is divided into four stages, including the melting of matrix and cracking of coarse SiC particles, the nucleation of α-aluminum, the growth of α-aluminum and nucleation of eutectic silicon, and the formation of fine eutectic silicon.

Abstract:The friction stir welding (FSW) joints of CNT/Al-Cu-Mg composites have severe flash defects and softening phenomena due to the excessive heat input. In this paper, underwater friction stir welding (UFSW) was used to transfer the heat input and increase the cooling rate of the joint, which was beneficial to suppress the coarsening of the strengthening precipitates in the thermal mechanically affected zone (TMAZ) and narrow the range of TMAZ. The DIC results demonstrate that the joints obtained by UFSW alleviate the strain concentration in the TMAZ. The nugget zone (NZ) with outstanding performance could synergistically engage in plastic deformation. Thus, the mechanical properties of the UFSW joint increase to 523 MPa, reaching 94.7% of the CNT/Al-Cu-Mg composites, providing further improvement of the FSW joints. Additionally, the flash defects have been improved due to the descent of the thermal cycle, which alleviates the difficulty of post-weld processing and promotes welding efficiency.(c) 2022 The Author(s). Abstract:Friction stir lap welding (FSLW) was employed to weld dissimilar joints of zirconium and stainless steel for the first time. The microstructure, evolution mechanism of intermetallic compounds (IMCs) and mechanical properties of joint were investigated. Discontinuous dynamic recrystallization (DDRX) and continuous dynamic recrystallization (CDRX) occurred in zirconium, while DDRX occurred in stainless steel during FSLW. The formation sequence of IMCs at the interface was FeZr3, FeZr2, Fe2Zr, and Fe23Zr6. The crack nucleated at the hook zone on the advancing side (HookAS), and IMCs in the Zr/SS mixed zone accelerated crack propagation. The fracture surface exhibited ductile-brittle mixed fracture characteristic.

Abstract:The 8 mm-thick 2195 Al-Li alloy joints were achieved by Friction Stir Welding (FSW). The microstructural evolution, temperature-dependent mechanical properties, and fracture properties were studied. The T1, δ′/β′ and θ′ precipitates were observed in the Base Metal (BM) and the Heat Affected Zone (HAZ). Most of the precipitates, except for re-precipitated δ′/β′ phases, were dissolved in the Nugget Zone (NZ). The tensile specimens that failed at cryogenic temperatures (–196 °C) had the maximum Ultimate Tensile Strength (UTS), and the fracture surface showed the inter-granular fracture characteristics. Compared to those at room temperature (25 °C), the decreasing tensile properties at high temperature (180 °C) were related to microstructure and strain hardening effects. The NZ presented the optimal fracture toughness, and the Crack Tip Opening Displacement (CTOD) was mutually dominated by microhardness and grain size. Analysis on Fatigue Crack Growth (FCG) rates indicates that the Thermal-Mechanically Affected Zone (TMAZ) exhibited the most superior fatigue resistance performance at stress intensity range below 17 MPa·m1/2 due to compressive residual stress and the crack closure effect. The fatigue fracture surfaces reveal that the crack propagation zone was characterized by the striations and secondary cracks. Also, inter-granular fracture behavior was responsible for the fastest FCG rates in the NZ.

Abstract:The aim of this paper is to offer a novel friction stir welding technique to achieve non-thinning and lack of kissing bond welds with excellent mechanical properties. In the conventional friction stir welding (CFSW) process, a certain size spindle tilting angle and a shoulder plunge depth were applied in order to obtain high-quality welds. However, what was the reason for the thinning phenomenon of weld and thus the weakening of weld bearing capacity? The reduction of spindle tilting angle and shoulder plunge depth was likely to cause the welding tool not being able to reach the weld root, and thus, it was engendered for the kissing bond or the absence of complete penetration. In the present study, a novel welding tool with large size shoulder and Archimedes spiral groove was designed in order to achieve non-thinning and lack of kissing bond welds. The microstructures and mechanical properties of the joints obtained by the non-thinning and penetrating friction stir welding (NTPFSW) and the penetrating friction stir welding (PFSW) had been analyzed in detail. Compared with PFSW, NTPFSW had a narrow shoulder-affected zone. The thickness of NTPFSW joint is 0.1 mm thicker than that of BM and 0.22 mm thicker than that of PFSW joint. The stir zones (SZ) obtained by the PFSW and NTPFSW were both composed of fine equiaxed grains. The grains in the upper part of NTPFSW joint were larger in size, and the number of precipitates (θ’ phase) was less. NTPFSW completely eliminated the weld thinning phenomenon, and the tensile properties were 365 Mpa, which is 2% higher than that of PFSW.

Abstract:Friction stir welding (FSW) technique is considered to offer advantages in terms of dissimilar jointing. In this paper, friction stir lap welding (FSLW) for the 6061-T6 Al alloy and CFRTP are carried out to explore the bonding mechanisms of the hybrid joint. Firstly, weld surface morphology is studied with the welding parameters. Then the analyses of macro/micro-structures, mechanical tensile properties, microhardness and fractographic of the dissimilar joints are carried out by optical microscopy, scanning electron microscopy and hardness and tensile tests. Results indicate that the welding speed is the most significant factor affecting the welding surface morphology. Tensile strength reaches the maximum with the average value of 33.39 MPa at the welding speed of 180 mm/min, which is equivalent to 64 % that of the parent CFRTP strength. The maximum value of 30.6 Hv is achieved at the CFRTP of the binding area when the welding speed is 180 mm/min. Microstructure analysis indicates that there are large numbers of macro- and micro-mechanical interlocks at the joint with the plasticized aluminum alloy flows into the porous structure of the pyrolysis of CFRTP resin matrix under the action of friction heat and forging force. The C content increases at the interface of Al alloy layer, which improved the mechanical properties.

Abstract:Friction stir welding (FSW) is extensively used to join aluminum alloys components for applications in structural, aviation and automotive sectors. In this investigation, the mechanical properties (tensile strength, percentage elongation, and microhardness), abrasive wear properties and microstructure of friction stir welded joint of AA6061-T6 were studied by inter-plate reinforcing of silicon carbide microparticles (µSiC) and silicon nitride microparticles (µSi3N4). The friction stir welding was performed at different tool rotational speed (TRS) (750, 1000 and 1400 rpm) and welding speed of 56, 80 and 112 mm/min. The friction stir welded joint without reinforcement and with µSiC exhibited maximum tensile strength at two combinations of welding speed and tool rotational speed; one at welding speed of 112 mm/min, TRS of 1000 RPM and other at welding speed of 56 mm/min and TRS of 1400 rpm. It was realized that the reinforcement of µSiC and µSi3N4 decreased the tensile properties of the welded joint but improved the abrasive wear and microhardness properties considerably in the stir zone. The reinforcement of µSiC during FSW demonstrated better tensile, microhardness and abrasive wear resistant properties than the FSW joints with µSi3N4 reinforcement. The improvement in microhardness of the FSW joint reinforced with SiC and Si3N4 microparticles is attributed to the pinning effect produced by the hard particles inclusions.

Abstract:A metal matrix composite made of AZ31 containing SiC nano-particles was successfully produced by friction stir welding (FSW), and the effect of processing parameters such as rotational and transversal speeds on the microstructure (grain size) and mechanical properties (tensile and hardness tests) were investigated. Prior to friction stir welding, nano-sized SiC particles were incorporated into the joint line and then different rotational (600, 800 and 1000 r/min) and transversal speeds (25, 75, 125 and 175 mm/min) were tested. The results indicated that the grain size of the matrix and SiC nano-particles are two key parameters controlling different characteristics of the developed composite. Both parameters, in turns, are dependent on the heat generated during the FSW process. The increase of rotational speed and decrease of transversal speed result in high amount of heat and homogeneous distribution of SiC nano-particles. The former leads to grain growth and decrease of strength and hardness, while the latter causes grain refinement and increases of strength and hardness. Accordingly, the heat input has opposite effects on matrix grain growth and homogeneous distribution of particles. Therefore, optimum values of rotational and transversal speeds were found (800 r/min and 75 mm/min) to produce the best microstructure and mechanical properties.

Abstract:In the recent decades, the use of aluminum alloy has significantly enhanced especially in engineering applications extensively used in shipbuilding, aircraft, structural and automobile applications such as crankshaft, connecting rod and piston etc. This paper illustrates a comprehensive investigation on mechanical behavior of AA6061/Titanium diboride (TiB2)/Silicon carbide (SiC) composites joined by friction stir welding using cylindrical pin tool profile. Various sets of metal matrix composites were prepared by varying TiB2/SiC composition percentages in aluminum matrix using stir casting process. This process is followed by welding of samples by controlled input process parameters. Subsequently, microscopic analysis is performed on the various weld zones namely heat affected zone, thermo-mechanically affected zone and stir zone to observe the grain size and distribution of reinforcement ceramic particles in the matrix. Hardness and tensile tests are carried out to assess the strength of the weldment. Results emphasize that the ultimate tensile strength of the welded specimens is proportional to the weight percentage of TiB2 in the matrix. The maximum hardness observed is 135.56 HV which is marginally greater than the aluminum matrix. Percentage elongation also increased by 2.5% thereby improving the weld specimen's ductile property.

Abstract:A new Au-Cu-Ti filler featuring superior mechanical properties was developed to enable the brazing of a SiCf/SiC composite (CMCs) to itself and a Ni-based superalloy (GH536). The progression of the interfacial reactions was studied using a combination of thermodynamic calculations and experimental observations. It was found that the interfacial reaction was Ti-dominant at the early brazing stage and then gradually transformed to Ni-dominant with the continuous dissolution of the GH536 substrate. Thus, the typical microstructure of GH536/Ti-Ni-Cr-Fe+(Au, Cu)ss + MoNiSi/Ni-Cr-Fe-Si-C (Ni2Si + Fe2Si + Cr3C2)+(Au, Cu)ss/Ni2Si + TiC+(Au, Cu)ss/ Cr3C2+Ni2Si + TiC + Fe2Si/CMCs could be described by the following three stages: a Ti-dominated stage, full interdiffusion stage, and Ni-dominated stage. A maximum shear strength of 36 MPa was obtained for joints brazed at 1050℃ for 10 min, at which a failure occurred at the CMCs/brazing seam interface. The control of the interfacial reactions and the stress relaxation of (Au, Cu)ss contributed to the superior mechanical performance of the composite.
