Abstract:Abstract This study presents the way to determine the shift factor for predicting the long-term behavior of a carbon fiber/epoxy composite using the time-temperature superposition (TTS) principle. We conducted the multi-frequency, creep TTS, and stress relaxation TTS tests and obtained the dynamic mechanical analysis responses such as the storage modulus, creep compliance, and relaxation modulus. A shift factor determining the data movement is essential in creating the master curves. The shift factor was estimated using several methods such as the Arrhenius equation, William–Landel–Ferry equation, and manual shift method. The change in viscoelastic properties over a wide range of time was investigated by comparing the master curves to determine the most rational approach for estimating the shift factor. The master curves were obtained from the three methods based on the storage modulus. For the Arrhenius equation, the smooth master curves could not be obtained when applying a constant activation energy value. Still, using two activation energy values for the carbon fiber reinforced composite, the smooth master curves could be obtained. However, the manual shift method could get the master curves that overlap smoothly in the creep TTS and stress relaxation TTS, even without calculating activation energy values. Since the proposed procedure can estimate the long-term viscoelastic properties reasonably, the life span of the structure can be predicted at the design stage by using the master curves considering the viscoelastic properties.
Real-time Evaluating Temperature-Dependent Interfacial Shear Strength of Thermoplastic Composites Based on Stress Impedance Effect of Magnetic Fibers

Abstract:Thermoplastic composites are susceptible to service environments. Precise evaluation of the temperature-dependent interfacial shear strength (IFSS) is essential for determining and predicting mechanical properties and service life. However, a great challenge exists in the measurement of temperature-dependent IFSS by micromechanical tests, due to polymer deformation at elevated temperatures. Here, we report a novel prediction methodology based on the interfacial stress impedance effect of magnetic fibers (MFs) for non-destructive and real-time evaluation of temperature-dependent IFSS. The MFs are optimized by annealing and surface modification to obtain a linear relationship between the impedance property of MF and the radial compressive stress. Through the impedance measurement and corresponding IFSS micromechanical test, a correlation model between the IFSS of composite and the impedance of MF is established. The IFSS at elevated temperatures calculated by this model are consistent with the results of the micromechanical test by more than 95 %, and allows for evaluating the IFSS of composites beyond the glass transition point. The prediction methodology utilizing MF features the merits of convenient operation from the impedance measurement as well as high reliability and wide operating temperature from the nonmechanical and nondestructive test, paving a novel avenue to real-time evaluate temperature-dependent IFSS of advanced thermoplastic composites.
Research on the Aging Effects of Adhesive and Composites on the Degradation Mechanism of Composite Adhesive Joints in Thermal-Humidity-Cycles for Automobiles

Abstract:The existing studies on the degradation mechanism of composite adhesive joints mostly focus on the aging of adhesives, but the aging effect of composites is often ignored. In this paper, the degradation mechanism of adhesive, CFRP, as well as shear joints (SJ) and butt joints (BJ) in thermal-humidity-cycles (T-H-C) for automobiles were investigated by chemical detection and mechanical testing. The aging effects of adhesives and composites are compared and analyzed by the variation in chemical and mechanical properties to reveal the degradation mechanism of composite adhesive joints. Experimental testing show that the adhesive and CFRP underwent hydrolysis and oxidative decomposition respectively, and there was a reduction in T-g (glass transition temperature) and thermal stability. The joint strength of composite adhesive joints fell by around 40% after 30d (days), and interfacial failure appeared. The variation in the composition of adhesive and CFRP, interfacial failure and thermal stress contributed to the degradation of composite adhesive joints. Degradation mechanism analysis shows that SJ under shear stress state were less affected by CFRP aging, while BJ under normal stress state were more affected by CFRP aging and the effect became more obvious with time growth.
A Systematic Study on the Failure Behaviors of Aluminum Alloy/composite Bonded Joints Exposed to Various Typical Aging Environments for Automobiles

Abstract:To systematically and comprehensively analyze the effects of different aging environments on the aging failure of aluminum alloy/CFRP (Carbon Fiber Reinforced Plastics) composite bonded shear and butt joints, seven typical aging environments of room temperature (23 degrees C/20%RH, RT), high-temperature (80 degrees C/20%RH, HT), low temperature (-40 degrees C, LT), temperature cycles (-40 similar to 80 degrees C/20% RH, TC), immersed in water at room temperature (IRT), high temperature and high humidity (80 degrees C/95%RH, HTHH), and hygrothermal cycles (-40 degrees C similar to 80 degrees C/95%RH, HC) were selected to perform aging tests. The composition analysis revealed that the adhesive underwent the most significant post-curing in HT, followed by TC, while LT had almost no effect on the adhesive. It was also found that the degree of moisture absorption and hydrolysis of the adhesive in IRT, HTHH and HC decreased sequentially. A single temperature or humidity environment had small effect on the failure strength of bonded joints less than 20%, increasing temperature or humidity could further reduce the failure strength by about 30%, and periodically changing the temperature or humidity had the greatest effect on the failure strength by more than 40%. ANOVA (Analysis of Variance) shows that all the single factors of aging time, load type, or aging environment had significant effects on the failure strength, but the aging environment had the greatest effect. Multifactor coupling effects on the failure strength was not significant, except for the coupling effects of aging environment and aging time.

Abstract:The temperature uniformity and thermal deformation of the tool in the autoclave forming process have an important influence on the forming quality of the composite components. In this paper, the prediction methods of the temperature distribution of the tool and the curing deformation of composite components in the autoclave forming process were developed. Using Ansys CFX fluid analysis technology, the temperature field of a large framed tool in the autoclave process was simulated, and the distribution of the surface temperature of the large framed tool was obtained. The calculated temperature field was then applied in the cure-induced deformation simulation of composite components. The thermo-chemical-mechanical coupling analysis was conducted to simulate the curing deformation of the composite components, and the numerical results were verified by practical engineering application.
Influence of Single or Multi-Factor Coupling of Temperature, Humidity and Load on the Aging Failure of Adhesively Bonded CFRP / Aluminum Alloy Composite Joints for Automobile Applications

Abstract:Applying materials such as CFRP (Carbon Fiber Reinforced Plastics) and aluminum alloys to automobiles is an effective way to accomplish lightweight design, thereby bringing energy conservation and emission reduction. Bonding structure is the key joining technology for dissimilar materials, but it will degrade during the automotive service by environmental temperature, humidity and load. Scholars mainly carry out accelerated aging tests by increasing the temperature or humidity, but it is hard to compare the degree of influence of temperature, humidity and load owing to the aging environments and adhesive materials are various and different. In this study, to comprehensively compare the effects of various aging environments coupled with load that may be experienced during the service life of an automobile on the aging failure of composite bonded joints, seven typical aging environments were selected, namely room temperature (RT), high temperature (HT), low temperature (LT), high/low temperature cycle (TC), immersed in water at room temperature (IRT), high temperature and high humidity (HTHH), and hygrothermal cycles (HC). Aging environments were coupled with static load to form single or multi-factor aging conditions of temperature, humidity and load. Accelerated aging tests were conducted to analyze the failure strength, failure mode and SEM microscopic fracture surface of bonded joints made of aluminum alloy and CFRP. The degree of influence of single or multi-factor coupling of temperature, humidity and load on the aging failure of bonded joints was analyzed by visual analysis and ANOVA (Analysis of Variance). The results show that single temperature, humidity or load had limited effects on the degradation of the failure strength of butt joints, while coupling effects of multiple factors are more obvious. When the aging environment was coupled with the load, the aging environment played a major role, and the load accelerated the aging rate without changing the decreasing trend caused by the aging environment. Both the adhesive and CFRP underwent different degrees of aging, the effect of load on the degree of aging of the adhesive was significantly greater than the CFRP, but the effect of aging environment on the degree of aging of adhesive and CFRP was related to the aging time. Normally, aging environment, aging time and load had significant effects on the failure strength, and the degree of influence decreased successively. As for the selection of the accelerated aging environments for the car, HC and TC environments should be preferred and the influence of load should be taken into consideration in accelerated aging tests.

Abstract:A life prediction method for the CFRP composite hydrogen storage vessel under cyclic fatigue loading and high temperature conditions was proposed based on the integration of micromechanics of failure (MMF) and time-temperature superposition principle (TTSP) method. As a first step, the elastic solution of the cylindrical laminates subjected to internal pressure is obtained based on the classical laminate theory. Then, the MMF is used to calculate the constituent strength from ply strength at various temperatures, and the matrix fatigue master curves are constructed accordingly by using TTSP. Finally, a life prediction procedure using the constituent master curves is described and applied in the MATLAB software to predict the long-term fatigue life of the composite vessel. The reliability of MMF based methodology is also discussed by comparing the predicted results with the experimental ones.

Abstract:This study investigates the storage life of particle-filled polymer composites (PFPCs) under the influence of aging effects. High-temperature accelerated aging tests were conducted at 60 °C, 70 °C, and 80 °C for various days to analyze the impact of aging time and temperature on the mechanical behavior of the materials. A predictive model for crosslink density was established using the Arrhenius equation, and the relationship between crosslink density and relaxation modulus was determined based on polymer physics theory. On this basis, a viscoelastic constitutive model that incorporates aging effects was developed. Structural analyses of a PFPC column with a length of 2.3 m and outer diameter of 1.8 m were performed using the UMAT subroutine in ABAQUS. Subsequently, a safety margin assessment method based on dewetting strain was employed to predict the storage life of the PFPC column. The results indicate that the aging viscoelastic constitutive model effectively characterizes the hardening effects caused by aging in the composites during storage. The storage life for the PFPC column considering aging effects decreases from 22 years to 19 years compared to models that ignore such effects. This approach provides a reference for estimating the storage life of PFPC columns considering aging effects.

Abstract:Journal of Composite Materials, Ahead of Print. The accelerated testing methodology (ATM) developed by the authors is the methodology for predicting statistically long-term life of CFRP structures based on the viscoelasticity including the time-temperature superposition principle for matrix resin. The formulae of ATM are expressed as the product of static strength at room temperature, its dispersion, and the viscoelastic parameter of matrix resin that changes with time and temperature history. This methodology ATM was applied to the prediction of long-term creep failure life for unidirectional CFRP with heat-resistant epoxy resin as matrix under heat degradation in this study. Resin impregnated CFRP strands with heat-resistant epoxy resin were molded using a filament winding system as virgin specimens of unidirectional CFRP. Then, heat-degraded specimens were prepared by exposing the virgin specimens under acceleration conditions determined based on the time-temperature superposition principle for chemical deterioration assuming the condition of practical temperature 110°C and period 10 years. Second, the creep strengths of virgin and heat-degraded CFRP strands were statistically predicted based on ATM and the effect of heat degradation on the long-term life of CFRP strands was evaluated. As results, it was cleared that when the creep strength of CFRP strands undergoes thermal aging at the practical condition, in addition to the strength decrease to time due to the viscoelasticity of the resin, a comparable decrease in static strength and increase in this scatter occur.

Abstract:Evaluation of polymer aging is very important for the long-term performance of polymer materials, but it remains a challenge to correlate accelerated evaluations with the real-time procedures. Here we develop a novel in-situ aging evaluation system for rapid and sensitive aging evaluations of polymer materials within hours under multiple environmental conditions. It is carried out by in-situ detecting the generation rate of trace gaseous degradation products, e.g. CO2, of polymer materials in a specially designed reaction cell during aging under environmental conditions with various UV irradiation, temperature and humidity. The advantages of this system were demonstrated by applying to evaluate the photo-oxidation of polypropylene (PP)-CaCO3 composites, including stability evaluation, aging status analysis, aging kinetics measurements and study on effects of UV irradiation intensity and humidity. The CO2 generation rate of PP-CaCO3 composites measured in this system is well correlated to carbonyl indices during 120-day natural weathering. A linear relationship was observed between the generation rate of CO2 and the natural logarithm of the carbonyl index. The activation energy of the photo-oxidation of PP-CaCO3 composites was calculated based on generation rates of CO2 at different temperatures in the range of 30-80 °C. The increase of UV irradiation intensity and humidity both enhanced the generation rate of CO2 of PP composites, and the presence of CaCO3 fillers promoted the sensitivity of PP photo-oxidation to both of UV irradiation intensity and humidity. This study provides a new approach to rapid and highly sensitive evaluation of polymer composite aging under multiple environmental conditions.

Abstract:This study investigates the effect of solidification conditions on the crystallization behaviors and mechanical properties of thermoplastic resin and carbon fiber reinforced thermoplastics (CFRTP). In particular, the crystallinity, elastic modulus, plastic behavior, strength, and fracture toughness were investigated in Polyphenylene Sulfide (PPS) and CF/PPS manufactured by different cooling rates. Based on experimental results, the cooling-rate-dependent elasto-plastic constitutive law of resin was developed empirically. Finally, the homogenized simulations of CF/PPS were conducted using the developed empirical model, and predicted results were compared with experiments.

Abstract:Service life prediction is of great importance to manufacturers of coatings and other polymeric materials. Photodegradation, driven primarily by ultraviolet (UV) radiation, is the primary cause of failure for organic paints and coatings, as well as many other products made from polymeric materials exposed to sunlight. Traditional methods of service life prediction involve the use of outdoor exposure in harsh UV environments (e.g., Florida and Arizona). Such tests, however, require too much time (generally many years) to do an evaluation. Non-scientific attempts to simply "speed up the clock" result in incorrect predictions. This paper describes the statistical methods that were developed for a scientifically-based approach to using laboratory accelerated tests to produce timely predictions of outdoor service life. The approach involves careful experimentation and identifying a physics/chemistry-motivated model that will adequately describe photodegradation paths of polymeric materials. The model incorporates the effects of explanatory variables UV spectrum, UV intensity, temperature, and humidity. We use a nonlinear mixed-effects model to describe the sample paths. The methods are illustrated with accelerated laboratory test data for a model epoxy coating. The validity of the methodology is checked by extending our model to allow for dynamic covariates and comparing predictions with specimens that were exposed in an outdoor environment where the explanatory variables are uncontrolled but recorded.

Abstract:Materials with lower dielectric loss and greater thermal and mechanical properties have drawn public attention with the rapid development of 5G technology. However, the mastery and understanding of the aging mechanism and working lifetime of these specific materials remain an open challenge. Here, we designed a glass fiber (GF)-reinforced acrylate–styrene–acrylonitrile/polycarbonate (ASA/GF/PC) composite and systematically investigated its aging behavior, aging mechanism, and lifetime prediction under long-term thermal and oxidative conditions. The aging behaviors regarding the mechanical, dielectric properties and color change were deeply analyzed at four aging temperatures. Results indicated that impact strength was applicable to estimate working lifetime. Assisted by general Arrhenius kinetic models, the predicted lifetimes were 22,334 days at 303 K, 8605 days at 313 K, 3517 days at 323 K, and 1516 days at 333 K, respectively. The study of aging mechanism confirmed that thermal degradation inevitably occurred in the ASA and PC phases, which provoked the appearance of newborn oxygen-containing groups and further induced the generation of cross-linked domains. The desired results provide a valuable reference to guide the widespread and long-term utilization of ASA/GF/PC composites in 5G technology.

Abstract:Numerical Modeling of 3D Temperature Fields and Model‐Based Control for Automated Fiber Placement Process in Composite Structures. Process modeling is an indispensable tool for establishing a foundation for process optimization and enhancing the quality of products. Analyzing the thermoforming process of polymer matrix composites presupposes the acquisition of accurate thermal histories. This paper introduces a numerical solution based on the finite difference (FD) model to predict the temperature field of angle‐ply composite structures during automated fiber placement (AFP) process along the machining trajectory. The proposed method incorporates three‐dimensional hybrid boundary conditions and considers temperature‐dependent material properties, significantly improving efficiency compared to the finite element (FE) model and overcoming challenges related to complex boundary conditions and anisotropic heat transfer in analytical solutions. Real‐time temperature measurement experiments were conducted to validate predictions, and further a specific temperature control strategy that meets process requirements was explored. In summary, the paper introduces a novel approach to address the temperature field in complex composite structure manufacturing processes. Highlights A novel 3D finite difference model predicts the temperature field in automated fiber placement. Improved prediction accuracy by managing complex boundary conditions. Effectively handled anisotropic heat transfer in complex composite structures. Superior efficiency over existing numerical methods. A Novel Aging Evaluation System and the Application to Polyethylene Composites

Abstract:A novel aging evaluation system has been developed to realize a rapid, sensitive, non-destructive aging evaluation of polymer materials under various environmental conditions. Available conditions include irradiation, temperature, oxygen and humidity. This system can be used in the stability evaluation, aging status analysis and aging kinetics measurement by in situ detecting trace gaseous degradation products, such as CO2, in a specially designed reaction cell by FTIR. In this study, polyethylene (PE) composites were used as an example. The generation rate of CO2 of PE composites during a 4-h in situ detection corresponded well to the carbonyl index during a 120-day natural weathering, and the same stability ranking was obtained. In particular, there was a linear relationship between the generation rate of CO2 and the natural logarithm of carbonyl index, indicating that the generation rate of CO2 could be taken as a new evaluating index to rapidly detect aging status of PE composites. The activation energy of PE photo-oxidative aging was calculated based on the generation rates of CO2 at different temperatures in the range of 30-80 degrees C, which was in agreements with the results reported in literature. The above facts prove the reliability and efficiency of this novel aging evaluation system. Meanwhile, the high sensitivity of the system would enable the determination of activation energies at low temperatures close to the actual operating conditions of materials, avoiding the uncertainty caused by the extrapolation of accelerated results from high temperature.
Lifetime prediction of time-dependent thermomechanical fatigue of high temperature alloys

Abstract:This paper discusses the lifetime prediction techniques of time-dependent thermomechanical fatigue (TMF) of high temperature alloys. It is based on the stress-strain cyclic behavior described by a non-linear kinematic hardening model in an irreversible thermodynamic system. In order to consider the influence of temperature cycles, a strain energy density combined with a temperature damage factor was deduced as a damage parameter. In the case of the time-dependent fatigue, the application of a ductility exhaustion approach for creep-fatigue damage assessment was illustrated. In identifying parameters of the models, isothermal fatigue test results were applied. A method using isothermal cycle data for predicting thermomechanical fatigue life time was developed.

Abstract:The curing behavior of a fiber-reinforced polymer composite part is interesting for both the industrial and scientific community, for it is related to process optimization, quality upgrade, and material characterization. The study at hand focuses on the potential of temperature measurements as a means to monitor curing; kinetic analysis which conventionally is being done for small neat resin samples in a thermally stable environment (laboratory instruments), is in this study implemented for actual scale composite samples in an environment with significant thermal gradients (manufacturing). To ensure the success of this transition, live temperature data and kinetic parameters derived from DSC of composite samples were used as input to the kinetic equations. Process monitoring with thermocouples that was compared with dielectric constant monitoring and conventional kinetic analysis confirmed the validity of the method. An application with infrared thermography determined the impact of heat insulators within the composite (e.g. delaminations) on the superficial curing degree.

This study investigates how carbon fiber reinforced polymer (CFRP)‐to‐aluminum adhesive joints behave under accelerated aging conditions with hygrothermal exposure and compares these findings against naturally aged samples to evaluate material reliability in challenging environments. The CFRP‐to‐aluminum adhesive joints were manufactured and subjected to natural aging for durations ranging from 1 to 3 years with 6‐month intervals, as well as accelerated aging (hygrothermal) for periods ranging from 100 to 1200 h, with intervals of 50 h. Subsequently, the mechanical properties of the joints were evaluated using a three‐point bending test. To forecast natural aging times from accelerated aging data, five machine learning models were utilized: artificial neural network, support vector regression, linear regression, polynomial regression, and random forest regression. Hygrothermal aging significantly degraded the matrix, causing a shift in failure modes from cohesive to mixed types (cohesive, adhesive, and fiber tear failures), leading to a notable decline in bending strength. The study observed a 23.13% strength reduction in samples aged naturally for 3 years and a 24.33% decrease in those subjected to 1000 h of accelerated aging. The random forest regressor demonstrated superior accuracy in predicting natural aging times across different accelerated aging periods. Through the application of machine learning models, this study introduces a novel approach to forecast natural aging durations using data from accelerated aging experiments. This method shows potential for optimizing joints and composite structures, ultimately improving their durability and minimizing the likelihood of failures during operational use. Abstract:Injection-moulded short-fibre composites are lightweight materials suitable for high-volume applications; however, current simulation methods (based on failure initiation criteria) to design components using these materials cannot yet accurately predict failure. This work presents a methodology to predict failure of injection-moulded short-glass-fibre reinforced thermoplastic (IM-SFRP) composite subcomponents, based on experimentally measured properties. The material's fracture toughness was characterized by Compact Tension tests for different fibre orientations and environmental conditions. These fracture toughnesses were used as the input for cohesive zone modelling in Finite Element simulations of subcomponents representative of automotive applications, coupled with fibre orientation fields predicted by an injection-moulding process simulation. These coupled simulations presented excellent agreement with the experimental results for subcomponents both in terms of (i) the peak load (highlighting the importance of accounting for the finite fracture toughness of the material to accurately predict the ultimate failure of the subcomponents), and (ii) the pre- and post-peak sequence of failure events (verified using fractographic analyses). This work also verified the applicability of temperature-moisture equivalence, not only for material characterisation using coupons including the material's fracture toughness, but also for the mechanical response of subcomponents until final failure. The methodology demonstrated in this paper contributes to designing safer and more efficient damage-tolerant IM-SFRP components.

Abstract:This article presents recent developments in long-term behavior of fiber-reinforced polymer composites subjected to moisture, pH, temperature, sustained stress and ultraviolet radiation, as well as response under combined effects of moisture, pH, etc. Although numerous experiments have been conducted to investigate the durability of fiber-reinforced polymers under different environments, at this stage, it is difficult to ascertain the degradation trends and mechanisms of failures of fiber-reinforced polymers because of non-standardization of various conditioning effects and variation in material constituent. Recent findings on the long-term performance of fiber-reinforced polymer composites are synthesized herein. This article critically examined not only the moisture uptake response, mechanical property and failure modes of fiber-reinforced polymers under varying environments, but also the degradation mechanism through physical and chemical reactions. Moreover, based on information in literature, long-term predictive models were described along with the application potential and limitations. The strength reduction factors were proposed from available data to account for the environmental effects on fiber-reinforced polymers.
